Opis:
The use of hybrid machining methods for parts and devices production become more and more attractive nowadays. The paper presents results of modelling use of DPSS (Diode Pumped Solid State) pulse laser for intensification of electrochemical processes in machine part production. Application of DPSS pulse laser enables possibility to reach high level of localization in both machining and growth processes. Laser beam energy accelerates electrochemical processing, improves process localization and prevents other than the machined surface passivation. These conditions should improve electrochemical micro part precision of manufacturing by means of shape and dimensional accuracy in both machining and growth ECM processing.

The article presents comparative research on the effects of milling of concave corners of elements made of aluminum alloy 7075. The work focuses on the study of the impact of changes in technological parameters and types of machining on the obtained geometrical state of the machined samples. Correct milling of the corners requires selection of the appropriate feed rate and the proper engagement angle of the milling cutter. At the corners, tool engagement angle increases, which significantly hinders the execution of stable machining and adversely affects the geometric and qualitative characteristics of the surface in the corners. Study with application of various strategies and technological parameters of milling corners with variable opening angles were carried out. The main parameters of surface roughness of the machined elements were examined. When analyzing the results obtained, conclusions were formulated indicating the relationship between the change of selected technological parameters, with the assumed type of treatment, and the obtained quality parameters of the samples made.

Commonly applied theories of self-excited vibrations in machine tools are prevailingly based on frequency domain analysis of linear models and are devoted in most cases only to evaluation of stability limits of strictly linear systems. In this way, the behaviour of more stable or more unstable systems cannot be studied and analyzed. Certain important nonlinear effects cannot be studied as well for limitations connected with classical representation of systems only in the frequency domain. Evaluation of stability by analysis of nonlinear systems in time domain has not been applied until now. The paper shows a new approach based on interpretation of the self-excited vibration systems as nonlinear servo-systems. With this approach, linear and nonlinear systems of any degree of stability can be studied by combination of frequency and time-domain methods. This can considerably contribute to better understanding of complex phenomena in various regimes and special situations.

This paper deals with an advanced modeling of the feed drives of a five axis machine tool within the context of High Speed Machining. The management of the multi axes as well as high velocities causes problems to the set machine tool – Numerical Controller throughout the trajectory execution process. As a result, many errors are introduced during machining all process long affecting the surface quality. The paper aims at modeling the feed drive dynamics during trajectory follow-up including the current, the velocity and position loops as well as the feed forward terms, which characterize classical drives on actual HSM machines. It concerns translational axes as well as rotary axes. A procedure of identification of the virtual axis model are detailed for three and five axis trajectories presenting various types of geometrical discontinuities.

The article presents the method of processing hard-wearing materials used in the automotive and aviation industry. The smoothing treatment of curvilinear surfaces is shown. The presented machining method can be used to smooth the surfaces and edges of castings resulting from the production process of automotive parts. The surface and edge treatment method can also be used after laser cutting.

The work contains the results of research conducted to optimize the machining of milling table castings. The possibility of reducing the total volume of machining allowances, reducing the wear of cutting tools, shortening machining time and eliminating idle machining passes was considered. The tests were carried out on two batches of castings supplied by two independent foundries. Casting geometry measurements were made using a structured light scanner. The analysis included machining with cemented carbide tools and tool ceramics at two machining centers: DMC200U and DMC270U. It has been shown that as a result of eliminating idle machining passes, it is possible to reduce machining time by 12% for the first and by 44% for the second casting supplier. The estimated annual savings for the production volume of 500 pcs of these castings can range from € 7388 to even € 23 346. The actual cost of cheaper casts was also calculated, taking into account the difference in machining cost resulting from larger machining allowances.

In each area of production, including machining, one strives to increase efficiency and effectiveness. Determining the level of a vibroacoustic signal emitted in the machining process could help to establish optimal machining parameters. The publication presents investigations into the influence of selected machining parameters on the level of vibroacoustic signal in the process of machining a seamless pipe made of structural carbon steel – grade S235JR, using a universal lathe.

There is an urgent and growing need to reduce the environmental footprints of products and manufacturing processes and to support sustainable material consumption. For engineering applications this implies the need to develop low energy/carbon footprint manufacturing processes tha utilise extended life tooling. In machining, nano-structured coatings can be used to extend service life of cutting tools. However, hard coatings pose a challenge to the re-shaping and re-use of tools. This work investigated the use and re-use of cutting tools by developing selective tool coating removal using laser and conventional chemical de-coating technology. The laser de-coated tools were re-coated and their machining performance was compared to that of chemical de-coated and re-coated tools as well as first generation coated and uncoated tools. The paper presents a comparison of the energy footprints associated with the re-use of tooling. It is concluded that high value tooling can exploit material re-use procedures.

This review paper highlights the hybrid manufacturing processes which integrate the additive and subtractive processes performing on one hybrid platform consisting of the LMD (laser metal deposition) unit and CNC machine tools. In particular, some important rules and advantages as well as technological potentials of the integration of different AM technique and finishing CNC machining operations are discussed and overviewed. Some representative examples such as formation of difficult features around the part periphery, deposition of functional layers and coatings and repair of high-value parts in aerospace industry are provided. Some conclusions and future trends in the implementation of hybrid processes are outlined.

The article presents safety issues related to on-site machining with the use of portable machine tools. Their advantage is the possibility of machining elements at places in which they are used. This especially refers to large-size constructions, welded elements and any items whose disassembly is technically difficult. The authors present tasks performed by the operators of portable machining equipment, working conditions, construction and characteristic features of portable machine tools on the example of a portable boring machine, milling machine and flange facing machine. The presented characteristics can influence the safety of work with these machines. The information given in the article were used to asses risk at the position of a portable machine tool operator. The assessment was conducted using the Risk Score method taking into account four stages of using portable machine tools, i.e. transport, assembly/disassembly, machining and maintenance. The result of the conducted risk analysis is the proposal of possible risk reducing actions. Due to the specificity of the operation of portable machine tools which significantly impedes the development of a machine tool which would be safe in and of itself, the proposed actions refer mainly to organisational solutions. The work presents also the thesis that it is possible to decrease the risk at this position thanks to the use of numerical control in a portable machine tool. Such a solution may reduce exposure to some identified threats. The issue is presented on the example of a prototype of a portable flange facing machine developed in the Institute of Mechanical Technology ZUT in Szczecin.

The context of this paper implies disciplines of mechanical design, machining and hydrodynamics behaviours applied to propellers. Performances of propellers are linked with their shape and their surface texture. To optimise hydrodynamics behaviours, it is demonstrated in this paper that required polishing operation is not essential. To study the influence of an predefined surface texture on the performances of a three-dimensional foil, a comparative analysis is conducted. The presented methodology allows the definition of tool paths, according to the desired surface texture and upstream flow. Three foils are machined, and their performances are compared to each other: the first, considered as the reference, has a surface roughness like mirror, the second features machined peaks parallel to the upstream flow and the third has machined peaks following streamlines obtained by Computational Fluid Dynamics for operating conditions. The validation of this method is experimental: on the one hand by the manufacturing of foils following pre-established trajectories, and on the other hand by the functional test in hydrodynamic tunnel. This paper presents the methodology steps, and the hydrodynamic behaviours that the three different foils show. In a first approach, the different surface textures do not influence the lift coefficient but strongly influence the drag coefficient of a foil. Furthermore several hypotheses educed from the observed tendencies are discussed.

In this paper parameters of the Johnson-Cook (J-C) constitutive material model were predicted more accurately based on the static and dynamic material tests and mathematical modelling of relevant response surfaces using specially developed Matlab scripts. Experimental tests were performed under strain rates of 10-3 and 101 1/s and the temperature ranging from the ambient up to 700°C. As a result, a set of mathematical models which fit the experimental data was determined. The experimentally-derived constitutive models were implemented into FEM-based simulations of real machining processes of Inconel 718.

The features of magneto-abrasive machining of taps for metric thread cutting were investigated. The calculation method of integral intensity of the magneto-abrasive machining of the working surfaces of the taps by the quantitative values of normal and tangential components of moving speed of the quasi-stable volumes of the magneto-abrasive tool was developed. Based on the results of calculations, it was possible to predict the probable influence of the taps’ location in the working zone on the quality and efficiency of machining their working surfaces. The calculation method is relevant for taps of all diameters with a profile angle of 60°. The working surfaces of the tool would not be effectively machined if the location angle of taps to the plane of the working zone of the machine equals 20–60°. Depending on the expected major polishing or strengthening effect of magneto-abrasive machining, the taps are required to be located at an angle of 60–90° to the plane of the working zone of the machine.

In the era of Industry 4.0, the digitization of production processes is one of the important elements contributing to the reduction of uncertainty related to the implementation of new production methods. The worldwide epidemic situation and its constraints have resulted in supply chain continuity problems. These problems make enterprises look for the possibility of producing products that they need at the moment and which they cannot obtain from the market. In special cases, this may also apply to spare parts necessary to maintain the continuity of production. The main reason for research on comparing production processes is meeting the challenges related to the pandemic situation and problems in maintaining timeliness, flexibility, and continuity of the supply chain. The first stage of the research was to visualize the course of the process and determine the lead times for both production methods. For further analysis, a digital process model was used to compare the hybrid and the classical method to check the viability of the interchangeability of methods for the production process of the flange part. The interchangeability of production methods was dictated by problems related to the supply of components for the execution of orders. The article simulates the model for unit and small-lot production in batches of 10 and 100 pieces, considering such aspects as: order completion time, energy consumption of the process, production costs, taking into account the classic and hybrid methods. The conducted research was aimed at determining the profitability of the production of flange-type products by means of classical processing and hybrid and checking the interchangeability of production methods in accordance with quality requirements as well as reducing uncertainty with the implementation of new production systems in changing market conditions. The simulations show that the use of hybrid production is recommended for unit production. In the case of small-lot production, already with 10 items, production in the traditional process is 21% cheaper, and for the production of 100 items, the cost of traditional production is reduced by 33% compared to hybrid production.

Jest ona nowatorskim rozwiązaniem w świecie, gdyż oprócz możliwości realizacji procesów szlifowania klasycznego, obciągania i profilowania elektroerozyjnego ściernic, co jest rozwiązaniem stosowanym przez przodujące firmy np. V0LLMER i WALTER, pozwala na ścierno-elektroerozyjne kształtowanie powierzchni roboczych różnego rodzaju narzędzi skrawających, w tym ostrzy diamentowych PCD i z węglików spiekanych.
The paper presents some results of our research which led to the construction and manufacturing of tool grinding machineMES025CNC. It is an innovative solution in the world, because in addition to classical grinding processes, EDM dressing and profiling wheels, used by companies such as: V0LLMERandWALTER, allows applying the abrasive - electro - erosion process for forming the working surfaces of various types of cutting tools including diamond PCD, carbide and others inserts.

Zaprezentowano narzędzie do obróbki oraz opisano skonstruowaną i wyprodukowaną maszynę, realizującą tę technologię.
The utilization of the tires is one of the most important world task in ecological sphere. New, original technology of tires utilization have been described in this paper. In described method, called according to its features Rotarex Fast & Easy milling is used. Designed and produced machine-tool have been presented, as well as special tool were described.

Experimental investigations of plastic deformation and uniaxial tension of elasto/visco-plastic (E/V-P) material (41Cr4) were conducted to characterize the flow behavior of the material. Dynamic effects, constitutive damage law and contact with non-linear friction in simulations were described using updated Lagrangian formulation. That model of the process allows defining advanced simulations of tool's penetration in workpiece and chip formation. The yield stress is taken as a function of the strain and the strain rate in order to reflect realistic behavior of unsteady-state process, a material separation criterion based on the failure strain ?f were determined Finite element simulations were carried out using ANSYS code. The influence of the chosen process parameter in numerical simulations on the chip's shapes was presented. Results revealed good agreements between FEM results and experimental ones.

The lapping process is one of the traditional finishing processes and generally it is conducted as manual process by skilled worker. The productivity of these manual processes is lower and difficult to control. Hence, we developed an automatic lapping system for moulds and dies. The lapping system consists of simple lapping tools and conventional milling machine. Several materials were machined as mirror like surface using the system. The lapping conditions are usually decided by skilled worker's experience or knowhow. Therefore, in this study, an intelligent lapping system with the optimum conditions calculated by the lapping model was developed. Specifically, the relationship between the finished quality (surface roughness Rz and improvement rate of Rz) and each parameter of the system, Vickers hardness of work piece and lapping head, lapping pressure, grain size, is investigated. Then, an intelligent lapping system is developed. Finally, the HPM31 are machined as confirmatory experiment by developed system with calculated lapping conditions. It is concluded from the result that: (1) The relationship between the surface roughness and lapping parameter was cleared. (2) The intelligent lapping system using the lapping model was developed. (3) The estimated limit surface roughness and improvement rate by calculated condition satisfactorily agreed with the experimental results.

Opis:
Composites based on anthracite grains and carbon scrap containing also two mirror components were investigated. A milling machine allowing cutting speeds in the 100-400mm/min range connected to a piezoelectric dynamometer and a video camera was used. The debris formed was screened through sieves and chips with sizes larger than 1 mm can be recycled. Cutting resistance of the composite depends on the local distribution of the carbon scrap phase.

The scheme of laser beam manipulation and the test stand has been presented. Application of the mathematical model enabled determination of values of basic sapphire machining parameters. Presented results give rough information about dynamics of the process and can be used for the test stand designing as well as determination of machining precision.

This paper presents a first attempt to model abrasive waterjet (AWJM) machining process using the powerful tool of the finite element method (FEM) in order to explain the abrasive particle-workpiece interaction. The new model takes into account precise representation of the constitutive behaviour of the workpiece material under AWJ dynamic loading conditions which was ignored in previous AWJM models. In the present model, forces acting on the abrasive particle need not be initially determined, as in previous AWJM studies, as they are automatically calculated at each time step. The results show that the finite element method is a useful tool in predicting abrasive-material interaction and AWJ depth of cut.
Modelowanie obróbki strumieniem wodnościernym metodą elementów skończonych. W artykule przedstawiono pierwsze podejście do modelowania obróbki strumieniem wodnościernym metodą elementów skończonych. Celem badań jest próba wyjaśnienia zjawisk występujących na styku ścierniwa i przedmiotu obrabianego. Ten nowy model w sposób precyzyjniejszy uwzględnia właściwości materiału poddanego dynamicznym obciążeniom, co we wcześniejszych modelach nie było uwzględniane. W modelu tym nie trzeba definiować początkowej siły działającej na ścierniwo (jak to miało miejsce w poprzednich modelach), ponieważ jest ona automatycznie obliczana w każdym kroku czasowym. Wyniki symulacji pokazują, że MES jest bardzo dobrym narzędziem do przewidywania reakcji pomiędzy ścierniwem i przedmiotem obrabianym oraz głębokości skrawania.

The finishing processes are an important perspective to be considered today to meet the goals like parallelism, tolerances, flatness and smooth surface of workpieces. These processes are high-precision abrasive processes. A leading importance in this perspective has the lapping process. It leads to a surface with low roughness and high precision. This paper reports the results of surface analysis of sealing elements made of oxide ceramic Al2O3. Because of elements, application as sealing parts in water valves, high surface quality and flatness is required. To meet those requirements grinding and lapping were execute. The first was realized by elements manufacturer, the second – during experiments. Research was carried out on a plate-lapping machine ABRALAP 380 with a grooved cast-iron lapping plate and three conditioning rings. As abrasive material boron carbide was use. Surface quality was investigated firstly after grinding and then, after lapping. A Hommeltester T8000-R60 profilometer with a resolution of 0.01 μm was used. The surface roughness parameters Ra and Rk were studied in the light of varying lapping parameters, like grains size, lapping pressure, velocity and time. According to literature, those are the most extensively used parameters for describing the surface roughness after finishing processes. Additionally the Abbot Firestone curves were analysed.

W artykule przedstawiono przykłady wykorzystania precyzyjnych obrabiarek realizujących obróbkę elektrochemiczną, zwłaszcza szeroko rozumianych materiałów trudno obrabialnych. W prezentacji, oprócz obrabiarek uwzględniono także oprzyrządowanie oraz urządzenia pomocnicze, np. do przygotowania i filtrowania elektrolitu, mycia wstępnego i końcowego. Takie kompleksowe ujęcie zagadnienia pozwala uzyskać bardzo dużą dokładność wykonania i gładkość powierzchni po obróbce. Opracowania dokonano na przykładzie wybranych obrabiarek, zapewniających niezawodność produkcji na najwyższym poziomie, przede wszystkim w branży lotniczej i motoryzacyjnej.
In this paper examples of precise ECM machine-tools innovative applications, particularly for machining almost unworkable materials, were described. In presentation, besides machine-tools tooling and auxiliary devices, e.g. for electrolyte preparation and filtering, initial and final washing were included. Such complex approach of problem makes possible to get great accuracy of machining and small machined surface roughness. Elaborate was worked out on example of selected machine tools.

Filleted end milling is commonly used as a versatile manufacturing process, whereas the optimization for tool condition management is one of the continuously noticed topics. It can also contribute to the achievement of Sustainable Development Goals. A lot of outcomes have been reported so far in the experimental investigations of tool condition parameters. However, the findings and knowledge from theoretical perspective are relatively scarce to advance smart tool management. Hence, the aim of this study is to give theoretical consideration with tool condition parameters. The investigations focus on filleted end milling with some variations of machining conditions. Several tool condition parameters were theoretically proposed after illustrating geometrical modeling with variable description. Then, the demonstrations and discussion were made based on the computational results in filleted end milling. The results visually and numerically ascertained novel findings regarding several characteristics of tool condition parameters

One of the research and development trends in nowadays manufacturing technology is integration of different manufacturing techniques into single machine tool. In the first part of the paper possibilities, goals, reasons and advantages of thermal and electrochemical interaction have been characterized. As literature review indicates such a connection can be realized as sequential or hybrid machining. The second part of the paper focuses on detailed analysis of laser assisted electrochemical process. For this purpose, the mathematical model of workpiece heating has been developed. Based on obtained results and literature review possibilities of technical realization and potential application have been discussed.

The paper describes control systems for measuring of complex workpieces machined on numerically controlled machine tools. The area is called "on-machine measurement" (OMM) and means measuring of workpieces still placed in the working space of the NC machine immediately after the NC machining operation. Measuring is performed by a touch probe inserted into the machine spindle and the movements of the probe are programmed to touch the workpiece in pre-selected points of machined surface. This makes it possible to compare the measured points with corresponding points of the CAD model and thus evaluate deviations in the normal direction between the ideal and real surfaces. In the RCMT - Research Center of Manufacturing Technology in Prague, the research of on-machine measurement methods has been performed with the aim to apply this technology for measuring of very precise and complex workpieces, produced on five-axis milling machines. Different types of control systems for three-axis, five-axis and "three and two" axis on-machine measurements have been analysed, verified and tested. The task has been solved as a part of the HARDPRECISION European project with the aim to verify possibilities in replacing application of conventional coordinate measuring machines (CMM) by on-machine measurements methods even for very complex parts with hardly accessible measured surfaces.

This article shows the aspects of precise modelling of precise High-speed Machining Centres for High-Speed Cutting (HSC) of parts used in the aerospace industry. The main focus was made on the thermal errors having a dominant influence on the precision of machining. Main assumptions for a hybrid thermal model of a centre thermal behaviour have been stated, taking into account the characteristics of heat sources. On the example of a 3-axis machining centre, measured runs of heating up and heat displacements have been shown, compared to these determined with the use of simulations of a behaviour in assumed working conditions. A special attention was drawn to the phenomena taking place in motorspindles, as well as to the displacements of a spindle face during high rotational speeds of spindles and step changes of rotational speeds. The significance and influence of the bearing preload and centrifugal forces on the spindle axial displacements was shown, which is decisive on the precision of part machining. Additionally, it was shown that the important component of a machining error is an error of spindle position identification by means of a linear encoder, resulting from the thermal deformation of a centre body, to which a quartz linear encoder is fixed.

This literature survey highlights the possible influences of surface roughness parameters on functional properties of surfaces produced by different finishing operations. The prediction of such functional properties as fatigue, sealing capacity, adhesion, friction, wear and corrosion resistance based on five groups of spatial (S) roughness parameters is overviewed. In contrast, traditional approach based on 2D roughness parameters is provided. Some real 3D surface topographies produced with desired functional properties by finishing cutting and abrasive operations are characterized. This survey confirms the vital role of machined surfaces in the functionality of machine components.

Sawing is often the first work step in the metal cutting production chain. Especially for larger workpieces, bandsawing is used for this purpose. Nevertheless, studies on sawing have led a niche existence in the research landscape for a long time. However, as a result of the optimization of manufacturing processes in terms of economic efficiency, bandsawing is increasingly becoming the focus of research, since there are still saving potentials here. The aim of this paper is to investigate the extent to which the bandsawing process can be influenced by active, low-frequency vibration superimposition in the feed direction. First, analogue tests were carried out and parameter combinations were determined which have a positive influence on the process. Subsequently, these parameter combinations were investigated on a real sawing machine with an excitation unit, analysing the extent to which the results from the analogue tests could be transferred to the real process.

In this study, a preliminary evaluation was made of the applicability of the signals of the cutting forces, vibration and acoustic emission in diagnosis of the hardness and microstructure of ausferritic ductile iron and tool edge wear rate during its machining. Tests were performed on pearlitic-ferritic ductile iron and on three types of ausferritic ductile iron obtained by austempering at 400, 370 and 320°C for 180 minutes. Signals of the cutting forces (F), vibration (V) and acoustic emission (AE) were registered while milling each type of the cast iron with a milling cutter at different degrees of wear. Based on individual signals from all the sensors, numerous measures were determined such as e.g. the average or maximum signal value. It was found that different measures from all the sensors tested depended on the microstructure and hardness of the examined material, and on the tool condition. Knowing hardness of the material and the cutting tool edge condition, it is possible to determine the structure of the material .Simultaneous diagnosis of microstructure, hardness, and the tool condition is probably feasible, but it would require the application of a diagnostic strategy based on the integration of numerous measures, e.g. using neural networks.

Recent developments in automation and technology have revolutionized the way products are made. It is directly seen in the evolution of part miniaturization in the sectors such as aerospace, electronics, biomedicine and medical implants. Micromachining is a promising technology to fulfill the need of miniaturization. A review has been done on the micromachining processes such as micro electric discharge machining (micro-EDM) and wire EDM (WEDM), micro electrochemical machining (micro-ECM). Recent literature were studied and categorized in terms of materials, process parameters, performances, product manufactured, and miniature product generation. Starting with brief introduction to micromachining, classifications and applications, technical aspects of discussions from the literature have been presented on key factors such as parameters and the response variables. Important aspects of recast layer, heat effected zone, micro-hardness, micro cracks, residual stress, etc., have been given. A special focus is given to the status of the research on microgear manufacturing. Comparison has been made between other conventional process suitable for micro-gear manufacturing and WEDM. The miniature gear machined by WEDM shows the defect-free microstructure, better surface finish, thin recast layer and improved gear quality parameters such as profile and pitch. Finally, the research gaps and future research directions have been presented.

Opis:
Electrochemical machining process (ECM) can be applied for shaping advanced materials which are difficult or impossible for machining using conventional methods. In electrochemical machining the workpiece is an anode and material is removed as a result of electrochemical reactions “atom” by “atom”, without mechanical forces. This mechanism of material removal makes it possible to obtain high quality of machined surface layer with uniform properties. Very important advantage of ECM process is also the fact that there is no electrode – tool wear because the equivalent reaction to anodic dissolution is hydrogen generation on cathode surface and hydrogen can be easy removed from interelectrode gap by electrolyte flow. Because of this advantages ECM process is dynamically developed. Some aspects of ECM process mathematical modeling and practical applications are presented in the paper, taking into account literature review and author’s own research.
Procesy obróbki elektrochemicznej (ECM) są stosowane do kształtowania wyrobów wykonanych z materiałów specjalnych przewodzących prąd elektryczny, trudnych lub niemożliwych do obróbki metodami konwencjonalnymi. W obróbce elektrochemicznej przedmiot obrabiany jest anodą i materiał jest usuwany w wyniku reakcji elektrochemicznych bez oddziaływania sił mechanicznych. Proces taki usuwania materiału umożliwia uzyskanie wysokiej jakości warstwy wierzchniej obrabianych wyrobów. Zaletą procesu ECM jest brak zużycia elektrody roboczej (narzędzia). Reakcją ekwiwalentną do reakcji anodowego roztwarzania jest bowiem wydzielanie się wodoru, łatwo usuwanego przez przepływający elektrolit. Stąd obecnie procesy ECM są dynamicznie rozwijane. W pracy przedstawiono niektóre problemy związane z matematycznym modelowaniem oraz aplikacją procesów ECM, z uwzględnieniem danych literaturowych i wyników badań własnych.

W artykule w sposób syntetyczny przedstawiono frezotoczenie – niezbyt popularną ciągle metodę obróbki skrawaniem. Jest to obróbka hybrydowa stanowiąca połączenie tradycyjnych obróbek toczenia i frezowania. Przedstawiono jej zalety i wady. Przedstawiono także wyniki badań eksperymentalnych, które potwierdziły dużą przydatność frezotoczenia w praktyce przemysłowej. Jej pozytywną cechą jest wyraźnie większa efektywność obróbki w porównaniu do obróbek tradycyjnych, negatywną zaś – mniejsza dokładność. Ogranicza to w pewnym stopniu jej zastosowanie.
In this paper rotating milling – a not very popular method of machining is presented in a synthetic way. It is hybrid machining which combines traditional turning and milling operations. Its advantages and disadvantages are presented. The results of experimental research, which confirmed the great usefulness of rotating milling in industrial practice are also presented. Its positive feature is significantly better machining efficiency in comparison to traditional machining, while its negative feature is worse accuracy. This feature limits its use in some applications.

This article summarizes experimental analyses for the determination of process parameters that can be achieved in an industrial machine tool with parallel kinematics. Focus is on the examination of the machining results' dependency on position and direction. Therefore milling experiments are conducted, testing different positions and directions within the workspace. Surface quality, process forces, acceleration as well as vibration characteristics of the working platform are assessed. Based on measured frequency responses the stability limits are determined at different locations within the workspace. By these examinations it can be confirmed that the dependency of static and dynamic machine properties on position and direction has an influence on machining results. Best results are achieved in central positions of the machine used for most of respective operations. Furthermore it's represented that the machining results are comparable to conventional serial machines though parallel kinematics show a stronger dependency on direction.

Machining of hollow core honeycomb sandwich materials is a challenging job as the mechanical properties of various layers (skin, core) are quite dissimilar, and the conventional solid cutting tool experiences a sudden change of conditions while machining that might lead to damage on the tool/part. Although, abrasive waterjets (AWJs) is highly efficient in the machining of advanced composite materials due to their unique characteristics, efficient machining of sandwich structures by AWJs needs many challenges to be addressed. This work presents various issues observed in AWJ machining of carbon- and glass- fiber skin based, aluminum sandwich structure composite materials, and the limitations of AWJs in processing these exotic materials. Finally, possible strategies for efficient machining of honeycomb structures were proposed for future investigation.

The problem of the technological quality of elements is one of the primary problems of modern machine production. In many cases, elements are made from new construction materials with specific properties considered to have poor machinability in cases where conventional technologies are applied. Thus, there is a need to identify the capabilities of new technologies, including the technology of cutting with a high-pressure abrasive water jet for the production of elements made of Al alloys, while observing qualitative machining requirements. This paper presents the results of studies of the accuracy of production of elements with a complex shape made of a 2017A alloy (PA6) and of studies of the coarseness of obtained surfaces depending on the pressure of the water jet, cutting advance rate, and the amount of dosed abrasive for a constant thickness of the element. The measure of the accuracy of production, independent of dimensional accuracy, was assumed to be the size of chamfering on the side surface of the cut element caused by a specific mechanism of material decohesion occurring under the influence of water jet technology. In cases where Al alloys are cut, depending on assumed conditions, it is possible to shape the side surface of an element with a positive, negative, or neutral (zero) wall inclination (side of the element). In the process of cutting, specific errors in the shape of the element occur and appear on curved fragments of the object or in discontinuous areas of the profile (e.g. transition from a straight fragment to an arc fragment); this is caused by a shift in the exit of the high-pressure abrasive water jet from the object relative to the point of entry. Consequently, selection of cutting parameters for the water jet method for elements with complex shapes is, in essence, a compromise between the obtained inclination of the wall of the processed element and the required surface coarseness, and between the required (acceptable) inclination of the wall of the element or lack thereof and the obtained coarseness of the elements surface. Thus, in the outlined problem, it is not possible to simultaneously obtain two satisfactory criteria quantities of element quality, that is, accuracy of shape and requisite coarseness of the surface of the machined element, if the water jet method is applied for the purpose of machining Al alloys.

Assessment of the effectiveness of computer vision using the OpenCV package in finding the centre of a drilled hole in wood-based materials. Small diameter holes made in wood-based materials were scanned by non-professional scanning equipment and then analysed to determine the location of the hole. The quality of the hole centre estimation was evaluated by a survey of 21 people. It has been shown that the evaluation using the HoughCirlcles function has an error of less than 0.05 mm in 18 out of 28 cases.
Ocena skuteczności wizji komputerowej z wykorzystaniem pakietu OpenCV w znajdowaniu środka wierconego otworu w materiałach drewnopochodnych. Otwory o małej średnicy wykonane w materiałach drewnopochodnych zostały zeskanowane przez nieprofesjonalny sprzęt skanujący, a następnie przeanalizowane w celu określenia lokalizacji otworu. Jakość oszacowania środka otworu została oceniona w ankiecie przeprowadzonej wśród 21 osób. Wykazano, że ocena za pomocą funkcji HoughCirlcles ma błąd mniejszy niż 0,05 mm w 18 z 28 przypadków.

W artykule przedstawiono badania wstępne prezentujące zależność między mikrostrukturą powierzchni nieukierunkowanych w skali mikro i makro. W tym celu posłużono się analizą topografii powierzchni z wykorzystaniem profilometru bezstykowego oraz przeprowadzono badanie adhezji (kąta zwilżania) próbki w celu określenia jak dany materiał o określonej mikrostrukturze wpływa na zmianę kąta zwilżania powierzchni. Kolejne etapy badań będą rozszerzone o dodatkowe eksperymenty umożliwiające określenie przydatności powierzchni nieobciążonych wykonanych ze stali nierdzewnej z uwzględnieniem łatwości ich czyszczenia w warunkach eksploatacyjnych oraz wpływu korozji na stan powierzchni i warstwy wierzchniej w trakcie ich eksploatacji.
The article presents preliminary studies presenting the relationship between microstructure of non-directional surfaces on the micro and macro scales. For this purpose, surface analysis was performed using a contactless profilometer and then an adhesion test (contact angle) of the selected sample was determined to determine how the material of a particular microstructure affected the change in the contact angle of the surface. Subsequent stages of research will be extended by additional experiments to determine the suitability of unloaded surfaces made of stainless steel, taking into account their ease of cleaning in service conditions and the effect of corrosion on the surface and surface layer during their use.

The object of the research is a part “Flange half of differential case”, which has complex shape of a housing. The subjects of the research are the processes of selection of analogue material, workpiece production method, and justification of the structural and technological parameters of a part, taking into account 3D-modeling of the structure, deformations, displacements, stresses, and safety factor. The selection of analogue material is connected with suspension of production of open-hearth steel grade Mst.6 GOST 380-50. The objectives of the work include juxtaposition of computer models of deformations, displacements, stresses, safety factors of the part made of different analogue materials; comparison of models according workpiece production methods with consideration of material utilization ratio, structural and technological features of resulting workpieces. For modelling we have chosen the several types of materials. Research on modelling processes was fulfilled by means of software of Kompasv17, Solid Works, Solid works simulation. Volumetric models of parts and workpieces for all studied materials have been created taking into account the deformations, displacements, stresses, and safety factor. There results of modelling of “Flange half of differential case” allowed us to make recommendations for production conditions. These recommendations include the use of steel 45 GOST 1050-2013 as analogue material, hot forging of a workpiece on a horizontal forging machine, creating of design and technological documentation for the manufacture of the part.

The article presents the research results on the influence of the PVD coating on the cutting tool on the surface roughness and energy consumption in the cast iron turning process. It was shown that using coated tools leads to obtaining a surface qualitatively corresponding to the ground surface and to reducing the power consumption of the machine tool. Marine propellers are complex surfaces that are usually machined with a perfect roughness in order not to disturb the theoretical flow. Because this requirement is penalizing from a manufacturing point of view, the global objective of the study is to propose an approach in which the machining parameters are linked to functional properties of the blade in order to remove the polishing phase. To reach this objective, hydrodynamic data are used: streak lines, that are computed during the propeller design phase, characterize the fluid behavior at the close vicinity of the blade. Those lines, which are theoretically continuous at the leading edge, turn out to be discontinuous, due to the computing method. To be consistent with the fluid behavior as much as possible, the idea presented in the paper is to compose a continuous trajectory, especially at the leading edge, to mill the surface. Thus, an algorithm is developed to plan tool paths which are smoothed at leading edge using Bezier curves. Moreover, this algorithm allows to quantify the cusp height at the leading edge to avoid a drop in performance using criteria linked to the dynamical behavior of a five axis machine tool. In this work, a strategy is developed and enables multiaxial milling of a blade surface by using geometric and hydrodynamic data and by respecting the associated constraints.

Electrochemical machining with the use of a tool electrode (ECM.S) is one of the basic and most widely used electrochemical technological operations for machining tools and machine parts. This article presents a method of approximating the surfaces with electrode designing curves, with an assumed two dimensional electrolyte flow model in the inter-electrolyte gap. An example of calculations is also presented.

Opis:
Electrochemical machining (ECM) of curvilinear surfaces is one of the most basic and widely spread among electrochemical technology procedures for machine and tool parts. Constant parameters for preset machining time are hard to determine in this technology. This article presents a method of creating controlling code for ECM processing for which machining parameters changing over time are determined in a computer simulation of the process. An example of carrying out calculations, leading to determining process controlling code for preset electrode surfaces, is also presented, as well as the outcome of experimental verification.

Timber cross-cutting accuracy obtained with an automatic saw. The aim of this study was to verify the accuracy of cross-cutting of Scots Pine timber with use of optimization cross-cut saw Salvador Supercut 500. An influence of nominal element length and thru-feed speed was examined and analyzed with statistical methods.
Dokładność cięcia poprzecznego drewna na pilarce automatycznej. Celem niniejszej pracy była weryfikacja dokładności cięcia poprzecznego drewna sosny zwyczajnej za pomocą optymalizerki Salvador Supercut 500. Zbadano wpływ nominalnej długości elementów i prędkości przesuwu oraz przeanalizowano uzyskane wyniki metodami statystycznymi.

This study was aimed at analyzing the influence of the cutting parameters (spindle speed, feed rate and cutting depth) on the surface roughness of the machined parts with the influence of the machining stability of the cutter. In order to consider the chattering effect, the machining stabilities were calculated based on the measured tool tip frequency response functions. A series of machining tests were conducted on aluminum workpieces under different cutting parameters. Then, the surface roughness prediction models in the form of nonlinear quadratic and power-law functions were established based on the multivariable regression method, in which the input parameters, cutting depth and spindle speed, were respectively defined in the stable and unstable regions, according to the stability lobes diagram. The current results show that both models built with the cutting parameters defined in stable regions demonstrate higher prediction accuracy of the surface roughness, about 90%, when compared with the models defined in full regions with the accuracy of about 80%. In particular, the power-law model is proven to have 90% prediction accuracy when validated with the cutting parameters in a stable region. As a conclusion, the mathematical models based on the cutting parameters with well-defined machining stability were proven to show more accurate prediction ability of the surface roughness. It could be expected that the prediction model can further be applied to optimize the machining conditions in low speed roughing and high speed finishing process with desirable surface quality.

In this paper unconventional methods for cutting construction materials that are realized in modern manufacturing processes were presented. This includes cutting with water and abrasive-water jets and erosion treatment. It shall indicate their positive features and the criteria according to which the method should be selected.

The main factors in Electro Discharge Machining (EDM) are the material removal rate and the relative electrode-tool wear. The material removal rate and the relative electrode-tool wear depend on many parameters, in particular on the parameter of electrical discharge and the properties of electrode materials. The developed mathematical model describes the relationship between the parameters of material removal from electrodes and machining parameters. In order to estimate the volume of material removed from electrode, a mathematical model of erosion for single electrical discharge was applied. Estimation of material removal was determined using energy balance. The experimental results confirm the validity of the developed mathematical model.

Opis:
The first-priority directions for modern engineering, especially for multiproduct manufacturing, include the intensification of manufacturing processes, increasing the efficiency of technological equipment, and reducing the time required to implement technological solutions. Fixture design is a complicated and time-consuming process that requires considering many parameters of the closed-loop technological system “machine tool — fixture — cutting tool — workpiece”. One machined part can have several fixture layouts corresponding to all specified parameters; however, their effectiveness differs depending on production conditions. Search for an optimal fixture for specified production conditions is an essential stage of production planning. It has been proved that the efficiency of a manufacturing process should be assessed using single economic indicator — the cost of machining, which considers the costs of time, the total costs for process realisation, and a batch of parts. The paper aims to substantiate the efficiency of manufacturing processes in machining complex parts using flexible fixtures by developing a mathematical model that considers the cost of time, the cost of implementing the manufacturing process, and the batch value of parts production. This approach estimates the efficiency of manufacturing processes for machining complex parts and choosing the flexible fixture layout that corresponds to specific production conditions. It was proved that flexible fixtures could be effectively used for machining small batches of parts with frequent readjustments to new workpieces and short-term machining. A tendency has been established that the higher number of nomenclature of parts contributes to expanding the scope of the effective use of flexible fixtures.

Titanium alloys are increasingly being used in manufacturing especially in aerospace industries. The environmental impact of using this material is rarely discussed especially with regards to energy consumption and its contribution to carbon emissions. The poor machinability of titanium leads to lower material removal rate and longer machining time. Coupled with high carbon footprints encountered, in extracting this material from ore, it is clear that the environmental impact of using this material needs to be optimised. In the research reported here, cutting tests were undertaken on a lathe and milling machine using unified cutting conditions. The associated energy and carbon footprints were analysed and discussed with emphasis on high speed machining. The paper clearly shows the impact of process choice and cutting speed on environmental footprints as a key performance measure in sustainable manufacturing.

Foresight. as modern planning tool. "Clean Sky" project will effect in creating new technologies, which usage in aviation will improve fast progress of technique. The paper indicates the newest technologies or technologies which will develop in about 25 years. Aircraft industry future technologies for Polish conditions have been discussed. List of perspective technologies for aviation and engineering industry has been described. These technologies may be developed in Poland to increase economy competitiveness. New revolutionary materials for aviation industry have been presented. Machine tool technologies, especially Computer Numerical Control (CNC), High Speed Machining (HSM) have emerged as effective mechanisms in the aerospace, automotive, and die and mould industries. These new technologies are attractive for competitive manufacturing because of their technical advantages, i.e. a significant reduction in lead-time, high product accuracy, and good surface finish. However, HSM not only stimulates advancements in cutting tools and materials, it also demands increasingly sophisticated CAD/CAM software, and powerful CNC controllers that require more supportive technologies. This paper describes the computational requirement and cutting parameters of HSM, look ahead programming and simulation.

Vibration in metal cutting processes has been studied to a great extent resulting in for instance stability lobe diagrams under which stable machining parameters can be selected. One limitation of accurately estimated stability diagrams is the change in process and dynamic characteristics of the machine tool under operation. The machine tool dynamic response is often analysed with experimental modal analysis under off operational conditions. One drawback with this approach is the large number of measurements required to fully describe a machine tool and workpiece in different positions and time of machining. Another drawback is that the change of dynamiccharacteristics under operation is excluded. Operational modal analysis has been applied in machining under different conditions resulting in successfully improved stability lobe prediction. This research includes operational modal analysis of the workpiece, fixed on a stiffness controllable joint and stability prediction to stress the importance of various machining conditions.

Ultraprecision (UP) components have become common in everyday life products such as mobile phones or compact high resolution digital cameras. Thus the need of producing such components with high accuracy and low production cost. UP machine tools are capable of extremely high accuracy in tool positioning but still today the workpiece is positioned by hand, hence the high production cost of UP components. A fully automated chain of production has been developed within the EU-IP project "Production 4 micro". This paper describes the active alignment chuck for workholding in UP machining. The chuck has been provided with a high damping interface (HDI) and to evaluate its efficiency the chuck has undergone an experimenta modal analysis (EMA) as well as machining tests. The chosen operation was grooving by fly cutting using a diamond tool. The EMA showed that the HDI was effective for those modes where there was relative displacement between one side and the other of the HDI. This result was confirmed by the machining tests as well. The HDI resulted being effective in damping high frequency modes (around 4 - 5 kHz), hence one expected benefit would be a longer tool life.

The paper deals with the investigations of influence parameters of electrodischarge machining (EDM) on the shape accuracy of holes machined by EDM process. BP-95. machine with electronic generator type was used to perform EDM process. Kerosene was used as a dielectric. During EDM process the parameters of current were permanent. The shape of electrode and way of passing dielectric were changed. The following parameters were determined: productivity of EDM process and shape accuracy of the drilling holes. The accuracy of bored cylindrical holes, is highest in case of hollowing out with the tubular electrode and for sucking out working liquid by her inner life. In the case of hollowing out with the electrode tubular, sinking the tube with pumping liquid by the inner life is the most favourable method causing the smallest mistakes of outlines of the cylindrically shape. The time of boring the arterial hole is shortest in case of hollowing out with the electrode tubular and for pumping working liquid by inside.

Unmanned manufacturing systems has recently gained great interest due to the ever increasing requirements of optimized machining for the realization of the fourth industrial revolution in manufacturing ‘Industry 4.0’. Real-time tool condition monitoring (TCM) and adaptive control (AC) machining system are essential technologies to achieve the required industrial competitive advantage, in terms of reducing cost, increasing productivity, improving quality, and preventing damage to the machined part. New AC systems aim at controlling the process parameters, based on estimating the effects of the sensed real-time machining load on the tool and part integrity. Such an aspect cannot be directly monitored during the machining operation in an industrial environment, which necessitates developing new intelligent model-based process controllers. The new generations of TCM systems target accurate detection of systematic tool wear growth, as well as the prediction of sudden tool failure before damage to the part takes place. This requires applying advanced signal processing techniques to multi-sensor feedback signals, in addition to using ultra-high speed controllers to facilitate robust online decision making within the very short time span (in the order of 10 ms) for high speed machining processes. The development of new generations of Intelligent AC and TCM systems involves developing robust and swift communication of such systems with the CNC machine controller. However, further research is needed to develop the industrial internet of things (IIOT) readiness of such systems, which provides a tremendous potential for increased process reliability, efficiency and sustainability.

Lathes for machining of wheelsets are the specific class of production means, for which the maintaining of satisfactorily high value of coefficient of overall equipment effectiveness (OEE) is very difficult and depends on many different factors. In this study it has been focused on the process factors which influence shaping of OEE for this group of lathes. These include: optimizing the geometry of the wheel flange, identifying and optimization of partition of machining allowance, segmentation and parameterization of machining programs, adaptive control of roughing as well as detecting and reducing of occurrence of slippage between the drive rollers and the machined wheel. A particularly difficult problem is to detect and avoid slippage of drive rollers at the moment of stopping of the machined wheelset, as a result of occurrence of excessive cutting resistances. In the study it has been presented a new method for detecting of slippage and reacting through synchronous actions, to the occurrence of slippage in the friction drive lathes. The method described in this work has been implemented in real industrial conditions.

This paper characterizes mechanical properties of the technological subsurface layer produced by medium milling of EM AW-AlCu4MgSi(A) aluminium alloy in hardened state T451 using a ball-end cutter and subsequent roller burnishing using a nitride ceramic ball. It was revealed that ball burnishing operations performed on curvilinear milled surfaces allow obtaining the subsurface layer with a minimum strain-hardening effect and induced compressive residual stresses without visible microstructural changes. As a result, such functional properties of the subsurface layer as fatigue strength, bearing properties and contact strength along with a very smooth machined surface of the Sa roughness of about 0.02 µm can be ensured.

The application of carbon fiber reinforced plastics (CFRP) as lightweight construction material in aerospace industry is based on the favorable weight-to-strength ratio. But the inherent material properties pose great challenges for the tool- as well as the manufacturing industry. In terms of economic industrial production processes, the quality of machined workpieces exhibits poor reproducibility combined with high tool wear. For this purpose, high-performance drilling tools with different CVD diamond coatings and carbide substrates with varying binder content were tested and analyzed in order to assess coating adhesion and workpiece quality. Due to a reduction of cobalt binder within the tungsten carbide-based tool substrates, an increase of tool performance regarding borehole quantity until coating delamination is demonstrated. While the reduction of tool wear on the rake face of the drilling tools can be correlated with the cutting tool performance, the online monitoring of cutting forces does not explicitly identify damaged cutting tools during machining.

A special group of hybrid assisted processes termed media-assisted processes which apply liquid media with special additives in the form of nanoparticles supplied to the cutting zone is overviewed. Special attention is paid to minimum quantity lubrication (MQL) technique with the use of nanofluids. In this review paper some important thermal and tribological effects resulting from the applications of various nanoparticles are outlined and compared. The MQL-nano cutting fluid mechanisms (rolling and ploughing) are described. In particular, some important quantitative effects concerning thermal and tribological behaviour of the cutting process as well as surface quality are presented.

Opis:
In this paper a measurement approach and instrumentation for capturing the dynamic stiffness of a linked system is proposed. The approach is based on the loaded double ball bar (LDBB) in combination with an integral dynamic shaker. The innovation is the introduction of a dynamic load besides the static one given by the LDBB and consequently able to extract the frequency response functions, taking advantage of the possibility of orienting the LDBB in different directions of the machine tool. The dynamic behaviour is studied through experimental modal analysis. The test conditions are therefore more similar to a cutting situation in which both a static and a dynamic component of force characterise the system. However, it must be underlined that the introduced dynamic force does not replicate the one arising in a cutting operation, but it is chosen instead for its spectrum characteristics, i.e. the energy introduced must equally cover a given range of frequencies. The test method is able to reveal machine tool characteristics not obtainable with existing methods, for instance the variation of dynamic stiffness in the working space. The paper will include some theoretical aspects on the approach as well as some experimental investigation.

A self-excited vibrations are one of the most important constraints to the performance and quality of machining part and it is affecting its dimensions and geometrical accuracy. Machining stability can be evaluated by different analytical and numerical methods. The paper presents utilization of numerical simulation of non-linear chatter in the time domain in stability analysis of machining process. Vibrations and cutting forces are an output from numerical simulation. In order to perform chatter recognition during excessive vibrations an automatic chatter detection is implemented in machining simulation. By combining all the above in one and enabling G-code reading, a tool for numerical simulation and validation of entire machining operation was created which is a subject of this paper.

The study discusses issues related to the process of electro-discharge machining (EDM) composites based on Al + 20% Si + 5% Fe + 3% Cu + 1% Mg matrix manufactured using a powder metallurgy method. Ten percent by volume of Al2O3 grains of 3, 9, 23 and 53?m sizes with irregular sharp edges represented the reinforcing phase. EDM was performed with a machine equipped with a RLC generator using different (computational) discharge energies varied in steps within the 0.044 - 2.268 mJ range. The tests measured volumetric productivity of EDM (Vw) and roughness (Ra) of the machined surface. In addition, the researchers provided selected SEM images of ED-machined surfaces with some results of X-ray microanalyses of chemical composition performed in cavities and on the surfaces of irregularities. They also provided SEM images of Al2O3 grains adhering to the machined surface of the composite, showing the mechanism of erosion of dielectric particles in EDM conditions. They demonstrated that the energy of single discharges (Ei) was the main parameter effecting the process and results of EDM. The volumetric productivity of the process (Vw) and roughness of the machined surface (Ra) increase with growth of energy (Ei) and, at the same time, surface integrity (SI) changes.

Opis:
Prediction of machining-induced residual stresses is an interesting objective in the field of modelling manufacturing processes. Although Finite Element Analysis (FEA) has been widely used for this purpose, many problems are found when the numerical model is developed. Computational cost and numerical problems related to the extreme mesh distortion make the effort of finite element modelling of machining extremely time consuming. The aim of this work is to predict machinning-induced residual stresses using a finite element model based in ALE (Arbitrary Lagrangian Eulerian) approach. The finite element general-purpose code ABAQUS is used, modifying the previous model used in scientific literature to predict residual stresses. Boundary conditions in the entrance of the workpiece and in the upper border of the chip were modified from Lagrangian boundaries in the previous model, to Eulerian boundaries in the new model. Main advantages of the model presented in this work are low level of distortion of the mesh, the possibility of simulate long length of machined surface and time-efficiency. The model has been applied to calculate residual stresses in AISI 316L during machining. Reasonable agreement with experimental results has been found.
Przewidywanie szczątkowych naprężeń wywoływanych obróbką skrawaniemw materiale próbki stanowi interesujące zagadnienie modelowania tego typu technologii wytwarzania. Mimo, że analiza oparta na elementach skończonych znalazła szerokie zastosowanie w tej dziedzinie, jej skuteczność jest problematyczna na poziomie budowy modelu numerycznego. Koszt symulacji i kłopoty obliczeniowe związane z ogromnym zniekształceniem siatki elementów skończonych czynią ten rodzaj analizy wyjątkowo czasochłonnym. Celem tej pracy jest opis metody określania naprężeń szczątko- wych indukowanych obróbką skrawaniem za pomocą modelu z elementami skończonymi w opisie eulerowsko-lagrange'owskim ALE (ang. Arbitrary Lagrangian Eulerian). W obliczeniach zastosowano wielozadaniowy pakiet ABAQUS, który pozwolił na modyfikację dotychczas stosowanego modelu, opisanego w literaturze. Warunki brzegowe w obszarze wejścia noża w obrabiany materiał i górnej strefie wióra zmodyfikowano z typu Lagrange'a na Eulera w nowej wersji. Zaletą tego rozwiązania okazało się małe zniekształcenie siatki elementów skończonych, możliwość symulacji długich powierzchni obróbczych i znacznie krótszy czas obliczeń. Model wykorzystano do określenia naprężeń szczątkowych w stali AISI 316L podczas skrawania. Potwierdzono satysfakcjonującą zgodność symulacji z wynikami pomiarów doświadczalnych.

During metal cutting process, an increase of the tool and workpiece temperatures can be observed. The heat generated has a negative influence on the tool life and performance. It causes rapid tool wear, plastic deformation of the cutting edge, built-up-edge formation and others. Therefore, the control of cutting temperature is required to achieve the desired tool performance. Temperature is the most frequently measured physical quantity, second only to time. Accurate temperature monitoring improves product quality and increases productivity. Downtimes are decreased, since the manufacturing processes can proceed without interruption and under optimal conditions. In this work, authors propose noncontact infrared method for determining temperature of machining processes. This was mainly due to thermography ability to catching moving targets in real time, to measure temperatures over some area not only in point. As a result of measurement, it is obtained a data set that is presented in a form of a colourful map: a thermogram. Getting an accurate temperature of an object using this method is difficult because of numerous errors, which researchers could done during experiments. This work presents some results of research done during turning and drilling realized on conventional lathe CDS 6250 BX-1000. These demonstrate the usefulness of proposed method to study the machining processes temperature.

The article discusses the relationship between energy quality technologies cutting and their environmental friendliness. Based on the energy analysis shows that energy consumption in the individual technological process is connected with the cutting power and power loss, which form the environmental indicators of the cutting process and reduce its energy efficiency. In addition, it is shown that at implementation of technological processes on the equipment, electrical systems are AC systems the implementation of the cutting process occurs when excessive consumption of currents. The article presents the results of studies on the energy efficiency of cutting processes, definition of the complex influence of cutting processes on the environment and humans, the formation of ways of improving environmental and energy performance quality of these processes.

The main objective of the presented research is to analyze the dynamics of table motion of a CNC FV580A 3-axis milling machine during machining with fixed technological cutting parameters. The research includes the measurement of velocity, acceleration and deceleration, as well as distance and time parameters related to the movement of the machine's table during starting and braking during work tests. The results of the measurements were recorded using a Phantom v1610 high-speed video camera equipped with a Nikon ED AF NIKKOR 80:200 mm 1:2.8D lens, dedicated to the analysis of high-speed phenomena. The analysis presented in the publication includes a comparison of the results of the motion parameters obtained as a function of the feed motion speed vf. The results of the obtained tests and their analysis are discussed and presented in graphs and tables.

The paper presents the problems concerning the machining of large-size elements. Metrological problems, which have a significant influence on the accuracy of such elements, have been indicated. The surface geometric structure largely determine the functional characteristics of machine elements and their tribological characteristics. In this paper the influence of geometric discontinuities, such as holes and grooves on the features of surface geometric structure were presented. This impact was assessed on the basis of surface roughness measurements. The conducted experimental verification showed the influence of geometric discontinuities on the features of geometric structure of machined surface.
Struktura geometryczna powierzchni w dużym stopniu determinuje cechy użytkowe elementów maszyn i ich charakterystyki tribologiczne. W artykule przedstawiono wpływ nieciągłości geometrycznych typu otwór oraz rowek na cechy struktury geometrycznej powierzchni. Ocenę tego wpływu dokonano w oparciu o pomiary chropowatości powierzchni. Przeprowadzona weryfikacja doświadczalna wykazała wpływ nieciągłości geometrycznych na parametry opisujące strukturę geometryczną powierzchni.

Because of its advantages, brushing processing has many uses. The main ones include the removal of corrosion products, surface cleaning, deburring and shaping the properties of the surface layer. The intensity of these processes depends on the degree of impact of brush fibres on the work surface. In the case of tools, in which the resilient fibres are the working elements, forces in the brushing process, apart from the machining parameters, depend on the characteristics and overall dimensions of individual fibres. The paper presents the results of studies of the influence of technological parameters and type of fibres on the radial force in the brushing process.

Wood materials are an important part of our daily life. Besides furniture, doors and window elements, parquet floors, veneering, ply wood, chip- and fibreboards, also structural elements for buildings are typical products. Due to the specific properties, variety and complexity of natural wood, wood materials and wood composites, the machining of parts made out of these materials exhibits specific challenges. In order to further improve productivity, quality and efficiency in wood machining, innovative solutions with respect to tool technology, process planning, machinery, process monitoring and intelligent control are necessary. This keynote paper reviews and summarizes scientific developments in wood machining in recent years. Furthermore, exemplary current an ongoing research activities are introduced. Finally, the paper presents and discusses future potentials regarding new approaches for intelligent process control in wood machining.

The use of artificial neural networks for modelling and inference about surface parameters is a more and more often undertaken research topic. Based on the analysis of the ranges of suitability of surface topography parameters, a variety of different parameters can be observed to identify surfaces with different features and different conditions of use. The issues of surface topography analysis and determination of surface condition after abrasive machining are of fundamental importance. Currently, when assessing the surface intended for interaction with the other surface, it is possible to use many surface evaluation parameters. Assigning the machined surface to the appropriate assessment group, especially in automated quality control systems, requires a preliminary surface classification. In this article Hamming's network was used for the surface classification along with modification of Hamming distance.

Finishing processes such as deburring are performed on a wide variety of products in various quantities by machinists on a piece-by-piece basis in order to improve surface finish. Deburring is a major contributor to time and cost of the improvement of the surface finish. During deburring, the intended quality of the surface finish is very much dependent on the operator's skills. This work is concerned with understanding and interpreting how a bilateral robot can assist the deburring process. We propose a control method based on a machining model that is made up of several components, including the cutting tool, spindle speed, feedrate of the tool and other important constituent elements of the machining system. Machining operations are carried out for selected cutting conditions. A haptic robot is directly connected to the machine-tool and the operator. The motion of the haptic robot is controlled automatically under machining conditions in which it is possible to achieve highly accurate surface finish. The force feedback from the haptic robot influences the continuous adjustments made by the machining operator. Mathematical equations for the haptic interaction between the robot and process machining, involving time delays, are established. For specific range of cutting conditions, the regimes wherein the bilateral control system enhances the surface finish of the work piece in a sustained way are located. The regimes and effectiveness of the control system are quantified experimentally.

This paper compares the ability of grinding processes to enhance functional properties of the surface textures produced. The main objective of such a comparison is to facilitate the decision about precision grinding operations. The experimental study performed includes two grinding operations using electro-corundum Al2O3 and CBN wheels. For this purpose, the topographic features of ground surfaces with the Sa roughness parameter of about 0.2?m were compared. Apart from the set of 3D roughness parameters, the frequency, fractal, wavelet and motif characteristics were analyzed.

In this paper a novel approach for monitoring tool-related faults in milling processes by utilizing process simulation-based machine learning algorithms, specifically Random Forest algorithms, for fault detection is presented. In order to train machine learning models in tool condition monitoring, laboratory tests have traditionally been required. This method eliminates the need for costly, time-consuming laboratory tests. The training process has been simplified by utilizing analytical simulation data and provides a more cost-effective solution by leveraging analytical simulation data. Based on the results of this study, the proposed approach has been demonstrated to be 94% accurate at predicting tool-related faults, demonstrating its potential to serve as an efficient and viable alternative to conventional methods. These findings have been supported by actual measurement data, with a notable accuracy rate of 93% in the predictions. Furthermore, the results indicate that process simulation-based machine learning algorithms will have a significant impact on the tools condition monitoring and the efficiency of manufacturing processes more generally. To further enhance the capabilities of the proposed fault monitoring system, process-related and machine-related faults will be investigated in future research. Several machine learning algorithms will be explored as well as additional data sources will be integrated in order to enhance the accuracy and reliability of fault detection.

This paper presents a study of the hybrid electro-discharge mechanical machining BEDMM (Brush Electro-Discharge Mechanical Machining) with the application of a rotary disk brush as a working electrode. The discussed method enables not only an effective machining with a material removal rate of up to 300 mm3/min but also finishing (with the obtained roughness of Ra < 0.5 μm) of the surfaces of complex-shaped alloys with poor machinability. The analysis of the factors involved in the machining process indicates that its efficiency is determined by electrodischarge. The use of flexible working electrodes makes it possible to apply simple technological instrumentation and results in the simplicity of the process automation. The aim of the study was to obtain quantitative relationships between the parameters of brush electro discharge mechanical machining (BEDMM) and its effects. The presented experimental research results define the effect of the process input parameters on the performance and roughness of machined surfaces obtained for manganese cast steel.

Wycinanie elektroerozyjne WEDM jest obróbką dokładną, często stosowaną jako obróbka wykończeniowa. W pracy przedstawiono reprezentatywne powierzchnie śrubowe, spełniające kryteria znacznych wartości i intensywnej zmienności pochyleń. Po obróbce WEDM przeprowadzonej w wielu wariantach poddano uzyskane powierzchnie znacznej liczbie pomiarów, które ujawniły tendencje utraty uzyskiwanych dokładności w miarę wzrostu wartości kątów pochyleń powierzchni. W pracy zaprezentowano sposób podniesienia dokładności wytwarzania powierzchni śrubowych metodą korekty programu obróbkowego, zarówno w oparciu o dane analityczne jak i wyliczenia wynikające z przeprowadzonych eksperymentów.
Wire electrical discharge machining (WEDM) enjoys a reputation of precision treatment and is often used as finishing manufacturing operation. The relevant screw surfaces have been proposed in this paper, satisfying criteria for high and strongly varying surface slopes. A series of experiments have been performed and then the machined samples have been subjected to extensive measurements which disclosed that the accuracy loss is directly linked to surface slope angle increase. The author of the paper suggests a method for accuracy improvement by modifying the NC program whereas the corrective procedure is based both on analytical data and on calculations resulting from the performed experiments.

The article presents the description of technological trials and the results of three methods of machining carbon fiber reinforced composites panels. It also reviews the literature concerned heat affected zone in composites and its influence on material properties. As a part of the research, the cutting method using diamond coated saw was tested, as well as the milling method with two different types of carbide milling cutters. The processing of the panels was done using 4-axis CNC machine with special adapter for cutting discs in Composite Testing Laboratory (Center for Composite Technologies, Warsaw Institute of Aviation). The methods were compared in terms of machined edge quality and panel temperature during the processes. For this purpose, thermocouples were mounted into panels. Records from thermocouples were included. Edge quality and surface roughness have been checked by microscopic observation. Additionally, samples machined by each evaluated processing method were tested using differential scanning calorimetry (DSC). The method was used to determine the glass transition temperature of the tested material. The article conclusions contain a comparison of three processing methods in terms of cutting quality, process temperature, processing method productivity as well as DSC tests results.
W niniejszym artykule zawarto opis i rezultaty trzech metod obróbki materiałów kompozytowych wzmocnionych włóknami węglowymi. Artykuł zawiera przegląd literaturowy tematu wpływu ciepła podczas obróbki na właściwości obrabianych materiałów kompozytowych. W ramach wykonanych prób użyto tarczy z nasypem diamentowym i dwóch różnych frezów węglikowych. Testy zostały wykonane z użyciem 4-osiowego plotera frezującego z agregatem do tarcz tnącym w warsztacie Laboratorium Badań Kompozytowych w Instytucie Lotnictwa w Warszawie. Metody obróbki zostały porównane pod względem uzyskiwanej jakości krawędzi cięcia i temperatury podczas procesu. W artykule zawarto wykresy zapisów temperatury z termopar umieszczonych w panelach testowych. Jakość i chropowatość uzyskiwanych podczas cięcia powierzchni zostały porównane podczas obserwacji mikroskopowych. Dodatkowo wykonano testy sprawdzenia temperatury zeszklenia próbek z obrabianych obszarów z użyciem kalorymetru różnicowego. Wniosku artykułu podsumowują testy z uwzględniając rezultaty przeprowadzonych testów obróbki, wyniki DSC i możliwości produkcyjne.

Charakterystyczne właściwości materiałów kompozytowych, takie jak wysoka wytrzymałość i sztywność, przy jednoczesnym zmniejszeniu masy sprawiają, że zyskują coraz większe znaczenie jako materiały konstrukcyjne. Okazuje się jednak, że kształtowanie ubytkowe kompozytów – materiałów niejednorodnych i anizotropowych przysparza sporo trudności. Najczęściej napotykanym problemem jest zjawisko delaminacji, czyli rozdzielenia sąsiadujących warstw osnowy. Producenci narzędzi skrawających proponują coraz większy wybór narzędzi do obróbki kompozytów, które pozwolą na uniknięcie lub minimalizację niekorzystnych zjawisk towarzyszących obróbce materiałów kompozytowych.
The characteristic properties of composite materials, such as high strength and stiffness while reducing weight, make them increasingly important as construction materials. Composite components often require finishing operations, such as milling and drilling. However, the loss shaping of composites – nonhomogeneous and anisotropic materials – turns out to be problematic and difficult. The most common problem is the phenomenon of delamination – the separation of adjacent warp plies. Cutting tool manufacturers offer an increasing choice of composite processing tools to avoid or minimize the disadvantageous effects associated with composite materials processing.

Inteligentny system zdalnego monitorowania i optymalizacji jakości procesów, wyposażony w interfejs wizualny i głosowy, przedstawiono w przykładowym zastosowaniu w procesach precyzyjnego szlifowania. Opracowana koncepcja proponuje architekturę systemu wyposażoną w warstwę analizy danych, warstwę nadzorowania procesu, warstwę decyzyjną, podsystem komunikacji głosowej w języku naturalnym oraz podsystem komunikacji wizualnej z opisem głosowym.
The paper presents a concept of interactive hybrid systems for monitoring and optimization of micro- and nano-machining processes. The intelligent system for monitoring and optimization of the process quality, equipped with a visual and speech interface, is presented in an exemplary application to precision grinding processes. The developed concept proposes an architecture of the system equipped with a data analysis layer, a process supervision layer, a decision layer, a communication subsystem by speech and natural language, and a visual communication subsystem using vocal descriptions. In the proposed system, computational intelligence methods allow for real-time data analysis of the monitored process, configuration of the system, process supervision based on process features and quality models. The system is also capable of detection of inaccuracies, estimation of inaccuracies results, compensation of inaccuracies results, and selection of machining parameters and conditions. The paper describes the concept of voice and visual communication (Fig. 1), and the complete structure of the system (Fig. 2). The interactive system using mobile technologies is shown in Fig. 3, while the system using neural models is presented in Fig. 4. Also the block diagrams of command meaning analysis methods (Figs. 5 and 6), and the probabilistic neural networks for process assessment (Figs. 7 and 8) are shown in the paper.

This literature survey highlights the possible influences of surface roughness parameters on functional properties of surfaces produced by different finishing operations. The prediction of such functional properties as fatigue, sealing capacity, adhesion, friction, wear and corrosion resistance based on five groups of spatial (S) roughness parameters is overviewed. In contrast, traditional approach based on 2D roughness parameters is provided. Some real 3D surface topographies produced with desired functional properties by finishing cutting and abrasive operations are characterized. This survey confirms the vital role of machined surfaces in the functionality of machine components.

In recent years, titanium alloys and nickel alloys have become eminent for making aeronautic and astronautic parts. Since both nickel and titanium alloys have a very small thermal conductivity, the being used tool will suffer from huge damage by heat generated during the grinding process. Therefore, there is a requirement for a durable tool with excellent cooling capacity. In this research, the technology regarding the new forced cooling using with high-pressure coolant for machining difficult-to-machine material was developed and evaluated. A through-hole in the near the tip on the rake face of the turning tool is firstly machined by electrical discharge machining. High-pressure coolant was then supplied to the turning tool from the hole on the bottom of the tool. Several values of pressure were tried in many experiments. It is concluded from the results that; (1) a new forced cooling method in the form of drilling a hole at the tip of the tool from which supply high-pressure coolant, a tool temperature decrease and a tool-life prolongation could be achieved, (2) the technology could effectively cool near the tip of turning tool, (3) the chip was effectively broken by the high pressure, (4) It was confirmed that the tool cutting edge condition was stabilized, the surface roughness of the machined workpieces was improved, the tool hardness was maintained and the tool-life was prolonged due to the cooling effect of the devised tool.

The issue addressed in the article concerns the current needs and possibilities of computer-aided design of adaptive control strategies in machining processes. A simulative method of selecting the adaptive feed control strategy while rough turning materials difficult to machine, effective and inexpensive in its implementation, based on controlling the load placed on the machine's drives, has been presented. The results of a number of virtual tests of the proposed feed control strategy have been included, while paying particular attention to the stability of the machining process during moments of sudden change in the machining allowance. The obtained results meet the accepted quality indicators of the control algorithm. At the same time, the experiences collected by the author while conducting the tests confirmed the complexity of the issue and the resulting necessity to implement a comprehensive simulation testing program.

Analysis of the geometric features and determination of the condition of the surfaces machined during an abrasive process is of crucial importance for evaluation of their wear properties. Numerous parameters can be used for assessing topography of technical surfaces. Many of them contain information that is general or poorly correlated with the wear features. The group of parameters used for such purpose should include those that do not cause information redundancy and provide distinct information. Evaluation of the surface geometric structure after precision machining is a difficult process due to the limited scope of unevenness heights that fit within the range of a few micrometers to a few nanometers. In this paper the synthetic indexes of the evaluation of extra smooth surfaces were created, taking into consideration numerous elementary parameters. The value of the synthetic index was determined as the geometric average of the partial indexes which, when compared to the arithmetic average, is more dependent on the data believed to be disadvantageous.

In this study the effect of the change in the amount of Silicon (Si) occuring in Al-Si alloys on mechanical and machinability properties of the alloy was investigated. The change in mechanical properties and microstructure, which depends on the increase in Si percentage, and the effects of this change on Flank Build-up (FBU), wear on the cutting edge, surface roughness, and machinability were also studied. Alloys in different ratios of Si (i.e. 2 to 12 wt %), were employed in the study. The specimens for tests were obtained by casting into metal moulds. The results obtained from experimental studies indicate improved mechanical properties and machinability, depending on the rise in Si percentage in Al-Si alloys. It is also observed that the increase in Si percentage enhanced surface quality.

The paper presents an analysis of the influence of machining strategy and the technological history of semi-finished product on the deformation of thin-walled elements made of aluminium alloy EN-AW 2024 after milling. As a part of this research work, five machining strategies are analysed. Additionally, the rolling direction of the plate (longitudinal and transversal) is taken into account as a technological history. During the research, the focus is set on the effects of the machining strategies i.e. HPC, HSM and conventional machining as well as their combinations on the post-machining stresses and deformations. Each of these strategies has a different range of technological parameters, which results in differences in machining efficiency and introduces post-machining stresses to the surface layer of the workpiece that vary in values and nature (i.e. compressive stresses or tensile stresses). The conducted study shows that larger deformations were obtained for transversal rolling direction in each analyzed case. The lowest deformation both for transversal and longitudinal rolling direction were achieved for the HSM and CM strategy.

The paper presents results of wear measurements of carbide shank milling cutters during machining of AlSi10Mg casting alloy. The comparison was made between blades wear of milling cutters without protective coating, with TiB2 coating, and with TiAlCN coating. All cutters had identical geometry dedicated to milling of materials of ISO N group. To assess blades wear degree, measurement of two direct indicators, i.e. VBC and VBBmax, and one indirect indicator, i.e. machined surfaces roughness, were used. Received results allowed to determine usefulness of using selected protective coatings in machining of aluminium alloys, especially Al-Si casting alloys.

The article presents a review of research methods for the cutting process using the abrasive waterjet machining. The focus was on assessing the possibility of monitoring the cutting process based on the parameters available for direct or indirect measurement. An attempt was made to evaluate their influence on the machined surface after treatment with the abrasive cutting method. These parameters include, inter alia, vibrations of the cutting head, force effects on the head support structure and the material to be cut, dynamic properties of the machine support structure and high pressure pumps. As part of the own research, correlation was sought for the registered selected signal characteristics with the cutting parameters responsible for the process course and the parameters related to the obtained machined surface. For this purpose, a model of the deflection angle of the abrasive waterjet was proposed, which qualitatively determines the condition of the surface after cutting. The angle of inclination of the abrasive waterjet is determined on the basis of the registration of the feed force during the cutting process. The research on surface topography was extended by an attempt to determine the surface roughness by measuring vibrations and looking for correlation between the displacements of the cutter head tip and the measured roughness height profile. These tests also allowed the identification of selected frequencies that clearly result from the set parameters of the cutting process. The last stage of the research was to monitor the cutter head behaviour using a deformation sensor as another concept for recording the forces during the cutting process. Finally, the proposed methodology was characterized in the context of its usefulness in the on-line process monitoring and supervision system.

Opis:
A modular transfer line designing problem is investigated. The problem is to find the best subset of modules (machining units) from a given set and to assign them to different stations so that technological constraints and cycle upper limit are respected and the line cost is minimal. The investigated lines have a mixed activation mode for the machining units of each station, i. e. the units of each station are arranged into a series of stages such that each stage is composed of several units activated in parallel. A mixed integer program approach is proposed to model and solve the corresponding design problem. Improvements are suggested in order to reduce the model size and speed up the computations.

Opis:
The paper deals with the problem of optimal configuration of a type of transfer lines which are equipped with transfer machines. Such machines perform operations with standard modular spindle heads which are activated sequentially. All operations assigned to the same spindle head (block of operations) are executed simultaneously by a set of tools fixed at the spindle head. The quantity of machines and spindle heads used to produce a part with the given productivity rate defines the final cost of the transfer line which must be minimized. To minimize this cost, a combinatorial problem of operations assignment to blocks and machines must be solved. The solution must provide a desired productivity (cycle time), it must also satisfy precedence and compatibility constraints. In this paper, we suggest improved versions of FSIC heuristic algorithm in order to help line designers to solve real-scale industrial problems. Results of computational experiments obtained for industrial cases are presented.
