This paper overviews some frequently used apparatus for determination of friction between the elements of tribo-pairs which represent the cutting tool and the workpiece materials. The three methods which utilize different measuring techniques are outlined and some construction details of tribotesters are presented. The main advantages and disadvantages of the closed and open tribosystems along with their practical applications in machining are highlighted.

The paper presents a two-dimensional FEM model of burr formation in metal cutting. Abaqus/Explicit software was used for the build of the model. The workpiece geometry, the tool and the cutting parameters were modelled. Physical properties and the method of deformation and fracture of the workpiece material is described using Johnson Cook's constitutive law and the ductile damage criterion. The simulation of the edge formation process during orthogonal cutting was carried out for different depths of cut and cutting speeds. The results of these simulations allowed the verification of the FEM model. The components of the resultant cutting force measured during the actual cutting process with the values of these forces determined based on FEM simulation of this process were compared. The geometry of burrs formed during the actual and simulated the edge forming process was assessed. The analysis showed that the FEM model built enabled a correct prediction of the shape of the workpiece edge and the estimation of geometric features of the edge.

The paper deals with the issue of occupational health and safety in a metalworking manufacturing organization. Hazard and threat have been defined when cutting metal materials with a band saw. We assessed the risk by an extended point method, where we determined the risk rate values. In most cases of sawmill work, we found a “moderate” or “negligible” risk. The highest, ‘serious’ risk we found in a possible electric shock. In this case, we have also taken the necessary actions. As a precaution, we have also proposed safety measures for other threats.

Purpose: To present a technology for hardfacing of metal-cutting tools by arc welding in vacuum. Design/methodology/approach: The experiments were carried out using an installation for arc welding in vacuum. Objects of research were metal cutting tools (lathe knives), made of high-speed steel HS6-5-2 on a base metal of structural steel C45. The structure, hardness and wear resistance after hardfacing and after a triple tempering at 560°C have been determined. The heat resistance of the obtained instruments has been examined. Findings: The microstructural analysis showed that the structure of the built-up layer consisted of martensite, retained austenite and carbides. This was confirmed by the values of measured hardness after welding which were about 63-64 HRC. The triple tempering led to an increase in hardness by 3-4 HRC. It was found that the built-up layers (cutting edges of tools) retain their hardness (HRC=63-65) up to a temperature of 615-620°C, which shows that the heat resistance of the build-up layers was similar to that of the hardened and tempered tools of the same steel. The built-up work-pieces (excluding heat treated) and the reference knife showed the same cutting qualities at cutting speeds in the range of 55 to 120 m/min. It has been found that triple tempering after hardfacing led to increased wear resistance and consequently the durability of the tool also increased due to the higher hardness. Practical implications: The practical application is related to the production of metalcutting tools. Originality/value: The proposed technological method allows to produce defects free built-up layers. The cutting properties of the built-up in vacuum layers are comparable to or better than those of new tools made of steel HS 6-5-2.

This paper overviews thermal fundamentals in metal cutting process for the determination of the amount of heat in the cutting zone which represents the interfaces between the cutting tool, the chip and the workpiece materials. Different measuring and predicting techniques of the tool-chip contact temperature and corresponding heat flux based on the estimated heat partition are outlined. The main focus was on the differently coated cutting tools and their role in controlling thermal behaviour of the cutting process. The computed algorithms for analytical and numerical methods as well as their main advantages and disadvantages, and practical applications in machining are overviewed. A number of practical solutions obtained in the Department of Manufacturing Engineering, TU of Opole are presented.

Abrasive Waterjet technology is one of the fastest growing metal cutting technologies. Even so, very little published material is available on hybrid processing where abrasive waterjet cutting is one of two or more metal cutting methods. There is also limited published material on thin-walled components cut with abrasive waterjet technology. This paper makes a comparison of conventional metal cutting methods to the more unconventional abrasive waterjet technique. It will serve as a stepping stone in building knowledge aiding in hybrid machining development. It will show the possibilities and limitations during milling of thin-walled Aluminum components and then compare this to the capabilities of abrasive waterjet cutting the same components. Differences in material removal and revert control as well as in vibrations and force requirements will be reviewed. In addition, the environmental issues will be discussed and it will be determined which of the methods is more sustainable. The paper also includes a large section on process methodology.

Opis:
The paper analyzes occupational risk at selected metal cutting machine tool stands (turning, milling, drilling and grinding stands) and presents a set of recommendations formulated to minimize hazards at the above mentioned stands. The assessment is based on the analysis that allowed for selecting the best method of occupational risk assessment, measurements, observations, interviews and conclusions drawn from the obtained results. Occupational risk assessment forms were devised, what allowed for selecting appropriate action to increase the safety of selected machinery operators. The guidelines were assessed in terms of their practical implementation and expected utilitarian results.

Opis:
The heat produced in metal cutting process has negative influence on the cutting tool and the machined part in many aspects. This paper deals with measurement of cutting temperature during single-point dry machining of the AISI 4140 steel, using an infrared camera. Various combinations of cutting parameters, i.e. cutting speed, feed rate and depth of cut lead to different values of the measured cutting temperature. Analysis of the measured data should explain the trends in temperature changes depending on changes in the cutting regimes. Furthermore, the temperature data is modelled using response surface methodology and fuzzy logic. The models obtained should determine the influence of cutting regimes on cutting temperature. The main objective is the reduction of cutting temperature, i.e. enabling metal cutting process in optimum conditions.

Sawing is often the first work step in the metal cutting production chain. Especially for larger workpieces, bandsawing is used for this purpose. Nevertheless, studies on sawing have led a niche existence in the research landscape for a long time. However, as a result of the optimization of manufacturing processes in terms of economic efficiency, bandsawing is increasingly becoming the focus of research, since there are still saving potentials here. The aim of this paper is to investigate the extent to which the bandsawing process can be influenced by active, low-frequency vibration superimposition in the feed direction. First, analogue tests were carried out and parameter combinations were determined which have a positive influence on the process. Subsequently, these parameter combinations were investigated on a real sawing machine with an excitation unit, analysing the extent to which the results from the analogue tests could be transferred to the real process.

In this paper, friction in longitudinal turning operations when using chamfered uncoated ceramic tools is investigated. Both tool-chip and workpiece - tool interactions are integrated in the friction model. The values of three force components were consequently measured during tool wear tests at different cutting speeds they were used as input data for computing the friction and normal forces acting on the rake and flank faces and, as a result, for determining the relevant friction coefficients. It was observed that both friction coefficients are sensitive to tool wear progression depending on the cutting speed used. For comparison the values of friction coefficient were determined for orthogonal (2D) friction model. The 3D friction model was tested for the machining of spheroidal cast iron (SCI) using uncoated nitride ceramic inserts.
Prowadzono analizę tarcia w operacjach toczenia wzdłużnego z użyciem narzędzi z niepowlekanej ceramiki azotowej. W przyjętym modelu tarcia uwzględniono synergię oddziaływania na styku ostrze - wiór i przedmiot - ostrze. Wykonano pomiary wartości trzech sił składowych w czasie próby zużycia ostrza dla różnych wartości prędkości skrawania. Określane wartości użyto jako dane wejściowe do wyznaczenia wartości siły tarcia i siły normalnej, i w kolejności do wyznaczenia wartości określonego współczynnika tarcia. Stwierdzono, że współczynnik tarcia jest wrażliwy na przyrost zużycia narzędzia, zależnie od prędkości skrawania. W celu porównania wyznaczono wartości współczynnika tarcia dla ortogonalnego (2D) modelu tarcia. Weryfikację modelu 3D tarcia prowadzono dla skrawania żeliwa sferoidalnego z zastosowaniem niepowlekanych płytek ostrzowych z ceramiki azotowej.

This paper presents the application of the electromagnetic field as a tool for metal sheet cutting. The experiments showed that one can easily adapt the conventional cutting equipment to the electromagnetic cutting technology and thereby eliminate the mechanical work of the punch and the press. Two methods exploiting the electromagnetic field as the tool for cutting sheet metal were used. In one of the methods the cutting element was a die while in the other method a punch was used for cutting. Owing to the high quality surface of the cut obtained by each of the methods the cutting process does not entail additional costs for removing burrs. The shape of the surface of the cut is different than the one obtained by traditional blanking – no zones characteristic of the latter are present here. In the case of both materials, the rollover of the sheet surface is much larger and longer than in the conventional method. In comparison with the conventional method, the electromagnetic machining technology ensures high quality of the surface of the cut and can be successfully used in the industry.

W artykule przedstawiono zachodzące zmiany w maszynach sterowanych numerycznie wykorzystywanych w technologii kształtowania blach. Omówiono trendy rozwojowe w budowie maszyn do cięcia blach z uwzględnieniem laserowych i plazmowych wycinarek sterowanych numerycznie, wykrawarek matrycowych i wycinarek elektroerozyjnych. Przedstawiono także tendencje w zakresie zwiększania produktywności przez wprowadzanie nowych technologii oraz modernizację obecnie stosowanych.
This paper presents changes in the numerically controlled tool machines in sheet metal forming technology. The article has also showed the characteristics of cutting machines including numerically controlled laser and plasma cutting machine, die cutting machines and machines for wire electrical discharge machining. Furthermore, the tendencies in increasing the productivity by development of new technologies and modernization recently used have been also presented.

The prediction of temperature distributions in the tool-chip-workpiece interface is not obvious with the complexity of the induced phenomena. For this purpose, we developed a thermal model in orthogonal metal cutting based on the thermal model of Komanduri and Hou that determines temperature distributions in the tool-chip-workpiece separately, each in its own axes system. The overall distribution is obtained by assembling three temperature distributions at the tool-chip-workpiece interface. Our developed model returns global temperature distributions in the real time throughout the tool-chip-workpiece in the same coordinate system. Our simulation results compared to the original maps showed a perfect correspondence, unlike the computation time and computation steps.

In this study, a numerical model of the shearing process was developed using the finite element method and the effect of the main process parameter - clearance between tools on the deformation of DC01 steel and quality of the sheared edge was analyzed. The shearing process was considered a geometrical and physical nonlinear problem with unknown boundary conditions in the contact area of the system, such as the tool and workpiece. Numerical results were obtained based on slitting process using the dynamic explicit method in the ANSYS/LS-DYNA code. Experimental verification was conducted to confirm the results of the finite element simulation. These experimental results showed good agreement with those of the finite element simulation. Obtained results can be used to select the optimal clearance in shearing and decrease the scrap.
