Opis:
This paper presents the study about defects found in industrial high silicon ductile iron. The microstructures were analysed using an optical microscope. Afterwards, a scanning electron microscope was used to analyse the chemical composition. The study also examined the origin of oxygen and what is the amount of oxygen in the cast iron. The amount of active oxygen was measured at two production processes. Firstly, at the end of melting process, and secondly, after the nodularization treatment. The research was carried out with different proportions of the raw materials. The focus was on determining the mechanism of the formation of slag defects to eliminate them in order to obtain ductile iron with increased silicon content of the highest possible quality. The research presented in this publication is a part of an implementation doctorate carried out in the METALPOL Foundry in Węgierska Górka (Poland). The presented research concerns the elaboration of initial parameters of liquid metal intended for processing into high-silicon ductile cast iron SiMo1000 type with aluminum and chromium additives.

This paper presents an overview of a research on six practical cases that were solved in a precise casting company where parts are cast by the mean of the low-wax casting method (investment casting) in order to decrease poor quality production. The steel cast parts production technology by the lost-wax method requires the detailed work procedures observation. On the base of statistical processing data of given types of casting products, it was possible to assess the significance of each particular checking events by using the statistical hypothesis testing. The attention was focused on wax and ceramic departments. The data in technological flow were compared before and after the implementation of the change and statistical confirmative influences were assessed. The target consisted in setting such control manners in order to get the right conditions for decreasing poor quality parts. It was evidenced that the cast part defect cause correct identification and interpretation is important.

Opis:
The paper indicates the significance of the problem of foundry processes parameters stability supervision and assessment. The parameters, which can be effectively tracked and analysed using dedicated computer systems for data acquisition and exploration (Acquisition and Data Mining systems, A&D systems) were pointed out. The state of research and methods of solving production problems with the help of computational intelligence systems (Computational Intelligence, CI) were characterised. The research part shows capabilities of an original A&DM system in the aspect of selected analyses of recorded data for cast defects (effect) forecast on the example of a chosen iron foundry. Implementation tests and analyses were performed based on selected assortments for grey and nodular cast iron grades (castings with 50 kg maximum weight, casting on automatic moulding lines for disposable green sand moulds). Validation tests results, applied methods and algorithms (the original system’s operation in real production conditions) confirmed the effectiveness of the assumptions and application of the methods described. Usability, as well as benefits of using A&DM systems in foundries are measurable and lead to stabilisation of production conditions in particular sections included in the area of use of these systems, and as a result to improvement of casting quality and reduction of defect number.

A significant development of the foundry industry contributes to the creation of high reliability and operational strength castings so that they meet specific standards in accordance with customers’ needs. This technology, however, is inseparably connected with casting defects in finished products. Cast products are subject to various defects which are considered acceptable or not, which is conditioned by the alloy chemical composition and strength characteristics, that is, generally – qualities to be agreed between the foundry and the customer. It is the latter that led the authors to research on designing a tool enabling the most reliable possible assessment of the emerging casting defects, which after proper consultations can be repaired and the casting – sold. The paper presents an original tool named the Open Atlas of Defects (OAD), developed for the last few years to support the evaluation of cast iron defects using Non-Destructive Testing (NDT) casting defects analysis tools (DCC card – Demerit Control Chart, Pareto-Lorenz analysis and ABC analysis). The OAD tool structure was presented as an integral part of the original system module for acquisition and data mining (A&DM) in conjunction with the possibilities of using selected tools for defect analysis support on the example of cast iron casting.

The paper presents an example of Instance-Based Learning using a supervised classification method of predicting selected ductile cast iron castings defects. The test used the algorithm of k-nearest neighbours, which was implemented in the authors’ computer application. To ensure its proper work it is necessary to have historical data of casting parameter values registered during casting processes in a foundry (mould sand, pouring process, chemical composition) as well as the percentage share of defective castings (unrepairable casting defects). The result of an algorithm is a report with five most possible scenarios in terms of occurrence of a cast iron casting defects and their quantity and occurrence percentage in the casts series. During the algorithm testing, weights were adjusted for independent variables involved in the dependent variables learning process. The algorithms used to process numerous data sets should be characterized by high efficiency, which should be a priority when designing applications to be implemented in industry. As it turns out in the presented mathematical instance-based learning, the best quality of fit occurs for specific values of accepted weights (set #5) for number k = 5 nearest neighbours and taking into account the search criterion according to “product index”.

The paper includes validation studies of the flow module of the NovaFlow&Solid simulation code. Experiments of ductile iron and gray iron casting in a spiral test of castability were carried out. Casting experiments were then carried out in industrial conditions in the Ferrex Foundry in Poznań and the results are the castability spiral length and local cast iron rate during mould cavity pouring. Simulation tests using NovaFlow&Solid Control Volume code were made. The technological castability test was used to determine thermal-physical data through simplified inversion problem. Influence of physical parameters in the database of simulation code on the spiral length obtained as the result of simulation was analyzed. It was found that critical fraction of capillary flow CLF down has the biggest impact on cast iron castability in the simulation code. The simulations resulted in defining parameters of gray iron GJL 250 and ductile iron GJS-400-15. For the parameters set, the length of castability spiral in simulations was in accordance with casting experiments.

This work presents a scheme for the manufacture of spherical grinding bodies used in grinding and crushing machinery as a grinding medium from abrasion-resistant cast iron CHKH16 (according to GOST 7769-82) free of shrinkage defects produced by casting into single sand molds with a vertical joint and by usingcoolers. The grinding efficiency in terms of material destruction and energy consumption has been studied according to a wide range of operating parameters and new scheme for calculating the sprue and supply system has been developed by the authors of the article. Its functionality has been substantiated, particularly the use of a central riser acting as a head and the use of coolers. The conducted numerical simulation has shown the dependence of a solid phase formation over time, which characterizes the direction of the system crystallization and determines the locations of the shrinkage defects concentration. The manufacture of the grinding body with a 100 mm diameter using the considered technology is presented in this paper.

Gas atmosphere at the sand mould/cast alloy interface determines the quality of the casting obtained. Therefore the aim of this study was to measure and evaluate the gas forming tendency of selected moulding sands with alkyd resins. During direct and indirect gas measurements, the kinetics of gas evolution was recorded as a function of the temperature of the sand mixture undergoing the process of thermal destruction. The content of hydrogen and oxygen was continuously monitored to establish the type of the atmosphere created by the evolved gases (oxidizing/reducing). The existing research methodology [1, 7, 8] has been extended to include pressure-assisted technique of indirect measurement of the gas evolution rate. For this part of the studies, a new concept of the measurement was designed and tested. This article presents the results of measurements and compares gas emissions from two sand mixtures containing alkyd resins known under the trade name SL and SL2002, in which the polymerization process is initiated with isocyanate. Studies of the gas forming tendency were carried out by three methods on three test stands to record the gas evolution kinetics and evaluate the risk of gas formation in a moulding or core sand. Proprietary methods for indirect evaluation of the gas forming tendency have demonstrated a number of beneficial aspects, mainly due to the ability to record the quantity and composition of the evolved gases in real time and under stable and reproducible measurement conditions. Direct measurement of gas evolution rate from the tested sands during cast iron pouring process enables a comparison of the results with the results obtained by indirect methods.

This article discusses the issues concerning the quality of casting surface with a small unit weight manufactured on the Disamatic automatic casting lines in a flaskless mould with a vertical parting line. The research was conducted in manufacturing conditions in one of the casting facilities in the country. The identification of casting defects for a monthly manufacturing cycle was made and agreed that the main causes of scrap casting are defects on the raw surface: lumps of moulding sand which after removal form cavities and draws as well as defects of gas origin such as blowholes. There are also defects of form namely short runs. In the later part of the work, the research results of the properties of moulding sand were presented and casting defects were selected the occurrence of which is connected with the quality of moulding sands.

Ductile iron is a high-carbon-containing iron-based alloy in which the carbon, as graphite, is present in a spheroidal shape. With its good mechanical properties, ductile iron approximates the properties of steel and the cost per unit of strength compared to other materials. With suitable metallurgical treatments, we can influence its microstructure and resulting properties. Incorrect manufacturing technology and metallurgical processes give rise to casting defects and decreased mechanical properties. The contribution is devoted to measures to prevent the occurrence of defects in the casting of rope drums and to achieve the required mechanical properties of these castings. The most-common defects in these castings are micro-shrinkages in casting heat centers and unsatisfactory mechanical properties such as tensile strength, yield strength, and elongation.

Fatigue properties of casting Al-alloys are very sensitive to the microstructural features of the alloy (e.g. size and morphology of the eutectic Si, secondary dendrite arm spacing – SDAS, intermetallics, grain size) and casting defects (porosity and oxides). Experimental study of bending fatigue properties of secondary cast alloys have shown that: fatigue tests up to 106-107cycles show mean fatigue limits of approx. 30-49 MPa (AlSi9Cu3 alloy – as cast state), approx. 65-76 MPa (AlSi9Cu3 alloy after solution treatment) and 60-70 MPa (self-hardened AlZn10Si8Mg alloy) in the tested casting condition; whenever large pore is present at or near the specimen’s surface, it will be the dominant cause of fatigue crack initiation; in the absence of large casting defects, the influence of microstructural features (Si morphology; Fe-rich phases) on the fatigue performance becomes more pronounced.

The paper presents the results of experimental-simulation tests of expansion-shrinkage phenomena occurring in cast iron castings. The tests were based on the standard test for inspecting the tendency of steel-carbon alloys to create compacted discontinuities of the pipe shrinkage type. The cast alloy was a high-silicone ductile iron of GJS - 600 - 10 grade. The validation regarding correctness of prognoses of the shrinkage defects was applied mostly to the simulation code (system) NovaFlow & Solid CV (NFS CV). The obtained results were referred to the results obtained using the Procast system (macro- and micromodel). The analysis of sensitivity of the modules responsible for predicting the shrinkage discontinuities on selected pre-processing parameters was performed, focusing mostly on critical fractions concerning the feeding flows (mass and capillary) and variation of initial temperature of the alloy in the mould and heat transfer coefficient (HTC) on the casting - chill interface.
