The work contains the results of research conducted to optimize the machining of milling table castings. The possibility of reducing the total volume of machining allowances, reducing the wear of cutting tools, shortening machining time and eliminating idle machining passes was considered. The tests were carried out on two batches of castings supplied by two independent foundries. Casting geometry measurements were made using a structured light scanner. The analysis included machining with cemented carbide tools and tool ceramics at two machining centers: DMC200U and DMC270U. It has been shown that as a result of eliminating idle machining passes, it is possible to reduce machining time by 12% for the first and by 44% for the second casting supplier. The estimated annual savings for the production volume of 500 pcs of these castings can range from € 7388 to even € 23 346. The actual cost of cheaper casts was also calculated, taking into account the difference in machining cost resulting from larger machining allowances.

Machining fluids are commonly used in a wide range of machining application. In this paper numerous functions of these fluids and ways of increasing their effectiveness during machining were presented. The effect of different types of machining fluids on the roughness of the machined surface were also compared.
W szeroko rozumianej obróbce skrawaniem powszechnie używane są płyny obróbkowe. W artykule przedstawiono liczne funkcje tych płynów oraz sposoby zwiększania efektywności ich oddziaływania podczas obróbki. Porównano także efekty zastosowania różnych rodzajów płynów obróbkowych w aspekcie chropowatości obrabianej powierzchni.

Machining of hollow core honeycomb sandwich materials is a challenging job as the mechanical properties of various layers (skin, core) are quite dissimilar, and the conventional solid cutting tool experiences a sudden change of conditions while machining that might lead to damage on the tool/part. Although, abrasive waterjets (AWJs) is highly efficient in the machining of advanced composite materials due to their unique characteristics, efficient machining of sandwich structures by AWJs needs many challenges to be addressed. This work presents various issues observed in AWJ machining of carbon- and glass- fiber skin based, aluminum sandwich structure composite materials, and the limitations of AWJs in processing these exotic materials. Finally, possible strategies for efficient machining of honeycomb structures were proposed for future investigation.

This article shows the aspects of precise modelling of precise High-speed Machining Centres for High-Speed Cutting (HSC) of parts used in the aerospace industry. The main focus was made on the thermal errors having a dominant influence on the precision of machining. Main assumptions for a hybrid thermal model of a centre thermal behaviour have been stated, taking into account the characteristics of heat sources. On the example of a 3-axis machining centre, measured runs of heating up and heat displacements have been shown, compared to these determined with the use of simulations of a behaviour in assumed working conditions. A special attention was drawn to the phenomena taking place in motorspindles, as well as to the displacements of a spindle face during high rotational speeds of spindles and step changes of rotational speeds. The significance and influence of the bearing preload and centrifugal forces on the spindle axial displacements was shown, which is decisive on the precision of part machining. Additionally, it was shown that the important component of a machining error is an error of spindle position identification by means of a linear encoder, resulting from the thermal deformation of a centre body, to which a quartz linear encoder is fixed.

Opis:
Because of its advantages, brushing processing has many uses. The main ones include the removal of corrosion products, surface cleaning, deburring and shaping the properties of the surface layer. The intensity of these processes depends on the degree of impact of brush fibres on the work surface. In the case of tools, in which the resilient fibres are the working elements, forces in the brushing process, apart from the machining parameters, depend on the characteristics and overall dimensions of individual fibres. The paper presents the results of studies of the influence of technological parameters and type of fibres on the radial force in the brushing process.

Electrochemical machining is an unique method of shaping in which, for optimal parameters tool has no wear, surface layer properties after machining are similar to the core material and surface quality and accuracy increase together with material removal rate increase. Opis:
The features of magneto-abrasive machining of taps for metric thread cutting were investigated. The calculation method of integral intensity of the magneto-abrasive machining of the working surfaces of the taps by the quantitative values of normal and tangential components of moving speed of the quasi-stable volumes of the magneto-abrasive tool was developed. Based on the results of calculations, it was possible to predict the probable influence of the taps’ location in the working zone on the quality and efficiency of machining their working surfaces. The calculation method is relevant for taps of all diameters with a profile angle of 60°. The working surfaces of the tool would not be effectively machined if the location angle of taps to the plane of the working zone of the machine equals 20–60°. Depending on the expected major polishing or strengthening effect of magneto-abrasive machining, the taps are required to be located at an angle of 60–90° to the plane of the working zone of the machine.

A modular transfer line designing problem is investigated. The problem is to find the best subset of modules (machining units) from a given set and to assign them to different stations so that technological constraints and cycle upper limit are respected and the line cost is minimal. The investigated lines have a mixed activation mode for the machining units of each station, i. e. the units of each station are arranged into a series of stages such that each stage is composed of several units activated in parallel. A mixed integer program approach is proposed to model and solve the corresponding design problem. Improvements are suggested in order to reduce the model size and speed up the computations.

Needs and possibilities of the reduction of machining automation errors on the basis of the measurements of a workpiece which undergoes a multi-sided machining is presented in the paper. The article briefly shows various sources of machining errors and their reduction methods. The difficulties occurring when taking into account the CMM measurements results in the workshop environment are characterized. The examples of how the presented approach can be applied in practice is displayed.

During metal cutting process, an increase of the tool and workpiece temperatures can be observed. The heat generated has a negative influence on the tool life and performance. It causes rapid tool wear, plastic deformation of the cutting edge, built-up-edge formation and others. Therefore, the control of cutting temperature is required to achieve the desired tool performance. Temperature is the most frequently measured physical quantity, second only to time. Accurate temperature monitoring improves product quality and increases productivity. Downtimes are decreased, since the manufacturing processes can proceed without interruption and under optimal conditions. In this work, authors propose noncontact infrared method for determining temperature of machining processes. This was mainly due to thermography ability to catching moving targets in real time, to measure temperatures over some area not only in point. As a result of measurement, it is obtained a data set that is presented in a form of a colourful map: a thermogram. Getting an accurate temperature of an object using this method is difficult because of numerous errors, which researchers could done during experiments. This work presents some results of research done during turning and drilling realized on conventional lathe CDS 6250 BX-1000. These demonstrate the usefulness of proposed method to study the machining processes temperature.

The context of this paper implies disciplines of mechanical design, machining and hydrodynamics behaviours applied to propellers. Performances of propellers are linked with their shape and their surface texture. To optimise hydrodynamics behaviours, it is demonstrated in this paper that required polishing operation is not essential. To study the influence of an predefined surface texture on the performances of a three-dimensional foil, a comparative analysis is conducted. The presented methodology allows the definition of tool paths, according to the desired surface texture and upstream flow. Three foils are machined, and their performances are compared to each other: the first, considered as the reference, has a surface roughness like mirror, the second features machined peaks parallel to the upstream flow and the third has machined peaks following streamlines obtained by Computational Fluid Dynamics for operating conditions. The validation of this method is experimental: on the one hand by the manufacturing of foils following pre-established trajectories, and on the other hand by the functional test in hydrodynamic tunnel. This paper presents the methodology steps, and the hydrodynamic behaviours that the three different foils show. In a first approach, the different surface textures do not influence the lift coefficient but strongly influence the drag coefficient of a foil. Furthermore several hypotheses educed from the observed tendencies are discussed.

This paper deals with an advanced modeling of the feed drives of a five axis machine tool within the context of High Speed Machining. The management of the multi axes as well as high velocities causes problems to the set machine tool – Numerical Controller throughout the trajectory execution process. As a result, many errors are introduced during machining all process long affecting the surface quality. The paper aims at modeling the feed drive dynamics during trajectory follow-up including the current, the velocity and position loops as well as the feed forward terms, which characterize classical drives on actual HSM machines. It concerns translational axes as well as rotary axes. A procedure of identification of the virtual axis model are detailed for three and five axis trajectories presenting various types of geometrical discontinuities.

This study was aimed at analyzing the influence of the cutting parameters (spindle speed, feed rate and cutting depth) on the surface roughness of the machined parts with the influence of the machining stability of the cutter. In order to consider the chattering effect, the machining stabilities were calculated based on the measured tool tip frequency response functions. A series of machining tests were conducted on aluminum workpieces under different cutting parameters. Then, the surface roughness prediction models in the form of nonlinear quadratic and power-law functions were established based on the multivariable regression method, in which the input parameters, cutting depth and spindle speed, were respectively defined in the stable and unstable regions, according to the stability lobes diagram. The current results show that both models built with the cutting parameters defined in stable regions demonstrate higher prediction accuracy of the surface roughness, about 90%, when compared with the models defined in full regions with the accuracy of about 80%. In particular, the power-law model is proven to have 90% prediction accuracy when validated with the cutting parameters in a stable region. As a conclusion, the mathematical models based on the cutting parameters with well-defined machining stability were proven to show more accurate prediction ability of the surface roughness. It could be expected that the prediction model can further be applied to optimize the machining conditions in low speed roughing and high speed finishing process with desirable surface quality.
