The European Commission's ambitious plan to reduce CO2 emissions has a significant impact on the global automotive industry. Recent development of new diesel and petrol engines with direct injection is aimed at improving fuel efficiency while maintaining (or enhancing) engine performance. This naturally also increases the demands on the properties of the most stressed engine components (e.g., cylinder heads, engine blocks, pistons), which leads to the development of new materials. Presented work analysed the effect of different mold temperatures (60; 120; 180 °C) on mechanical, physical properties and microstructure of AlSi5Cu2Mg aluminium alloy. This alloy is currently being used for the production of cylinder head castings. The results showed that the changing mold temperature had an effect on mechanical properties (ultimate tensile strength and Young modulus values). SEM with EDX analysis of intermetallic phases revealed there were no size and morphology changes of Cu, Mg and Fe intermetallic phases when the mold temperature changed. No significant effect of different mold temperature on physical properties (thermal and electrical conductivity) and fracture mechanism occurred during experiment. Optimal combination of mechanical and physical properties of AlSi5Cu2Mg alloy was achieved using a permanent mold with temperature ranging from 120 to 180 °C.

Opis:
Production of defect free castings requires good understanding of casting characteristics like mold filling ability and volume deficit characteristic. Pin test piece with cylindrical cores proposed by Engler and Ellerbrok was used to study the mold filling ability. Volume deficit characteristics experiments were conducted using the method designed by Engler. Alloy composition, Mold coat and Pouring temperature were considered as process parameters for the present study and experimental plan has been taken up through design of experiments. The alloy composition is most significant in influencing the mold filling ability, where as pouring temperature is for volume deficit. The Correlation Co-efficient value obtained is -0.98901 indicating strong a negative relation between mold filling ability and volume deficit characteristics. Negative values indicate a relationship between mold filling ability and volume deficit such that as values for mold filling ability increase, for volume deficit decrease.

Contribution gives an overview of knowledge about the method of centrifugal casting with orientate on Tekcast system. Company Tekcast Industries has developed a device for centrifugal casting, extending the area of production of castings or prototyping of metal or plastic. Materials suitable for the centrifugal casting with flexible operating parameters may include non-ferrous metal alloy based on zinc or aluminum or non-metallic materials such as polyester resins, polyurethane resins, epoxy resins, waxes and the like. The casting process is particularly suitable for a wide range of commercial castings and decorative objects.

The method of obtaining the vermicular cast iron in the “Inmold” technology and the results of the thermal fatigue investigations, are presented in the paper. The influence of the maximum cycle temperature (Tmax) on the thermal fatigue resistance was examined by means of the L.F. Coffin method. The cast iron structure change caused by the thermal fatigue is presented in the paper. When the vermicular cast iron is subjected to the thermal fatigue the matrix ferritisation occurs, which leads to the strength, Rm., decrease. The heating process of the vermicular cast iron is slower as compared to the spheroidal cast iron, whereas the cooling process is faster. Under the same conditions of heat exchanging the vermicular cast iron is heated to a much lower temperature than the spheroidal one. Together with the maximum heating temperature increase the thermal fatigue resistance decreases.

The article presents the results of permeability measurements of a zirconium alcohol coating applied on moulds and cores. The introduction extensively discusses the reasons for the application of protective coatings, as well as their advantages and disadvantages. Also, the problems related to the application of protective coatings are presented i.e. limited permeability and thus the possibility of the presence of gas-originated defects in the casts. Next, the paper discusses the methods of measuring the permeability of protective coating proposed by Falęcki and Pacyniak. The study also presents an indirect permeability measurement method. For the investigations, zirconium alcohol coatings with the three conventional viscosities 10, 20 and 30s were used. The viscosity was determined by means of the Ford cup with the clearance of 4mm. The coatings were applied onto profiles of Φ 50x50 mm, made of moulding sand consisting of a sand matrix with the mean grain size of dL = 0,11, 17, 24, 31 and 34 mm and phenol-formaldehyde resin. The effect of the matrix grain size on the permeability of the sand with and without a coating was determined.

The paper presents a detailed description of one of the newest methods of vacuum saturation of reinforcing preforms in gypsum molds. As an appropriate selection of the infiltration time is a crucial problem during realization of this process, aim of the analysis shown in the paper is to present methods of selection of subatmospheric pressure application time, a sequence of lowering and increasing pressure, as well as examining influence of structure of reinforcing preforms on efficiency of this process. To realize the aim, studies on infiltration of reinforcing preforms made of a corundum sinter of various granulation of sintered particles with a model alloy were conducted. The infiltration process analysis was carried out in two stages. The first stage consisted in investigation of influence of lengthening of sucking off air from the reinforcing preforms on efficiency of this process. In the second stage, an analysis of influence of a two-staged infiltration process on saturation of the studied materials was conducted. Because the studied preforms were of similar porosity, the obtained differences of the saturation level of particular preforms have shown, that the saturation process is influenced mostly by size of pores present in the reinforcement. Because of these differences, each reinforcement type requires individual selection of time and sequence of the saturation process. For reinforcements of higher pore diameter, it is sufficient to simply increase air sucking off time to improve the saturation, while for reinforcement of smaller pore diameter, it is a better solution to apply the two-staged process of sucking off air. Application of the proposed analysis method allows not only obtaining composite castings of higher quality, but also economical optimization of the whole process.

For the manufacture of near net shape complex titanium products, it is necessary to use investment casting process. Melting of titanium is promising to carry out by electron beam casting technology, which allows for specific processing of the melt, and accordingly control the structure and properties of castings of titanium alloys. However, the casting of titanium in ceramic molds is usually accompanied by a reaction of the melt with the mold. In this regard, the aim of the work was to study the interaction of titanium melt with ceramics of shell molds in the conditions of electron beam casting technology. Ceramic molds were made by using the following refractory materials – fused corundum Al2O3, zircon ZrSiO4 and yttria-stabilized zirconium oxide ZrO2, and ethyl silicate as a binder. Melting and casting of CP titanium was performed in an electron beam foundry. Samples were made from the obtained castings and electron microscopic metallography was performed. The presence and morphology of the altered structure, on the sample surface, were evaluated and the degree and nature of their interaction were determined. It was found that the molds with face layers of zirconium oxide (Z1) and zircon (ZS1) and backup layers of corundum showed the smallest interaction with the titanium melt. Corundum interacts with titanium to form a non-continuous reaction layer with thickness of 400-500 μm. For shell molds with face and backup layers of zircon on the surface of the castings, a reaction layer with thickness of 500-600 μm is formed. In addition, zirconium-silicon eutectic was detected in these layers.

Pomimo niepohamowanego rozwoju w dziedzinie inżynierii materiałowej oraz technologii wytwarzania w XXI wieku nadal niezastąpiona jest manualna praca człowieka. Poniższy artykuł przedstawia zakres prac związanych z wykonaniem gipsowej kopii odlewu artystycznego pt. „Bachantka na panterze”, powstałego w 1853 roku na podstawie rzeźby T. E. Kalide, znanego artysty – odlewnika. Artykuł unaocznia problemy związane z wykonaniem matrycy na wielopłaszczyznowy odlew bez możliwości podzielenia go na części, wskazuje kryteria doboru użytych podczas pracy materiałów w taki sposób, aby nie uszkodzić chemicznie lub mechanicznie oryginału. Dodatkowo dokonano weryfikacji metodologii wykonania odlewu w celu wyeliminowania niedolewów, zapowietrzeń i innych wad odlewniczych. Podczas pracy wykonano wieloczęściową, elastyczną matrycę silikonową zabezpieczoną przed odkształceniami za pomocą pancerza gipsowego. Kopię „Bachantki na panterze” wykonano z gipsu protetycznego IV klasy twardości a następnie, w celu nadania jej zbliżonych do oryginału walorów wizualnych, pomalowano ją farbą akrylową imitującą mosiądz. Zgodność z oryginałem została określona przez zleceniodawcę na poziomie 99% co w przypadku kopii daje wynik bardzo dobry. Wykonana matryca elastyczna może posłużyć w przyszłości do wykonania kolejnej kopii.
Though unrestrained development of material engineering and manufacturing technology in XXI century manual labor of men is still irreplaceable. The article presents the case of manufacturing of plaster cast copy of art casting „Bachantka na panterze”, created in 1853 based on sculpture by T. E. Kalide, well known artist - foundry man. The article presents problems of making multidimensional matrix on indecomposable cast, points the materials selection criteria which can be safely used during the work, ensuring that any mechanical or chemical damage of original cast is made. Additionally verification of casting methodology was made to eliminate misruns, gaseous pores and other casting defects. During the work multidimensional, flexible, silicon matrix was made secured from deformation by gypsum armor. The copy of „Bachantka na panterze” was made of prosthetic gypsum of IVth class hardness, painted with acrylic paint imitating brass color to look like original one. The compliance with the original casting was estimated at 99% by the founding institution, what is a very good result. The matrix can be used in future to make another copy.

Disposable foundry models constitute an increasingly important role in a unitary large-size foundry. These models have many benefits, but technologies using such materials require an understanding of degradation kinetics at the time of filling. The studies presented in the article determine the size of the polystyrene combustion products used for disposable foundry models. The results were obtained by carrying out the combustion process of the polystyrene model in a special combustion chamber, in different configurations. The pressures generated during thermal degradation vary depending on process parameters such as model density or the use of an additional adhesive binder. The results of laboratory tests may suggest what values of pressure are generated when filling in full-mold and lost foam technologies. The studies provide a prelude to further analysis of materials used for disposable foundry models and quantitative evaluation of their thermal degradation products for computer simulation.

This paper provides an analysis of experimental research and results of investment casting process. Temperature field in a ceramic mold is one of the problems during numerical simulation. Reducing the costs of production in precision casting involves the reduction of scraps, which is one of the fundamental problems of the foundry industry. Reducing these costs is associated with optimization of precision casting technology of aircraft engines critical parts, including control of the solidification front in thin-walled castings of nickel super alloys cast in a vacuum. It is achieved by changing the geometrical characteristics of the ceramic mold. The results of the tests were used to optimize the industrial production of aircraft components in Precision Foundry of WSK Rzeszów. Temperature distribution gained in the conducted tests allowed verification and optimization of computer simulations.

The paper presents the optimization of master alloy amount for the high nodular graphite yield (80-90%) in cast iron obtain in lost foam process. The influence of the gating system configuration and the shape of the reaction chamber, the degree of spheroidisation cast iron was examined. Research has shown that the, optimal of master alloy amount of 1.5% by mass on casting iron. The degree of spheroidisation is also influenced by the gating system configuration. The best spheroidisation effect was obtained for liquid cast iron was fed into the reaction chamber from the bottom and discharged from the top.

This article presents measurements of the thickness of alcohol-based coatings on sand foundry cores and moulds. These coatings were applied using two methods, the dipping method and the painting method. For the purposes of the study, a zircon alcohol-based coating was prepared with three different levels of nominal viscosity; very thin at 10s, average at 20s, and thick at 30s. The coating was applied to a core made of quartz sand and furan resin. The cores were made of sand with three different grain sizes; dL = 0.22 mm – fine sand, dL = 0.33 mm medium sand, and dL = 0.47 mm coarse sand. In the study, the thickness of the coating obtained to the core was measured immediately after application as well as after drying. Additionally, the extent of penetration into the intergranular spaces of the core matrix was measured. On the basis of this study, the impact of the grain size of the core matrix on the thickness of the coating and its penetration into the core was assessed. The thickness of coatings obtained using different application methods was also assessed.

The paper presents the use of rapid prototyping technology of three dimensional printing (3DP) to make a prototype shell casting mold. In the first step, for identification purposes, a mold was prepared to enable different alloys to be cast. All molds being cast were designed in a universal CAD environment and printed with the zp151 composite material (Calcium sulfate hemihydrate) with a zb63 binder (2-pyrrolidone). It is designated to be used to prepare colourful models presenting prototypes or casting models and molds. The usefulness of 3DP technology for use with copper alloys, aluminum and zinc was analyzed. The strength of the mold during casting was assumed as a characteristic comparative feature in the material resistance to high temperature, the quality of the resulting casting and its surface roughness. Casting tests were carried out in vacuum – pressure casting. The casting programs applied, significantly increased the quality of castings and enabled precise mold submergence. Significant improvement was noted in the quality compared to the same castings obtained by gravity casting.

Different methods are used for production of bronze bearings. In terms of technical specifications, the success of each of these methods depends on the bond’s strength and in terms of economic, the production method is important. In this study, the aim is to study the strength and microstructure of steel-bronze thrust bearing bond that has been produced through the casting using pre-mold. In this study, in order to bond, the raw metals are chemically washed with sulfuric acid solution for five minutes at first. Then, the molten bronze SAE660 is cast in a structural steel S235JR pre-mold. The bond’s strength has been measured using the shear test three times; the measurement of bond’s length has been done using field emission scanning electron microscope (FESEM). The results indicate that the strength of the bond is at least 94.8 MPa and bond’s length is 0.45 micrometers. Therefore, this method was successful for trust bearing application.

The method of determining the accuracy of polymer molds in plaster forms has been discussed. Distortion of the surface of molds and plaster molds has been assessed. It has been found that the presence of monolithic and porous structure in the samples does not change the accuracy of the surfaces when forms are prepared for removing the material of the model. It has been found that in case of full-mold casting it is more expedient to form the mold cavity with cellular adjustable structures of molding prototypes.
