Implementation of robust, reliable tool condition monitoring (TCM) systems in one of the preconditions of introducing of Industry 4.0. While there are a huge number of publications on the subject, most of them concern new, sophisticated methods of signal feature extraction and AI based methods of signal feature integration into tool condition information. Some aspects of TCM algorithms, namely signal segmentation, selection of useful signal features, laboratory measured tool wear as reference value of tool condition – are nowadays main obstacles in the broad applicationof TCM systems in the industry. These aspects are discussed in the paper, and some solutions of the problems are proposed.

The paper presents an automatic approach to recognition of the drill condition in a standard laminated chipboard drilling process. The state of the drill is classified into two classes: “useful” (sharp enough) and “useless” (worn out). The case “useless” indicates symptoms of excessive drill wear, unsatisfactory from the point of view of furniture processing quality. On the other hand the “useful” state identifies tools which are still able to drill holes acceptable due to the required processing quality. The main problem in this task is to choose an appropriate set of diagnostic features (variables), based on which the recognition of drill state (“useful” versus “useless”) can be made. The features have been generated based on 5 registered signals: feed force, cutting torque, noise, vibration and acoustic emission. Different statistical parameters describing these signals and also their Fourier and wavelet representations have been used for defining the features. Sequential feature selection is applied to detect the most class discriminative set of features. The final step of recognition is done by using three types of classifiers, including support vector machine, ensemble of decision trees and random forest. Six standard drills of 12 mm diameter with tungsten carbide tips were used in experiments. The results have confirmed good quality of the proposed diagnostic system.

One of the main problems of machining of moulds is the need for an effective monitoring system of wear of cutting tools. This paper presents the results of coordinate measurements of a cutting tool which were obtained by using the non-contact measuring system based on the ACCURA II coordinate measuring machine equipped with the LineScan laser measuring probe and the Calypso metrology software. Investigations were carried out for several measurement strategies including different measurement resolutions and scanning speeds. The results of the coordinate measurements obtained by using the above-mentioned coordinate measuring system were compared to the reference data measured by means of the InfiniteFocus microscope. The measurement results were analysed by means of two software packages: Focus Inspection and Zeiss Reverse Engineering. The point clouds measured by using the LineScan probe were characterized by the selected deviation statistics equal to 4-6 μm when a good match between measurement points and the reference data was obtained. Moreover, these statistics mainly depend on the measurement resolution. The results of the performed experimental research allowed for drawing conclusions concerning the significance of the effect of the adopted measurement strategies on the results of the non-contact coordinate measurements of the selected cutting tool. The application of the non-contact coordinate measurements to the above-mentioned measurement task may contribute to the development of regeneration methods for cutting tools applied for mould manufacturing.

Tool wear condition monitoring (TCM) is essential for milling process to ensure the machining quality, and the long short-term memory network (LSTM) is a good choice for predicting tool wear value. However, the robustness of LSTM- based method is poor when cutting condition changes. A novel method based on data fusion enhanced LSTM is proposed to estimate tool wear value under different cutting conditions. Firstly, vibration time series signal collected from milling process are transformed to feature space through empirical mode decomposition, variational mode decomposition and fourier synchro squeezed transform. And then few feature series are selected by neighborhood component analysis to reduce dimension of the signal features. Finally, these selected feature series are input to train the bidirectional LSTM network and estimate tool wear value. Applications of the proposed method to milling TCM experiments demonstrate it outperforms significantly SVR- based and RNN- based methods under different cutting conditions.

Knowledge of the tool wear state in machining has become an important issue in research and industrial application. Current systems use the spindle power or cutting force as measured variable and refer it to a taught set point. However, this method lacks the ability to adapt to new work piece geometries. A new approach focusses on the tool instead of the work piece, and uses a sensory tool holder with integrated strain gauges. This tool holder provides polar figures whose shapes relate to the engagement conditions and whose area is a function of the tool load. As the tool load increases with tool wear, the area of the polar figures provides information about the tool wear status, and with knowledge about the engagement conditions, the model can be calibrated.

In machining applications predominantly for automated machining cells, tool life is often not used to its full extend and cutting tools are exchanged prematurely to avoid tool breakage and thus machine downtime or even damage at work piece or machine. Both effective process monitoring and adequate process control require reliable data from sensors and derived indicators that enable meaningful evaluation. Acceleration measurement by the instrumented tool holder provides signals with high quality from close to the cutting zone. Using the monitoring system, the gained data of the instrumented tool holder can be analyzed especially for the use case of unexpected tool wear, chipping of the cutting edge or breakouts at end mills. This paper describes the data analysis based on the rotational sensor and the corresponding effects on the measurement, an advanced assessment of the spectral distribution in the frequency domain and the experimental results of a test series.

Grinding is one of the basic precise machining methods. Evaluation of the abrasive tool surface is the basic criterion of forecasting the tools' durability and the process results. The applied method of laser scanning made determination of the surface coordinates and subsequently of its geometric features with micrometric accuracy possible. Using the information on the abrasive tool surface geometric structure, a methodology of evaluation of the level of changes of the tool during the machining process was developed. The developed method allowed for evaluation of the level of abrasive tools' wear, and subsequently formed foundations for assessment of the influence of the machining parameters on the durability of abrasive tools, evaluation of the influence of the parameters of the process of shaping the abrasive tools' active surfaces on their geometric characteristic and evaluation of the level of correlation between the monitored process parameters and the degree of the abrasive tools' wear.

Condition monitoring is technique used to monitor the condition of an equipment or machinery without interrupting it working. Condition monitoring techniques are carried out when the machine is in operation. Most widely used condition monitoring techniques include vibration monitoring, motor current signature analysis, noise monitoring and wear debris analysis. Vibration monitoring detects the presence of unbalanced forces generated due to misalignment, damaged bearing, electrical defects and resonance. Motor current signature analysis is used to determine the defects in motor by analyzing the spectrum generated by the tongue tester. Noise monitoring is performed with the help of acoustic noise meter and wear debris is done to determine the contamination level of lubrication oil in various engines. These techniques are found to be highly efficient in determining the defects of the systems like pump at an early stage. A detailed study on these condition monitoring techniques has been carried out in this paper and also the methods for analysis of the results obtained from these tests are also discussed.

The production environment requires seamless integration, efficiency and robustness of process monitoring solutions. This research investigates data acquisition on the machine tool through the monitoring of NC kernel data. This approach provides many advantages, particularly in an industrial setting where it may be impractical to install additional sensors for process monitoring. The process investigated is abrasive machining of Cobalt Chrome alloy. Cobalt Chrome alloys are extensively used in the biomedical industry as both femoral and tibial components of prosthetic joints. Abrasive machining or grinding is widely employed as the main method for material removal for these components. Understanding the influence of key variables in such a process is necessary before optimization can be achieved. Significant information can be obtained by utilizing power consumption during machining as a process metric. Power consumption of a spindle during an abrasive machining process of Cobalt Chrome alloy is monitored under various conditions through a machine-NC-based application. The effects of changes in feed rate, wheel speed, depth of cut and tool condition are investigated here through Taguchi experimental design. Experimental results are presented with significant machining variables identified.

Band sawing is one of the most efficient methods for which in general it is known that uneven tool wear, chatter and cutting blade defects can affect cutting performance significantly. A data acquisition system was arranged on an industrial band saw machine in order to characterize the band sawing process based on measurements of forces. In this paper, the cutting force signals are analyzed in order to demonstrate important relations to workpiece and cutting blade properties. It is shown that cutting forces contain information about in homogeneity of a cut workpiece. Signals of cutting forces also reveal important properties of blade geometry that is related to uneven blade wear. Discontinuities such as blade welding are clearly evident in force signals and it is shown that unevenness of blade backing geometry can cause a significant variation in forces due to wedging between the workpiece and a blade support. An original method for blade shape extraction from force signals is presented in detail. Paper also reports on chatter phenomena observed at specific cutting conditions. Possible solutions to the addressed problems and phenomena are discussed in the conclusion.

A diagnostic FDM-A method, based on the measurement of modulation of constituent frequency of direct current (DC) generator pulsation as well as FAM-C method, established on the measurement of frequency modulation of alternating current (AC) generator, were developed in the Air Force Institute of Technology [3, 9-10]. The essence of their accuracy lies in "natural" synchronizing of sampling with angular speed of the observed kinematic pair – if the dynamic processes of the observed object accelerate, the sampling becomes faster too [9-10]. At the same time, around the "synchronization points", due to the clearance in the power transmission there is a certain natural oscillation between the observed kinematic pair and generator’s rotor − vibrations are created. These vibrations are called jitter [9, 23] and they constitute an additional supplement to this method, because they provide more information on resolution and accuracy. Moreover, the abovementioned method enables to define the level of subassembly abrasive wear and its location in the time of normal operation of the powerplant [9-10]. This method allows also detecting resonances of elements on the basis of observation of shape and relative position of characteristic sets, which i.e. enable to calculate the mechanical quality factor of kinematic pair − it is possible to establish the operation time of kinematic pair until entering the resonance degradation. Other numerous parameters associated with the assembly of power unit rotor were also outlined: rotor skew angle, level of frictional wear of bearing cage − lack of contact of bearing components, bearing assembly ovalisation.

In industrial field, there is an increasing demand for monitoring systems enabling predictive maintenance programs. In this context, the present work concerns the monitoring of distributed wear (pitting) in planetary gearboxes. For this purpose, some metrics of the synchronous average of the vibration signal, based on the statistical moment of the fourth order, are present in literature; in this paper, a new indicator is proposed, namely NA4mod. The effectiveness of this metric in identifying the early stage of pitting has been evaluated by conducting an accelerated life test of about 700 hours on a test bench using a back-to-back configuration. The paper introduces the proposed metric, describes the test, presents and dis-cusses the results. Metric NA4mod exhibits satisfactory capability to detect pitting with better reliability than other metrics in literature. In addition, the metric is shown to be sensitive to both early stage damage and pitting severity in the final stage. Results are verified by means of wavelet-transform analysis.

Today, effective unmanned machining operations and automated manufacturing are unthinkable without tool condition monitoring (TCM). Undoubtedly, the implementation of an adaptable, reliable TCM and its successful employment in industry, emerge as major instigations over the recent years. In this work, a sensor-based approach was deployed for the in-process monitoring and detection of tool wear and breakage in drilling. In particular, four widely reported indirect methods for tool wear monitoring, i.e. vibration signals together with thermal signatures, spindle motor and feed motor current measurements were obtained during numerous drillings, under fixed conditions. The acquired raw data was, then, processed both statistically and in the frequency domain, in order to distinguish the meaningful information. The study of the latter is influential in identifying the trend of specific signals toward tool wear mechanism. The efficiency of this information as a tool wear and/or breakage index is the feature that determines the effectiveness and reliability of a potential indirect TCM approach based on a multisensor integration. The paper concludes with a discussion of both advantages and limitations of this effort, stressing the necessity to develop simple, fast condition monitoring methods which are, generally, less likely to fail.

The article presents practical knowledge about production process optimisation as a result of implementing a specialized system monitoring the work of machining tools. It features complex results of the conducted research with use of dedicated equipment and software, whose unconventional application may appear to be an effective IT tool for taking operational and strategic decisions in the machining area. This results from the possibility of analysing the obtained data in both current and long-term perspective, and taking decisions on this basis, which significantly conditions the rationality of using this type of solutions.

Przedstawiona w tym tekście problematyka jest aktualnym odzwierciedleniem jednego z wielu wyzwań stojących przed przedsiębiorstwami branży motoryzacyjnej, w których ciągle poszukiwane są innowacyjne rozwiązania napotykanych problemów, a przedstawione wyniki badań są jednym z takich przykładów.
This article includes theoretical and practical knowledge of improvement of the manufacturing process by implementing tool monitoring system on the machine tool. The paper describes an issue, which is the actual reflection of one from many challenges which automotive companies have to face. Innovative solutions are constantly sought for and the article presents results of research done in this area with the use of dedicated equipment and software.
