The ablation casting technology consists in pouring castings in single-use moulds made from the mixture of sand and water-soluble binder. After pouring the mould with liquid metal the mould is destructed (washed out) using a stream of cooling medium, which in this case is water. The process takes place while the casting is still solidifying. The following paper focuses on testing the influence of the modified ablation casting of aluminum alloy on casts properties produced in moulds with hydrated sodium silicate binder. The authors showed that the best kind of moulding sands for Al alloy casting will be those hardened with physical factors – through dehydration. The analysis of literature data and own research have shown that the moulding sand with hydrated sodium silicate hardened by dehydration is characterized by sufficient strength properties for the modified ablation casting of Al alloys. In the paper the use of microwave hardened moulding sands has been proposed. The moulds were prepared in the matrix specially designed for this technology. Two castings from the AlSi7Mg alloy were made; one by traditional gravity casting and the other by gravity casting using ablation. The conducted casts tests showed that the casting made in modified ablation casting technology characterizes by higher mechanical properties than the casting made in traditional casting technology. In both experimental castings the directional solidification was observed, however in casting made by ablation casting, dimensions of dendrites in the structure at appropriate levels were smaller.

Ablation casting is a technological process in which the increased cooling rate causes microstructure refinement, resulting in improved mechanical properties of the final product. This technology is particularly suitable for the manufacture of castings with intricate shapes and thin walls. Currently, the ablation casting process is not used in the Polish industry. This article presents the results of strength tests carried out on moulding sands based on hydrated sodium silicate hardened in the Floster S technology, intended for ablation casting of the AlSi7Mg (AK7) aluminium alloy. When testing the bending and tensile strengths of sands, parameters such as binder and hardener content were taken into account. The sand mixtures were tested after 24h hardening at room temperature. The next stage of the study describes the course of the ablation casting process, starting with the manufacture of foundry mould from the selected moulding mixture and ending in tests carried out on the ready casting to check the surface quality, structure and mechanical properties. The results were compared with the parallel results obtained on a casting gravity poured into the sand mould and solidifying in a traditional way at ambient temperature.

The article presents the results of research concerning AlCu4MgSi alloy ingots produced using horizontal continuous casting process under variable conditions of casting speed and cooling liquid flow through the crystallizer. The mechanical properties and structure of the obtained ingots were correlated with the process parameters. On the basis of the obtained results, it has been shown that depending on the cooling rate and the intensity of convection during solidification, significant differences in the mechanical properties and structure and of the ingots can occur. The research has shown that, as the casting speed and the flow rate of the cooling liquid increase, the hardness of the test samples decreases, while their elongation increases, which is related to the increase of the average grain size. Also, the morphology of the intermetallic phases precipitations lattice, as well as the centerline porosity and dendrite expansion, significantly affect the tensile strength and fracture mechanism of the tested ingots.

In this study, AZ91 Magnesium alloy is produced by cold chamber high pressure die casting (HPDC) method. Different combinations of the cold chamber HPDC process parameters were selected as; in-mold pressure values of 1000 bar and 1200 bar, the gate speed of 30 m/s and 45 m/s, the casting temperatures of 640°C and 680°C. In addition, the test samples were produced by conventional casting method. Tensile test, hardness test, dry sliding wear test and microstructure analysis of samples were performed. The mechanical properties of the samples produced by the cold chamber HPDC and the conventional casting method were compared. Using these parameters; the casting temperature 680°C, in-mold pressure 1000 bar and the gate speed 30 m/s, the highest tensile strength and the hardness value were obtained. Since the cooling rate in the conventional casting method is slower than that of the cold chamber HPDC method, high mechanical properties are obtained by the formation of a fine-grained structure in the cold chamber HPDC method. In dry sliding wear tests, it was observed that there was a decrease in friction coefficient and less material loss with the increase of hardness values of the sample produced by the cold chamber HPDC method.

The studied ingots were made of alloys with a similar zirconium ratio, typically be given as: EN AW-7010 [AlZn6MgCu] and EN AW-7003 [Al Zn6Mg0,8Zr], in accordance with European standard PN-EN 573-3:2014-02 English version. The symbols S and K are our internal modifications, compatible with the standard. The added zirconium was intended to improve the tensile strength resulting from plastic forming and an increasing resistance to cracking. Samples were taken from ingots made in the process of semi-continuous casting, some of which were homogenized; however, non-homogenized samples were also analyzed. The tests of tensile strength for the 7003, 7003S, and 7010K alloys were conducted longitudinally and transversely to the casting direction.The tensile strength test for 7010 was conducted only transversely to the direction of casting. The aim of this publication is to present the results of strength test sand to show a correlation between the basic properties of 7xxx-series aluminum alloys; i.e., relative elongation E, yield strength YS, and ultimate tensile strength UTS.
Ocenę wlewków prowadzono na stopach o zbliżonej zawartości cyrkonu, zazwyczaj podawanych jako EN AW-7010 [AlZn6MgCu] and EN AW-7003 [AlZn6Mg0,8Zr], zgodnie z europejską normą PN-EN 573-3:2014-02 – wersja angielska. Obecne w pracy oznaczenia K, S to modyfikacja wewnętrzna zgodna z normą. Wprowadzony cyrkon ma za zadanie poprawę właściwości wytrzymałościowych stopów otrzymanych na drodze przeróbki plastycznej oraz zwiększenie ich odporności na pękanie. Próbki zostały pobrane z wlewków otrzymanych na drodze odlewania półciągłego, w stanie niehomogenizowanym i homogenizowanym. Badania wytrzymałości na rozciąganie przeprowadzano w kierunku podłużnym i poprzecznym w odniesieniu do kierunku odlewania stopów 7003, 7003S i 7010K. Dla stopu 7010 wytrzymałość na rozciąganie badano w próbie poprzecznej do kierunku odlewania. Celem publikacji jest prezentacja wyników badań właściwości wytrzymałościowych. Praca ma również na celu pokazanie korelacji pomiędzy podstawowymi właściwościami, tj. wydłużeniem względnym A, umowną granicą plastyczności Rp0,2 a wytrzymałością na rozciąganie Rm.

Opis:
The paper presents some aspects of a development project related to Industry 4.0 that was executed at Nemak, a leading manufacturer of the aluminium castings for the automotive industry, in its high pressure die casting foundry in Poland. The developed data analytics system aims at predicting the casting quality basing on the production data. The objective is to use these data for optimizing process parameters to raise the products’ quality as well as to improve the productivity. Characterization of the production data including the recorded process parameters and the role of mechanical properties of the castings as the process outputs is presented. The system incorporates advanced data analytics and computation tools based on the analysis of variance (ANOVA) and applying an MS Excel platform. It enables the foundry engineers and operators finding the most efficient process variables to ensure high mechanical properties of the aluminium engine block castings. The main features of the system are explained and illustrated by appropriate graphs. Chances and threats connected with applications of the data-driven modelling in die casting are discussed.

As part of the studies conducted in the field of broadly understood casting of non-ferrous metals, selected results on the impact of variable additions of copper and silicon in aluminium were presented. A series of melts was carried out with copper content kept constant at a level of 2% (1st stage) and 4% (2nd stage) and variable contents of silicon introduced into aluminium. The crystallization characteristics of the examined alloys and the percentage of structural constituents at ambient temperature were obtained by modelling the thermodynamic parameters of individual phases with the CALPHAD method. The microstructure of the obtained alloys was examined and microhardness was measured by the Vickers-Hanemann method. The alloy properties were assessed based on the results of mechanical tests, including ultimate tensile strength (UTS), hardness (BHN) and elongation (E). The machinability of the tested alloys was analyzed in a machinability test carried out by the Keep-Bauer method, which consisted in drilling with a constant feed force. The obtained results clearly indicate changes in the images of microstructure, such as the reduction in grain size, solution hardening and precipitation hardening. The changes in the microstructure are also reflected in the results of mechanical properties testing, causing an increase in strength and hardness, and plasticity variations in the range of 4 ÷ 16%, mainly due to the introduced additions of copper and silicon. The process of alloy strengthening is also visible in the results of machinability tests. The plotted curves showing the depth of the hole as a function of time and the images of chips produced during the test indicate an improvement in the wear resistance obtained for the tested group of aluminium alloys with the additions of copper and silicon.
