The density of moulding mixtures used in the foundry industry plays a significant role since it influences the strength, porosity, and permeability of moulds and cores. The latter is routinely tested in foundries using different solutions to control the properties of the moulding materials that are used to make moulds and cores. In this paper, the gas permeability of sand samples was measured using a custom-made setup to obtain the gas permeability in standard units instead of the usual permeability numbers (PN) with calibrated units. The aim of the work was to explore the effect of density variations in moulding materials on their gas permeabilities. Permeability in this work is quantified in SI units, square metres [m2]. The setup works based on Darcy’s law and the numbers obtained from the measurements can be used to deduce the gas permeability, k, of a sample. Two furan resin bonded mixtures with the same grain size distribution were hand-rammed with varying compaction forces to obtain a variation in density. Cylindrical samples (50 × 50 mm) were prepared using a silica sand aggregate sourced from a Swedish lake. The results of the measurement provided the difference in gas permeability between the samples that have varying densities. The results of permeability were then extrapolated by modifying the viscosity value of the air passed through the sample. In order to find the effect of apparent density variation on the pore characteristics of the samples, mercury intrusion porosimetry (MIP) was also performed. The results were in line with the gas permeability measurements.

The paper presents an original method of measuring the actual chromite content in the circulating moulding sand of foundry. This type of material is applied for production of moulds. This is the case of foundry which most frequently perform heavy casting in which for the construction of chemical hardening mould is used, both the quartz sand and chromite sand. After the dry reclamation of used moulding sand, both types of sands are mixed in various ratios resulting that in reclaimed sand silos, the layers of varying content of chromite in mixture are observed. For chromite recuperation from the circulating moulding sand there are applied the appropriate installations equipped with separate elements generating locally strong magnetic field. The knowledge of the current ratio of chromite and quartz sand allows to optimize the settings of installation and control of the separation efficiency. The arduous and time-consuming method of determining the content of chromite using bromoform liquid requires operational powers and precautions during using this toxic liquid. It was developed and tested the new, uncomplicated gravimetric laboratory method using powerful permanent magnets (neodymium). The method is used in the production conditions of casting for current inspection of chromite quantity in used sand in reclamation plant.

The paper summarizes research realized by the author in laboratory and industrial conditions (foundries of cast steel and cast iron, castings up to 50 tons) on the effects of the chemically hardened molding sands regeneration using hard/soft rubbing in the dry reclamation. A reference was simultaneously made to advisability of application of the thermal regeneration in conditions, where chromite amount in the circulating (reclaimed) molding sand goes as high as above ten percent. An advisability of connecting standard and specialized methods of examination of the reclaimed sands and molding sands made using it was pointed out. A way of application of studies with the Hot Distortion Plus® method modified by the author for validation of modeling of the thermo-dynamic phenomena in the mold was shown.

W artykule omówiono wpływ dodatku regeneratu uzyskiwanego w procesie regeneracji mechanicznej do masy z żywicą furfurylową na osnowie piasku kwarcowego. Określono wpływ udziału regeneratu na takie parametry masy jak: wytrzymałość na rozciąganie, ścieralność, przepuszczalność i żywotność masy. Badania prowadzono przy udziale regeneratu w osnowie w ilości od 20 do 100%. Uzyskane wyniki wykazały, że optymalne właściwości, uzyskuje masa o składzie 60% regeneratu, 1 cz. mas. żywicy i 0,5 cz. mas. utwardzacza.
The influence of an addition of the reclaim, obtained in the mechanical reclamation process, to the moulding sand prepared on the basis of the high-silica sand with furfuryl resin, was discussed in the paper. The influence of the reclaim fraction on such moulding sand parameters as: tensile strength, wear resistance, permeability and bench life, was determined. Tests were performed at the reclaim fraction in the matrix being from 20 to 100%. The obtained results indicated that the optimal properties were exhibited by the moulding sand containing 60% of the reclaim, 40% new sand and 1 part by weigh of a resin and 0.5 part by weight of a hardener.

Opis:
Ductile cast iron (GS) has noticed great development in last decades and its boom has no analogue in history humankind. Ductile iron has broaden the use of castings from cast iron into areas, which where exclusively domains for steel castings. Mainly by castings, which weight is very high, is the propensity to shrinkage creation even higher. Shrinkage creation influences mainly material, construction of casting, gating system and mould. Therefore, the main realized experiment was to ascertain the influence of technological parameters of furane mixture on shrinkage creation in castings from ductile iron. Together was poured 12 testing items in 3 moulds forto determine and compare the impact of various technological parameters forms the propensity for shrinkage in the casting of LGG.
W ostatnich latach obserwuje sie intensywny wzrost produkcji odlewów z żeliwa sferoidalnego. Dotyczy to także zastępowania tym tworzywem odlewów staliwnych. W przypadku masywnych odlewów szczególnie duże znaczenie odgrywa przebieg skurczu tworzywa. Powstawanie skurczu wiąże się z materiałem odlewu, jego konstrukcja, układem wlewowym oraz materiałem formy. Celem badan zaprezentowanych w artykule jest ocena wpływu właściwości technologicznych formy na podstawie skurczu. Odlano 12 kształtek w 3 formach, aby ocenić wpływ jakości formy na skurcz odlewów z żeliwa sferoidalnego.

The goal of this article is to application of non-silica sands based on alumininosilicates as an alternative of traditionally used chromite sand for alloyed steel and iron castings. Basic parameters as bulk density, pH value of water suspension, refractoriness, grain shape of the testing sands were evaluated. Also mechanical properties of furan no-bake moulding mixtures with testing sand were determined. Finally, the influence of non-silica sand on casting quality was evaluated via semi-scale under normal casting production for sand characterization. Optimization of production process and production costs were described.

The results of researches of sorption processes of surface layers of components of sand moulds covered by protective coatings are presented in the hereby paper. Investigations comprised various types of sand grains of moulding sands with furan resin: silica sand, reclaimed sand and calcined in temperature of 700 oC silica sand. Two kinds of alcoholic protective coatings were used – zirconium and zirconium – graphite. Tests were performed under condition of a constant temperature within the range 30 – 35oC and high relative air humidity 75 - 80%. To analyze the role of sand grains in sorption processes quantitavie moisture sorption with use of gravimetric method and ultrasonic method were used in measurements. The tendency to moisture sorption of surface layers of sand moulds according to the different kinds of sand grains was specified. The effectiveness of protective action of coatings from moisture sorption was analyzed as well. Knowledge of the role of sand grains from the viewpoint of capacity for moisture sorption is important due to the surface casting defects occurrence. In particular that are defects of a gaseous origin caused by too high moisture content of moulds, especially in surface layers.

W publikacji przedstawiono wyniki badań regeneracji zużytej masy formierskiej z żywicą furfurylową, które zostały przeprowadzone na stanowisku doświadczalnym regeneratora wirnikowego RD-6. W badaniach określano wpływ sposobu prowadzenia procesu odzysku oraz zastosowanej metody odpylania regeneratu (odpylanie końcowe, odpylanie okresowe, odpylanie ciągłe) na jakość odzyskanego regeneratu. Jakość regeneratu określana była poprzez analizę straty prażenia, ilości pyłów powstających w procesie regeneracji oraz na podstawie określenia własności wytrzymałościowych masy formierskiej z regeneratem.
The paper presents the results of the regeneration of spent molding sand with furan resin, which were carried out at the experimental station rotary regenerator RD-6. In studies, the effects of the method of the reclamation process and the extraction of the dust (final dusting, periodic dusting, dusting continuous) on the quality of the recovered regenerate is determined. The quality of the reclaim was determined by analyzing the loss on ignition, the amount of dust generated in the process of regeneration, the sieve analysis and on the basis of determining the mechanical properties of the molding sands prepared with recovered material.

The paper focuses on investigation of properties of two most widely used self-set sand binder systems APNB and FNB across the Globe, for making molds and cores in foundries to produce castings of different sizes involving wide range of metals and alloys, ferrous and nonferrous. This includes study of compression strength values of samples made out of molding sand at different binder addition level using new, mechanically reclaimed (MR) and thermally reclaimed (TR) sand. Strength values studied include dry strength (at room temperature) at specified intervals simulating different stages of mold handling, namely stripping and pre heating, followed by degraded strength after application of thinner based zircon wash by brush, subsequent lighting of, then checking strength both in warm (degraded strength) & cold (recovered strength) conditions. Throughout the cycle of mold movement from stripping to knock out, strength requirements can be divided into two broad classifications, one from stripping to closing (dry strength) and another from pouring to knock out (hot & retained strength). Although the process for checking of dry strength are well documented, no method using simple equipments for checking hot & retained strength are documented in literature. Attempts have been made in this paper to use some simple methods to standardize process for checking high strength properties using ordinary laboratory equipments. Temperature of 450°C has been chosen by trial & error method to study high temperature properties to get consistent & amplified values. Volume of gases generated for both binders in laboratory at 850°C have also been measured. Nature of gases including harmful BTEX and PAH generated on pyrolysis of FNB and APNB bonded sands are already documented in a publication [1]. This exercise has once again been repeated in same laboratory, AGH University, Poland with latest binder formulations in use in two foundries in India.

The furan resin offers advantages such as high intensity, low viscosity, good humidity resistance and is suitable for cast different casting alloys: steel, cast iron and non-ferrous metal casting. For hardening furan resins are used different hardeners (acid catalysts). The acid catalysts have significant effects on the properties of the cured binder (e,g. binding strength and thermal stability) [1 - 3]. Investigations of the gases emission in the test foundry plant were performed according to the original method developed in the Faculty of Foundry Engineering, AGH UST. The analysis is carried out by the gas chromatography method with the application of the flame-ionising detector (FID) (TRACE GC Ultra THERMO SCIENTIFIC).

The subject of this paper was to compare the influence of selected coatings on bending strength of moulds and cores manufactured in a furan technology. In a range of study, there were used three kinds of coatings - water based coating and two kind of alcohol based coating manufactured by FOSECO. Coating were applicated by brush, overpouring/flow and spraying. For each application method, there were realized different kind of drying- at ambient temperature, in a furnace and by burning. Physicochemical properties of coatings were such selected to accommodate them to the application method and type of coating. Based on the conducted studies it was observed that for water based coating application method doesn’t have an important influence on bending strength and it is necessary to optimize the time and temperature of drying to achieve better results of bending strength. For alcohol based coatings, drying by burning causes significant deterioration of bending strength of the mould and core and drying process at ambient allows to obtain high bending strength of mould/cores in regard to time of drying.

W pracy przedstawiono wyniki badań procesu nagrzewania elementów form piaskowych wykonanych z masy z żywicą furanową wywoływane promieniowanie cieplnym ciekłego żeliwa. Próbki masy umieszczano w bliskiej odległości (10-15 mm) od powierzchni górnej żeliwa znajdującego się w tyglu. Zastosowano autorską metodę badań. Wyznaczono przebiegi nagrzewania powierzchniowej warstwy próbek w funkcji czasu nagrzewania. Badaniami objęto powierzchnie próbek bez powłok i z powłokami ochronnymi. Wyznaczono wpływ czasu oddziaływania promieniowania na wytrzymałość na zginanie próbek po ich wystudzeniu do temperatury otoczenia. Stwierdzono, iż przy temperaturze żeliwa 1400 oC i przybliżeniu powierzchni próbki na odległość 10÷15 mm już po około 15 sekundach wytrzymałość masy zmniejsza się o blisko 70%. Nanoszenie powłok ochronnych zwiększa wytrzymałość powierzchniowej warstwy niekiedy kilkakrotnie. Nie pozwala jednak zachować wytrzymałości masy po poddaniu jej działaniu promieniowania cieplnego ciekłego żeliwa.
The work presents the results of tests of the heating process of sand-mould elements made of sands wit furan resin caused by heat radiation of liquid cast iron. Samples of the moulding sands were placed in near proximity (10-15 mm) of the top surface of cast iron located in a crucible. An original research method of the author was used. Trajectories of heating of the surface layer of samples in the time function were determined. The testing covered surfaces of layers both with and without coatings. The impact of the time of influence of the radiation on the samples' bending strength after cooldown to environment temperature was determined. It was found that for cast iron of the temperature 1400 oC and with samples moved closer to 10÷15 mm bending strength of the mass decreases by almost 70% after as little as 15 seconds. Laying down protective coatings increases resistance of the surface layer, sometimes even multiplying it. However it does not enable saving the mass' resistance after it is subjected to heat radiation of liquid cast iron.

W artykule zamieszczono wyniki badań wpływu rodzaju osnowy piaskowej (piasek kwarcowy, chromitowy i oliwinowy) na właściwości mas (wytrzymałość [...], ścieralność S, przepuszczalność Pu oraz żywotność Ż) przy zastosowaniu spoiw organicznych o charakterze kwaśnym i zasadowym. Najkorzystniejsze właściwości miały masy, w których osnowa i spoiwo miały najbardziej zbliżony charakter chemiczny (piasek kwarcowy i żywica furanowa). Natomiast w miarę wzrostu różnicy charakteru chemicznego osnowy i żywicy właściwości mas znacznie pogarszały się i w skrajnym przypadku, jakim był układ piasek oliwinowi – żywica furanowa masa nie uzyskiwała nawet minimalnych wymaganych parametrów.
The results of investigations of the kind of the sand grains (high-silica, chromite and olivine sand) on moulding sands properties when organic binding agents of an acidic and basic character were applied, are given in the paper. Moulding sands, in which a sand grains and binding agent were of a similar chemical character (high-silica sand and furan resin), exhibited the best qualities. As the difference of the chemical character of the sand grains and binder was increasing the properties of moulding sands significantly worsened. In the extreme case, which constituted the system: olivine sand and furan resin the moulding sand did not reach even the minimum of the required parameters values.

Opis:
The results of investigations of the sorption process of surface layers of sand moulds under conditions of a high air humidity are presented in the paper. Investigations comprised three kinds of moulding sands with inorganic and organic binders: moulding sand with hydrated sodium silicate with furfuryl resin and with alkyd resin. Tests were performed on the prototype research stand allowing to maintain a constant, high temperature of surroundings (28–33°C) and the relative air humidity (above 95%). The gravimetric method was applied in measurements. The proposed method allows to assess the amount of water which permeates by the area unit of surface layers of sand moulds into their insides. Knowledge of such parameter allows to select the proper storage conditions of casting moulds waiting for being poured with liquid metals. This can limit the occurrence of surface defects which are caused by too high humidity of casting moulds.
