Opis:
The study is devoted to an analysis of thermal stresses arising in the basic elements of pallets used in furnaces for the carburising treatment. The construction of a pallet was presented and an example of its operating cycle was described. Using finite element method, a simulation analysis of the kinetics of cooling and heating of selected pallet components was performed. The results obtained were verified experimentally and used as a basis for the analysis of thermal stresses generated in these components during their cooling.

By the very nature of their work, castings used in furnaces for heat treatment and thermo-chemical treatment are exposed to the effect of many unfavorable factors causing their deformation and cracking, significantly shortening the lifetime. The main source of damage are the micro-and macro-thermal stresses appearing in each cycle. As the cost of furnace instrumentation forms a significant part of the total furnace cost, in designing this type of tooling it is important to develop solutions that delay the damage formation process and thus extend the casting operation time. In this article, two structural modifications introduced to pallets castings to reduce thermal stresses arising at various stages of the cooling process are proposed. The essence of the first modification consists in making technological recesses in the wall connections, while the aim of the second one is to reduce the stiffness of the pallet by placing expanders in the external walls. Using the results of simulation analyses carried out by the finite element method, the impact of both proposed solutions on the level of thermal stresses was evaluated.

The results of research on the effect of the type of cooling agent used during heat treatment and thermal-chemical treatment on the formation of temperature gradient and stress-deformation distribution in cast pallets, which are part of furnace accessories used in this treatment, are disclosed. During operation, pallets are exposed to the effect of the same conditions as the charge they are carrying. Cyclic thermal loads are the main cause of excessive deformations or cracks, which after some time of the cast pallet operation result in its withdrawal due to damage. One of the major causes of this damage are stresses formed under the effect of temperature gradient in the unevenly cooled pallet construction. Studies focused on the analysis of heat flow in a charge-loaded pallet, cooled by various cooling agents characterized by different heat transfer coefficients and temperature. Based on the obtained temperature distribution, the stress distribution and the resulting deformation were examined. The results enabled drawing relevant conclusions about the effect of cooling conditions on stresses formed in the direction of the largest temperature gradient.

The paper discusses the impact of the geometry of foundry pallet components on the value of temperature gradient on the wall crosssection during heat treatment. The gradient is one of the most important factors determining the distribution of thermal stresses in these items. Analysis of quantitative simulation was carried out to detect possible effect of the type of connection between pallet walls and thickness of these walls (ribs) on the interior temperature distribution during rapid cooling. The analysis was performed for five basic designs of wall connections used in pallets. Basing on the results obtained, the conclusions were drawn on the best connection between the ribs in foundry pallets.

Depending on the course of the processes of heat treatment and thermo-chemical treatment, the technological equipment of heat treatment furnaces is exposed to different operating conditions, as the said processes differ among themselves in the temperature of annealing and atmosphere prevailing in the furnace chamber, in the duration of a single work cycle and in the type and temperature of the coolant. These differences affect the magnitude of stresses occurring in each cycle of the operation of furnace accessories, and thus play an important role in fatigue processes leading to the destruction of these accessories. The kinetics of temperature changes during each cooling process plays an important role in the formation of thermal stresses on the cross-section of the cooled parts. It depends on many factors, including the initial cooling temperature, the type and temperature of the cooling medium, or the dimensions and shape of the object. This article presents a numerical analysis of the effect of the initial temperature on the distribution of stresses on the cross-section of the grate ribs, generated in the first few seconds of the cooling process carried out in two cooling media, i.e. hardening oil and water. The analysis was carried out by the finite element method, based on the results of experimental testes of temperature changes in the rib during its cooling.

The purpose of this study was to establish a relationship between the type of wall connection used in the cast grates, which are part of the equipment operating in furnaces for heat treatment and thermal-chemical treatment, and stresses generated in these grates during the process of rapid cooling. The places where the grate walls are connected to each other are usually characterized by the thickness larger than the remaining parts of walls. Temperature variations in those places are responsible for the formation of hot spots, and in the hot spots temperature changes much more slowly. The type of wall connection shapes the temperature gradient in the joint cross-section, and hence also the value of thermal stresses generated during cooling. In this study, five different designs of the grates were compared; the difference in them was the type of the designed wall connection. The following design variants were adopted in the studies: X connections with and without holes, T connections with and without technological recesses, and R (ring) connection. Numerical analysis was performed to examine how the distribution of temperature changes in the initial phases of the cooling process. The obtained results served next as a tool in studies of the stress distribution in individual structures. The analysis were carried out by FEM in Midas NFX 2014 software. Based on the results obtained, the conclusions were drawn about the impact of different types of wall connections on the formation of thermal stresses in cast grates.

Variation in final casting dimensions is a major challenge in the investment casting industry. Additional correction operations such as die tool reworking as well as coining operations affect foundry productivity significantly. In this paper influence of basic parameters such as wax material, mould material, number of ceramic coats and feed location on the dimensional accuracy of stainless-steel casting has been investigated. Two levels of each factor were chosen for experimental study. Taguchi approach has been used to design the experiment and to identify the optimal condition of each parameter for reduced dimensional deviation. Analysis of variance has been carried out to determine the contribution of each process parameter. The result reports that selected parameters have significant effect on the dimensional variability of investment casting. Mould material is the dominant parameter with the largest contribution followed by number of ceramic coats and wax material whereas feed location is having negligible contribution.

The paper presents a scheduling production problem in foundry equipped with one furnace and two casting lines, which provides a number of different types of castings for a large number of clients. The amount of molten metal may not be greater than the capacity of the furnace and its load is a type of metal, from which the products are manufactured on automated casting lines. The purpose of planning is to create the processing order of metal, to prevent delays in the delivery of the ordered products to the customers. This problem is mixt of lot-sizing problem and scheduling problem on two machines (the lines) running in parallel. The article gives a mathematical model, which formally defines the optimization problem, and his relaxed version which is based on the concept of rolling-horizon planning. The proposed approaches were tested on the sample data.

The article presents an integrated analytical and measurement system for evaluation of the properties of cast metals and alloys. The presented platform is an extension of the SLAG - PROP application with new modules, which allow to use information on metallurgical processes in an even more effective way, as well as to evaluate the finished product. In addition, the construction of a measuring station for the analysis of thermal processes taking place in a metal bath allows for precise observation of phenomena together with their appropriate interpretation. The article presents not only the cooling curves of certain copper alloys. The analysis also covered mechanical properties related to hardness, finished products depending on the mold in which the products were cast. In the literature one can find information about the mechanical properties of products in the improved state, usually after plastic or thermal treatment, omitting their properties obtained as a result of a naturally made casting. The article also presents the method of placing information in the database using a convenient graphical tool.

The paper presents the process of pre-expanded polystyrene used to produce models in the Lost Technology. There were research on pre-expansion process in order to determine the effect of pressure and time for the initial expansion of the materials density. Analysis of the results confirmed that the higher the pre-expansion pressure is the materials density decreases. There was also a change in the intensity of the process in function of time and pressure, which may indicate the phenomena of material physical and chemical properties during the process.

The aging granulate is to activate the blowing agent during the manufacturing process to granulate models can re-expand and shape the model of well-sintered granules, smooth surface and a suitable mechanical strength. The article presents the results of studies which aim was to determine the optimum time for aging pre-foamed granules for pre-selected raw materials. The testing samples were shaped in an autoclave, with constant parameters sintering time and temperature. Samples were made at 30 minute intervals. Models have been subjected to flexural strength and hardness.

Opis:
W pracy poruszone zostały zagadnienia związane z technologią lost foam. Zbadano wpływ rodzaju oraz grubości pokrycia ceramicznego a także gęstości zespołu modelowego na stopień zagazowania odlewu. Badania przeprowadzono dla dwóch rodzajów pokryć ceramicznych Disopast 4805/3 oraz Disopast 7759, które nakładano na modele ze spienionego polistyrenu w jednej, dwóch i trzech warstwach. Tak przygotowane modele wykorzystano do wytworzenia odlewów ze stopu AlSi11 w technologii lost foam. Otrzymane odlewy zbadano pod kątem stopnia ich zagazowania. Zaprezentowane badania wykazały zależności pomiędzy gęstością modelu, rodzajem i grubością zastosowanych powłok ceramicznych, a stopieniem zagazowania odlewów. Wykazano, że badane właściwości mają istotny wpływ na stopień zagazowania odlewu, jego porowatość oraz liczbę gazową. Poprzez odpowiedni dobór pokrycia, jego grubości, gęstości modelu, możliwe jest zminimalizowanie stopnia zagazowania odlewu.
The study addressed the issues associated with lost foam casting technology. The effect of the type and thickness of the ceramic coating and the density of the pattern set of the degree of gas porosity in casting. The study was conducted for two types of ceramic coatings Disopast 4805/3 and Disopast 7759, which was applied to patterns with expanded polystyrene in one, two and three layers. Thus prepared patterns were used to produce castings alloy AlSi11 lost foam technology. The resulting castings were tested for their level of gas porosity. Presented studies have shown the relationship between the density of the polystyrene pattern, type and thickness of the applied ceramic coatings gas porosity and casting melt. It has been shown that investigated the properties have a significant impact on the degree of gas porosity in cast, its porosity and the gaseous number. Through an appropriate choice of coating, its thickness, density model, it is possible to minimize the degree of gassing casting.

During the casting of aluminium alloys, the susceptibility to form oxide films is high, due to the turbulent flow of the melt and constant exposure of new surface area. This have impact on the properties of the material and the service life of the casting components. Also, hydrogen solubility in the solid state are very low, which ends up being rejected and causing porosity. After pouring, when solidification occurs, another phenomenon arise called shrinkage. This require excess molten metal to be fed during this phase change to eliminate or reduce the effect of volumetric changes. Filling and feeding during aluminium casting is therefore of paramount importance, and careful steps needs to be undertaken to reduce possible defects in the castings. The objective is to apply studied literature guides and rules and simulate the casting process of aluminium alloys, and understand the how certain defects are occurring during this process. This is a preliminary study towards the understanding of the “macro evolution” of Al-Si-Cu alloy during solidification, which will be the bases for the study of microsegregation of the specified alloy.

Modern techniques of castings production, including moulding sands production, require a strict technological regime and high quality materials. In the case of self-hardening moulding sands with synthetic binders those requirements apply mainly to sand, which adds to more than 98% of the whole moulding sand mixture. The factors that affect the quality of the moulding sands are both chemical (SiO2, Fe2O3 and carbonates content) and physical. Among these factors somewhat less attention is paid to the granulometric composition of the sands. As a part of this study, the effect of sand quality on bending strength Rgu and thermal deformation of self-hardening moulding sands with furfural and alkyd resin was assessed. Moulding sands with furfural resin are known [1] to be the most susceptible to the sand quality. A negative effect on its properties has, among others, high content of clay binder and so-called subgrains (fraction smaller than 0,1mm), which can lead to neutralization of acidic hardeners (in the case of moulding sands with furfuryl resin) and also increase the specific surface, what forces greater amount of binding agents. The research used 5 different quartz sands originating from different sources and characterized with different grain composition and different clay binder content.

The article shows the influence of environment requirements on changes in different foundry moulding sands technologies such as cold box, self-hardening moulding sands and green sands. The aim of the article is to show the possibility of using the biodegradable materials as binders (or parts of binders’ compositions) for foundry moulding and core sands. The authors concentrated on the possibility of preparing new binders consisting of typical synthetic resins - commonly used in foundry practice - and biodegradable materials. According to own research it is presumed that using biodegradable materials as a part of new binders’ compositions may cause not only lower toxicity and better ability to reclaim, but may also accelerate the biodegradation rate of used binders. What’s more, using some kinds of biodegradable materials may improve flexibility of moulding sands with polymeric binder. The conducted research was introductory and took into account bending strength and thermal properties of furan moulding sands with biodegradable material (PCL). The research proved that new biodegradable additive did not decrease the tested properties.
