In many foundries, numerical simulation is used to determine the origins of different defects as this tool allows the acceleration of the design process. However, the databases provided by different software do not seem to tally with the actual properties of the material. In fact, every foundry uses a different grade of steel and varying mixtures of sand. An evaluation of the impact of different material properties showed the importance of measuring every physical property to improve the database of the software. Following this, an experiment was conducted to evaluate the gap between numerical simulations and the results obtained through experimentation. This experiment, called thermal analysis, consists in measuring the solidification and cooling of a cylinder filled with liquid steel. After the calculation of the steel properties and a simulation with real experimental parameters, a comparison between each cooling curve was realized. This comparison shows that the calculated properties provide a simulated cooling curve which is closer to the experimental curve than the properties in the original database. We did not explore all of the metal properties in this study, but the modification of the sand properties was explored, together with the thermal conductivity of the steel and sand. These other measurements will be obtained in a future study.

Opis:
This article presents an analysis of the effect of cavitation on the erosion of pressure moulds intended for the HPDC casting mould manufacturing process. Changes in the surface area of the eroded areas were investigated via photographs of castings at the beginning of the mould life as well as at 30%. The individual process variables were described and their influence verified via the cavitation potential module of the Flow3D simulation programme. The results are presented graphically with a description of the relationships and observations. The summary provides an explanation of the results and the dependencies that occurred.

Opis:
Systemic approach to design of factories requires that engineering, organisational and economic aspects should be considered concurrently. That prompts the need to develop a solution, based on the state-of-the-art IT technologies, to enable us to solve the problems associated with foundry production planning. The paper outlines a methodology of creating the simulation model of a virtual foundry, as a tool for foundry design. An integrative approach is suggested for development of a complete foundry model, enabling the design of more efficient production systems. The underlying principles of such models are discussed, the basic stages involved in the methodology are outlined and the range of its applicability is defined.
Systemowe podejście do projektowania bądź rekonstrukcji systemów wytwarzania wymaga równoległego rozpatrywania zagadnień technologicznych, technicznych, organizacyjnych i ekonomicznych. Stwarza to potrzebę opracowania rozwiązania, opartego na najnowszych osiągnięciach technologii informatycznych, pozwalającego na kompleksowe rozwiązywanie problemu projektowania systemów produkcji odlewniczej. W pracy przedstawiono metodykę tworzenia (budowy) modelu symulacyjnego tzw. wirtualnej odlewni jako narzędzia projektowania zakładu odlewniczego. Zaproponowano iteracyjne podejście tworzenia kompleksowego modelu odlewni, dające w efekcie mozliwość projektowania bardziej wydajnych systemów wytwórczych. Przedstawiono zasady konstrukcji takiego modelu, opisano podstawowe etapy metodyki oraz określono mozliwości jej zastosowania.

The paper analyses specific defects of castings produced by semi-solid casting process, especially rheocasting method SEED, which uses mechanical swirling for reaching proper structure in semisolid state with high content of solid fraction. Heat treated alloy AlSi7Mg0.3 was applied for producing an Engine Bracket casting part. For observing structure, metallographic observation by light and SEM microscopy was used. To analyse the process, software ProCAST was used to simulate the movements in shot chamber and filling of the mold.

Theoretical problems concerning the determination of work parameters of the two-phase sand-air stream in the cores making process by blowing methods as well as experimental methods of determination of the main and auxiliary parameters of this process decisive on the cores quality assessed by the value and distribution of their apparent density are presented in the paper. In addition the results of visualisations of the core-box filling with the sand-air stream, from the blowing chamber, obtained by the process filming by means of the quick-action camera are presented in the paper and compared with the results of simulation calculations with the application of the ProCast software.

Opis:
The problem of production flow in steel casting foundry is analysed in this paper. Because of increased demand and market competition, a reorganisation of the foundry process is required, including the elimination of manual labour and the implementation of automation and robotisation of certain processes. The problem is how to determine the real difference in work efficiency between human workers and robots. We show an analysis of the production efficiency of steel casting foundry operated by either human operators or industrial robots. This is a problem from the field of Operations Research for which the Discrete Event Simulation (DES) method is used. Three models are developed, including the foundry before and after automation when taking into consideration parameters of the availability of machines, operators and robots. We apply the OEE (Overall Equipment Effectiveness) indicator to present how the availability, performance and quality parameters influence the foundry’s productivity. In addition, stability of the simulation model was analysed. This approach allows for a better representation of real production processes and the obtained results can be used for further economic analysis.

Opis:
The paper presents issues of production processes improvement in foundries in terms of finishing treatment of iron casts on grinding workstations. Basing on the conducted analysis of work ergonomics on the grinding line and the observation of work at workstations, a range of improvements related to organizing grinding treatment processes was proposed. In order to visualize the production system functioning and estimate its efficiency, a simulation model of a grinding line has been created, on which a simulation experiment was carried out. Due to many factors influencing the effectiveness of processes, it was suggested to use multi-criteria evaluation tools to choose the most rational solution. Three criteria have been assumed, according to which particular improvement variants were evaluated. Also, criteria weights have been set according to the Saaty’s method, and particular solution variants have been assessed separately with respect to each criterion. On the basis of the presented course of action, the best solution has been selected from among the analyzed options.

Przeprowadzono analizę numeryczną rozkładu naprężeń eksploatacyjnych w zasuwach miękko uszczelnionych do sieci gazowych z rur PE odlewanych z żeliwa sferoidalnego EN-GJS-400-15. Analiza przeprowadzona została z wykorzystaniem systemu ANSYS, na podstawie danych i dokumentacji dotyczącej rzeczywistych warunków próby, przeprowadzanych w Fabryce Armatur JAFAR SA. Zastosowanie oprogramowania ANSYS pozwoliło na zintegrowanie analiz numerycznych opracowanej konstrukcji wirtualnej, obciążanej ciśnieniem próby, z reakcją rzeczywistej konstrukcji w trakcie prób laboratoryjnych prowadzonych na stanowisku do analizy szczelności, wraz z możliwością weryfikacji wyników wirtualnych i rzeczywistych. W niniejszej publikacji przedstawiono wyniki analizy dla zaworów DN50 i DN150. Wyniki tej analizy wykorzystane będą do weryfikacji konstrukcji odlewów wchodzących w skład modeli zasuw klinowych, poprzez poprawki wymiarowe konstrukcji.
Numerical analysis was carried out to establish the operating stress distribution in soft-sealed gate valves cast from ductile iron EN-GJS-400-15 for the gas network of PE pipes. The analysis was carried out with ANSYS software, based on data and documentation of actual test conditions used at the JAFAR SA Fittings Factory. The use of ANSYS software allowed integration between the results of numerical analysis of the developed virtual structure loaded with test pressure and the response of real structure obtained during laboratory tests carried out on a stand for pressure leak testing, with further possibility of a verification of the results, both virtual and real. This publication presents the results of the analysis carried out on DN50 and DN150 gate valves. Through dimensional corrections introduced to the design, the results of this analysis will be used in verification of castings operating as components in models of the wedge gate valves.

Precision casting is currently motivated by high demand especially for castings for the aerospace, automotive and gas turbine industries. High demands on precision of this parts pressure foundries to search for the new tools which can help them to improve the production. One of these tools is the numerical simulation of injection process, whereas such software especially for investment casting wax injection, process does not exist yet and for this case must be the existing software, for alloys or plastic, modified. This paper focuses on the use of numerical simulations to predict the behavior of injected models of gas turbine blades segments. The properties of wax mixtures, which were imported into the Cadmould simulation software as a material model, were found. The results of the simulations were verified using the results of 3D scanning measurements of wax models. As a supporting technology for verifying the results was used the Infrared Thermography.

In contrast to casting to conventional non-reusable 'sand' moulds, for which calculating technique for an optimum design of the gating system is comparatively well-developed, a trial-and-error method is applied mostly for casting to ceramic shell moulds made by the investment casting technology. A technologist selects from gating systems of several types (that are standardized by the foundry mostly) on the basis of experience. However, this approach is not sustainable with ever growing demands on quality of castings and also the economy of their fabrication as well as with new types of complex sizeable castings introduced to the production gradually (by new customers from the aircraft industry above all) any more. The simulation software may be used as a possible tool for making the process of optimising gating systems more effective.

Opis:
The effects of filling the core box cavity and sand compaction in processes of core production by blowing methods (blowing, shooting) depend on several main factors. The most important are: geometrical parameters of cavity and complexity of its shape, number, distribution and shape of blowing holes feeding sands as well as the venting of a technological cavity. Values of individual parameters are selected according to various criteria, but mostly they should be adjusted to properties of the applied core sand. Various methods developed by several researchers, including the authors own attempts, allow to assess core sands properties on the basis of special technological tests projecting the process into a laboratory scale. The developed criteria defining a degree or a filling ability factor provide a better possibility of assessing the core sand behaviour during flowing and core box filling, which indicate the value and structure of the obtained compacting decisive – after hardening – for strength and permeability. The mentioned above aspects are analysed – on the basis of authors’ own examinations - in the hereby paper.

During the casting of aluminium alloys, the susceptibility to form oxide films is high, due to the turbulent flow of the melt and constant exposure of new surface area. This have impact on the properties of the material and the service life of the casting components. Also, hydrogen solubility in the solid state are very low, which ends up being rejected and causing porosity. After pouring, when solidification occurs, another phenomenon arise called shrinkage. This require excess molten metal to be fed during this phase change to eliminate or reduce the effect of volumetric changes. Filling and feeding during aluminium casting is therefore of paramount importance, and careful steps needs to be undertaken to reduce possible defects in the castings. The objective is to apply studied literature guides and rules and simulate the casting process of aluminium alloys, and understand the how certain defects are occurring during this process. This is a preliminary study towards the understanding of the “macro evolution” of Al-Si-Cu alloy during solidification, which will be the bases for the study of microsegregation of the specified alloy.

The paper presents a practical example of improving quality and occupational safety on automated casting lines. Working conditions on the line of box moulding with horizontal mould split were analysed due to low degree of automation at the stage of cores or filters installation as well as spheroidizing mortar dosing. A simulation analysis was carried out, which was related to the grounds of introducing an automatic mortar dispenser to the mould. To carry out the research, a simulation model of a line in universal Arena software for modelling and simulation of manufacturing systems by Rockwell Software Inc. was created. A simulation experiment was carried out on a model in order to determine basic parameters of the working system. Organization and working conditions in other sections of the line were also analysed, paying particular attention to quality, ergonomics and occupational safety. Ergonomics analysis was carried out on manual cores installation workplace and filters installation workplace, and changes to these workplaces were suggested in order to eliminate actions being unnecessary and onerous for employees.

In order to predict the distribution of shrinkage porosity in steel ingot efficiently and accurately, a criterion R√L and a method to obtain its threshold value were proposed. The criterion R√L was derived based on the solidification characteristics of steel ingot and pressure gradient in the mushy zone, in which the physical properties, the thermal parameters, the structure of the mushy zone and the secondary dendrite arm spacing were all taken into consideration. The threshold value of the criterion R√L was obtained with combination of numerical simulation of ingot solidification and total solidification shrinkage rate. Prediction of the shrinkage porosity in a 5.5 ton ingot of 2Cr13 steel with criterion R√L>0.21 m・℃1/2・s-3/2 agreed well with the results of experimental sectioning. Based on this criterion, optimization of the ingot was carried out by decreasing the height-to-diameter ratio and increasing the taper, which successfully eliminated the centreline porosity and further proved the applicability of this criterion.

Opis:
The tolerance of damage rule progressively meets the approval in the design casting parts procedures. Therefore, there were appeared the new challenges and expectations for permanent development of process virtualization in the mechanical engineering industry. Virtualization is increasingly developed on the stage of product design and materials technologies optimization. Increasing expectations of design and process engineers regarding the practical effectiveness of applied simulation systems with new proposed up-grades modules is observed. The purpose is to obtain simulation tools allowing the most possible realistic prognosis of the casting structure, including indication, with the highest possible probability, places in the casting that are endangered with the possibility of shrinkage– and gas porosity formation. This 3D map of discontinuities and structure transformed in local mechanical characteristics are used to calculate the local stresses and safety factors. The needs of tolerance of damage and new approach to evaluate the quality of such prognosis must be defined. These problems of validation of new models/modules used to predict the shrinkage– and gas porosity including the chosen structure parameters in the example of AlSi7 alloy are discussed in the paper.

Opis:
The paper presents a practical example of improvement of foundry production systems in terms of post-finishing of nodular iron castings produced in the conditions of bulk production for automotive industry. The attention was paid to high labour-intensive efforts, which are difficult to be subjected to mechanization and automation. The times of actions related to grinding processing of castings in three grinding positions connected with a belt conveyor were estimated with the use of a time study method. A bottleneck as well as limiting factors were specified in a system. A number of improvements were proposed, aimed at improving work organization on the castings post-finishing line. An analysis of work ergonomics at the workplace was made in order to eliminate unnecessary and onerous for the employee actions. A model of production system using the Arena software, on which a simulation experiment was conducted, was drawn up in order to visualize the analysed phenomena. The effects of the project were shown on graphs comparing times, costs, work ergonomics and overall efficiency of production equipment indicator.
