The river system of the Bengal delta encompasses a huge amount of fluvial sand; however, no comprehensive studies were available on using this river sand in foundry industries. Hence, the present research evaluates the foundry properties of trans-boundary Brahmaputra River sand and its prospects for use in foundries. Several laboratory analyses have been performed to elicit the foundry properties using standard methods of foundry analysis, including XRD, XRF, TG-DSC, and FESEM. From the study, the sand contains mainly quartz with small amounts of feldspar, amphibole, chlorite, and mica, and exhibits a subangular to subrounded shape. The sand is dominated by SiO2 (67.81-69.97%) and lesser amounts of other oxides, and it is thermally stable within 1000 °C temperature. The grain fineness number (64-79), mineralogical, chemical, thermal, and foundry properties are suitable for non-ferrous metal casting without distortion. Further, the aluminum and zinc alloy casting with trials demonstrate their potential for use in the foundry industries. The outcomes of this study thus offer valuable information about utilizing Brahmaputra River sand for foundry applications.

Opis:
Computational Materials Engineering (CME) is a high technological approach used to design and develop new materials including the physical, thermal and mechanical properties by combining materials models at multiple techniques. With the recent advances in technology, the importance of microstructural design in CME environments and the contribution that such an approach can make in the estimation of material properties in simulations are frequently discussed in scientific, academic, and industrial platforms. Determination of the raw material characteristics that can be modeled in a virtual environment at an atomic scale by means of simulation programs plays a big role in combining experimental and virtual worlds and creating digital twins of the production chain and the products. In this study, a new generation, alternative and effective approach that could be used to the development of Al-Si based wheel casting alloys is proposed. This approach is based on the procedure of optimizing the physical and thermodynamic alloy properties developed in a computer environment with the CME technique before the casting phase. This article demonstrates the applicability of this approach in alloy development studies to produce Al-Si alloy wheels using the low pressure die casting (LPDC) method. With this study, an alternative and economical way is presented to the alloy development studies by trial and error in the aluminum casting industry. In other respects, since the study is directly related to the automotive industry, the reduction in fuel consumption in vehicles is an expected effect, as the new alloy aims to reduce the weight of the wheels. In addition to conserving energy, reducing carbon emissions also highlights the environmental aspects of this study.

The foundry industry is looking for solutions that improve the quality of the finished product and solutions that reduce the negative impact of the industry on the natural environment [26]. This process leads to work on the use of new or previously unused materials for binders. Organic and inorganic foundry binders are replaced by renewable materials of plant origin to meet the requirements of both the foundry customers and the environmental and health and safety regulations. The aim of this work was to identify the applicability of renewable and organic malted barley binder in moulding sand technology. The influence of the malt binder content on dry tensile strength, dry bending strength, dry permeability, dry wear resistance and flowability were evaluated. The results show that the malted barley binder can be self contained material binding the high-silica sand grains. Selected mechanical properties of moulding sands were found to increase with an increase in binder content. It was observed that malted barley binder creates smooth bonding bridges between high-silica sand grains.

The research paper presents the results of testing the strength and technological properties of molding sand with gypsum binder, the bonding process proceeded: naturally or conventionally. The tests included mass containing (parts by weight): 78 pbw. Grudzeń-Las quartz sand, 22 pbw. plaster gypsum "Dolina Nidy” and 9 pbw. water. Measurements of compressive strength, shear, tensile and bending as well as permeability and looseness were carried out on standard cylindrical samples kept in the air for 1-96 hours or dried at 110oC for 1-8 hours. The results of the analysis were analyzed in connection with the mass structure and construction binding bridges warp grains observed with a scanning microscope (SEM). The influence of drying intensity on the bonding process and related mass properties has been demonstrated, especially from the point of view of the possibility of selection and / or intensification of a specific curing method for use in the production of gypsum binger molds and cores.

The study evaluated the curing properties of natural silica sand moulded with 1% by weight Furotec 132 resin binder catalysed by Furocure CH Fast acid and Furocure CH Slow acid. Physical properties of this sand included an AFS number of 47.35, 4.40 % clay, 0 % magnetic components, 0.13 % moisture, and 64.5 % of the size distribution spread over three consecutive sieves (150 – 600 μm). The sand was washed repeatedly to remove all the clay and oven dried. 2 kg washed sand samples were mulled with pre-determined weights of either catalyst to give 30 %, 50 % and 70 % by weight of 20 g Furotec 132 resin which was added last. Furotec 132 resin + Furocure CH Slow acid catalyst system gives longer bench lives and strip times but the maximum compressive strength in excess of 5000 N/cm2 is attained after more than 8.5 hours curing time irrespective of the weight % of catalyst added relative to the resin. On that basis, exceeding 30 weight % Furocure CH Slow acid catalyst when sand moulding with Furotec 132 resin has neither technical nor economic justification. In comparison, the Furotec 132 resin + Furocure CH Fast acid catalyst system was only capable of producing mould specimens with maximum compressive strength above 5000 N/cm2 at 30 weight % catalyst addition rate. At 50 and 70 weight % catalyst addition rates, the mulled sand rapidly turned dark green then bluish with a significant spike in temperature to about 40 oC, far exceeding the optimum curing temperature of Furotec 132. This high temperature accelerates the curing rate but with a very low degree of resin curing which explains the low compressive strength. In fact the sand grains fail to bond and have a dry, crumbly texture implying dehydration. Thus, not more than 30 weight % Furocure CH Fast acid catalyst should be used in sand moulding.

Opis:
The paper presents some aspects of a development project related to Industry 4.0 that was executed at Nemak, a leading manufacturer of the aluminium castings for the automotive industry, in its high pressure die casting foundry in Poland. The developed data analytics system aims at predicting the casting quality basing on the production data. The objective is to use these data for optimizing process parameters to raise the products’ quality as well as to improve the productivity. Characterization of the production data including the recorded process parameters and the role of mechanical properties of the castings as the process outputs is presented. The system incorporates advanced data analytics and computation tools based on the analysis of variance (ANOVA) and applying an MS Excel platform. It enables the foundry engineers and operators finding the most efficient process variables to ensure high mechanical properties of the aluminium engine block castings. The main features of the system are explained and illustrated by appropriate graphs. Chances and threats connected with applications of the data-driven modelling in die casting are discussed.

Opis:
The ecological factor is very important in shaping properties of alloys. It leads to a limitation or elimination, from the surroundings, of harmful elements from the heavy metals group. The so-called eco-brasses group comprises common lead-free brasses containing 10 to 40% of zinc and arsenic brasses of a high dezincification resistance. Among standardized alloys, CW511L alloy ( acc. to EN standard) or MS-60 alloy (acc. to DIN) can be mentioned. Investigations were performed on two different kinds of metal charges: ingots cast by gravity and the ones obtained in the semi-continuous casting technology with using crystallizers. The casting quality was analysed on the basis of the microstructure images and mechanical properties. The investigations also concerned increasing the corrosion resistance of lead-free alloys. This resistance was determined by the dezincification tendency of alloys after the introduction of alloying additions, i.e. aluminium, arsenic and tin. The investigations focused on the fact that not only alloying additions but also the production methods of charge materials are essential for the quality of produced castings. The introduced additions of aluminium and tin in amounts: 0÷1.2 wt% decreased the dezincification tendency, while arsenic, already in the amount of 0.033 wt%, significantly stopped corrosion, limiting the dezincification process of lead-free CuZn37 brass. At higher arsenic contents, corrosion occurs only within the thin surface layer of the casting (20 μ).

In this work, the influence of microwave drying parameters such as irradiation time and microwave power level on the properties of synthetic moulding sands is presented. Determination of compressive strength Rcs, shear strength Rts and permeability Ps of synthetic moulding sands with the addition of two different bentonites, after drying process with variable microwave parameters were made. The research works were carried out using the microwave oven with regulated power range of the electromagnetic field. From the results obtained, the significant influence of both drying time and microwave power level on the selected properties of moulding sands was observed. In comparison to the conventional drying method, microwave drying allows to obtain higher compressive strength of the synthetic moulding sand. The influence of application microwave irradiation on permeability was not observed. Higher strength characteristics and shorter drying time are major advantages of application of the electromagnetic irradiation for drying of the synthetic moulding sand with regard to conventional drying method.

This work presents the project of the application of Case-based reasoning (CBR) methodology to an advisory system. This system should give an assistance by selection of proper alloying additives in order to obtain a material with predetermined mechanical properties. The considered material is silumin EN AC-46000 (hypoeutectic Al-Si alloy) that is modified by the addition of Cr, Mo, V and W elements in the range from 0% to 0.5% in the modified alloy. The projected system should indicate to the user the content of particular additives so that the obtained material is in the chosen range of parameters: tensile strength Rm, yield strength Rp0.2, elongation A and hardness HB. The CBR methodology solves new problems basing on the solutions of similar problems resolved in the past. The advantage of the CBR application is that the advisory system increases knowledge base as the subsequent use of the system. The presented design of the advisory system also considers issues related to the ergonomics of its operation.

Opis:
Foundry sand waste can be utilized for the preparation of concrete as a partial replacement of sand. The strength properties of M25 grade concrete are studied with different percentages of replacement of fine aggregates by foundry sand at 0%, 10%, 20%, 30%, 40%, and 50%. The optimum percentage of foundry sand replacement in the concrete corresponding to maximum strength will be identified. Keeping this optimum percentage of foundry sand replacement as a constant, a cement replacement study with mineral admixtures such as silica fume (5%, 7.5%, 10%) and fly ash (10%, 15%, 20%,) is carried out separately. The maximum increase in strength properties as compared to conventional concrete was achieved at 40% foundry sand replacement. Test results indicated that a 40% replacement of foundry sand with silica fume showed better performance than that of fly ash. The maximum increase in strengths was observed in a mix consisting of 40% foundry sand and 10% silica fume. SEM analysis of the concrete specimens also reveals that a mix with 40% foundry sand and 10% silica fume obtained the highest strength properties compared to all other mixes due to the creation of more C-H-S gel formations and fewer pores.
Ze względu na swoją przewodność cieplną, piasek jest używany od wieków jako materiał formierski w przemyśle odlewniczym wykorzystującym metale żelazne i nie żelazne. Odlewnie z powodzeniem wielokrotnie przetwarzają i ponownie wykorzystują piasek. Jeśli piasek nie może być ponownie użyty w odlewni, wówczas jest on usuwany z odlewni i określany jako ZUŻYTY PIASEK ODLEWNICZY (UFS) lub ODPADOWY PIASEK ODLEWNICZY (WFS). Takie odpady zużytego piasku odlewniczego mogą być wykorzystywane w procesie przygotowywania betonu w ramach częściowej wymiany piasku. W celu zbadania możliwości wykorzystania zużytego piasku odlewniczego jako częciowego zamiennika dla drobnego kruszywa, przeprowadzono badanie eksperymentalne. Właściwości wytrzymałościowe, takie jak wytrzymałość na ściskanie, wytrzymałość na rozciąganie i wytrzymałość na zginanie betonu klasy M25 są badane z zastosowaniem różnego procentowego zastąpienia drobnego kruszywa zużytym piaskiem odlewniczym, przy wartościach 0%, 10%, 20%, 30%, 40% i 50%. Określona zostanie optymalna zawartość procentowa zużytego piasku odlewniczego w betonie, odpowiadająca maksymalnej wytrzymałości. W celu utrzymania takiej optymalnej zawartości procentowej w odniesieniu do takiej wymiany zużytego piasku odlewniczego przeprowadzane są badania wymiany cementu z domieszkami, takimi jak popiół lotny (10%, 15%, 20%) oraz pył krzemionkowy (5%, 7,5%, 10%), oddzielnie dla właściwości wytrzymałościowych betonu. W ramach powyższych badań, określono maksymalną wytrzymałość betonu odpowiadającą wymianie pyłu krzemionkowego i popiołu lotnego. Zaobserwowano, że maksymalny wzrost właściwości wytrzymałościowych w porównaniu do konwencjonalnego betonu został osignity przy 40% zastpieniu zuytego piasku odlewniczego. Maksymalny wzrost wytrzymałości zaobserwowano w mieszaninie składającej się z 40% piasku odlewniczego z 10% zawartością pyłu krzemionkowego. Analiza SEM próbek betonu pokazuje również, że mieszanina z 40% zawartością piasku odlewniczego oraz 10% zawartością pyłu krzemionkowego uzyskała najwyższe właściwości wytrzymałościowe w porównaniu do wszystkich innych mieszanin, ze względu na tworzenie większej ilości form żelowych C-H-S i mniejszej ilości porów.

Silicon bronzes are characterised by good mechanical properties and by high corrosion and mechanical wear resistance. The process of sleeve casting by means of the centrifugal casting with the horizontal axis of the mould rotation was analysed. The assessment of the influence of modification and centrifugal casting parameters on the microstructure and mechanical properties of alloys was carried out in the hereby work. Zirconium was applied as a modifier. Speed of rotation of the mould was the variable parameter of the centrifugal casting. The investigation results were summarised on the basis of the microstructure analysis and mechanical properties determination: UTS, proof stress, A10 and BHN. The experiment aimed at finding the information in which way the modification together with changing the pouring parameters influence the mechanical properties of the CuSi3Zn3FeMn alloy.

The constantly developing and the broadly understood automation of production processes in foundry industry, creates both new working conditions - better working standards, faster and more accurate production - and new demands for previously used materials as well as opportunities to generate new foundry defects. Those high requirements create the need to develop further the existing elements of the casting production process. This work focuses on mechanical and thermal deformation of moulding sands prepared in hot-box technology. Moulding sands hardened in different time periods were tested immediately after hardening and after cooling. The obtained results showed that hardening time period in the range 30-120 sec does not influence the mechanical deformation of tested moulding sands significantly. Hot distortion tests proved that moulding sands prepared in hot-box technology can be characterized with stable thermal deformation up to the temperature of circa 320 °C.

Opis:
The article presents the investigation results of the crystallization (performed by means of the TDA method) and the microstructure of complex aluminium bronzes with the content of 6% Al, 4% Fe and 4% Ni, as well as Si additions in the scope of 1–2% and Cr additions in the scope of 0.1–0.3%, which have not been simultaneously applied before. For the examined bronze, the following tests were performed: hardness HB, impact strength (KU2). For bronze CuAl6Fe4Ni4Si2Cr0.3, characterizing in the highest hardness, wear tests were conducted with dry friction and the dry friction coefficient. The investigations carried out by means of the X-ray phase analysis demonstrated the following phases in the microstructure of this bronze: αCu, γ2 and complex intermetallic phases based on iron silicide type Fe3Si (M3Si M={Fe,Cr,…}). Compared to the normalized aluminium bronzes (μ=0.18–0.23), the examined bronze characterizes in relatively low wear and lower friction coefficient during dry friction (μ=0.147±0.016).

Opis:
Bimetallic AZ91/AlSi17 samples were produced by compound casting. The casting process involved pouring the AZ91 magnesium alloy heated to 650ºC onto a solid AlSi17 aluminum alloy insert placed in a steel mould. Prior to casting, the mould with the insert inside was heated to about 370ºC. The bonding zone formed between AZ91 and AlSi17 had a thickness of about 200 μm; it was characterized by a non-homogeneous microstructure. Two different areas were distinguished in this zone: the area adjacent to the AZ91 and the area close to the AlSi17. In the area closest to the AZ91 alloy, a eutectic composed of an Mg17Al12 intermetallic phase and a solid solution of Al in Mg was observed. In bonding zone at a certain distance from the AZ91 alloy an Mg2Si phase co-occurred with the eutectic. In the area adjacent to the AlSi17 alloy, the structure consisted of Al3Mg2, Mg17Al12 and Mg2Si. The fine Mg2Si phase particles were distributed over the entire Mg-Al intermetallic phase matrix. The microhardness of the bonding zone was much higher than those of the materials joined; the microhardness values were in the range 203-298 HV. The shear strength of the AZ91/AlSi17 joint varied from 32.5 to 36 MPa.

Opis:
W pracy przedstawiono wyniki badań laboratoryjnych dotyczących możliwości wykorzystania odpadowego piasku z odlewni aluminium. Założono, że piasek ten może być przydatny do wytwarzania mieszanek iniekcyjnych, stosowanych na wypełnienie przestrzeni w naprawianych studzienkach i kolektorach kanalizacyjnych metodą bezwykopową. Uzyskane wyniki potwierdziły wcześniejsze przypuszczenia.
The paper presents the results of laboratory tests on the use of waste sand from aluminum foundry. It was assumed that this sand may be useful for the production of injection mixtures used to fill the space in repaired wells and sewage collectors. The results obtained confirmed previous assumptions.
