As a part the project it was necessary to design and implement accurate reducers and actuators in various kinematic solutions of modules. These modules will be possible to stack them into desired shapes, allowing them to be deployed in production machines and robotic equipment according to the specific customer requirements, e.g. technological heads. The article deals with designing and especially FEM analysis modules – technological heads for 2 and 3 axis handling and robotic systems. Designed modules – technological heads will allow correcting inaccura-cies motion manipulator or less precise robot. Solving of these modules is based on the use of smart actuators consisting of engine, precise gearbox and appropriate sensing technique. Control of the motion will be imple-mented on the basis of information obtained from sensors placed directly in drives the positioning module and the sensors working environment according to specific requirements for each application.

The article proposes the implementation of a novel method of plastic forming of internal toothing in flange spline sleeves. A method being the subject of Polish patent application P.416772 has been used for this purpose, which involves a combination of the scheme of the direct extrusion of a cone hollow with the die press forming of the wall to obtain a flange. The entire process takes place in a single technological sequence. The operations come one after another, so that there is no need for reheating the stock or carrying out intermediate soft annealing. The proposed method is assumed to be an alternative to the operation of press forming of internal spline sleeve toothing in a conical die [1] and to the operation of swaging on rotary swaging machines [2]. It is assumed that this method, too, is alternative to other technologies known from the literature and industrial practice, whose specifications and literature references will be indicated later on in this paper. Computer simulations of the flanged sleeve plastic forming process were performed using the commercial numerical program Forge®3D. During the numerical computations, the distributions of temperature fields were determined on the cross-section of the plastically formed product. The computations enabled also the visualization of the plastic flow of metal, especially in the toothing forming regions, and the determination of the energy and force parameters of the process.

The article reports the results of a comparative analysis made for three novel unconventional gear wheel forging processes based on the authors’ patented [5,6,21] plastic forming methods developed chiefly for the purposes of extruding hollow products as well as valves and pins. These processes are distinguished by the fact that part of the tooling elements which are normally fixed during conventional forging are purposefully set in motion. This is intended to change the conditions of friction at the metal-tool contact surface and to induce additional thermal effects due to the transformation of the plastic deformation energy into thermal energy and, as a consequence, to improve the plastic flow of metal and to reduce the force parameters of the process.

The slewing bearings are applied in heavy working machines and operated in extreme conditions. A characteristic feature of these bearings are a high load which determining a large deflection of a contact zone rolling element - raceway. This phenomenon combined with the effects of a bearing clearance causes a significant increase in a contact angle of the bearing. This in turn causes displacement of the contact zone to an undesirable position. In the construction of slewing bearing is applied of a large value of the osculation ratio. This leads to occur of large sizes of the contact zone identified in a radial cross-section. The sizes are comparable to values of the radius of the ball. The contact zone is type of quasi-linear. Effects of changes the position of the contact zone in the double-row ball slewing bearing has been presented in the paper. The raceway profile for such bearing consists of the arc section changing in the radial section. When the contact zone includes a change point of curvature of the raceway profile it comes to a concentration of a contact stress, and this is unfavourable for operation of the bearing. In order to eliminate this phenomenon to the profile introduced a transition curve. For this purpose was selected a clothoid. The curve ensures a gradual change of curvature from the arc section of the profile to the zero curvature of the straight profile section. The raceway profile becomes the smooth curve of the second rank. In the article are presented a numerical model of the contact zone for the double-row ball slewing bearing and the distributions of a pressure in the contact zone for the ordinary and modified raceway profiles. The calculation results have been presented as graphs of the distributions of the pressure along the contact zone. It has been shown that the introduction modification of the raceway profile eliminates the concentration of the pressure along the contact zone profile. The results obtained can be used during design of the raceway profiles of the double-row ball slewing bearing.

In this paper selected aspects of numerical modelling of bending pipes process are described. Elasto-plastic material model was used in COMSOL FEM environment. The results of numerical analyses of two kinds of steel were presented. The correctness of the proposed model was verified based on comparison shapes of deformed pipe profile obtained at the ending step of bending both from numerical simulations and experiment.

This paper presents the research results of the balls rolling process according to the conventional and modified methods of rolling. Theoretical analysis was carried out by using numerical methods based on the Finite Element Method. The Simufact package version 10.0 were used for calculation. Simulations of balls rolling were carried out under conditions of 3D state of strain, taking into account the effect of thermal conditions occurring during forming. The study of the achieved results showed that the best rolling process parameters were obtained for the modified method, in which the feed material is heated up to 1150 °C. In this case, the rolling parameters such as: rolling force and torque as well as tool wear reached the smallest values.

Van bodies are based on frame structures produced of aluminum alloy profiles. Searching for new directions in the development of vehicle bodies for newly designed eVans led to becoming focused on currently unused polymer composites in this area. The authors of the article designed a composite body for a delivery vehicle. They conducted detailed, numerical comparative analyses of the commercial body and the developed solution. The obtained results clearly confirmed the correctness of the formulated thesis about the possibility of designing bodies dedicated to electric vehicles made of structural composites.

Opis:
Some problems of the foundations of offshore wind turbines are considered in this paper. A short review is presented on the two basic types of foundations, i.e. monopiles and gravity foundations, including their basic features and applications as well as general design considerations. Also, some issues regarding analysis are discussed, including geotechnical problems and modelling techniques. A numerical model of offshores turbine and some preliminary computations are presented. Finite element analysis was carried out for wind turbines supported on both gravity and monopile foundations. The wind turbine tower, blades (simplified model), gravity foundation and part of the surrounding soil are included in the model. The turbine was loaded by wind and loads induced by waves, inertia and gravity. Both non-linear static and dynamic analysis of the wind turbine was performed. The displacements and stresses under the tower foundations were calculated and a comparison analysis carried out.

The work presents the original conception of thin-walled plate element with the cut-out of irregular shape for use as a elastic or bearer element. The influence of geometrical parameters and the shape of the cut-out on the value of the critical load of the structure was researched. The application of flat ends as closures in pressure boilers is a certain alternative for commonly used dished ends. However, it is inevitably joined with the stress concentration presence in the vicinity of the junction between the cylindrical pipe and the ending flat plate. The notch effect, which is observed in the connection area, is usually caused by the abrupt change of the inner wall shape and the lack of the curvature continuity in this region. The problem of the stress reduction in the transition zone between the cylindrical pipe and the endplate has been studied by researchers from many years and several proposals how to modify the shape of the respective elements have been established. On the base of these results, several designs for flat end closures are proposed in the codes applied in pressure boilers calculations. This paper shows the effectiveness of one of the design proposals, admitted by code EN 13445-3. In the proposed analysis the special attention are paid to flat ending plates with the circular stress relieve grooves. The parameters of the groove radii and location of its centre are set by a system of inequalities, which usually defines the region of admissible values for radii and position of the circular groove centre. The choice of these values strongly influences the stress concentration and in the considered code, no clear suggestions or justification is given how to choose the best groove parameters, providing the minimum stress concentration. In this report, the Authors show how to choose the best combination of the design parameters providing the minimum stress concentration.

Composites are a group of materials applied more extensively in aviation constructions. Their good physicalchemical and mechanical properties, and particularly from the ratio of strength to low density give a dominant place for applying in thin- walled constructions as a load carrying-capacity structure. One of the most effort parts of the helicopter is the thin-walled structure of rotor blade. The numerical calculations are a very helpful tool for solutions and analysis of materials. In this paper was presented the preliminary analysis of the effort of composite materials. Then it was possible to identify the region where is the high risk of failure in load-carrying capacity structure. The numerical tool applied to the analysis was the ABAQUS/Standard program. The estimation of the level of effort in the composite materials in the performed studies were the maximum stress criterion, the Tsai-Hill criterion, the tensor Tsai-Wu criterion and the Azzi-Tsai-Hill criterion. The mechanical properties required for analysis were performed in the way of experiments way, according to the standard specifications for this type of materials. FEM analysis was shown the effort elements of the construction, where were the highest level of tension stresses.

The purpose of this research is unsatisfactory state of knowledge of the abrasive wear of composites with thermoplastic polymer as matrix material and reinforcing material in the form of short and focused carbon fibers that can be used in additive manufacturing technologies. The paper presents a conceptual design of an extrusion head used in Fused Deposition Technology, which allows for the implementation of appropriately stacked fibers at the level of detail production. Finite element simulation was performed to simulate the thermal effect of the system to demonstrate the effect of head cooling on the system. The assumed extrusion temperature of the material was obtained at a uniform nozzle temperature and stable temperature of the entire system. Flow simulation of thermoplastic polymer was carried out in the designed extrusion nozzle. By supplying 0.5 mm wire of 1.75 mm diameter thermoplastic material to the nozzle, the extrusion rate was 0.192 m/s. The proper design of the extrusion head for the intended applications has been demonstrated and the purpose of further research in this field has been confirmed.

Stress concentration is still present in the vicinities of structural notches in engineering structures. Zones with higher level of stress are particularly dangerous for structures subjected to fatigue or dynamic loads. The vessels with flat endplates with stress relief grooves are the common examples of such structures. Unfortunately, no clear evidence is given in existing codes how optimally to choose the circular groove radius and the optimal value of that radius depends on the dimensions of the boiler, operating conditions and the material used in manufacturing. Additionally, commonly used grooves with circular shapes are not optimal. Series of experimental tests, numerical or analytical studies presented in numerous articles confirmed these facts. In the presented article, the Authors proposed two-stage modification of the investigated vessel. The first step relies on change of the shape of the groove in the endplate, which provides certain reduction of stress concentration but still plastic deformations in the groove vicinity are not eliminated. The second step of the design modification is proposed for the boiler with the optimal elliptic groove configuration. In this step, some material is added around the top of the outer edge of the endplate. Two simple shapes are proposed for these parts - the short cylindrical ring or alternatively the circular ring welded on the top the endplate is used. For both concepts, the search of optimal dimension/parameters is performed. The numerical results of that study clearly show that the full elimination of plastic deformations near the groove is possible. The numerical analysis and optimizations were made with the well- established finite element software ANSYS, which is accepted by commonly used codes for designing of pressure vessels.

The publication presents a novel concept of the process of plastic forming of variable longitudinal-section cylindrical products, being the subject of Patent Application P.427426 [1]. Additionally, these products are provided with a connection stub pipe. The plastic forming method proposed in the article combines many advantages and utilitarian benefits associated with the manufacturing technology itself, as well as with its further implementation. Using stock in the form of normalized bar commonly available in the metal product market as a finished product obviously reduces the process costs involved with stock preparation, i.e. casting, rolling, machining, etc. It also results in obtaining a much smaller surface area of stock contact with the tool and, as a consequence, a smaller surface of stock friction against the tool, which contributes to a reduction of force needed for the plastic forming of the product. The smaller contact surface area and the shorter time of stock contact with the cooler tool cause, above all, less intensive heat exchange and stock chilling. This has a significant effect on the plasticity of the cast material and, as a consequence, the plastic forming force. The proposed method enables also manufacturing cylinders with either a closed or open stub pipe with a regulatedlength and a varying section. In addition, unlike the method known from Polish Patent Specification PL 212062 [2], the proposedmethod does not require using a multi-tool press. The upper punch is furnished with a flange, whose job is to start the stock extrud-ing sleeve at the next process stage.

The following article describes selected aspects of numerical modeling of the process of bonding metal alloys with consideration for micro-roughness. Plastic contact between two deformable bodies is studied within a DEFROM FEM environment. The paper presents selected numerical analysis results for an aluminum alloy. The mathematical model of surface roughness has been created on the basis of the surface real profile. The dependence between the tool lathe angle and the feed has been used to build a numerical model of roughness after completion of the turning process. The article investigates the impact of wave roughness in respect to the size effect and the possibility of cold welding as well as the simplification process of real surface roughness.
