The paper presents examples of applications for metal composite materials on Al matrix reinforced with ceramic particles in the form of grains, fibre or whiskers in the automotive industry. Highlighted are the advantages and drawbacks of such composite materials and issues involved in shaping complete parts. Presence of hard and brittle ceramic particles in the Al alloy (given their sufficient concentration) significantly impacts on the physical, chemical and mechanical properties of the material and its suitability for shaping complete parts and constituting a surface layer (SL) with required properties. In making metal composite materials of Al alloys, various (including the latest) methods of casting are applied, often in combination with press molding in semi-fluid state, as well as powder metallurgy (P/M) methods. The final machining of functionally significant surfaces is done by machining (by all ways and variants). With presence of more than 5% (by volume) ceramic reinforcing particles it becomes necessary to use cutting blades of the so-called super hard materials, including composites of polycristalline diamond and diamond. This considerably increases manufacturing costs. Electrical discharge machining has proved to be an effective way for shaping metal parts, in all its variants: sinker (EDM), wire erosion (WEDM), micromachining (ěEDM), shaping by free electrode (REDM), discharge grinding (AEDM) and other. Cited in the paper are the results of own research connected with EDM and WEDM of Al alloys composite cast and reinforced with particles of Al2O3 (AlSi7Mg + 20%Al2O3) and a composite material produced by powder metallurgy methods (P/M) reinforced with various (maximum 10%) concentrations of Al2O3 or SiC or Si3N4. EDM and WEDM technological characteristics were defined for the studied materials in the form of regressive dependencies as statistical models of given indicators allowing for defining impact of machining parameters on shaping the indicators. In addition, there are selected photos of metallographic structures, enabling observation and evaluation of surface layer phase changes and chemical composition after EDM. The highly enlarged SEM micro-photos which are included show the geometric structure of machined surface, micro-cracks on borders of the composite material grains, presence of minor reinforcement particles adhering to the surface. This confirms the complex nature of electrical discharge machining mechanism taking place locally after very high temperatures and in a very short time, in presence of cold dielectric.

The paper deals with the investigations of influence parameters of electrodischarge machining (EDM) on the shape accuracy of holes machined by EDM process. BP-95. machine with electronic generator type was used to perform EDM process. Kerosene was used as a dielectric. During EDM process the parameters of current were permanent. The shape of electrode and way of passing dielectric were changed. The following parameters were determined: productivity of EDM process and shape accuracy of the drilling holes. The accuracy of bored cylindrical holes, is highest in case of hollowing out with the tubular electrode and for sucking out working liquid by her inner life. In the case of hollowing out with the electrode tubular, sinking the tube with pumping liquid by the inner life is the most favourable method causing the smallest mistakes of outlines of the cylindrically shape. The time of boring the arterial hole is shortest in case of hollowing out with the electrode tubular and for pumping working liquid by inside.

Opis:
The aim of this paper is to present the outcomes of the experiments concerning micro electrical discharge machining with the use of carbon fibres as tool electrodes. Key properties of carbon fibres are discussed and the procedure of such electrodes fabrication is also described. Conducted tests indicate promising perspectives for machining with such electrodes by means of shaping microcavities, but at the same time they reveal problems. A longitudinal machining as well as experiments with different electric parameters were presented. Finally, the influence of discharge energy is being considered.

New materials require the use of advanced technology in manufacturing parts of complex shape. One of the modern non-conventional technology of manufacturing difficult to cut materials is the wire electrical discharge machining (WEDM). The article presents the results of theoretical and experimental research in the influence of the WEDM conditions and parameters on the shape deviation during a rough cut. A numerical model of the dielectric flow in the gap (ANSYS) was developed. The influence of the dielectric velocity field in the gap on the debris evacuation and stability of WEDM process was discussed. Furthermore, response surface methodology (RSM) was used to build empirical models for influence of the wire speed Vd, wire tension force Fn, the volume flow rate of the dielectric Qv on the flatness deviation after the WEDM.

The paper deals with the idea and design solutions for a special experimental stand and consequently a preliminary study of the future machine tool for micro-electrical discharge machining with carbon fibre as tool electrodes. The main requirements are introduced and, particularly for such purpose unusual conditions that must be assured are presented. Solutions that were used as well as some initial concepts are discussed and assessed. The paper is enriched with an extensive illustrative material of designed solutions for each important part responsible for the proper functioning of the respective components. The evaluation of existing solutions as well as the further issues that must be developed are analyzed.

Research on optimization of technological parameters in micro-EDM is very important, and especially results in multi-objective optimization problem. It led to improve machining performance like machining accuracy, reduced electrode wear and improved surface quality. Recent studies mainly refer to the quality indicators of machining productivity and electrode wear, besides that machining accuracy and surface quality are also very important indicators but published results about them is very limited. In this study, Z Co-Ordinate (Z) and overcut (OC) in micro-EDM using tungsten carbide (WC) electrode for Ti-6Al-4V were decided simultaneously by TOPSIS. Technological parameters which include Voltage (V), Capacitance (C) and Response surface methodology (RSM) were investigated in the presented research work. The results showed that the quality parameters Z and OC at optimal conditions were significantly improved. The surface quality behind the micro-EDM is also analyzed and evaluated, and it is good.

Recent developments in automation and technology have revolutionized the way products are made. It is directly seen in the evolution of part miniaturization in the sectors such as aerospace, electronics, biomedicine and medical implants. Micromachining is a promising technology to fulfill the need of miniaturization. A review has been done on the micromachining processes such as micro electric discharge machining (micro-EDM) and wire EDM (WEDM), micro electrochemical machining (micro-ECM). Recent literature were studied and categorized in terms of materials, process parameters, performances, product manufactured, and miniature product generation. Starting with brief introduction to micromachining, classifications and applications, technical aspects of discussions from the literature have been presented on key factors such as parameters and the response variables. Important aspects of recast layer, heat effected zone, micro-hardness, micro cracks, residual stress, etc., have been given. A special focus is given to the status of the research on microgear manufacturing. Comparison has been made between other conventional process suitable for micro-gear manufacturing and WEDM. The miniature gear machined by WEDM shows the defect-free microstructure, better surface finish, thin recast layer and improved gear quality parameters such as profile and pitch. Finally, the research gaps and future research directions have been presented.

Electro-spark formation of hardening layers is based on erosion of the anode material during a discharge of electrical sparks. In the process hard alloys of titan-cobalt and tungsten carbides have been used as the anode. As the result we get a surface with good bonding to the substrate and high micro-hardening.

The modern industry looks for new technologies that lead to improving the durability of parts from difficult-to-cut materials. One of the main fields of study on manufacturing difficult-to-cut materials is using electrical discharge machining (EDM). In this work, the experimental investigation of the influence of discharge current and pulse time, which defines the discharge energy, on surface roughness and average white layer thickness, was carried out. The surface layers properties after machining have a key role in the durability of manufacturing parts. Conducted research indicates that an increase in current and pulse time leads to growing the diameter and power of the discharge channel. It's causing the generation of the roughness of greater height and distance between the individual vertices. The plasma stream generated as a result of electric discharges causes the melting and evaporation of the material locally, while micro streams of liquid metal "thrown" to the gap from craters re-solidify on the surface of the material. Experimental studies and their analysis indicate that the main factors influencing the surface topography and average thickness of the white layer after EDM is the discharge energy.
Współczesny przemysł poszukuje nowych technologii, które prowadzą do zwiększenia trwałości części z trudnych do cięcia materiałów. Jednym z głównych kierunków studiów nad wytwarzaniem materiałów trudno skrawalnych jest obróbka elektroerozyjna (EDM). W pracy przeprowadzono eksperymentalne badanie wpływu prądu wyładowania oraz czasu impulsu określającego energię wyładowania na chropowatość powierzchni i średnią grubość białej warstwy. Właściwości warstw powierzchniowych po obróbce skrawaniem mają kluczowa rolę w trwałości części produkcyjnych. Z przeprowadzonych badań wynika, że wzrost natężenia prądu i czasu impulsu prowadzi do zwiększenia średnicy i mocy kanału wyładowczego. Powoduje to generowanie nierówności o większej wysokości i odległości między poszczególnymi wierzchołkami. Strumień plazmy powstający w wyniku wyładowań elektrycznych powoduje miejscowe topienie i parowanie materiału, podczas gdy mikrostrumienie ciekłego metalu "wyrzucane" do szczeliny z kraterów ponownie krzepną na powierzchni materiału. Badania eksperymentalne i ich analiza wskazują, że głównymi czynnikami wpływającymi na topografię powierzchni i średnią grubość białej warstwy po EDM jest energia wyładowania.
