The application of 3D printers significantly improves the process of producing foundry patterns in comparison to traditional methods of their production. It should be noted that the quality of the surface texture of the foundry pattern is crucial because it affects the quality of the casting mold and eventually the finished casting. In most studies, the surface texture is examined by analyzing the 2D or 3D roughness parameters. This is a certain limitation because, in the case of 3D printing, the influence of technological parameters is more visible for irregularities of a longer range, such as surface waviness. In the paper, the influence of the 3D printing layer thickness on the formation of waviness of the surface of casting patterns was analyzed. Three 3D printers, differing in terms of printing technology and printing material, were tested: PJM (PolyJet Matrix), FDM (fused deposition modeling) and SLS (selective laser sintering). In addition, the surface waviness of patterns manufactured with traditional methods was analyzed. Surface waviness has been measured using the Form Talysurf PGI 1200 measuring system. Preliminary results of the research showed that the layer thickness significantly influences the values of waviness parameters of the surface in the casting patterns made with FDM, PJM and SLS additive technologies. The research results indicated that the smallest surface waviness as defined by parameters Wa, Wq and Wt was obtained for patterns printed using the PJM technology, while the highest was noted when using the FDM technology.

The article discusses the most important changes in the construction of permanent mould casting machines, as well as the method of casting engine pistons and their construction on the example of Federal-Mogul (FM) Gorzyce. The system of automatic cooling of the presently used permanent mould casting machines coupled with robots which pour the liquid alloy ensures uniform crystallization of the pistons and optimal efficiency of the casting process. As a result of the necessity to improve the engine efficiency and thus reduce the fuel consumption and harmful substance emission, the construction of the pistons has changed as well. The piston castings, which are produced by gravity casting for metal moulds, have undergone a diametric transformation. Typical piston designs for gasoline and Diesel engines are shown together with the most important parts of the piston, the crown (combustion chamber) and the guide part (skirt). Depending on the type of engine, the present pistons characterize in differently shaped crown, a slimmed internal construction as well as component participation (cooling channels and ring inserts), and the piston skirts undergo surface treatment procedures.

Successful casting demands that during pouring of the foundry mould with molten metal the mould cavity suffers no deformation. This, in turn, demands the use of binding materials that can give the base sand adequate strength. The main bonding materials are clay binders. The foundry industry uses minerals rich in clay, such as kaolinite, halloysite, hydromica, montmorillonite, polygorskite, vermiculite and allophane. Due to their binding capacity, montmorillonites are the most interesting minerals of all the plastic clay rocks. The basic clay rock containing montmorillonite, used as a common binding material for traditional foundry sand mixtures, is bentonite. The domestic demand for raw bentonite materials is almost entirely satisfied by imports from Slovakia, Turkey, Italy, Germany and the Czech Republic, in order of import size. In Poland, the bentonite deposits occur in very small quantities. The exploitation of bentonites is carried out only in the Krzeniów deposit, where they constitute a mineral accompanying basalt. Much more common are bentonite clays containing in addition to smectites also a large amount of other clay minerals. The article presents the results of studies of the physico-chemical and mechanical properties of moulding sand mixtures containing pure bentonite, pure clay or hybrid bentonites which are a bentonite-clay mixture. Melting was also carried out to determine the effect of the type of binder on the surface quality of iron castings.

The foundry industry in Poland and EU member states is growing steadily. The alloys based on ferrous metals (cast steel and cast iron) largely contribute to this upward trend. Currently, foundries are facing the problem of increasing requirements, which enforce the production of castings characterized by high dimensional accuracy and surface smoothness with parallel elimination of casting defects. Castings are mostly made in moulding sand mixtures, which are also subject to more and more stringent requirements to meet the above-mentioned casting acceptance conditions. Additionally, moulding sands should ensure adequate mould stiffness to avoid the risk of dimensional deformations during the pouring of liquid metal to this mould and casting solidification. For these reasons, the production of this type of castings has been dominated by loose self-hardening sands with furfuryl resin, commonly called furan sands. In the group of self-hardening sands with synthetic resins, loose self-hardening sands with furfuryl resin enjoy the greatest popularity. What accounts for this fact is the high level of the reclamability of these sands, the possibility of obtaining castings with high dimensional accuracy, the ability to make intricate moulds and cores, the binding process taking place at ambient temperature, and low content of binder. Unfortunately, this technology also has some disadvantages, which include short lifetime of the sand mixture, harmful gases emitted from the sand, and currently also high cost of the sand mixture. The anticipated tightening of the environmental protection regulations in the EU countries, including limiting the content of free furfuryl alcohol in resins (<25% by mass) and reducing the emission of furfuryl alcohol, formaldehyde and BTEX compounds at workplaces, necessitated the development of a new generation of furfuryl resins friendly to the environment. The article compares the results of testing the strength properties of foundry moulding sands using two types of resins, i.e. the resin of a new generation synthesized by Grupa Azoty JRCh and a commercial resin used in the foundry industry. Additionally, derivatographic studies of the above mentioned sand mixtures were conducted, and the loss on ignition and the amount of gases emitted by the sand mixture were determined. Melting was also carried out to study the impact of the resin used on the surface quality of iron castings.

Ablation casting is a technological process in which the increased cooling rate causes microstructure refinement, resulting in improved mechanical properties of the final product. This technology is particularly suitable for the manufacture of castings with intricate shapes and thin walls. Currently, the ablation casting process is not used in the Polish industry. This article presents the results of strength tests carried out on moulding sands based on hydrated sodium silicate hardened in the Floster S technology, intended for ablation casting of the AlSi7Mg (AK7) aluminium alloy. When testing the bending and tensile strengths of sands, parameters such as binder and hardener content were taken into account. The sand mixtures were tested after 24h hardening at room temperature. The next stage of the study describes the course of the ablation casting process, starting with the manufacture of foundry mould from the selected moulding mixture and ending in tests carried out on the ready casting to check the surface quality, structure and mechanical properties. The results were compared with the parallel results obtained on a casting gravity poured into the sand mould and solidifying in a traditional way at ambient temperature.

W artykule przedstawiono wyniki badań wpływu podciśnienia w formie i układzie zalewania na chropowatość powierzchni odlewów. Badania chropowatości powierzchni wykonano na odlewach ze stopu EN AB 46000 wykonanych metodą odlewania ciśnieniowego na maszynie Vertacast z zastosowaniem zmiennego podciśnienia w formie. Stwierdzono zmniejszenie chropowatości powierzchni odlewów ze zmniejszeniem ciśnienia w formie na podstawie wartości różnych charakterystycznych parametrów chropowatości. Badania chropowatości odlewów wykonano na urządzeniu Hommel Tester T1000.
The article discusses the results of the studies of the effect of negative pressure in the mould and the casting system on the roughness of the casts' surfaces. Roughness tests were performed on casts made of alloy EN AB 46000, by means of the pressure casting method in the Vertacast machine, and with the use of varying negative pressure in the mould. The surface roughness of the casts decreasing with a decrease in the pressure in the mould was determined based on the values of different characteristic surface roughness parameters. The cast roughness examinations were conducted on the Hommel Tester T1000 device.

Metallic fuel slugs containing rare-earth (RE) elements have high reactivity with quartz (SiO2) molds, and a reaction layer with a considerable thickness is formed at the surface of metallic fuel slugs. The surface characterization of metallic fuel slugs is essential for safety while operating a fast reactor at elevated temperature. Hence, it is necessary to evaluate the surface characteristics of the fuel slugs so that chemical interaction between fuel slug and cladding can be minimized in the reactor. When the Si element causes a eutectic reaction with the cladding, it deteriorates the metallic fuel slugs. Thus, it is necessary to examine the characteristics of the surface reaction layer to prevent the reaction of the metallic fuel slugs. In this study, we investigated the metallurgical characteristics of the surface reaction layer of fabricated U-10wt.%Zr-Xwt.%RE (X = 0, 5, 10) fuel slugs using injection casting. The results showed that the thickness of the surface reaction layer increased as the RE content of the metallic fuel slugs increased. The surface reaction layer of the metallic fuel slug was mainly formed by RE, Zr and the Si, which diffused in the quartz mold.

Prosthetic crowns reproduce the damaged hard structures of the patient’s own teeth and take over their natural functions, thus securing the correct reconstruction of the stomatognathic system. The aim is to evaluate the crowns for premolars and molars produced by casting, milling, and Selective Laser Melting technologies, in terms of the accuracy of reproducing the degree against the prosthetic pillar, the analysis of the surface layer structure of the step, and the micromechanical parameters of the alloy. The study material included CoCrMo alloy crowns. The conducted study allowed finding that the tightness of prosthetic crowns made using traditional casting technology as well as in SLM milling and technology is comparable and meets clinical requirements. Structural crown analyses confirmed the very good quality of the surface layer obtained with milling technology and SLM technology using the CAD/CAM method. SLM and digital milling allow the formation of precise and durable structures constituting the foundation of crowns in a time much shorter than the casting process.
Korony protetyczne odtwarzają uszkodzone twarde struktury zębów własnych pacjenta, przejmują ich naturalne funkcje i w ten sposób zabezpieczają prawidłową odbudowę układu stomatognatycznego. Celem jest ocena koron na zęby przedtrzonowe i trzonowe wytwarzane technologią odlewania, frezowania oraz Selective Laser Melting, w zakresie: dokładności odwzorowania stopnia względem filara protetycznego, analizy struktury warstwy wierzchniej stopnia, parametrów mikromechanicznych stopu. Materiałem badań były korony ze stopu CoCrMo. Przeprowadzone badania pozwoliły stwierdzić, że szczelność koron protetycznych wykonanych w technologii tradycyjnego odlewania oraz w technologii frezowania i technologii SLM jest porównywalna i spełnia wymogi kliniczne. Analizy strukturalne koron potwierdziły bardzo dobrą jakość warstwy wierzchniej uzyskiwanej w technologii frezowania oraz w technologii SLM metodą CAD/CAM. SLM i frezowanie metodą cyfrową pozwalają na wytworzenie precyzyjnych i wytrzymałych konstrukcji stanowiących podbudowy koron w czasie znacznie krótszym niż proces odlewniczy.

Paper presents the results of research on modified surface grain refinement method used in investment casting of hollow, thin-walled parts made of nickel based superalloys. In the current technology, the refining inoculant is applied to the surface of the wax pattern and then, it is transferred to the ceramic mould surface during dewaxing. Because of its chemical activity the inoculant may react with the liquid metal which can cause defects on the external surface of the cast part. The method proposed in the paper aims to reduce the risk of external surface defects by applying the grain refiner only to the ceramic core which shapes the internal surface of the hollow casting. In case of thin-walled parts the grain refinement effect is visible throughout the thickness of the walls. The method is meant to be used when internal surface finish is less important, like for example, aircraft engine turbine blades, where the hollowing of the cast is mainly used to lower the weight and aid in cooling during operation.

In this study, low-carbon cast steel was reinforced with TiC by SHS-B method, also known as combustion synthesis during casting method. The composite zone was then subjected to surface remelting by Gas Tungsten Arc Welding (GTAW) method. The remelting operation was realized manually, at 150 A current magnitude. Microstructure, phase composition and hardness of remelted zone were investigated. XRD results reveal that the phases of the composite zone in initial state consist of TiC and Feα. Surface remelting resulted in formation of thick layers containing TiC carbides, Feα and Feγ. Microstructural examination has shown strong refinement of titanium carbides in remelted zone and complete dissolution of primary titanium carbides synthetized during casting. The average diameter of carbides was below 2 μm. The structural changes are induced by fast cooling which affects crystallization rate. The hardness (HV30) of the remelted layer was in the range between 250 HV and 425 HV, and was lower than hardness in initial state.

Preparatory procedures for the material have a significant influence on the surface stereometry of the material. This study investigated the effect of the electropolishing process on the surface quality of metallic prosthetic constructions based on Co-Cr-Mo alloys. It has been found that the process of electropolishing prevents to excessive development of the surface of a material and consequently improves surface quality.

Al-enriched layer was formed on a magnesium substrate with use of casting. The magnesium melt was cast into a steel mould with an aluminium insert placed inside. Different conditions of the casting process were applied. The reaction between the molten magnesium and the aluminium piece during casting led to the formation of an Al-enriched surface layer on the magnesium substrate. The thickness of the layer was dependent on the casting conditions. In all fabricated layers the following phases were detected: a solid solution of Mg in Al, Al3Mg2, Mg17Al120 and a solid solution of Mg in Al. When the temperature of the melt and the mould was lower (variant 1 – 670oC and 310oC; variant 2 – 680oC and 310oC, respectively) the unreacted thin layer of aluminium was observed in the outer zone. Applying higher temperatures of the melt (685oC) and the mould (325oC) resulted in deep penetration of aluminium into the magnesium substrate. Areas enriched in aluminium were locally observed. The Al-enriched layers composed mainly of Mg-Al intermetallic phases have hardness from 187-256 HV0.1.

The paper is focused on impact of different oscillation parameters on surface quality of peritectic steel grades cast into billets 150x150 mm. Hydraulic oscillation used for this purpose was temporarily installed on one strand of the billet caster. Hydraulic oscillation enables, in comparison to ordinary used electromechanical oscillation, flexible set-up of basic parameters of the oscillation cycle (negative strip time and its ratio). Proper oscillation mode is capable to assure regular oscillation marks development, good lubrication in the mould and adequate compression of the solidifying shell. Impact of an oscillation mode providing negative strip time 0.085 s and its ratio -50 % on surface quality of cast billets is compared with standard oscillation mode applied on strands equipped with electromechanical oscillation characterized with variable negative strip time between 0.084 and 0.096 s and fixed negative strip ratio to -14 %.

The influence of the refractory coating which is a mixture of silica flour and kaolin on the surface roughness of the plate castings produced using evaporative patterns had been considered in this work. The kaolin was used as a binder and ratio method was employed to form basis for the factorial design of experiment which led to nine runs of experiments. Methyl alcohol at 99% concentration was used as the carrier for the transfer of the coating to the surface of the patterns. Pouring temperature was observed as a process parameter alongside the mix ratios of the coating. Attempts were made to characterize the refractory coating by using two methods; differential thermal analysis (DTA) and X-ray diffraction. Attempt was also made to characterize the casting material. Gating system design was done for the plate casting to determine the correct proportions of the gating parameters in order to construct the gating system properly to avoid turbulence during pouring of liquid metal. A digital profilometer was used to take the measurements of the surface roughness. It was observed that the mix ratio 90% silica flour-10% kaolin produced the lowest value of the surface roughness of the plate castings and had the lowest material loss in the DTA test. The pouring temperature of 650oC produced best casting.

Opis:
The study concerns on investigation of Remanium CSE alloy, one of the dental alloys used in metal-ceramic connection preparation. The alloys based on Ni-Cr-Mo are widely used in dental engineering because of their high mechanical, tribological properties as well as high corrosion resistance. The tested alloy has been processed in three ways – it has been remelted and then casted using three technologies commonly used in dental laboratories, i.e. with: oxy-acetylene burner (1), induction furnace (2) and Volts arc (3). The aim of the study was to evaluate the effect of the melting and casting techniques on the mechanical strength and stereometric surface properties. The results revealed that the quality of Remanium CSe dental alloys significantly depend on the method of the material processing.
