Successful casting demands that during pouring of the foundry mould with molten metal the mould cavity suffers no deformation. This, in turn, demands the use of binding materials that can give the base sand adequate strength. The main bonding materials are clay binders. The foundry industry uses minerals rich in clay, such as kaolinite, halloysite, hydromica, montmorillonite, polygorskite, vermiculite and allophane. Due to their binding capacity, montmorillonites are the most interesting minerals of all the plastic clay rocks. The basic clay rock containing montmorillonite, used as a common binding material for traditional foundry sand mixtures, is bentonite. The domestic demand for raw bentonite materials is almost entirely satisfied by imports from Slovakia, Turkey, Italy, Germany and the Czech Republic, in order of import size. In Poland, the bentonite deposits occur in very small quantities. The exploitation of bentonites is carried out only in the Krzeniów deposit, where they constitute a mineral accompanying basalt. Much more common are bentonite clays containing in addition to smectites also a large amount of other clay minerals. The article presents the results of studies of the physico-chemical and mechanical properties of moulding sand mixtures containing pure bentonite, pure clay or hybrid bentonites which are a bentonite-clay mixture. Melting was also carried out to determine the effect of the type of binder on the surface quality of iron castings.

The influence of the refractory coating which is a mixture of silica flour and kaolin on the surface roughness of the plate castings produced using evaporative patterns had been considered in this work. The kaolin was used as a binder and ratio method was employed to form basis for the factorial design of experiment which led to nine runs of experiments. Methyl alcohol at 99% concentration was used as the carrier for the transfer of the coating to the surface of the patterns. Pouring temperature was observed as a process parameter alongside the mix ratios of the coating. Attempts were made to characterize the refractory coating by using two methods; differential thermal analysis (DTA) and X-ray diffraction. Attempt was also made to characterize the casting material. Gating system design was done for the plate casting to determine the correct proportions of the gating parameters in order to construct the gating system properly to avoid turbulence during pouring of liquid metal. A digital profilometer was used to take the measurements of the surface roughness. It was observed that the mix ratio 90% silica flour-10% kaolin produced the lowest value of the surface roughness of the plate castings and had the lowest material loss in the DTA test. The pouring temperature of 650oC produced best casting.

The foundry industry in Poland and EU member states is growing steadily. The alloys based on ferrous metals (cast steel and cast iron) largely contribute to this upward trend. Currently, foundries are facing the problem of increasing requirements, which enforce the production of castings characterized by high dimensional accuracy and surface smoothness with parallel elimination of casting defects. Castings are mostly made in moulding sand mixtures, which are also subject to more and more stringent requirements to meet the above-mentioned casting acceptance conditions. Additionally, moulding sands should ensure adequate mould stiffness to avoid the risk of dimensional deformations during the pouring of liquid metal to this mould and casting solidification. For these reasons, the production of this type of castings has been dominated by loose self-hardening sands with furfuryl resin, commonly called furan sands. In the group of self-hardening sands with synthetic resins, loose self-hardening sands with furfuryl resin enjoy the greatest popularity. What accounts for this fact is the high level of the reclamability of these sands, the possibility of obtaining castings with high dimensional accuracy, the ability to make intricate moulds and cores, the binding process taking place at ambient temperature, and low content of binder. Unfortunately, this technology also has some disadvantages, which include short lifetime of the sand mixture, harmful gases emitted from the sand, and currently also high cost of the sand mixture. The anticipated tightening of the environmental protection regulations in the EU countries, including limiting the content of free furfuryl alcohol in resins (<25% by mass) and reducing the emission of furfuryl alcohol, formaldehyde and BTEX compounds at workplaces, necessitated the development of a new generation of furfuryl resins friendly to the environment. The article compares the results of testing the strength properties of foundry moulding sands using two types of resins, i.e. the resin of a new generation synthesized by Grupa Azoty JRCh and a commercial resin used in the foundry industry. Additionally, derivatographic studies of the above mentioned sand mixtures were conducted, and the loss on ignition and the amount of gases emitted by the sand mixture were determined. Melting was also carried out to study the impact of the resin used on the surface quality of iron castings.

In the opinion of metrologists, technologists and trybologists surface microgeometry is one of the most important factors affecting the performance characteristics of the machine parts (resistance to wear, sliding and lubricating properties, durability and tightness of joints, fatigue strength, corrosion resistance, etc.). The analysis was made of the ceramic mould elements structure influence on the microgeometry of steel castings surface and their dimensional accuracy. To assess the structure of the ceramic mould previous studies made with usage of computer tomography where used, those studies highlight the ceramic mould structure anisotropy and its properties.

Changes of gas pressure in the moulding sand in the zone adjacent to mould cavity were analysed during pouring of cast iron. No significant effect of pressure on the surface quality of castings was observed. In the second series of tests, the concentration of hydrogen in the gas atmosphere was measured. It has been found that the value of this concentration depends on metal composition and is particularly high in cast iron containing magnesium. This is due to the reduction of water vapour with the element that has high affinity to oxygen. The presence of hydrogen causes the formation of gas-induced defects on the casting surface.

The article presents an analysis of changes in the outer surface of the casting made in a modified ceramic form. The introduction of the modification in the inner surface of the form, as a metallic coating was intended to produce a high quality of the casting surface. To describe the results, the three parameters have been chosen to characterize the surface roughness, i.e. Ra, Rz and Rq. In implementing the popular method of casting was used, so – called the lost polymer models. The models made from different plastic materials are chemically and electrochemically coated with a layer of nickel. The next step was to remove the model from the form and pouring the liquid metal over it. The observation of the casting surface was performed by using the scanning electron microscope and a profilometer. As a result of these attempts a number of castings have been obtained with an outside layer generated of lower roughness than the casting made in the normal gypsum form. The proposed method can be called an innovative one because it reduces the technological cycle by one processing operation of investment casting. During the process of casting both the cast and the outer layer improving the properties of the manufactured product is being produced.

W artykule przedstawiono ważniejsze wyniki prac badawczych rozwojowych i wdrożeniowych, zrealizowanych w ramach jednego z Projektów Celowych w wyniku współpracy pomiędzy Przedsiębiorstwem Techniczno Handlowym CERTECH w Niedomicach (producentem materiałów dla potrzeb odlewnictwa), a Instytutem Odlewnictwa w Krakowie. Celem projektu było opracowanie innowacyjnej technologii i uruchomienie produkcji "bentonitu zmodyfikowanego" przeznaczonego do wykonywania odlewów staliwnych o bardzo dobrej jakości powierzchni. Przedstawiono oraz omówiono wyniki badań dotyczących możliwości zastosowania dodatków węglowych w masie formierskiej przeznaczonej do wykonywania odlewów staliwnych, ich wpływu na jakość powierzchni odlewów, szczególnie na warstwę powierzchniową (naskórek odlewniczy), w aspekcie ewentualnego nawęglenia powierzchni odlewów. Efektem przedstawionych badań było opracowanie "bentonitu zmodyfikowanego", technologii jego wytwarzania oraz uruchomienie produkcji na skalę przemysłową.
The article presents the most important results of the research, development and implementation studies carried out under one of the Target Projects as a result of cooperation between the CERTECH Technical and Commercial Enterprise at Niedomice (manufacturer of materials for foundry industry) and Foundry Research Institute in Cracow. The aim of the project was development of innovative technology and start up of the production of "modified bentonite" used in production of steel castings characterised by very high surface quality. The results of investigations regarding possible use of carbon additives to moulding sands for the manufacture of steel castings were presented and discussed, including the effect of these additives on casting surface quality, especially on casting skin in terms of its possible carburising. Studies were described, the final outcome of which was the development of "modified bentonite", the development of its manufacturing technology, and finally the start up of production.

W artykule przedstawiono ważniejsze wyniki prac badawczo-rozwojowych i wdrożeniowych, zrealizowanych w ramach Projektów Celowych w latach 2006-2007, w dwóch krajowych odlewniach: Fabryce Łączników "Radom" w Radomiu oraz Odlewni MJM Jarosław Michalak w Ostrołęce. Celem projektów było opracowanie nowoczesnego, ekonomicznego oraz ekologicznego procesu produkcyjnego wykonywania odlewów. W Fabryce w Radomiu dotyczyło to odlewów łączników wykonywanych z żeliwa ciągliwego, w Odlewni MJM w Ostrołęce odlewów ze stopów aluminium (Al-Si) dla potrzeb energetyki. Opisano niektóre problemy odlewni związane z jakością produkowanych odlewów, zaproponowano optymalny sposób ich rozwiązania oraz przedstawiono wyniki badań dotyczących wprowadzonych rozwiązań, polegających na zastosowaniu w odlewniach nowego typu mas formierskich, zawierających w swoim składzie nowoczesny zamiennik odlewniczego pyłu węglowego o nazwie "kormix".
The article discusses the most important results of research, development and implementation works conducted under Target Projects in years 2006-2007 at the two Polish foundries, i.e. "Radom" Fittings Factory in Radom and MJM Jarosław Michalak Foundry Shop in Ostrołęka. The aim of the projects was to develop a modern, economical and ecological process for the casting manufacture. In "Radom" Foundry the investigations were carried out on fittings and pipe connections cast from malleable iron; in MJM Foundry in Ostrołęka the examined castings were made from aluminium-silicon alloys and assigned for use by the power industry. Some problems faced by the Foundries in respect of casting quality were described, optimum solutions were searched, and the results of these searches were stated. The proposed solutions suggest using in foundry practice the moulding sands of a new type, containing in their composition the recently developed foundry coal dust substitute of the trade name "kormix".

Zakres badań dotyczył wykonania odlewów próbnych ze stopu cynku metodą wytapianych modeli z modeli wykonanych techniką Rapid Prototyping oraz ocenę jakości uzyskanego odlewu na podstawie badań chropowatości powierzchni.
The metal-processing plant often meet costumers asking about the possibility of one piece production or manufacture of a short series. One of the solution is to apply rapid prototyping techniques to produce cast models. The aim of this paper is to present opportunity of implementation cast models produced with Rapid Prototyping in precision casting. Research concerns the implementation of test castings from zinc alloy melted by models with models made with Rapid Prototyping technique and the quality of the casting obtained on the basis of surface roughness.

The study concerns on investigation of Remanium CSE alloy, one of the dental alloys used in metal-ceramic connection preparation. The alloys based on Ni-Cr-Mo are widely used in dental engineering because of their high mechanical, tribological properties as well as high corrosion resistance. The tested alloy has been processed in three ways – it has been remelted and then casted using three technologies commonly used in dental laboratories, i.e. with: oxy-acetylene burner (1), induction furnace (2) and Volts arc (3). The aim of the study was to evaluate the effect of the melting and casting techniques on the mechanical strength and stereometric surface properties. The results revealed that the quality of Remanium CSe dental alloys significantly depend on the method of the material processing.

This paper presents the possibility of evaluating the 3D surface roughness of a raw die castings made from alloy AlSi9Cu3, group EN AB- 46000. Castings were produced on BUHLER H630-B die casting machine with various piston speed. The study was conducted on casting bracket for seatbacks office chair, whose surface do not require further machining to obtain adequate surface quality. In order to reduce the impact of possible surface mold roughness wear, the specimen has been taken from the places furthest away from the supply system. Evaluates of 3D surface roughness of specimens was performed on specialized software delivered with scanning electron microscope. After conducting a series of test on surface topography was evaluated roughness of raw castings produced with variable parameters of process control, such as piston speed during II Phase. It was found that the method used to measure 2D and 3D roughness parameters could be more practical in evaluating the quality of die castings, but it should be combined with the way their manufacturing and other destructive and non-destructive evaluation.

The results of researches on surface roughness of CuSn10 and CuSn5Zn5Pb5 bronzes and aluminum AlSi11 alloy vacuum castings prepared in plaster moulds are presented in this paper. Test samples were cut from stripe castings of dimensions 100x15x1 mm. Surfaces were carefully cleaned with use of soft brush than in ultrasonic washer and dried. Experimental castings were prepared in moulds made of two types of plaster. Cast temperatures were 1120 and 1200°C for bronzes and 700 and 800°C for silumin. Temperatures of the mould were 500 and 600°C for bronzes and 200 and 300°C for aluminum alloy. The roughness measurements were carried out with use of Hommelwerke Tester T1000. The average arithmetic deviation of roughness profile Ra, the ten-point height of irregularities Rz and maximum peak to valley height Rm, were measured. It can be stated, on the base of obtained results, that technology of casting in plaster moulds allows preparation of castings of very low roughness, average Ra=0,88÷1,74μm for bronzes and Ra=0,59÷0,83μm for aluminum alloys. Roughness of the surface depends in fact on the cast material. Type of plaster and casting parameters have negligible influence on it.

Stwierdzono zmniejszenie chropowatości powierzchni odlewów ze zmniejszeniem ciśnienia w formie na podstawie wartości różnych charakterystycznych parametrów chropowatości. Badania chropowatości odlewów wykonano na urządzeniu Hommel Tester T1000.
The article discusses the results of the studies of the effect of negative pressure in the mould and the casting system on the roughness of the casts' surfaces. Roughness tests were performed on casts made of alloy EN AB 46000, by means of the pressure casting method in the Vertacast machine, and with the use of varying negative pressure in the mould. The surface roughness of the casts decreasing with a decrease in the pressure in the mould was determined based on the values of different characteristic surface roughness parameters. The cast roughness examinations were conducted on the Hommel Tester T1000 device.

This study summarises the research efforts undertaken in iron foundry plants in which the process are mostly automated and mechanised. The research program was limited in scope, focusing on causes of surface defects in castings products that are attributable to the bentonite-containing sand and the mould system. One of the potential roots of surface defects is heterogeneity of sand grains, containing lumped ball-shaped grains and irregular pellets with a layered-structure. The moisture contents of those lumped grains is different than the moisture level required in the process, besides these grains may contain various elements and metallic compounds which, when cast into moulds, may react with molten metals in an uncontrolled manner. As a result, surface defects are produced, such as surface blowholes, burst penetration, sand holes, slag inclusions, pinhole porosity. This study investigated the efficiency of key sand preparation and moulding machines and installations integrated into the casting process line. The efficiency of machines and installations is defined in terms of quality parameters of sand mix and moulds, which are associated with the emergence of surface defects on castings.

The paper is focused on impact of different oscillation parameters on surface quality of peritectic steel grades cast into billets 150x150 mm. Hydraulic oscillation used for this purpose was temporarily installed on one strand of the billet caster. Hydraulic oscillation enables, in comparison to ordinary used electromechanical oscillation, flexible set-up of basic parameters of the oscillation cycle (negative strip time and its ratio). Proper oscillation mode is capable to assure regular oscillation marks development, good lubrication in the mould and adequate compression of the solidifying shell. Impact of an oscillation mode providing negative strip time 0.085 s and its ratio -50 % on surface quality of cast billets is compared with standard oscillation mode applied on strands equipped with electromechanical oscillation characterized with variable negative strip time between 0.084 and 0.096 s and fixed negative strip ratio to -14 %.
