This research deals with the development of Autonomous Distributed Manufacturing Systems (ADiMS) Concept and an example of its application in the casting industry. ADiMS is a manufacturing system concept developed to increase the flexibility of the system. In ADiMS, each of the manufacturing system elements (holon) had been modelled as an intelligent element with the result that each element had capability to manage Information, communicate each other, and to make decision. The whole manufacturing problems arę solved by each element and coordination among them. In the modelling at the developed application software, UML (Unified Modelling Language) was used, where each element of manufacturing system was modelled as a class as in the Object Oriented Programming (OOP) concept. As a case study, the development of the concept analysis and application software to manage casting industry, that has a piston ring as its main product, was carried out. The application software that had been developed, that still in aproto type stage, has five main functions that are an order management system, Quality Assurance, Warehouse management, Jig & Fixture Storage Area management, and Sand Casting Area management functions. Inside each function, there are several objects that working together with coordination among each others. The application showed that all main functions can make communication through the database server. The developed application that discussed at this research has a client - server technology. The same web-based system with the n-tier technology is still in the development stage now.

Elaborated shapes of many car components are the reason for which the use of casting techniques to fabricate them is a solution wellfounded from the economical point of view. Currently applicable regulatory requirements concerning emissions of exhaust fumes force the carmakers to reduce the overall weight of their products, as this is a basic precondition for reducing fuel consumption. As a result, newly launched car models contain a continuously increasing share of thin-walled castings made of materials which ensure a satisfactory level of service properties. At the same time, developing new technological processes allowing to extend the service life of individual components by means of surface improving becomes more and more important.

Access to up-to-date information on technology, innovation, source publications, and the materials and services offered in a particular industry is very important for both industrial plants and departmental research centres. It should be noted that obtaining such information using publicly available search engines such as Google, Yahoo!, Bing, Bindu (mainly used in China) is only apparently easy because, due to their versatility, they deliver results with great redundancy. This leads to the need to analyze large data sets by linguistic methods or "manually", which is very tedious and time consuming. In this situation, it was considered reasonable to undertake studies aimed at acquiring relatively simple IT tools, i.e. crawlers, which allow their users to selectively search for information in a particular problem area, which in this particular case is casting. The intention of this work was to collect and analyze the experimental material that would allow describing the characteristics of the above solutions from the point of view of the range of their application, the quality of the results achieved, and possible limitations and preferences taking into account user needs.

Foundry industry belongs toward key branch with important meaning for different manufacturing industries. Liquid metal is casting in foundry, which makes cast stock with weight from several grams till several ton [1]. To achieve asking qualities of the product is needed know abundance technological a technical process and progress, but in spite of long – term development foundry industry there occur some question marks, that need answer. Characteristic defect castings of ferrous alloys, which often accompanies the use of amine - Cold box cores are flash gutters. Survey, it was found that 77 % of those surveyed foundries have problems with burrs, 71 % foundries solves this problem (or try to tackle) protivýronkovými ingredients in nuclear and molding compounds , but only 29 % considered their "antivýronkovú" method for successful and favorable.

The mathematical and numerical simulation model of the liquid steel flow in a tundish is presented in this paper. The problem was treated as a complex and solved by the finite element method. The single-strand slab tundish is used to continuous casting slabs. The internal work space of the tundish was modified by the following flow control devices. The first device was a striker pad situated in the pouring tundish zone. The second device was a baffle with three holes and the third device was a baffle without hole. The main purpose of using these devices was to cause a quiet liquid mixing as well as give directional metal flow upwards which facilitated inclusion floatation. The interaction of flow control devices on hydrodynamic conditions was received from numerical simulation. As a result of the computations carried out, the liquid steel flow and steel temperature fields were obtained. The influence of the tundish modification on velocity fields in the liquid phase of steel was estimated, because these have an essential influence on high quality of a continuous steel cast slab.

The application of 3D printers significantly improves the process of producing foundry patterns in comparison to traditional methods of their production. It should be noted that the quality of the surface texture of the foundry pattern is crucial because it affects the quality of the casting mold and eventually the finished casting. In most studies, the surface texture is examined by analyzing the 2D or 3D roughness parameters. This is a certain limitation because, in the case of 3D printing, the influence of technological parameters is more visible for irregularities of a longer range, such as surface waviness. In the paper, the influence of the 3D printing layer thickness on the formation of waviness of the surface of casting patterns was analyzed. Three 3D printers, differing in terms of printing technology and printing material, were tested: PJM (PolyJet Matrix), FDM (fused deposition modeling) and SLS (selective laser sintering). In addition, the surface waviness of patterns manufactured with traditional methods was analyzed. Surface waviness has been measured using the Form Talysurf PGI 1200 measuring system. Preliminary results of the research showed that the layer thickness significantly influences the values of waviness parameters of the surface in the casting patterns made with FDM, PJM and SLS additive technologies. The research results indicated that the smallest surface waviness as defined by parameters Wa, Wq and Wt was obtained for patterns printed using the PJM technology, while the highest was noted when using the FDM technology.

Na podstawie przyjętych krzywych obróbki, określono rozkład pól temperatury w wybranych odlewach modelowych otrzymanych w trakcie analizy cieplnej, a następnie przyjmując te wartości jako warunki brzegowe przeprowadzono zintegrowaną analizę wytrzymałościową w celu określenia maksymalnych wartości opisujących wytężenie konstrukcji pod wpływem działających obciążeń cieplnych. Przeprowadzona statyczna analiza rozkładu naprężeń i przemieszczeń w odlewach umieszczonych w piecu zakładała usytuowanie jednego elementu, bez możliwości oddziaływania cieplnego z innymi konstrukcjami, przy założeniu dwóch schematów prowadzonej obróbki cieplnej.
On the basis of assumed curves of treatment the distribution of temperature fields was determined in selected model castings achieved during heat analysis, then assuming these values as boundary conditions an integrated strength analysis was carried out with the aim of determining maximum values which describe the effort of the construction under the impact of operating heat stresses. The conducted static analysis of stresses and displacements in a casting placed in a furnace assumed placing a single element without the possibility of heat interaction with other elements, with the assumption of two schemes of conducted heat treatment.

During excavation of the cremation cemetery of urnfield culture in Legnica at Spokojna Street (Lower Silesia, Poland), dated to 1100-700 BC, the largest - so far in Poland – a collection of casting moulds from the Bronze Age was discovered: three moulds for axes casting made out of stone and five moulds for casting sickles, razors, spearhead and chisels, made out of clay. This archaeological find constituted fittings of foundrymen’s graves. In order to perform the complete analysis of moulds in respect of their application in the Bronze Age casting technology analytical methods, as well as, computer aided methods of technological processes were used. Macroscopic investigations were performed and the X-ray fluorescence spectrometry method was used to analyse the chemical composition and metal elements content in mould cavities. Moulds were subjected to three-dimensional scanning and due to the reverse engineering the geometry of castings produced in these moulds were obtained. The gathered data was used to perform design and research works by means of the MAGMA5 software. Various variants of the pouring process and alloys solidification in these archaeological moulds were simulated. The obtained results were utilised in the interpretation of the Bronze Age casting production in stone and clay moulds, with regard to their quality and possibility of casting defects occurrence being the result of these moulds construction. The reverse engineering, modelling and computer simulation allowed the analysis of moulds and castings. Investigations of casting moulds together with their digitalisation and reconstruction of casting technology, confirm the high advancement degree of production processes in the Bronze Age.

Production of castings, like any other field of technology is aimed at providing high-quality product, free from defects. One of the main causes of defects in castings is the phenomenon of shrinkage of the casting. This phenomenon causes the formation of shrinkage cavities and porosity in the casting. The major preventive measure is supplementing a shortage of liquid metal. For supplement to be effective, it is necessary to use risers in proper shapes. Usually, the risers are selected on the basis of determination the place of formation of hot-spots in the castings. Although in these places the shrinkage defects are most likely to occur, shape and size of these defects are also affected by other factors. The article describes the original program setting out the shape and location of possible cavities in the casting. In the program is also taken into account the effect of temperature on the change in volume of liquid metal and the resultant differences in the shape and size of formed shrinkage cavities. The aim of the article is to describe the influence that have material properties of the mold on the simulation results.

During the casting of aluminium alloys, the susceptibility to form oxide films is high, due to the turbulent flow of the melt and constant exposure of new surface area. This have impact on the properties of the material and the service life of the casting components. Also, hydrogen solubility in the solid state are very low, which ends up being rejected and causing porosity. After pouring, when solidification occurs, another phenomenon arise called shrinkage. This require excess molten metal to be fed during this phase change to eliminate or reduce the effect of volumetric changes. Filling and feeding during aluminium casting is therefore of paramount importance, and careful steps needs to be undertaken to reduce possible defects in the castings. The objective is to apply studied literature guides and rules and simulate the casting process of aluminium alloys, and understand the how certain defects are occurring during this process. This is a preliminary study towards the understanding of the “macro evolution” of Al-Si-Cu alloy during solidification, which will be the bases for the study of microsegregation of the specified alloy.

For the die casting conditions of aluminium bronzes assumed based on the literature data, a thick-walled bush was cast, made of complex aluminium bronze (Cu-Al-Fe-Ni-Cr). After the cast was removed from the mould, cracks were observed inside it. In order to identify the stage in the technological production process at which, potentially, the formation of stresses damaging the continuity of the microstructure created in the cast was possible (hot cracking and/or cold cracking), a computer simulation was performed. The article presents the results of the computer simulation of the process of casting the material into the gravity die as well as solidifying and cooling of the cast in the shape of a thick-walled bush. The simulation was performed with the use of the MAGMA5 program and by application of the CuAl10Ni5,5Fe4,5 alloy from the MAGMA5 program database. The results were compared with the location of the defects identified in the actual cast. As a result of the simulation of the die-casting process of this bush, potential regions were identified where significant principal stresses accumulate, which can cause local hot and cold cracking. Until now, no research has been made of die-cast aluminium bronzes with a Cr addition. Correlating the results of the computer simulation validated by the analysis of the actual cast made it possible to clearly determine the critical regions in the cast exposed to cracking and point to the causes of its occurrence. Proposals of changes in the bush die casting process were elaborated, in order to avoid hot tearing and cold cracking. The article discusses the results of preliminary tests being a prologue to the optimization of the die-casting process parameters of complex aluminium bronze thick-walled bushs.

The paper presents some aspects of a development project related to Industry 4.0 that was executed at Nemak, a leading manufacturer of the aluminium castings for the automotive industry, in its high pressure die casting foundry in Poland. The developed data analytics system aims at predicting the casting quality basing on the production data. The objective is to use these data for optimizing process parameters to raise the products’ quality as well as to improve the productivity. Characterization of the production data including the recorded process parameters and the role of mechanical properties of the castings as the process outputs is presented. The system incorporates advanced data analytics and computation tools based on the analysis of variance (ANOVA) and applying an MS Excel platform. It enables the foundry engineers and operators finding the most efficient process variables to ensure high mechanical properties of the aluminium engine block castings. The main features of the system are explained and illustrated by appropriate graphs. Chances and threats connected with applications of the data-driven modelling in die casting are discussed.

Computational Materials Engineering (CME) is a high technological approach used to design and develop new materials including the physical, thermal and mechanical properties by combining materials models at multiple techniques. With the recent advances in technology, the importance of microstructural design in CME environments and the contribution that such an approach can make in the estimation of material properties in simulations are frequently discussed in scientific, academic, and industrial platforms. Determination of the raw material characteristics that can be modeled in a virtual environment at an atomic scale by means of simulation programs plays a big role in combining experimental and virtual worlds and creating digital twins of the production chain and the products. In this study, a new generation, alternative and effective approach that could be used to the development of Al-Si based wheel casting alloys is proposed. This approach is based on the procedure of optimizing the physical and thermodynamic alloy properties developed in a computer environment with the CME technique before the casting phase. This article demonstrates the applicability of this approach in alloy development studies to produce Al-Si alloy wheels using the low pressure die casting (LPDC) method. With this study, an alternative and economical way is presented to the alloy development studies by trial and error in the aluminum casting industry. In other respects, since the study is directly related to the automotive industry, the reduction in fuel consumption in vehicles is an expected effect, as the new alloy aims to reduce the weight of the wheels. In addition to conserving energy, reducing carbon emissions also highlights the environmental aspects of this study.

One way to ensure the required technical characteristics of castings is the strict control of production parameters affecting the quality of the finished products. If the production process is improperly configured, the resulting defects in castings lead to huge losses. Therefore, from the point of view of economics, it is advisable to use the methods of computational intelligence in the field of quality assurance and adjustment of parameters of future production. At the same time, the development of knowledge in the field of metallurgy, aimed to raise the technical level and efficiency of the manufacture of foundry products, should be followed by the development of information systems to support production processes in order to improve their effectiveness and compliance with the increasingly more stringent requirements of ergonomics, occupational safety, environmental protection and quality. This article is a presentation of artificial intelligence methods used in practical applications related to quality assurance. The problem of control of the production process involves the use of tools such as the induction of decision trees, fuzzy logic, rough set theory, artificial neural networks or case-based reasoning.

Opis:
The purpose of this paper was to develop a methodology for diagnosing the causes of die-casting defects based on advanced modelling, to correctly diagnose and identify process parameters that have a significant impact on product defect generation, optimize the process parameters and rise the products’ quality, thereby improving the manufacturing process efficiency. The industrial data used for modelling came from foundry being a leading manufacturer of the high-pressure die-casting production process of aluminum cylinder blocks for the world's leading automotive brands. The paper presents some aspects related to data analytics in the era of Industry 4.0. and Smart Factory concepts. The methodology includes computation tools for advanced data analysis and modelling, such as ANOVA (analysis of variance), ANN (artificial neural networks) both applied on the Statistica platform, then gradient and evolutionary optimization methods applied in MS Excel program’s Solver add-in. The main features of the presented methodology are explained and presented in tables and illustrated with appropriate graphs. All opportunities and risks of implementing data-driven modelling systems in high-pressure die-casting processes have been considered.
