Opis:
The technology of high-pressure die-casting (HPDC) of aluminum alloys is one of the most used and most economical technology for mass production of castings. High-pressure die-casting technology is characterized by the production of complex, thin-walled and dimensionally accurate castings. An important role is placed on the effective reduction of costs in the production process, wherein the combination with the technology of high-pressure die-casting is the possibility of recycling using returnable material. The experimental part of the paper focuses on the analysis of a gradual increase of the returnable material amount in combination with a commercial purity alloy for the production of high-pressure die-castings. The returnable material consisted of the so-called foundry waste (defective castings, venting and gating systems, etc.). The first step of the experimental castings evaluation consisted of numerical simulations, performed to determine the points of the casting, where porosity occurs. In the next step, the evaluation of areal porosity and microstructural analysis was performed on experimental castings with different amounts of returnable material in the batch. The evaluation of the area porosity showed only a small effect of the increased amount of the returnable material in the batch, where the worst results were obtained by the casting of the alloy with 90% but also with 55% of the returnable material in the batch. The microstructure analysis showed that the increase in returnable material in the batch was visibly manifested only by a change in the morphology of the eutectic Si.

Opis:
As part of the studies conducted in the field of broadly understood casting of non-ferrous metals, selected results on the impact of variable additions of copper and silicon in aluminium were presented. A series of melts was carried out with copper content kept constant at a level of 2% (1st stage) and 4% (2nd stage) and variable contents of silicon introduced into aluminium. The crystallization characteristics of the examined alloys and the percentage of structural constituents at ambient temperature were obtained by modelling the thermodynamic parameters of individual phases with the CALPHAD method. The microstructure of the obtained alloys was examined and microhardness was measured by the Vickers-Hanemann method. The alloy properties were assessed based on the results of mechanical tests, including ultimate tensile strength (UTS), hardness (BHN) and elongation (E). The machinability of the tested alloys was analyzed in a machinability test carried out by the Keep-Bauer method, which consisted in drilling with a constant feed force. The obtained results clearly indicate changes in the images of microstructure, such as the reduction in grain size, solution hardening and precipitation hardening. The changes in the microstructure are also reflected in the results of mechanical properties testing, causing an increase in strength and hardness, and plasticity variations in the range of 4 ÷ 16%, mainly due to the introduced additions of copper and silicon. The process of alloy strengthening is also visible in the results of machinability tests. The plotted curves showing the depth of the hole as a function of time and the images of chips produced during the test indicate an improvement in the wear resistance obtained for the tested group of aluminium alloys with the additions of copper and silicon.

Opis:
Directed energy deposition (DED) is an additive manufacturing process wherein an energy source is focused on a substrate on which a feedstock material is simultaneously delivered, thereby forming a small melt pool. Melting, solidification, and subsequent cooling occur at high rates with considerable thermal gradients compared with traditional metallurgical processes. Hence, it is important to examine the effects of cooling rates on the microstructures and properties of the additive manufactured materials. In this study, after performing DED with various energy densities, we investigated the changes in the microstructures and Vickers hardness of cast Al-33 wt.% Cu alloy, which is widely used to estimate the cooling rate during processing by measuring the lamellar spacing of the microstructure after solidification. The effects of the energy density on the cooling rate and resultant mechanical properties are discussed, which suggests a simple way to estimate the cooling rate indirectly. This study corresponds to the basic stage of the current study, and will continue to apply DED in the future.

Opis:
High-pressure die casting results in a high quality surface and good mechanical properties of castings. Under the effect of pressure, integral and solid castings are achieved without a large number of foundry defects. The correct and proper setting of technological parameters plays a very important role in minimizing casting defects. The aim of the presented article is to determine the optimum maximum piston velocity for a casting in the high-pressure casting process with two height variants, depending on their internal quality. It is because the internal quality of particular castings is important in terms of proper functionality in operations where the biggest problem is the porosity of the casting. The main cause of porosity formation is the decreasing solubility of gases (most often hydrogen) during the melt solidification. Solubility represents the maximum amount of gas that can dissolve in a metal under equilibrium conditions of temperature and pressure. Macroporosity and microporosity were determined from the sections of the surfaces in the determined zones of the castings. Here, the results was that the macroporosity decreased with increasing piston velocity. Ideal microstructure was evaluated at a piston velocity of 3 m/s for both types of castings. On the other hand, the increase in tube size has shown that velocities of 3 m/s and higher, the tube is more prone to macroporosity formation. The highest hardness was achieved at the piston velocity of 2 m/s at both tube lengths.

To determine the relationships between operating conditions and tribological properties of Zn-30Al-3Cu alloy, its wear characteristics were investigated at wide ranges of oil flow rate, pressure and sliding velocity using a block-on-disk type test apparatus. The results are compared to those of SAE 660 leaded bearing bronze. Wear loss of these materials increased with sliding distance, pressure and sliding velocity, but decreased slightly with oil flow rate. The relationships between operating conditions and lubricated wear properties of Zn-30Al-3Cu alloy were determined by nonlinear regression analysis of the experimental data. Lubricated wear behavior of the zinc-based alloy was discussed in terms its microstructure and mechanical properties, and test conditions.

Opis:
Secondary or multiple remelted alloys are common materials used in foundries. For secondary (recycled) Al-Si-Cu alloys, the major problem is the increased iron presence. Iron is the most common impurity and with presence of other elements in alloy creates the intermetallic compounds, which may negatively affect the structure. The paper deals with effect of multiple remelting on the microstructure of the AlS9iCu3 alloy with increased iron content to about 1.4 wt. %. The evaluation of the microstructure is focused on the morphology of iron-base intermetallic phases in caste state, after the heat treatment (T5) and after natural aging. The occurrence of the sludge phases was also observed. From the obtained results can be concluded that the multiple remelting leads to change of chemical composition, changes in the final microstructure and also increases sludge phases formation. The use of heat treatment T5 led to a positive change of microstructure, while the effect of natural aging is beneficial only to the 3rd remelting.

Opis:
The present research was conducted on thin-walled castings with 5 mm wall thicknesses. This study addresses the effect of the influence of different master alloys, namely: (1) Al-5%Ti-1%B, (2) Al-5%Ti and (3) Al-3%B, respectively on the structure and the degree of undercooling (ΔTα = Tα-Tmin, where Tα - the equilibrium solidification temperature, Tmin - the minimum temperature at the beginning of α(Al) solidification) of an Al-Cu alloy. The process of fading has been investigated at different times spent on the refinement treatment ie. from 3, 20, 45 and 90 minutes respectively, from the dissolution of master alloys. A thermal analysis was performed (using a type-S thermocouple) to determine cooling curves. The degree of undercooling and recalescence were determined from cooling and solidification curves, whereas macrostructure characteristics were conducted based on a metallographic examination. The fading effect of the refinement of the primary structure is accompanied by a significant change in the number (dimension) of primary grains, which is strongly correlated to solidification parameters, determined by thermal analysis. In addition to that, the analysis of grain refinement stability has been shown with relation to different grain refinements and initial titanium concentration in Al-Cu base alloy. Finally, it has been shown that the refinement process of the primary structure is unstable and requires strict metallurgical control.

Opis:
Effects of T6 heat treatment with double solution treatment on microstructure, hardness and corrosion resistance of a cast A319 (Al-4.93wt%Si-3.47wt%Cu) alloy were investigated. The T6 heat treatment comprised of the first solution treatment at 500±5°C for 8 h, the second solution treatment in the temperature range of 510 to 530±5°C for 2 h followed by water quenching (80°C), and artificial aging at 170°C for 24 h followed by water quenching (80°C). Microstructure of the alloy was studied by optical microscopy and electron microscopy, Rockwell hardness was measured, and corrosion resistance in 0.1 M NaCl aqueous solution was determined by a potentiodynamic technique. The results revealed that the T6 heat treatment with double solution treatment led to an improvement in corrosion resistance and comparable macrohardness as compared to those obtained from the case of single solution treatment. The second solution treatment at 520°C is the optimum leading to relatively low corrosion current density without substantial drawbacks on breakdown potential or the width of passive range.

Opis:
The impact of casting conditions on microstructure a and mechanical properties was described, especially for cast products from AlSi9Cu3 alloy. Particular attention was paid to the parameters of dendritic structure: DAS 1 and DAS 2. Selected mechanical properties (by static tension test) of test castings made using basic technologies of casting: GSC - gravity sand casting, GDC - gravity die-casting and HPDC - high-pressure die-casting, are presented for cast-on test bars and cast separately. Casts were made of the same alloy AlSi9Cu3. Fractures and the zone near the fracture (after static tension test) was subjected to VT - visual tests, PT - penetration tests and metallographic tests. The condition of porosity (fracture zone) was also assessed. The analysis of virtual results was performed using the NovaFlow & Solid system together with the database and they were compared to experimental tests. This way of validation was applied in order to assess the correlation between the local rate of cooling and the size of DAS for GSC, GDC and HPDC technologies. Finally, the correlation between the parameters of structure and mechanical properties with regard to the impact of porosity was signalized.

An experimental investigation was conducted to observe and analyze the microstructural evolution of phases present in the AK64 Al-Si-Cu alloy subjected to a modified T6 heat treatment (HT). The AK64 alloy1 is the Polish alternative of the A319.0 ASM standard aluminium alloy. The modified T6 HT schedule with a higher temperature and shorter duration was applied in the solutioning process and lower quenching and higher artificial ageing temperature than the prescribed by the ASM standard were used. The cooling curves registered during the liberating of overheating and solidifying processes give important information on nucleation temperatures for the Al dendrite network, Al-Si eutectic reaction and precipitation of Cu-rich phases. Comparison of the as-cast and heat treated microstructures revealed predicted microstructural changes and also partial fragmentation of the Fe-rich phases was observed after the application of the modified HT programme.

Opis:
Al-4.5Cu alloys are widely used in aerospace industries due to their low weight and high mechanical properties. This group of aluminium alloys is known as 2xx series and exhibits the highest mechanical properties however this alloy is known to suffer from feedability and high tendency for hot tearing. Al-Si alloys (3xx) have improved fluidity and better feedability particularly by several modifications such as Ti, B or Sr. Eutectic temperature is decreased and mechanical properties can be enhanced. Yet, the strength values of this alloy group cannot reach the values of 2xx series. Therefore, in this study, the effect of Ag addition on the fluidity of Al-4.5Cu alloy has been investigated. Standard size spiral mould was used. The casting temperature was selected to be 770oC. Five castings were made and Weibull statistical approach was used to evaluate the results. In addition, coating of the die with BN was also investigated. It was found that Ag addition and BN coating of the die revealed the most reproducible, reliable and high fluidity values.

Opis:
Purpose: The influence of age-hardening solution treatment at temperature 515 degrees centigrade with holding time 4 hours, water quenching at 40 degrees centigrade and artificial aging by different temperature 130, 150, 170 and 210 degrees centigrade with different holding time 2, 4, 8, 16 and 32 hours on changes in morphology of Fe-rich Al15(FeMn)3Si2 and Cu-rich (Al2Cu, Al-Al2Cu-Si) intermetallic phases in recycled AlSi9Cu3 cast alloy. Material/Methods: Recycled (secondary) AlSi9Cu3 cast alloy is used especially in automotive industry (dynamic exposed cast, engine parts, cylinder heads, pistons and so on). Microstructure was observed using a combination of different analytical techniques (scanning electron microscopy upon standard and deep etching and energy dispersive X-ray analysis – EDX) which have been used for the identification of the various phases. Quantitative study of changes in morphology of phases was carried out using Image Analyzer software NIS-Elements. The mechanical properties (Brinell hardness and tensile strength) were measured in line with STN EN ISO. Results/Conclusion: Age-hardening led to changes in microstructure include the spheroidization of eutectic silicon, gradual disintegration, shortening and thinning of Fe-rich intermetallic phases and Al-Al2Cu-Si phases were fragmented, dissolved and redistributed within alpha-matrix. These changes led to increase in the hardness and tensile strength in the alloy.
Materiał i metody: Pochodzący z recyklingu (wtórny) stop odlewniczy aluminium AlSi9Cu3 jest powszechnie używany, zwłaszcza w przemyśle motoryzacyjnym (dynamiczne, odkryte odlewy, części silnika, głowice cylindrów, tłoki itp.). Mikrostrukturę odlewów badano stosując kombinację różnych technik analitycznych (elektronowa mikroskopia skaningowa w połączeniu z analizą rentgenowską z dyspersją energii (EDX), standardową i z głebokim wytrawianiem), co pozwoliło identyfikować różne fazy międzymetaliczne. Fazy Al-Al2Cu-Si podlegały fragmentacji, zostały rozpuszczone i redystrybuowane w osnowie stopu. Zmiany te prowadzą do wzrostu twardości stopu i jego wytrzymałości na rozciąganie.
