This publication presents the possibility of extending the service life of the rotor shaft seal ring in an automotive turbocharger by using an intermetallic Al-Fe alloy. Comprehensive results of tribological, metallographic and profilometric tests of this alloy (vacuum cast) operating in a sliding association on a T-05 bench allowed the representation of a real friction node. Based on empirical tests, it will be possible to determine which alloy (Al-Fe alloy or the one currently used for sealing rings of a car turbocharger rotor shaft) has better tribological properties. For this purpose, the research was based on an experiment that assumes three main factors determining the wear of the tested association. The result of the experimental plan was to obtain threedimensional diagrams showing the influence of the wear factors on the friction force and surface topography.
W publikacji przedstawiono możliwość wydłużenia czasu eksploatacji pierścienia uszczelniającego wałka wirnika w turbosprężarce samochodowej poprzez zastosowanie międzymetalicznego stopu Al-Fe. Kompleksowe wyniki badań tribologicznych, metalograficznych oraz profilometrycznych tego stopu (odlewanego próżniowo) pracującego w skojarzeniu ślizgowym na stanowisku T-05 pozwoliły na odzwierciedlenie rzeczywistego węzła tarcia. Na podstawie przeprowadzonych badań empirycznych będzie można stwierdzić, który ze stopów (stop Al-Fe czy obecnie stosowany na pierścienie uszczelniające wałka wirnika turbosprężarki samochodowej) posiada lepsze właściwości tribologiczne. W tym celu badania oparto na eksperymencie, który zakłada trzy główne czynniki decydujące o zużyciu badanego skojarzenia. W wyniku przeprowadzonego planu eksperymentu możliwe było uzyskanie wykresów trójwymiarowych ujmujących wpływ czynników eksploatacyjnych na siłę tarcia oraz topografię powierzchni.

Opis:
The main objective of this study was to design a journal bearing, such that it can withstand the forces that arise in context to increasing the length of the shaft in an automotive turbocharger. The work will also provide information on how the design changes affect the overall performance of the bearing. The design changes include the thickness of the oil film, the number of grooves, the dimension of the grooves, the number of inlets and outlets, the dimension of the babbitt and mainly the length of the journal bearing. The simulation models were created using CATIA V5 and the analysis is done using ANSYS 19.2. The flow is considered to be laminar and is calculated using Reynold’s Equation. The new concept gave insight on how the design considerations affect the pressure distribution and the pressure developed. From the results, it was interpreted that the new design can withstand the four times the pressure while distributing the pressure over twice the original design.

In ultralight aviation, a very important engine parameter is the power-to-weight ratio. On the one hand, there is a tendency to minimize the size and weight of engines, and on the other hand, there is a demand to achieve the highest possible power by using supercharging systems. Increasing power brings many benefits, but it also increases temperature in the exhaust system, posing a threat to delicate parts of the ultralight aircraft fuselage. Therefore, it is necessary to control temperature values in the engine exhaust system. This article presents the temperature distribution in the exhaust system of an aircraft engine by the example of a four-cylinder Rotax 912 engine with an electronic fuel injection system. The research was conducted in two stages: measurements were made first for the engine without a turbocharger with an original exhaust system and later for its modified version with an added turbocharger system. The paper presents a comparative analysis of exhaust gas temperatures measured at three points: 30, 180 and 1000 mm from the cylinder head. The tests were conducted for the same preset engine operating conditions at constant speed and manifold air pressure. It has been shown that the exhaust temperature in the exhaust manifold decreases with the distance from the cylinder head. The highest gradient, over three times higher than the gas temperature from 589.9 °C to 192.3 °C, occurred in the manifold with a turbocharger for 2603 RPM and 31 kPa of manifold air pressure. The introduction of turbocharging causes an increase in exhaust gas temperatures before the turbocharger by an average of 12%, with this increase being greater for operating points of higher inlet manifold pressure. Turbocharging also causes a significant decrease in exhaust gas temperatures behind the turbocharger and the silencer because the temperature drops there by an average of 25%.

Opis:
Squeeze film dampers (SFDs) are commonly used in turbomachinery in order to introduce external damping, thereby reducing rotor vibrations and acoustic emissions. Since SFDs are of similar geometry as hydrodynamic bearings, the REYNOLDS equation of lubrication can be utilised to predict their dynamic behaviour. However, under certain operating conditions, SFDs can experience significant fluid inertia effects, which are neglected in the usual REYNOLDS analysis. An algorithm for the prediction of these effects on the pressure build up inside a finite-length SFD is therefore presented. For this purpose, the REYNOLDS equation is extended with a first-order perturbation in the fluid velocities to account for the local and convective inertia terms of the NAVIER-STOKES equations. Cavitation is taken into account by means of a mass conserving two-phase model. The resulting equation is then discretized using the finite volume method and solved with an LU factorization. The developed algorithm is capable of calculating the pressure field, and thereby the damping force, inside an SFD for arbitrary operating points in a time-efficient manner. It is therefore suited for integration into transient simulations of turbo machinery without the need for bearing force coefficient maps, which are usually restricted to circular centralized orbits. The capabilities of the method are demonstrated on a transient run-up simulation of a turbocharger rotor with two semi-floating bearings. It can be shown that the consideration of fluid inertia effects introduces a significant shift of the pressure field inside the SFDs, and therefore the resulting damper force vector, at high oil temperatures and high rotational speeds. The effect of fluid inertia on the kinematic behaviour of the whole system on the other hand is rather limited for the examined rotor.

Full-floating ring bearings cause nonlinear vibrations of turbocharger rotors, and they have higher hydrodynamic power losses in comparison with rolling element bearings. Both issues can be improved if several shallow axial grooves are machined in the inner surface of the floating ring. The grooves are usually not manufactured precisely in order to keep production costs as low as possible. This work investigates the role of the machining errors on the dynamics of the turbocharger rotor. More specifically, the effects of the precisely-machined grooves on the dynamics of the system are explained. Then the influence of the uncertainties on both vibrations and hydrodynamic power losses in the bearings is investigated.

A combustion engine turbocharger works in most difficult conditions due to high temperatures of the fuels it is driven by, vibrations and high rotational speeds of its shaft up to 200 thousand rpm. In addition, under these conditions, there are difficulties with lubrication of the blade axes. Thus, the combustion engine turbocharger is exposed to the damages occurring during the engine operation process. The frequency of damages was determined on the basis of tests for a selected group of vehicles. The object of detailed author’s own research was the Audi 3.0 V6 TDI engine of the Audi A6 C6 car which cooperated with a Borg Warner turbocharger with a variable angle of turbine steering wheel blades. These positioners are also exposed to adverse conditions: mainly vibrations and high temperatures. They are subjected to frequent damages, which often affect the engine control parameters. An analysis of the positioner element damage as well as a group of testers to assess their technical condition was made. The evaluated testers were allowed only to determine the efficiency of the turbocharger, but without indicating its technical condition or its positioner separately. Consequently, the author’s own research methodology and the construction of a new tester for the electromechanical turbocharger adjuster was developed. The necessary tests for the vehicle mileage up to 350,000 km were carried out. The self-designed tester can also estimate the degree of electromechanical wear of the positioner in the engine supercharging system as well as the resistance of its movements resulting from the pollution of the VTG turbocharger mechanism with the turbine steering wheel positioner, with variable geometrical parameters.

This article presents the vibration analysis of a turbocharger, whose compression wheel was manufactured using a high-precision additive manufacturing technology. Currently, there are advance studies around the world for the development of parts of innovative fluid-flow machines using additive manufacturing techniques. The experimental research was carried out under conditions of reduced flow temperatures. The tests and the analysis were performed on a wheel manufactured using a 3D printing technology and on a conventionally used aluminium wheel. Apart from an FFT analysis of the vibration signal during machine operation, a machine run-up test was conducted (up to a speed of 105,000 rpm). The results showed the positive impact of the use of a plastic wheel on the dynamics of the system at a certain speed range, which might contribute to the development of a new method to optimise the geometry of flow systems in small high-speed turbomachines. A modified automotive turbocharger was subjected to experiments on a test stand.

The article presents the results of the investigations of turbocharger shaft bearing using different kinds of lubrication conditions (dry friction and lubrication with different kind of oils). In particular, the wear of the turbocharger shaft surface was evaluated. One of the most frequent failures is the seizure of the turbocharger shaft in the slide bearing, causing its rotation, which leads to destruction of the assembly and costly repairs. On the basis of the conducted tests, it was found that the average value of representative breaks surface on the turbocharger shaft are reduced using of a less viscous oil. Similar situation was seen using new oil instead overworked oil – it had an influence on the value of diameter of breaks.

In this study, a prototype four-stroke spark ignition engine with four cylinders (two valves per cylinder), with and without turbocharger, as well as variable valve timing system to adjustment of variable valve duration has been investigated. This study covers the effects of intake valve opening (IVO), Intake valve closing (IVC), exhaust valve opening (EVO) and exhaust valve closing (EVC) angles on engine performances and fuel economy. The calculations of engine performance were carried out using the 1-Dimensional simulation with AVL BOOST software. The effects of different valve timing strategies and a combination of them from simulations were analyzed and compared with the reference fixed valve timing cases. It was shown that substantial improvements in fuel consumption and performance can be achieved. The improvements of Indicated Specific Fuel Consumption (ISFC) are remarkable in turbocharged models. Furthermore, we can see the noticeable improvements in torque and power in the naturally aspirated engine.

This paper dals with design of optimized electronic control for diesel engines for all-terrain vehicles. Niniejszy dokument przedstawia projekt zoptymalizowanego sterowania elektronicznego dla silników wysokoprężnych do pojazdów terenowych. W pracy opisano szczegółową propozycję algorytmu sterowania, a także procedurę dotyczącą innowacji turbosprężarki. Zaprojektowany algorytm optymalizacyjny jest weryfikowany na prawdziwym pojeździe Land Rover Defender. W ostatniej części artykułu omówiono pomiary elektrodynamicznego dynamometru.

Turbocharger turbine blades suffer from periodic vibration and flow induced excitation. The blade vibration signal is a typical non-stationary and sometimes nonlinear signal that is often encountered in turbomachinery research and development. An example of such signal is the pulsating pressure and strain signals measured during engine ramp to find the maximum resonance strain or during engine transient mode in applications. As the pulsation signals can come from different disturbance sources, detecting the weak useful signals under a noise background can be difficult. For this type of signals, a novel method based on optimal parameters of Ensemble Empirical Mode Decomposition (EEMD) and Teager Energy Operator (TEO) is proposed. First, an optimization method was designed for adaptive determining appropriate EEMD parameters for the measured vibration signal, so that the significant feature components can be extracted from the pulsating signals. Then Correlation Kurtosis (CK) is employed to select the sensitive Intrinsic Mode Functions (IMFs). In the end, TEO algorithm is applied to the selected sensitive IMF to identify the characteristic frequencies. A case of measured sound signal and strain signal from a turbocharger turbine blade was studied to demonstrate the capabilities of the proposed method.

The power and efficiency of a two-stroke engine strongly depends on the efficiency of the scavenging process which consists in removing the rest of the exhaust gases from the cylinder and filling it with a fresh charge. The quality of the charge exchange process is significantly influenced by the construction of the intake system. The paper presents a zero-dimensional model of the aircraft two-stroke opposed-piston diesel engine with two variants of the intake system: with a mechanical compressor and a turbocharger connected in series with a mechanical compressor. Simulation studies of the developed cases were carried out in the AVL BOOST software. For the defined engine operating points, its performance was compared for different designs of the intake system. It was confirmed that the use of a turbocharger with a mechanical compressor extends the range of operating at high altitudes.

The subject of the article is the identification of factors behind the incorrect operation of a car turbocharger that, in longer perspective, lead to the damage of the device. Due to the operating principle and design features, the device works with many engine systems – intake, exhaust, lubrication systems and also, increasingly more often, with the cooling system. A multitude of relations, complexity, and working conditions are reasons due to which the device is sensitive to disturbances of quality parameters of the working media (e.g. oil). In the article based on the selected causes of damage of turbochargers, we focused on the following initiating event, concerning the bearings lubrication system, which is clogged oil strainer. The authors aims at performing an analysis allowing to increase the detectability of emerging malfunctions that lead to deterioration of operating conditions of the device. For this task tool such as ETA (Event Tree Analysis) was used. It is a tool for assessing system and process safety. It facilitates detecting potential risks, as well as relations existing between actions or events. This method explores the path from the initiating event to the outcome (most often representing the immobilization of the tested object), with particular emphasis on intermediate stages affecting the technical condition of the object. Unlike the FTA analyses, which have a deductive nature, the ETA analysis is inductive. The analysis of the obtained results, supported with validation by means of ETA, allowed proving that, given the current state of knowledge and advancements in technology, it is possible to apply additional sensors for monitoring the operation of a turbocharger. The proposed modifications were considered minor design changes that significantly increase the reliability of the device.

Failure Mode and Effect Analysis (FMEA) is a key risk management tool used in detecting and eradicating potential failure for the purpose of improving the reliability and safety of a system. However, the traditional FMEA in spite of its popularity has inadequacies that have hindered the effectiveness of the tool in analyzing risk of failure modes. Due to the shortcomings of the technique, different improved versions have been suggested in the literature in order for risk to be analysed more effectively but majority of these versions are computationally challenging. In this paper, a simple approach is in troduced for improving the risk analysis capability of the FMEA. The approach utilizes Evaluation based on Distance from Average Solution (EDAS) as an alternative to RPN of FMEA in analyzing risk of failure. A case study of the turbocharger system of a diesel engine is applied to demonstrate the usefulness of the method. The result obtained from the EDAS method were compared with approaches in the literature previously used to address risk analysis of a turbo charger. The result of the analysis indicated that the EDAS method is a feasible alternative technique for risk analysis.

Opis:
Safe operation of a merchant vessel is dependent on the reliability of the vessel’s main propulsion engine. Reliability of the main propulsion engine is interdependent on the reliability of several subsystems including lubricating oil system, fuel oil system, cooling water system and scavenge air system. Turbochargers form part of the scavenge sub system and play a vital role in the operation of the main engine. Failure of turbochargers can lead to disastrous consequences and immobilisation of the main engine. Hence due consideration need to be given to the reliability assessment of the scavenge system while assessing the reliability of the main engine. This paper presents integration of Markov model (for constant failure components) and Weibull failure model (for wearing out components) to estimate the reliability of the main propulsion engine. This integrated model will provide more realistic and practical analysis. It will serve as a useful tool to estimate the reliability of the vessel’s main propulsion engine and make efficient and effective maintenance decisions. A case study of turbocharger failure and its impact on the main engine is also discussed.
