In this paper, an Assembly Line Balancing Problem (ALBP) is presented in a real-world automotive cables manufacturer company. This company found it necessary to balance its line, since it needs to increase the production rate. In this ALBP, the number of stations is known and the objective is to minimize cycle time where both precedence and zoning constrains must be satisfied. This problem is formulated as a binary linear program (BLP). Since this problem is NP-hard, an innovative Genetic Algorithm (GA) is implemented. The full factorial design is used to obtain the better combination GA parameters and a simple convergence experimental study is performed on the stopping criteria to reduce computational time. Comparison of the proposed GA results with CPLEX software shows that, in a reasonable time, the GA generates consistent solutions that are very close to their optimal ones. Therefore, the proposed GA approach is very effective and competitive.

Assembly lines are special flow-lines production systems which are typical in the industrial production of high quantity standardized commodities. Assembly line balancing is based on evenly distribution of operations between workstations so that each idle time of the machines was minimal. It is assumed that operation times on the machines and the precedence relationship existing between the operations which results from the technology of the production line and the cycle time or the number of machines are known. In the paper short description about general assembly line problem and cost-oriented is described. Next the author presents description of used algorithms. A numerical example is calculated and the results are discussed. Presented paper shows that cost oriented assembly line balancing problem differs from time oriented problem and the differences are underlined.

The paper deals with the problem of optimal configuration of a type of transfer lines which are equipped with transfer machines. Such machines perform operations with standard modular spindle heads which are activated sequentially. All operations assigned to the same spindle head (block of operations) are executed simultaneously by a set of tools fixed at the spindle head. The quantity of machines and spindle heads used to produce a part with the given productivity rate defines the final cost of the transfer line which must be minimized. To minimize this cost, a combinatorial problem of operations assignment to blocks and machines must be solved. The solution must provide a desired productivity (cycle time), it must also satisfy precedence and compatibility constraints. In this paper, we suggest improved versions of FSIC heuristic algorithm in order to help line designers to solve real-scale industrial problems. Results of computational experiments obtained for industrial cases are presented.

Thai jewelry is the world’s leading jewelry which has gained high reputation and recognition from customers worldwide. In the past decade, jewelry have become one of the top ten export product of Thailand with the current export value of around 58,000 million baht per year which is 3.4 percent of all Thailand export products. Due to the high competition in the world market, however, Thai jewelry manufacturers needs to continue to improve their product quality as well as process efficiency in order to gain more market share. Currently, computer-aided tools have become more powerful tool in jewelry production management. They have been used to design production process, plant and workstation layout, production planning, worker’s scheduling, and other decisive decision making in both high management and shop floor levels. This research demonstrates a case study of plant simulation application for jewelry production process improvement. The objective is to reduce bottlenecks and increase productivity in wax pattern and casting processes using line balancing. Various scenarios have been proposed in order to support different level of desired output rate due to the increase of demand. The results of line balancing and simulation models reduce bottlenecks. Hence, productivity is increased. The desired throughput rates are achieved with the minimum number of workers and machine in the system.

The paper describes the application of a simulation environment (Tecnomatix Plant Simulation) for solving a real manufacturing problem. The studied case consisted in rebalancing the production line with a specified number of operators on the line. The first stage of the study involved determination of the production cycle and key performance indicators. The production system was then divided into work cells. After that, proposed design assump-tions were verified via a simulation model.

This paper presents a heuristic procedure for assigning assembly tasks to workstations where both productivity and ergonomics issues are considered concurrently. The procedure uses Kilbridge and Wester’s algorithm to obtain an initial task–workstation assignment solution which minimizes the balance delay of an assembly line. A task reassignment algorithm was applied to improve the initial solution by exchanging assembly tasks, which smooth postural load among workers, between workstations. A composite index of variation was used to measure the effectiveness of the task–workstation assignment solution. On the basis of clothes assembling, it was found that the task–workstation assignment solution with a minimum composite index of variation can be obtained with relatively equal weights in balance delay and postural load.

W artykule przedstawiono analizę wyników otrzymywanych podczas obliczeń balansu linii montażowej dla problemu czasowo i kosztowo zorientowanego. Omówiono krótko ideę balansowania linii montażowej, następnie przedstawiono problem czasu i kosztów występujący podczas tworzenia harmonogramu i sekwencji zadań przydzielanych do linii. Przedstawiono również przykłady numeryczne, które pokazują różnicę w podejściu czasowym i kosztowym. Przeprowadzono analizę wyników i sformułowano wniosek, iż oba podejścia prowadzą czasem do różnych wyników.
In the paper the analysis of result of time-oriented assembly line balancig problem and cost oriented assembly line balancing problem is presented. Short description of assembly line balancing problem is given. Then the problem of time and costs in assembly systems is shown. The idea of cost-oriented algorithm is presented, too. Two examples are calculated and the results are discussed. As a conclusion an important note is given, that using of methods of time and cost oriented can lead to different results.

In this study, general information on assembly line and simulation and researches on assembly line balancing are theoretically analysed. Afterward time studies with respect to blouse production, which will be analysed in assembly line balancing, are conducted and information, which is necessary for assembly line balancing, is obtained. In parallel with the data obtained, the assembly line is firstly balanced by the Hoffman method, which is one of the heuristic methods. Then the assembly line is balanced again using the Arena Simulation program and results which belong to two different assembly line balancing resolutions are given. The aim of the study is to create an assembly line which has highest line efficiency by using an optimum number of machines and operators as well as highlight the applicability of the Hoffman method to ready-to-wear assembly lines.
W pracy analizowano teoretycznie ogólne informacje dotyczące linii produkcyjnych ich symulacji i równoważenia, a następnie przystąpiono do analizy konkretnego przypadku linii produkcyjnej bluzki. Równocześnie wykorzystując uzyskane dane linia produkcyjna została w pierwszej kolejności zrównoważona metodą Hoffmana będącą jedną z metod heurystycznych. Następnie linia produkcyjna została zrównoważona powtórnie stosując program symulacyjny Arena i wyniki które należą do dwóch rożnych linii produkcyjnych. Celem badania było stworzenie linii produkcyjnej, która posiadałaby najwyższą efektywność przy stosowaniu optymalnej liczby maszyn i operacji, jak również podkreślenie stosowania metody Hoffmana dla linii produkcyjnych produkujących odzież.

Since more than 100 years ago a simple assembly line was introduced in the American Ford automotive factory. Nowadays we can find papers and books with description of different structures and different kinds of production. This article deals with the problem of low production demand which is coming from the market and considers three different manufacturing structures: single (straight) assembly line, U-line and assembly round table. The description of all above mentioned structures is given. The fundamental assumptions according to balancing problem are shown. Selected heuristics methods for solving assembly line balancing problem are described. Advantages and disadvantages of these structures are considered. Also numerical examples are calculated and final results are estimated (smoothness index, line efficiency, time of line, number of turns for rotating round table). At the end the conclusions and remarks are presented.

The assignment of workloads to production equipment is one category of planning decision for an electronics assembly factory. In practice, line balancing requires not only selecting machines with sufficient placement accuracy and feeder capacity, but also addressing a host of other operational objectives and constraints. Motorola Labs led a multi-year effort to apply mathematical programming to balance a variety of production mix and volume scenarios. By representing the optimization problem as a specially structured, mixed linear-integer program, we were able to incorporate a high degree of reality in the model, simultaneously optimizing fixed setups, handling custom parts, maximizing machine uptime, and mitigating secondary bottlenecks. This paper presents the story of how we developed and deployed a software solution that significantly improved assembly cycle times, setup changeovers, and overall factory productivity, saving the company tens of millions of dollars.

This paper presents the concept and methodology for the designing of a “tree-shaped” production line. The concept is a result of the search for production unit organization that meets the Lean Production assumptions, i.e. focusing on lead time (throughput time) shortening with simultaneous ability of use in conditions of varied product range. The varied product range characterized by lower technological-organizational similarity when compared to “Ushaped” units typical for Lean Production. The paper presents an algorithm for the designing of a “tree-shaped” production line and examples of its application. The designed unit underwent evaluation according to the criteria preferred by Lean Manufacturing experts. The designed production unit achieved results confirming the effectiveness of the proposed concept for the analysed sets of input data on the product range and production capacities.

This paper aims to enhance the productivity of a chilled beef production line by comparing two techniques; standard time calculation and simulation. The best improvement method was obtained using the work-study principle, a network diagram, and bottleneck identification. Two methods for improvement are proposed based on the ECRS, the Theory of Constraint (TOC), and line balancing concepts. A simulation model is developed to mimic the actual production line. The simulation results are verified, validated, and compared. Some workstations were combined, and the allocation of the workers was arranged. The present production line efficiency was 46.21%, which increased to 67.09% and 79.71% from the suggested methods. It showed that using the standard time calculation gives a different result from the simulation. In summary, the simulation model along with the application of TOC and ECRS, provides accurate information and improves overall productivity.

In the two-sided mixed-model assembly line, there is a process of installing two single stations in each position left and right of the assembly line with the combining of the product model. The main aim of this paper is to develop a new mathematical model for the mixed model two-sided assembly line balancing (MTALB) generally occurs in plants producing large-sized high-volume products such as buses or trucks. According to the literature review, authors focus on research gap that indicate in MTALB problem, minimize the length of the line play crucial role in industry space optimization.In this paper, the proposed mathematical model is applied to solve benchmark problems of two-sided mixed-model assembly line balancing problem to maximize the workload on each workstation which tends to increase the compactness in the beginning workstations which also helps to minimize the length of the line. Since the problem is well known as np-hard problem benchmark problem is solved using a branch and bound algorithm on lingo 17.0 solver and based on the computational results, station line effectiveness and efficiency that is obtained by reducing the length of the line in mated stations of the assembly line is increased.

A novel problem dealing with design of reconfigurable automated machining lines is considered. Such lines are composed of workstations disposed sequentially. Each workstation needs the most suitable equipment. Each available piece of equipment is characterized by its cost, can perform a set of operations and requires skills of a given level for its maintenance. A multiobjective approach is proposed to assign tasks, choose and allocate pieces of equipment to workstations taking into account all the problem parameters and constraints. The techniques developed are based on a genetic algorithm of type NSGA-II. The NSGA-II suggested is also combined with a local search. These two genetic algorithms (with and without local search) are tested for several line examples and for two versions of the considered problem: bi-objective and four-objective cases. The results of numerical tests are reported. What is the most interesting is that the assessment of these algorithms is accomplished by using three measuring criteria: the direct measures of gaps, the measures proposed by Zitzler and Thiele in 1999 and the distances suggested by Riise in 2002.
