Opis:
The development of industry is determined by the use of modern materials in the production of parts and equipment. In recent years, there has been a significant increase in the use of nickel-based superalloys in the aerospace, energy and space industries. Due to their properties, these alloys belong to the group of materials hard-to-machine with conventional methods. One of the non-conventional manufacturing technologies that allow the machining of geometrically complex parts from nickel-based superalloys is electrical discharge machining. The article presents the results of experimental investigations of the impact of EDM parameters on the surfaces roughness and the material removal rate. Based on the results of empirical research, mathematical models of the EDM process were developed, which allow for the selection of the most favourable processing parameters for the expected values of the surface roughness Sa and the material removal rate.

The main factors in Electro Discharge Machining (EDM) are the material removal rate and the relative electrode-tool wear. The material removal rate and the relative electrode-tool wear depend on many parameters, in particular on the parameter of electrical discharge and the properties of electrode materials. The developed mathematical model describes the relationship between the parameters of material removal from electrodes and machining parameters. In order to estimate the volume of material removed from electrode, a mathematical model of erosion for single electrical discharge was applied. Estimation of material removal was determined using energy balance. The experimental results confirm the validity of the developed mathematical model.

Transformers are crucial elements in the transmission and distribution of electrical energy. The importance of diagnosing these equipments are two-fold: (1) the necessity of service reliability and (2) the likelihood to avoid economic and environmental concerns. Under service conditions, the electrical and thermal stresses or chemical contaminants may degrade the insulation oil inside the transformer and cause incipient failures or reduce its service life. Partial discharges well recognized to be among the most common stresses that can lead to slow but steady degradation of insulating oil in transformers. The present work aims at understanding the influence of low energy electrical discharge on mineral oil based on two spectroscopic methods: FTIR spectroscopy and Frequency Domain Spectroscopy (FDS). An electrical fault has been created by continuous discharge of 10 kV on the surface of various oil samples according to the ASTM D6180. From the FDS results, it was found that the amount of charge carriers and moisture increased with the aging time elapsed that influences the conduction phenomena and in turn, increases the dissipation factor. These results are confirmed by the FTIR results, which show that the intensity of the peak absorbance of the C–H and C-C functional group decreased with aging. The application of these two methods may help monitoring the condition of oil. A combined FTIR and FDS measurements highlighted the correlations between modifications in electrical properties and changes in the chemical structure of the oil under electrical accelerated ageing.

Opis:
Wire electrical discharge machining (WEDM) is a non-conventional material-removal process where a continuously travelling electrically conductive wire is used as an electrode to erode material from a workpiece. To explore its fullest machining potential, there is always a requirement to examine the effects of its varied input parameters on the responses and resolve the best parametric setting. This paper proposes parametric analysis of a WEDM process by applying non-parametric decision tree algorithm, based on a past experimental dataset. Two decision tree-based classification methods, i.e. classification and regression tree (CART) and Chi-squared automatic interaction detection (CHAID) are considered here as the data mining tools to examine the influences of six WEDM process parameters on four responses, and identify the most preferred parametric mix to help in achieving the desired response values. The developed decision trees recognize pulse-on time as the most indicative WEDM process parameter impacting almost all the responses. Furthermore, a comparative analysis on the classification performance of CART and CHAID algorithms demonstrates the superiority of CART with higher overall classification accuracy and lower prediction risk.

This paper presents method for the unconventional machining of the blades of steam turbines. Blade material as steel X12Cr13 was chosen into the investigation. Blade failures in gas turbine engines often lead to loss of all downstream stages and can have a dramatic effect on the availability of the turbine engines.. Conventional machining of the roots of steam turbine blades causes high temperature and rapid wear of tool which makes machining expensive WEDM is currently regarded among the most popular non-conventional machining. WEDM allows treatment of hard, brittle materials and composite, irrespective of their structure (thin-wall components) and mechanical properties. Submitted work is an analysis of potential impact on the received thickness of heat affected zone by appropriate heat treatment of material prior to WEDM. Such action is intended to eliminate or reduce the initiating impact of any microcracks on the formation of surface defects on the turbine blades roots during operation. The aim of the article is to replace the traditional methods of machining the blades roots by WEDM and thus the elimination of problems such as the need to monitor the tool wear. The presented experimental study was carried out on a modern wire EDM Sodick AQ327L. Investigated were the effects of WEDM of X12Cr13 steel as the Heat Affected Zone, the micro-fractures and surface roughness parameters.

Electrical Discharge Machining is a process that is commonly used to machine hard and extra-hard materials and to cut/produce very intricate shapes. This method involves putting to controlled use the destructive power of electrical discharges occurring in a spark gap, or in the space between the electrode and the workpiece. In electrical discharge machines the power generator applies voltage pulses to the spark gap, thus causing the machining process to begin. This article presents equivalent spark gap models that are useful in the design and simulation testing of EDM generators. Spark gap model operation is presented using computer simulations performed in the LTspice simulator.

Starch is extensively used in the food industry as a texture modifier, a fat substitute, and in other applications. To optimise starch functional properties for specific use, it is subjected to various modifications. High-voltage electrical discharge (HVED) treatment, as a non-thermal and rapid process, was applied in this research as a single method and in combination with phosphorylation in order to explore its potential for improving starch physicochemical properties. Maize, wheat, potato, and tapioca starches were modified, and Na5P3O10 and Na2HPO4 were used for phosphorylation. Starch gelatinisation parameters (by DSC); paste clarity; and contents of amylose, damaged starch, and resistant starch were determined; and FTIR-ATR spectra were recorded. All modifications reduced the enthalpy of gelatinisation and decreased contents of amylose, resistant starch, and damaged starch. The effect of the HVED treatment on starch properties depended on starch type and combinations with chemicals. HVED could act as an aid in the starch phosphorylation process since the properties analysed were more effectively improved when HVED was combined with phosphorylation than by phosphorylation alone.

Opis:
To achieve better precision of features generated using the micro-electrical discharge machining (micro-EDM), there is a necessity to minimize the wear of the tool electrode, because a change in the dimensions of the electrode is reflected directly or indirectly on the feature. This paper presents a novel modeling and analysis approach of the tool wear in micro-EDM using a systematic statistical method exemplifying the influences of capacitance, feed rate and voltage on the tool wear ratio. The association between tool wear ratio and the input factors is comprehended by using main effect plots, interaction effects and regression analysis. A maximum variation of four-fold in the tool wear ratio have been observed which indicated that the tool wear ratio varies significantly over the trials. As the capacitance increases from 1 to 10 nF, the increase in tool wear ratio is by 33%. An increase in voltage as well as capacitance would lead to an increase in the number of charged particles, the number of collisions among them, which further enhances the transfer of the proportion of heat energy to the tool surface. Furthermore, to model the tool wear phenomenon, a regression relationship between tool wear ratio and the process inputs has been developed.

Opis:
Electrical discharge machining (EDM) is a non-traditional machining process widely used in manufacturing to create complex geometries on hard-to-machine materials. The tool material used in EDM plays a crucial role in determining the machining performance and final surface finish of the workpiece. In this research, we aimed to optimize the tool selection for creating circular holes on SG iron (grade 450/12) using EDM. To this end, we employed a step-wise weight assessment ratio analysis (SWARA) based combined compromise solution (CoCoSo) approach to evaluate the performance of different tool materials under various machining conditions. The machining conditions considered in this study included peak current (I), pulse-on time (Ton), and inter-electrode gap (IEG). The results of our study showed that the CoCoSo approach is an effective method for tool selection in EDM, and it can be used to identify the optimal tool material and machining conditions for creating circular holes on SG iron. The final appraisal scores obtained from the ranking of tool materials indicated that copper tools scored highest (2.4767, ranking 1), followed by copper tungsten (2.3615, ranking 2), while brass scored lowest (1.6606, ranking 3). Furthermore, Spearman's rank correlations for different integrated MCDM techniques were performed, which demonstrated the efficacy of this technique. It has been demonstrated that implementing the SWARA-CoCoSo method can effectively optimize the EDM process with regard to sustainable machining practices.

Opis:
The paper presents examples of applications for metal composite materials on Al matrix reinforced with ceramic particles in the form of grains, fibre or whiskers in the automotive industry. Highlighted are the advantages and drawbacks of such composite materials and issues involved in shaping complete parts. Presence of hard and brittle ceramic particles in the Al alloy (given their sufficient concentration) significantly impacts on the physical, chemical and mechanical properties of the material and its suitability for shaping complete parts and constituting a surface layer (SL) with required properties. In making metal composite materials of Al alloys, various (including the latest) methods of casting are applied, often in combination with press molding in semi-fluid state, as well as powder metallurgy (P/M) methods. The final machining of functionally significant surfaces is done by machining (by all ways and variants). With presence of more than 5% (by volume) ceramic reinforcing particles it becomes necessary to use cutting blades of the so-called super hard materials, including composites of polycristalline diamond and diamond. This considerably increases manufacturing costs. Electrical discharge machining has proved to be an effective way for shaping metal parts, in all its variants: sinker (EDM), wire erosion (WEDM), micromachining (ěEDM), shaping by free electrode (REDM), discharge grinding (AEDM) and other. Cited in the paper are the results of own research connected with EDM and WEDM of Al alloys composite cast and reinforced with particles of Al2O3 (AlSi7Mg + 20%Al2O3) and a composite material produced by powder metallurgy methods (P/M) reinforced with various (maximum 10%) concentrations of Al2O3 or SiC or Si3N4. EDM and WEDM technological characteristics were defined for the studied materials in the form of regressive dependencies as statistical models of given indicators allowing for defining impact of machining parameters on shaping the indicators. In addition, there are selected photos of metallographic structures, enabling observation and evaluation of surface layer phase changes and chemical composition after EDM. The highly enlarged SEM micro-photos which are included show the geometric structure of machined surface, micro-cracks on borders of the composite material grains, presence of minor reinforcement particles adhering to the surface. This confirms the complex nature of electrical discharge machining mechanism taking place locally after very high temperatures and in a very short time, in presence of cold dielectric.
