Nowadays lot of scientific work inspired by industry companies was done with the aim to avoid the use of cutting fluids in machining operations. The reasons were ecological and human health problems caused by the cutting fluid. The most logical solution, which can be taken to eliminate all of the problems associated with the use of cooling lubricant, is dry machining. In most cases, however, a machining operation without lubricant finds acceptance only when it is possible to guarantee that the part quality and machining times achieved in wet machining are equalled or surpassed. Surface finish has become an important indicator of quality and precision in manufacturing processes and it is considered as one of the most important parameter in industry. Today the quality of surface finish is a significant requirement for many workpieces. Thus, the choice of optimized cutting parameters is very important for controlling the required surface quality. In the present study, the influence of different machining parameters on surface roughness has been analysed. Experiments were conducted for turning, as it is the most frequently used machining process in machine industry. All these parameters have been studied in terms of depth of cut (ap), feed rate (f) and cutting speed (vc). As workpiece, material steel S235 has been selected. This work presents results of research done during turning realised on conventional lathe CDS 6250 BX-1000 with severe parameters. These demonstrate the necessity of further, more detailed research on turning process results.

Material separation is one of the basic technological operations. Abrasive water jet machining (AWJM) is a universal cutting method; it is used for almost all structural materials, ranging from easy-to-cut materials such as aluminium alloys to materials that are difficult-to-cut after thermal treatment. In terms of assembly accuracy and product safety, surface quality and edge condition after cutting are of vital importance. Machining with ceramic brushes mounted on the machining centre is one of the methods for improving surface quality and removing burrs after AWJM. The aim of this study is to analyse the influence of machining conditions with ceramic brushes on the surface quality and effectiveness of deburring after abrasive water jet machining of EN AW-7075 aluminium alloy. For all tested brushing treatment conditions lower roughness parameters were obtained compared to the base surface after AWJM. A positive deburring effect was achieved for all fibre types after one brush pass. For the brush with the lowest stiffness fibres a rounded edge was obtained, while for the fibres with higher stiffness – the edges were chamfered.

The article deals with the simulation of single-oscillating grooves superfinishing. A model of the superfinishing tool was created according to the input information about the tool and the superfinishing process. Using this tool, a simulation of the cutting process was performed. The input parameters for the simulation were the cutting conditions, which determined the paths of tools individual grains (process kinematics). The simulation is realized by gradual removal of the workpiece material by individual grains of the tool. The result of the simulation is the profile of the superfinished surface at an evaluation length of 1.25 mm. It is possible to determine the surface roughness parameters from the profile. Creating and displaying multiple profiles side by side creates a graphical model of the superfinished surface. The simulation can be used for numerical simulation experiments, where both material and energy are saved. The article presents one such experiment together with the results – the surface roughness was influenced by individual factors. The simulation results (surface roughness parameters and surface appearance) were compared with the real superfinished surface on the outer ring of the bearing. This surface was manufactured under mass production conditions. The comparison confirmed that a simulation is a suitable tool for research of abrasive machining methods. At the end of the article is a discussion about a possible improvement of the simulation - considering 3D grains of the tool.

Electropolishing is electrochemical method used in metal working that has a vital role in production of medical apparatus, in food or electric industry. The purpose of this paper is to determine optimal current parameters and time required for conducting electropolishing process from the perspective of changes of surface microgeometry. Furthermore, effect of different types of mechanical working used before electropolishing on final surface state was evaluated by observation in changes of topography. Research was conducted on electrolytic copper and brass. Analysis of surface geometry and its parameters (Ra, Sa) was used as criterion describing efficiency of chemical electropolishing. Results of the experiment allow for current parameter optimization of electrochemical polishing process for selected non-ferrous alloys with preliminary mechanical preparation of the surface.

Article presents analysis of surface roughness of aircraft and vehicle power transmission system gear teeth made by different Rapid Prototyping methods. Gear box models have been made by two rapid prototyping methods: stereolithography (SLA), three dimensional printing (3DP) and two rapid tooling methods: Vacuum Casting (VC), Low Pressure Injection (LPI). Surface roughness for rapid prototyping methods is determined mostly by layered system of building model. It depends on process parameters: layer thickness and model position in working space of RP machine. Vacuum Casting and Low Pressure Injection are Rapid Tooling technologies. For this technology final surface roughness is a reflection of surface parameters of tools (silicon mould, silicon matrix). The paper presents results of surface roughness measurements of gear made by few RP and RT methods. The most important thing was an analysis of surface roughness made by Rapid Tooling methods. In these methods surface roughness depends on surface parameters of basis RP model. For basis RP models finishing processing was applied. This process improves parameters of the surface. This research process allowed to define the influence of chosen RP and RT method and its parameters on surface roughness of gear tooth. It permitted to order rapid prototyping methods for application of power transmission prototype making process.

This article presents the research results of roughness and topography of the surface of Inconel 718 nickel alloy after shot peening. The evaluation of stereometric properties of the surface layer of the examined material was performed based on the amplitude, height and Abbott-Firestone curve parameters. The shot peening was carried out on the impulse shot peening stand. The impact energy Ez, distance between the traces xs and the ball diameter dk were changed in the range: Ez = 60 ÷ 240 mJ, xs = 0,15 ÷ 0,5 mm, dk = 3,95 ÷ 12,45 mm. The T8000 RC 120-140 device of the Hommel-Etamic company, along with the software, was used for measuring the surface roughness and for determining the material bearing curve. As a result of the machining, the surface roughness was reduced and the selected functional parameters were improved.

The article presents the results of studying the effects of technological parameters of milling upon surface roughness and microhardness of C45 steel objects after laser cutting. The metallographic structure formed as an effect of cutting by laser was also analyzed. The milling was performed on a FV-580a vertical machining centre. Depth of cut and feed per tooth were changed within the following range: ap = 0.09–0.18 mm and f z = 0.02–0.17 mm/tooth. To measure the surface roughness a Surtronic 3+ profile graphometer was used, whereas microhardness was measured with the use of a Leco LM 700AT microhardness tester. The surface roughness was significantly improved as a result of milling. The laser beam input and output zones were eliminated. Only a part of the layer hardened by laser cutting was removed while milling, in effect of which after milling the hardness of surface layer is much higher than hardness of the core.

Surface roughness parameter prediction and evaluation are important factors in determining the satisfactory performance of machined surfaces in many fields. The recent trend towards the measurement and evaluation of surface roughness has led to renewed interest in the use of newly developed non-contact sensors. In the present work, an attempt has been made to measure the surface roughness parameter of different machined surfaces using a high sensitivity capacitive sensor. A capacitive response model is proposed to predict theoretical average capacitive surface roughness and compare it with the capacitive sensor measurement results. The measurements were carried out for 18 specimens using the proposed capacitive-sensor-based non-contact measurement setup. The results show that surface roughness values measured using a sensor well agree with the model output. For ground and milled surfaces, the correlation coefficients obtained are high, while for the surfaces generated by shaping, the correlation coefficient is low. It is observed that the sensor can effectively assess the fine and moderate rough-machined surfaces compared to rough surfaces generated by a shaping process. Furthermore, a linear regression model is proposed to predict the surface roughness from the measured average capacitive roughness. It can be further used in on-machine measurement, on-line monitoring and control of surface roughness in the machine tool environment.

The article presents comparative research on the effects of milling of concave corners of elements made of aluminum alloy 7075. The work focuses on the study of the impact of changes in technological parameters and types of machining on the obtained geometrical state of the machined samples. Correct milling of the corners requires selection of the appropriate feed rate and the proper engagement angle of the milling cutter. At the corners, tool engagement angle increases, which significantly hinders the execution of stable machining and adversely affects the geometric and qualitative characteristics of the surface in the corners. Study with application of various strategies and technological parameters of milling corners with variable opening angles were carried out. The main parameters of surface roughness of the machined elements were examined. When analyzing the results obtained, conclusions were formulated indicating the relationship between the change of selected technological parameters, with the assumed type of treatment, and the obtained quality parameters of the samples made.

Gamma titanium aluminides are an interesting alternative for nickel, iron or cobalt matrix superalloys. Due to the advantageous strength properties at high temperatures they can successfully replace superalloys in applications such as high pressure compressor blades, low pressure turbine blades, high pressure compressor case, low pressure turbine case. Milling is one of the processes that can be applied in the forming elements made from this type of alloys for the aviation industry. Research included the selection of tool, the process kinematics and the range of milling gamma titanium aluminide (Ti-45Al-5Nb-0.2B-0.2C) process parameters were carried out. Milling can be an effective method of forming of elements made of gamma TiAL in the range of processing parameters: vc = 20-70 m/min, ap = 0.3-0.7 mm, fz = 0.1- 0.45 mm/tooth. In the tests carried out the best results were obtained using a R300-016A20L- 08L milling cutter, S30T tool coating and in-cut milling.

In this paper, the kinetic of the three-phase contact (TPC) formation and the flotation recovery of highly hydrophobic solids with different surface roughness were studied in pure water and aqueous solutions of n-octanol. The surface roughness varied between 1 to 100 μm. It was found that there was a strong influence of surface roughness on both kinetics of TPC formation and flotation. The time of three phase contact formation and flotation rate were much faster for rough surfaces in both water and aqueous solutions of frother. Irrespective of the surface roughness, at above a certain frother dose, the attachment time increased and the flotation rate decreased. It was related to the presence of air at the hydrophobic solid surfaces. The mechanism of this prolongation of the time of TPC formation at the solid surfaces with different roughness due to the frother overdosage was discussed, and the experimental data were confirmed by numerical simulations.

In this work is shown the result of CFD simulation of hydrodynamic conical bearing lubrication with consideration of the effect of the bearing shaft and sleeve surface roughness. The oil flow in a bearing lubrication gap largely depend on the condition of the cooperating surfaces of a bearing. Surface irregularities are formed already at the manufacturing process and furthermore the quality of the surface may change during operation of a bearing. In this work, as a parameter describing surface condition, the Ks roughness height parameter was taken (i.e. sand-grain roughness height). The hydrodynamic pressure distribution in lubrication gaps of investigated bearings were calculated by using the commercial CFD software ANSYS Academic Research for fluid flow phenomenon (Fluent). Calculations were conducted for bearings without misalignment. The Ostwald-de Waele model for non-Newtonian fluids was adopted in this simulation. The coefficients of Ostwald-de Waele relationship were determined by application of the least squares approximation method and fitting curves described by this model to the experimental data, obtained for some motor oils, presented in previous work. The calculated hydrodynamic pressure distributions were compared with the data obtained for corresponding bearings, but assuming that bearings have smooth surfaces and there is no slip on surfaces. This paper presents results for bearings with different rotational speeds and of different bearing gap heights.

In this paper investigations concerning the determination of the mathematical relationship between the cutting speed and the roughness parameter Ra were presented. A strong negative correlation between the studied variables was demonstrated.

The paper presents evaluation of modal analysis usefulness for deter-mination of milling process stability. In the first phase of the study experi-mental modal analysis was performed and using CutPro 9.5 software, stability lobes were generated. In the next step, machining tests were carried out. The last stage of the experiment involved verification of modal analysis usefulness for evaluation of milling process stability based on sur-face roughness measurements. Conducted research allowed to state that modal analysis can be a useful tool for determining milling process stability.

The paper presents a new extension of the -Ret model to account for both the laminar-turbulent transition and the surface roughness. The new modeling approach takes into account the pressure gradient, turbulence intensity and roughness height and density. In the transition region both the intermittency transport equation and the momentum thickness Reynolds number Ret transport equation, supplemented by the correlation of Stripf et al. (2009) suitable for rough wall boundary layers are used. An additional modification of the SST turbulence model allows for modeling a full turbulent boundary layer over surfaces with sand roughness. A comprehensive validation of the new method using transitional and fully turbulent test cases was performed. Flat plate data with a zero and non-zero pressure gradient test case as well as a high pressure turbine blade case were used for this purpose The studies proved that the new modeling approach appeared to be sufficiently precise and enabled a qualitative prediction of the boundary layer development for the tested flow configurations.
