Digitalization and sustainability are important topics for manufacturing industries as they are affecting all parts of the production chain. Various initiatives and approaches are set up to help companies adopt the principles of the fourth industrial revolution with respect sustainability. Within these actions the use of modern maintenance approaches such as Maintenance 4.0 is highlighted as one of the prevailing smart & sustainable manufacturing topics. The goal of this paper is to describe the latest trends within the area of maintenance management from the perspective of the challenges of the fourth industrial revolution and the economic, environmental and social challenges of sustainable development. In this work, intelligent and sustainable maintenance was considered in three perspectives. The first perspective is the historical perspective, in relation to which evolution has been presented in the approach to maintenance in accordance with the development of production engineering. The next perspective is the development perspective, which presents historical perspectives on maintenance data and data-driven maintenance technology. The third perspective, presents maintenance in the context of the dimensions of sustainable development and potential opportunities for including data-driven maintenance technology in the implementation of the economic, environmental and social challenges of sustainable production.

Maintenance is a key manufacturing function that contributes to a company’s productivity, profitability and sustainability. Unfortunately, many aspects of the contribution of maintenance to sustainability in manufacturing remain unexplored, and many enterprises are not yet ready to assess the maintenance impacts on their sustainability. Maturity models are useful tools for assessing maintenance practices; however, no maintenance maturity model that allows the evaluation of the contribution of maintenance to sustainable performance was found in literature. This paper proposes a model for assessing the maturity and sustainability of maintenance processes. The model outputs are: a measure of the maintenance and sustainability maturity level; recommendations for improvement to undertake to enhance maintenance maturity and, thus, meet sustainability standards. The model was applied in three manufacturing enterprises: the calculation of their maintenance maturity and sustainability indices made the maintenance stakeholders more aware of the need to implement effective strategies for more sustainable maintenance performance.

Opis:
Based on the example of 6Dg type diesel locomotives, the paper presents a new maintenance strategy concerning periodical checks at the P1 maintenance level. Currently, such locomotives are sent off to service points every 102 hours of operation or every 14 days for a P1 level check. Studies demonstrate that the average distance to be covered by a locomotive to arrive at a service point is in excess of 60.0 km, and the quantity of fuel consumed is more than 88 litres. It is costly and time consuming to have locomotives out of service and considerable resources of the railway carrier are engaged which could be made use of in the transport process. The aim of the newly developed strategy of P1 checks is to eliminate the need for locomotives to exit their routes to reach rolling stock maintenance points. The control/diagnostic and maintenance activities specified in the Maintenance System Documentation will be performed by socalled mobile maintenance points. The development of the new strategy required: identification of the current condition of the maintenance system, development of the concept of a new strategy of P1 maintenance checks, conduct of studies and operational analyses for SM42 series locomotives, performance of a durability, reliability analysis, assessment of safety together with an analysis of the risks involved in the proposed changes. In order to review and assess the efficiency of the new strategy, an observed operation of selected locomotives was conducted together with a railway carrier. During the study, the maintenance activities and processes were monitored and the costs of P1 checks were recorded. The analysis of efficiency of the new strategy of performing P1 checks without the need for a locomotive to exit its route to reach a rolling stock maintenance point demonstrated that depending on the distance covered by the locomotive to reach a maintenance point, the unit costs of a P1 level check are lower by up to 67.1% compared with the currently applied method.

Opis:
A proper decision-making scheme for track geometry maintenance requires a knowledge of the real condition of track geometry. Therefore, the track must be inspected by measurement cars at different time intervals. The frequency of track geometry inspection plays a crucial role in decision-making and has always been a big concern for infrastructure managers. The inspection interval should be chosen properly, it means that the small period can decrease the capacity of line and affect the operation of network and the big period can result in low quality of track and in some cases derailments and possible loss of human lives. The aim of this paper is to determine the effective inspection interval such that the total maintenance cost is minimized. In the proposed cost model, the costs of inspection, preventive maintenance, corrective maintenance and the penalty for exceeding the corrective maintenance level are considered. A case study is performed on a real dataset collected from a railway line in Iran. The standard deviation of longitudinal level is considered to measure track geometry degradation. A widely applied linear model is used to model track geometry degradation over time. Monte Carlo technique is used to simulate the track geometry behavior under various track geometry inspection intervals. In addition, a set of sensitivity analyses are carried out to assess the effect of various inspection intervals on different terms of maintenance cost. The results indicate that not only can substantial costs be saved by setting effective inspection intervals, but also the time during which the track suffers from bad conditions is dramatically reduced. The result of this study has shown the appropriate inspection interval for the studied case can result in 13.6 percent decrease in maintenance cost in comparison with the current maintenance policy. Besides, it would lead to more reliable railway track by preventing the system exceed the corrective threshold.

The strategy of predictive maintenance monitoring is important for successful system damage detection. Maintenance monitoring utilizes dynamic response information to identify the possibility of damage. The basic factors of faults detection analysis are related to properties of the structure under inspection, collect the signals and appropriate signals processing. In vibration control, structures response sensing is limited by the number of sensors or the number of input channels of the data acquisition system. An essential problem in predictive maintenance monitoring is the optimal sensor placement. The paper addresses that problem by using mixed integer linear programming tasks solving. The proposed optimal sensors location approach is based on the difference between sensor information if sensor is present and information calculated by linear interpolation if sensor is not present. The tasks results define the optimal sensors locations for a given number of sensors. The results of chosen sensors locations give as close as possible repeating the curve of structure dynamic response function. The proposed approach is implemented in an algorithm for predictive maintenance and the numerical results indicate that together with intelligent signal processing it could be suitable for practical application.

This paper reports the results of an analysis of indicators describing the effectiveness of actions taken and repairs made by the maintenance services in a food industry company which had implemented a new manufacturing execution system (MES) 10 months prior to the study. The application of the above effectiveness indicators plays a significant role in the rationalization of functioning of maintenance services. Therefore, it is vital that they are calculated correctly and interpreted in a way that has a positive effect on the organization of maintenance works. The paper investigates four effectiveness indicators employed by the maintenance services of the company in question, i.e., mean time to failure (MTTF), mean time between failures (MTBF), mean time to repair (MTTR) and overall equipment effectiveness (OEE). The objective of the analysis was to verify the correctness of determination of the above indicators in the analysed company. In addition, the study was to determine whether the use of correctly determined indicators and results interpretation could lead to a higher effectiveness of the actions taken by the maintenance services department. Moreover, the paper presents a diagnosis of problems connected with incorrect determination and visualization of the above-mentioned indicators in the analysed company.

This paper presents a methodology for implementation of an ERP system in the area of production maintenance. The methodology is based on integration of monitoring maintenance events, manufacturing data registration and an employee motivation system.. The maintenance processes discussed in the paper encompass activities in the area of disaster recovery, overhauls, changeovers and special equipment production. This methodology requires implementation of an effective system of data registration and the design of a motivation system for maintenance staff based on the registered data. The models of the maintenance processes are proposed and the illustrative examples are given.

A key element of exploitation processes constitutes maintenance operations and tasks. While being conducted in the proper way, they have a crucial effect on achieving the assumed by aircraft designer and operator goals. Properly conducted maintenance operations allow to meet all the technical objects readiness requirements as well as to achieve desired acceptable risk level. Maintenance system effectiveness might be generally a crucial task for company or entity responsible for the maintenance. In this context, particularly relevant become technical object maintenance procedures and tasks developed by their manufacturers. Experience of the article authors quite early shows the need of the maintenance programmes modification. Aircraft manufacturers usually are not so eager to develop and implement maintenance programme modifications. Presented situation is very much the case in aviation transport. This was the reason why authors of this article decided to prepare and develop this elaboration which might constitute the assistance and supports complex technical objects users in maintenance decision. The main purpose of this article is to present maintenance decisions’ supporting method for the aircraft operators. This article provides guidelines which include a description of risk in the context of aviation maintenance and introduction of some methodologies, tools and criteria that support identification, analysis and evaluation of risk. Authors included idea, how the aircraft preventive maintenance could be used to mitigate aircraft failure risk during flight operations. It also shows how to adopt and develop effective maintenance program using tools for adequate risk analysis, optimal interval assignments, and selection of the most effective maintenance task. Authors presented methodology and described steps of the logic diagram analysis for the aircraft systems and their components, in order to manage and adopt aircraft maintenance program to fulfil aircraft airworthiness requirements and operational availability. The whole methodology was described on the basis of the F 16 aircraft maintenance system and with reference to the maintenance data. This article might also constitute an introduction to the aircraft maintenance programme development method.

The purpose of the paper is to present the author’s reflections on the origin and popularity of various approaches to maintenance and improvement of production processes, their terminological consistency, understanding, and practical application of their principles. The author’s reflections are based on his observations made over his many years of activity as a lecturer and consultant in the area of production engineering and management. It was shown that there is a need to make scientists and practitioners aware of the relatively large degree of freedom in defining the scope and way of application of strategies of continuous improvement. The author’s proposal is to refer to all approaches to maintenance and improvement of production processes with the title “Strategies of Efficient Action” and all supporting methods as “Practices of Efficient Action”. Considerations presented in the paper can be useful in more and more efficiently applying the power of TQM, Six Sigma, Lean Manufacturing and other strategies of processes maintenance and improvement in the daily activities of companies.

In the present study, we analyse the influence of goal maintenance and goal change on the efficiency of executive control. Although there is empirical evidence on the impact of goal maintenance and task-switching on executive control, little is known about the consequences of changing between processing goals (e.g., speed or accuracy goals). We assessed the influence of changing between speed and accuracy goals while performing a task-switching procedure that requires social categorization. Experiment 1 included frequent goal changes, whereas Experiment 2 included one goal change across the experimental session. The results showed that both goals influence general performance and flexibility. A comparison between experiments suggested that frequent goal change (Experiment 1) resulted in worse performance and lower flexibility overall, compared to sequential goal change (Experiment 2). Frequent goal change was also associated with increased difficulties in pursuing the accuracy goal. The implications regarding the role of goal maintenance and goal change on executive control are discussed, as well as new research possibilities.

Fault Tree is one of the traditional and conventional approaches used in fault diagnosis. By identifying combinations of faults in a logical framework it’s possible to define the structure of the fault tree. The same go with Bayesian networks, but the difference of these probabilistic tools is in their ability to reasoning under uncertainty. Some typical constraints to the fault diagnosis have been eliminated by the conversion to a Bayesian network. This paper shows that information processing has become simple and easy through the use of Bayesian networks. The study presented showed that updating knowledge and exploiting new knowledge does not complicate calculations. The contribution is the structural approach of faults diagnosis of turbo compressor qualitatively and quantitatively, the most likely faults are defined in descending order. The approach presented in this paper has been successfully applied to turbo compressor, which represent vital equipment in petrochemical plant.

In this paper a basic methodology was used for the reliability modeling and developing a maintenance program for a fleet of four drilling rigs. Failure and performance data was collected from Sarcheshmeh Copper Mine in Iran for a two-year period. Then the available data was classified and analyzed and reliability of all subsystems and whole rigs were modeled and studied. The failure data showed that, in all rigs, electrical, hydraulic and drilling systems are the most frequent failing subsystems of the machine. The reliability analysis showed that transmission system is the most reliable subsystem in all studied rigs. In order to calculate the reliability of whole fleet, it was assumed that operation of at least two drilling rigs is essential for satisfying the production goals. Therefore, probabilistic possibility of all fleet’s states were calculated. In this paper, 80% is selected as the desired level of reliability for developing of preventive maintenance program for each subsystem of the drilling rigs. Finally, the practical approaches were suggested for improving the maintenance operation and productivity of the studied fleet.
W pracy omówiono metodologię wykorzystaną przy modelowaniu niezawodności i opracowywaniu harmonogramu utrzymania i konserwacji czterech obrotowych urządzeń wiertniczych. Dane o ich funkcjonowaniu i awariach w okresie dwuletnim zebrane zostały z kopalni miedzi Sarchesmeh w Iranie. Otrzymane dane zostały poddane analizie, opracowano modele niezawodności działania wszystkich podsystemów oraz urządzeń w całości. Dane o awariach wykazały, iż układy hydrauliczne i elektryczne we wszystkich urządzeniach wiertniczych wykazywały największa awaryjność. Analizy wykazały, że najbardziej niezawodnym podsystemem we wszystkich urządzeniach okazał się układ przenośnikowy. W obliczeniach całościowej niezawodności dla floty urządzeń przyjęto założenie, iż dla wykonania założonego poziomu produkcji niezbędna jest praca co najmniej dwóch urządzeń wiertniczych. Następnie obliczono prawdopodobieństwo zaistnienia wszystkich możliwych stanów poszczególnych urządzeń. W niniejszej pracy założono niezbędny poziom niezawodności jako 80% przy przygotowywaniu harmonogramu konserwacji i działań zapobiegawczych wykonywanych w odniesieniu do wszystkich podsystemów urządzeń wiertniczych. W końcowej części pracy zaproponowano rozwiązania praktyczne mające na celu usprawnienie programów konserwacji i podniesienie produktywności grupy urządzeń.

The Bearingless Switched Reluctance Motor (BSRM) is a new technology motor, which overcomes the problems of maintenances required associated with mechanical contacts and lubrication of rotor shaft effectively. In addition, it also improves the output power developed and rated speed. Hence, the BSRM can achieve high output power and super high speed with less size and cost. It has a considerable ripple in the net-torque due to its critical non-linearity and the salient pole structures of both stator and rotor poles. The resultant torque ripple, especially in these motors, causes the more vibrations and acoustic noises will affects the levitated rotor safety also. Practically at high-speed operations, the accurate measurement of the rotor position is complicated for conventional mechanical sensors. A new square currents control with global sliding mode control based sensorless torque observer is proposed to minimize the torque ripple and achieve a smooth, robust operation without using any mechanical sensors. The proposed controller is designed based on the error between the reference and measured torque values. The sliding mode torque observer measures the torque from the actual phase voltages, currents, and look-up tables. The simulation model has been modelled to validate the proposed methodology. From the simulation outputs, it is clear that the reduction of torque ripple by the proposed method shows improved than the conventional sliding mode controller. The overall system is more robust to the external disturbances, and it also gets efficient torque profile.

Manufacturing firms continuously strive to increase the efficiency and effectiveness in the maintenance management processes. Focus is placed on eliminating the unexpected failures which cause unnecessary costs and the production losses. Risk-based maintenance (RBM) strategies enable to address the above through the identification of probability and consequences of potential failures whilst providing a way for prioritisation of maintenance actions based on the risk of possible failures. Such prioritisations enable to identify the optimal maintenance strategy, intervals of maintenance tasks, and optimal level of spare parts inventory. However, the risk assessment activities are performed with the support of a risk matrix. Suboptimal classifications and/or prioritisations arise due to the inherent nature of the risk matrix. This is caused by the fact that there are no means to incorporate actual circumstances at the boundary of the input ranges or at the levels of linguistic data and risk categories. In this paper, a risk matrix is first developed in collaboration with one of the manufacturing firms in Poland. Then, it illustrates the use of fuzzy logic for minimisation of suboptimal prioritisation and/or classifications using a fuzzy inference system (FIS) together with illustrative membership functions and a rule base. Finally, an illustrative risk assessment is also demonstrated to illustrate the methodology.

The current industrial constraints on production systems, especially availability problems are complicating maintenance managers’ mission and making longer and further performance improvement process. Dealing with these problems in a wiser managerial vision respecting sustainability dimensions would be more efficient to optimize all resources. In this paper, and after addressing the lean/sustainability challenge in a the literature to define main research orientations and critical points in manufacturing and then maintenance specific context, two case studies have been conducted in two production systems in Morocco and Canada, within the objective to set a clearer scene of the lean philosophy implementation in maintenance and within the sustainability scope from an empirical perspective. To activate the social dimension being often non-integrated in the lean/sustainability initiatives, the article authors reveal an original research direction assigning maintenance logistics as the leading part of our approach to cover all sustainability dimensions. Furthermore, its management is discussed for the first time in a sustainable framework, where the authors propose a new model considering the lean/sustainable perspective and inspired by the rich Human-Machine interaction memory to solve daily maintenance problems exploiting the operators’ experience feedback.
