The demand for castings with superior properties has compelled the development and optimization of manufacturing technologies. By further developing already known techniques, we are able to contribute to the introduction of new research possibilities. The article presents the methodology of conducting simulation tests of the gravity casting process into sand moulds with the use of ablation. The ablation technique consists in spraying water through evenly spaced nozzles onto a mould into which the liquid casting alloy has been poured. The conducted research focuses on an alloy from the group of Al-Si alloys. In order to compare the effects of different techniques, additional tests were carried out for gravity casting into sand and metal die moulds. At the same time, virtual experiments were conducted to develop a simulation methodology for ablation casting technology, taking into account mould degradation. Additionally, the possibility of predicting the final mechanical properties of various manufacturing technologies was tested. Destructive tests were carried out to determine the mechanical properties in the cast samples, as well as microstructure tests and secondary dendrite spacing. The results of the mechanical tests are compared with the predicted simulation properties.

The paper reports the results of a physical modelling study of the production of a hypereutectic aluminium alloy to be used formaking an alloy vapour source for operation in the magnetron. Within the study, targets from a hypereutectic aluminium-silicon alloy were made in laboratory conditions. Thus obtained material was subjected to heat treatment, porosity analysis, and the assessment of the microstructure and fitness for being used in the magnetron. The process of melting the hypereutectic Al-Si alloy was carried out at the Department of Foundry of the Czestochowa University of Technology. The investigation into the production of the alloy vapour source for the synthesis of the dielectric material from the hypereutectic aluminium alloy has confirmed.

The paper, which is a summary and supplement of previous works and research, presents the results of numerical and physical modeling of the GX2CrNiMoCuN25-6-3 duplex cast steel thin-walled castings production. To obtain thin-walled castings with wall in the thinnest place even below 1 mm was used the centrifugal casting technology and gravity casting. The analyzed technology (centrifugal casting) enables making elements with high surface quality with reduced consumption of batch materials and, as a result, reducing the costs of making a unitary casting. The idea behind the production of cast steel with the use of centrifugal technology was to find a remedy for the problems associated with unsatisfactory castability of the tested alloy. The technological evaluation of the cast construction was carried out using the Nova Flow & Solid CV 4.3r8 software. Numerical simulations of crystallization and cooling were carried out for a casting without a gating system and sinkhead located in a mold in accordance with the pouring position. It was assumed that the analyzed cast will be made in the sand form with dimensions 250×250×120 mm.

Opis:
Low pressure casting is a very well established process for the casting of aluminium alloys. In the field of ferrous materials, however, the process has so far only found a few applications. The crucial reasons for this are the low flexibility and poor economic efficiency of the existing technologies. Since 2016, a new technology has been developed at the Foundry Institute of the TU Bergakademie Freiberg, in which an induction crucible furnace can be used as a melting unit and, in combination with a cover including a casting pipe, as a casting unit. The new technology stands out from existing low-pressure casting technologies for ferrous materials, particularly in terms of its flexibility and cost-effectiveness. The main focus of the activities was the development of a casting pipe as well as the verification of its lifetime, the elaboration and verification of process parameters and sequences as well as the upscaling of the technology for an industrial application. In all considerations, the focus was on both the technical feasibility and the economic efficiency of the process. The result is extensive expertise that can be used in the future to offer a finished product for industrial applications as a plug-and-play solution together with an induction furnace construction company.

Aluminum casting alloys are widely used in especially automotive, aerospace, and other industrial applications due to providing desired mechanical characteristics and their high specific strength properties. Along with the increase of application areas, the importance of recycling in aluminum alloys is also increasing. The amount of energy required for producing primary ingots is about ten times the amount of energy required for the production of recycled ingots. The large energy savings achieved by using the recycled ingots results in a significant reduction in the amount of greenhouse gas released to nature compared to primary ingot production. Production can be made by adding a certain amount of recycled ingot to the primary ingot so that the desired mechanical properties remain within the boundary conditions. In this study, by using the A356 alloy and chips with five different quantities (100% primary ingots, 30% recycled ingots + 70% primary ingots, 50% recycled ingots + 50% primary ingots, 70% recycled ingots + 30% primary ingots, 100% recycled ingots), the effect on mechanical properties has been examined and the maximum amount of chips that can be used in production has been determined. T6 heat treatment was applied to the samples obtained by the gravity casting method and the mechanical properties were compared depending on the amount of chips. Besides, microstructural examinations were carried out with optical microscopy techniques. As a result, it has been observed that while producing from primary ingots, adding 30% recycled ingot to the alloy composition improves the mechanical properties of the alloy such as yield strength and tensile strength to a certain extent. However, generally a downward pattern was observed with increasing recycled ingot amount.

Abstract The paper deals with the possibilities of influencing the final microstructure of aluminium alloy castings by changing the external conditions of crystallization and solidification. Aluminum alloys, especially Al-Si alloys, are nowadays one of the most used non-ferrous metal alloys, especially due to their mass application in the automotive field. It is in this industry that extreme emphasis is placed on the quality of cast parts with regard to safety. For this reason, a key production parameter is the mastery of the control of the resulting microstructure of the castings and the associated internal quality, which is subject to high demands defined by international standards. The aim of the experiment of this paper is to evaluate the effect of different preheating of the metal mould on the resulting structure and hardness of test castings made of AlSi7Mg0.3 material. The hardness measurement will be evaluated on a hardness tester. The parameter SDAS, Microporosity, Content of excluded eutectic will be evaluated. Dependencies will be found and plotted.

The work deals with the influence of change in the filling conditions of the ceramic moulds with plaster binder on the presence of gaseous porosity and the microstructure of the achieved test castings with graded wall thickness. Castings made of EN AC-44000 alloy, produced either by gravity casting, or by gravity casting with negative pressure generated around the mould (according to the Vacumetal technology), or by counter-gravity casting were compared. The results of examinations concerning the density of the produced castings indicate that no significant change in porosity was found. The increased size of silicon crystals was found for the increased wall thicknesses due to the slower cooling and solidification of castings.

The performed examinations concerning the process of filling the plaster ceramic moulds with aluminium alloys allowed to assess the influence of various methods of introducing the metal into the mould cavity on the macro- and microstructure of the obtained experimental castings. The comparison was performed for castings with graded wall thickness made either of EN AC-44000 alloy or of EN AC-46000 alloy, produced either by gravity casting, or by gravity casting with negative pressure generated around the mould (according to the Vacumetal technology), or by counter-gravity casting. It was found that the silicon crystals grow in size with an increase in wall thickness due to the slower cooling and solidification of castings.

Celem niniejszej pracy była ocena struktury wewnętrznej odlewów zbliżonych do AlSi9Mg (EN AC-43300), wykonanych metodą niskociśnieniowego odlewania przeciwgrawitacyjnego w atmosferze powietrza – CLA (Counter-gravity Low-pressure Air-melted – powietrzne, niskociśnieniowe odlewanie przeciwgrawitacyjne) oraz metodą grawitacyjną. Metodę rentgenowskiej tomografii komputerowej – CT (Computed Tomography) w połączeniu z badaniami strukturalnymi i mechanicznymi, zastosowano do oceny jakości odlewów wytworzonych wyżej wymienionymi technikami. Nieciągłości strukturalne odlewów wykonanych metodą CLA i metodą grawitacyjną zbadano, analizując wyniki prześwietlania przemysłowym tomografem komputerowym firmy Phoenix X-ray. Przykładowo przedstawiono je w postaci wybranych przekrojów (2D) i w wizualizacji przestrzennej (3D). Z uwagi na fakt, że same badania tomograficzne okazały się niewystarczające, dla porównania jakości odlanych próbek różnymi technikami, przeprowadzono badanie mikrostruktury z wykorzystaniem mikroskopu świetlnego oraz wykonano statyczną próbę rozciągania próbek w temperaturze otoczenia.
The purpose of this paper is to evaluate the internal structure of alloys similar to AlSi9Mg (EN AC-43300), made with the counter-gravity low-pressure air-melted process (CLA) and with the gravity casting process. The X-ray computed tomography (CT) examination method was combined with structural and mechanical testing for a qualitative evaluation of the castings produced with these processes. The structural discontinuities in CLA and gravity castings were investigated by studying the imaging made with an industrial- grade CT scanner manufactured by Phoenix X-ray. The examples of images are shown on selected cross-sections (2D) and by 3D visualisation. The CT examination proved to be insufficient for a qualitative comparison of castings produced with different techniques; hence a microstructural examination was carried out under an optical microscope and a static tensile test was completed on the samples at ambient temperature.

Technologia wytwarzania odlewów zależna jest od wielu czynników. Warunki techniczne odbioru odlewów określają wymaganą jakość, co jest podstawą do uznania odlewu za dopuszczalny bądź wadliwy. W praktyce produkcja odlewów bez pewnej ilości sztuk wadliwych nie jest możliwa. Dąży się jednak do zminimalizowania strat, stosując różnorodną aparaturę kontrolno-pomiarową. Do sprawdzenia wewnętrznej struktury wyrobu pomocna może być rentgenowska tomografia komputerowa (ang. Computed Tomography – CT). Jest to nowoczesna metoda diagnostyczna, która łączy badania rentgenowskie z zaawansowaną technologią komputerową. Badania tomograficzne umożliwiają bezinwazyjną jakościową ocenę badanego materiału oraz przeprowadzenie zaawansowanych analiz. Jedną z podstawowych zalet rentgenowskiej tomografii CT jest zobrazowanie badanych struktur w trzech wymiarach oraz możliwość wykonania rekonstrukcji przestrzennych. Przedmiotem artykułu jest przybliżenie zasady działania rentgenowskiej tomografii komputerowej oraz omówienie szerokiego jej wykorzystania w różnych dziedzinach nauki, w szczególności w badaniach defektoskopowych, w ilościowych badaniach metalograficznych, w procesie inżynierii odwrotnej (rekonstrukcyjnej) oraz w badaniach metrologicznych. Na wybranych przykładach przedstawiono możliwości rentgenowskiej tomografii komputerowej.
Casting manufacture depends on many factors. Technical specifications determine the required quality, which is essential for casting acceptance or rejection. Practice shows that making castings without defects is simply not possible. However, the aim is to minimize rejects owing to the use of diverse instruments for measurements and control. A tool which may be helpful in checking the internal structure of products is the X-ray computed tomography (CT). CT is a modern diagnostic method that combines X-ray examinations with advanced computer technology. Tomographic studies allow non-destructive qualitative assessment of the test material combined with advanced analysis. One of the main advantages of the X-ray computed tomography is imaging of the examined structure in three dimensions and the ability to perform spatial reconstruction. The aim of this article is to describe the principle operation of X-ray computed tomography and offer extensive discussion of its use in various fields of science, in particular to defect detection, quantitative metallographic tests, the process of reverse engineering (reconstruction) and metrological studies. Selected examples were used to show the potential offered by this technique.

The paper concerns the problem of discontinuity in high pressure die castings (HPDC). The compactness of their structure is not perfect, as it is sometimes believed. The discontinuities present in these castings are the porosity as follow: shrinkage and gas (hydrogen and gas-air occlusions) origin. The mixed gas and shrinkage nature of porosity makes it difficult to identify and indicate the dominant source. The selected parameters of metallurgical quality of AlSi9Cu3 alloy before and after refining and the gravity castings samples (as DI - density index method), were tested and evaluated. This alloy was served to cast the test casting by HPDC method. The penetrating testing (PT) and metallographic study of both kinds of castings were realized. The application of the NF&S simulation system allowed virtually to indicate the porosity zones at risk of a particular type in gravity and high-pressure-die-castings. The comparing of these results with the experiment allowed to conclude about NF&S models validation. The validity of hypotheses concerning the mechanisms of formation and development of porosity in HPDC casting were also analyzed.
