The paper presents a method, developed by the authors, for manufacturing polymer composites with the matrix manufactured in a layered manner (via 3D printing – Fused Deposition Modeling) out of a thermoplastic material. As an example of practical application of this method, functional prototypes are presented, which were used as elements of foundry tooling – patterns for sand molding. In case of manufacturing prototype castings or short series of products, foundries usually cooperate with modeling studios, which produce patterns by conventional, subtractive manufacturing technologies. If patterns have complex shapes, this results in high manufacturing costs and significantly longer time of tooling preparation. The method proposed by the authors allows manufacturing functional prototypes in a short time thanks to utilizing capabilities of additive manufacturing (3D printing) technology. Thanks to using two types of materials simultaneously (ABS combined with chemically hardened resins), the produced prototypes are capable of carrying increased loads. Moreover, the method developed by the authors is characterized by manufacturing costs lower than in the basic technology of Fused Deposition Modeling. During the presented studies, the pattern was produced as a polymer composite and it was used to prepare a mold and a set of metal castings.

Incremental sheet forming (ISF) is a flexible manufacturing process for sheet metal parts in small to medium quantities. Successive movements of a stylus create the geometry of the sheet metal part. ISF can be performed with or without a counter tool. By using counter tools, the geometry deviation of the formed sheet metal part can be reduced. To achieve the broader application of ISF, counter tools must be cost-effective, fast, and individually producible, even for batch sizes of only one part. In addition to milling, which has been the main method used to date, additive manufacturing (AM) also makes it possible to meet these requirements for flexible counter tool production. To investigate the suitability of AM for the production of counter tools for the ISF and to learn more about the load on the counter tool, a cylindrical counter tool made of polylactic acid (PLA) was produced using the fused filament fabrication (FFF) process. This counter tool was used for the ISF of drawing steel. Based on the force measurement results, a first step towards suitability evaluation of 3D-printed counter tools for ISF was taken, and possibilities, as well as application limits for such counter tools were discussed.

The paper presents an application of additive method of Fused Deposition Modeling for manufacturing of small series of elastic models. Additive FDM technology is used to produce a casting mould for multiple use. Process of manufacturing of small series of products consists in casting a two-component silicone rubber degassed using vacuum chamber into a multiple use mould. The paper shows the course of the process and related problems on the example of industrial product – a cylindrical seal. The casting mould was produced out of ABS material using BST 1200 machine, whereas casted elastic models were made out of XTX 45 silicone rubber.

Angular momentum pumps are very often applied on-board ships. These pumps are used in cooling circuits of medium and high power engines, power plant boilers as well as bilge, ballast and fire installations. Such an extensive use of angular momentum pumps on board is connected with their numerous advantages. However, during operation the wear of marine hull, the rotor and shaft seals take place. The research attempts to increase the service life of shafts. The article presents the research results referring to the analysis of the influence of finish treatment (finishing turning, grinding, burnishing) on the friction properties of steel applied to marine pump shafts. The research was performed on a roller 39 mm in diameter made of 304L stainless steel. The finish tooling of pump shaft pins was carry out on a universal centre lathe. The finish turning process was carried out by means of a WING WF 080408 Sandvik Coromant cutting tool with replaceable inserts. The grinding process was performed by grinding attachment for lathes. The 1 – 80x10x32 – 99C 80-N V grinding wheel was used for the process. The process of burnishing was done by SRMD single roll burnishing tool by Yamato. The burnishing process was carried out at the following technological parameters: burnishing force 1.1 kN, burnishing speed 35 m/min, feed 0.13 mm/rev. In addition, the influence of the number of burnishing tool passes on the friction was determined. The paper will present the research results of test on the friction properties examination of samples after finish machining. The experiment was performed on T-05 block-on-ring wear tester.

The 1 - 80x10x32 - 99C 80-N V grinding wheel was used for the process. The process of burnishing was done by SRMD burnisher by Yamato. In addition, the influence of the burnisher passes number on the corrosion properties was determined. The paper will present the results of potentiodynamic research. To conduct the survey the Atlas 0531 EU and IA potentiostat will be used. Determination of parameters of the corrosion process will be executed on Elfit2 computer program.

The paper aimed at defining the influence of burnishing on service conditions by: testing electrochemical corrosion, friction wear and contact fatigue. The work presented the research results of friction factor tests of the samples after finish turning, grinding and burnishing. In addition, the influence of the burnisher passes number on the friction factor was determined. The experiment was performed on block – roll tester machine.

The idea of the author’s research is to develop a system aiding the design of a technological process (a CAPP system), namely a system for creation of a technological process plan, in which the sequence of technological operations is defined and for each operation in the technological process, the appropriate machine, tools, tooling and machining parameters are selected. The article discusses accessory selection in technological processes using neural networks. Tooling selection is a necessary stage in the design of technological processes if a tool that has been selected does not fit the machine. Tooling selection models were prepared using unidirectional multilayer neural networks with back propagation of error (MLP) and a self-organizing Kohonen network. Two completely different neural networks were selected for the selection of the tooling. MLP network represents a network with learning supervision, and network Kohonen network learning without supervision. The training data for the neural networks was prepared at a manufacturing company. The neural networks were made using the Statsoft STATISTICA Data Miner software.
Ideą badań autorki jest opracowanie systemu wspomagania projektowania procesu technologicznego (systemu CAPP ), czyli systemu , w którym kolejność operacji technologicznych jest zdefiniowana , a dla każdej operacji następuje odpowiedni dobór obrabiarek, narzędzi, oprzyrządowania oraz parametrów obróbki. W artykule przedstawiono dobór oprzyrządowania narzędziowego przy użyciu sieci neuronowych. Dobór ten jest niezbędnym etapem projektowania procesu w przypadku, gdy dobrane narzędzie nie pasuje na obrabiarkę. Zostały wykonane modele doboru oprzyrządowania przy zastosowaniu sieci neuronowych jednokierunkowych wielowarstwowych ze wsteczną propagacją błędu (MLP) oraz samoorganizującej się sieci Kohonena. Dane do nauczenia sieci neuronowych zostały przygotowane w przedsiębiorstwie produkcyjnym. Sieci neuronowe zostały wykonane przy użyciu oprogramowania Statsoft STATISTICA Data Miner.

Organization of the tooling service mainly depends on the profile of the production plant. In large enterprises the important problem are both the organization of the tooling service and tool flow. For realized manufacturing process besides the flow tools process the correct selection of the cutting parameters is also important. In mechanical working operations, an important issue is to select the tools that will limit the size of the designated production pace and provide for them the required tool life. The aim of this study is to analyze the wear of cutting tools on the production line of bodies at the metallurgical plant. Cutting tools used for this line are mainly drills, milling cutters and multi-blade inserts for face milling cutters and end mills. The paper presents the analysis of tool wear on the machining line of brackets. It has been shown that the cost of tool wear is about 4.2% of production costs of parts. It corresponds to the costs reported in the literature. The proper selection of the machining parameters makes it possible to reduce these costs.

The article presents the scope of application of incremental Rapid Prototyping/Rapid Tooling (RP/RT) – VoxelJet methods to the process of manufacturing casting moulds and casts of gear. The additive Rapid Prototyping methods (SL, FDM, 3DP, JS) are predominantly used for the production of models and model sets for casting moulds. The Rapid Tooling methods, such as: VoxelJet, ZCast-3DP and ProMetalRCT, enable the fabrication of casting moulds in the incremental process. The application of the RP/RT methods in cast production makes it possible to speed up the prototype preparation process. This is particularly vital with elements of complex shapes. The time required for the manufacture of the model, the mould and the cast proper may vary from a few to several dozen hours.

In the paper chance for practical application of plastic working to finishing coating was analyzed. Alloy coatings Ni-5%Al were obtain by flame spraying. These coatings have monophase structures of a solid solution. Steel (C45) samples with alloy coatings were cold and hot (950 oC) rolling and pressing. During of plastic working was used effective force to obtain of relative drafts s = 6%, 9%, 12% value. After finishing the adhesion reduction, cracks on the surface and cross- sections of coatings deposited on steel base wasn't observed. The largest value of strain hardening (Uhv ) of alloy coating Ni-5%Al was stated after pressing. The metallic coatings obtain by thermal flame spraying be characterized by big surface roughness. Studying coating was received average value of parameter of Ra = 13 jxm. The plastic working caused decrease surface roughness. Minimum value of Ra parameter was observed after hot rolling. It was found that maximal roughness was presented after pressing. The corrosion tests were performed in 0.01 M H2SO4 solution by potentiokinetic technique. The corrosion rate was dependent on method of plastic working. The increasing relative drafts resulted in rise corrosion current density and decrease in value of corrosion potential. Exception to the rule was found for hot rolling.
W pracy przedstawiono wyniki badań nad możliwością zastosowania technologii obróbki plastycznej (walcowania na zimno i gorąco, oraz prasowania) do kształtowania wybranych właściwości natryskiwanych płomieniowo powłok stopowych Ni-5%Al o strukturze jednofazowej, a mianowicie granicznego roztworu stałego a, o maksymalnej 10% rozpuszczalności glinu w sieci krystalograficznej niklu. Celem pracy jest wstępna analiza możliwości zastąpienia tradycyjnie stosowanych metod wiórowej obróbki wykańczającej badanych powłok metodami powierzchniowej obróbki plastycznej. Próbki stalowe (C45) z nałożoną powłoką poddano procesowi walcowania na zimno uzyskując wartości gniotów względnych (s = 6, 9, 12%), walcowaniu na gorąco w temperaturze 950 oC (s = 6 i 12 %) oraz prasowaniu na zimno (s = 12%). Po obróbce plastycznej nie zaobserwowano złuszczeń i odwarstwień materiału na powierzchni rzeczywistej i przekroju poprzecznym powłok. Jakościowa ocena przyczepności powłok metodą tzw. szybkich zmian temperatury nie wykazała negatywnego wpływu odkształcenia plastycznego powłoki na badaną właściwość. Pomiary twardości wykazały, że największe umocnienie powłok nastąpiło po operacji prasowania na zimno (56%), najmniejsze po walcowaniu próbek na gorąco. Obróbka plastyczna przyczyniła się również do poprawy struktury stereometrycznej (chropowatości) powłok. Natryskiwane płomieniowo powłoki cechowały się znaczną wartością parametru Ra (13 jxm). Obróbka plastyczna spowodowała znaczny spadek wartości średniego arytmetycznego profilu nierówności. Pomiary profilometryczne wykazały, że najmniejsze wartości współczynnika Ra uzyskano dla powłok walcowanych na gorąco z największymi wartościami odkształcenia względnego, a najmniejsze dla próbek prasowanych. Polaryzacyjne badania korozyjne w środowisku 0,01 M H2SO4 wykazały, że w większości wypadków operacji obróbki plastycznej nastąpił wzrost gęstości prądu korozyjnego (small tilde 25%) jak i spadek potencjału korozyjnego (-10%). Wyjątkiem jest proces walcowania na zimno (s small tilde 12%), dla którego nie stwierdzono pogorszenia właściwości korozyjnych.

In recent years, FDM technology (Fused Deposition Modelling) has become one of the most widely-used rapid prototyping methods for various applications. This method is based on fused fibre material deposition on a drop-down platform, which offers the opportunity to design and introduce new materials, including composites. The material most commonly used in FDM is ABS, followed by PC, PLA, PPSF, ULTEM9085 and mixtures thereof. Recently, work has been done on the possibility of applying ABS blends: steel powders, aluminium, or even wood ash. Unfortunately, most modern commercial systems are closed, preventing the use of any materials other than those of the manufacturer. For this reason, the Department of Manufacturing Systems (KSW) of AGH University of Science and Technology, Faculty of Mechanical Engineering And Robotics purchased a 3D printer with feeding material from trays reel, which allows for the use of other materials. In addition, a feedstock production system for the 3D printer has been developed and work has started on the creation of new composite materials utilising ceramics.
W ostatnich latach technologia FDM (Fused Deposition Modelling) stała się jedną z najszerzej i najczęściej stosowanych metod szybkiego prototypowania, stosowanych w różnych aplikacjach. Jest to metoda oparta na osadzaniu topionego włókna materiału na opuszczanej platformie, oferującej możliwość opracowywania i wprowadzania nowych materiałów, również kompozytowych. Materiałem najczęściej stosowanym w tej technologii jest ABS. jak również PC. PLA. PPSF. ULTEM9085 oraz ich mieszanki. W ostatnich latach pojawiły się prace nad możliwością zastosowania również mieszanek ABS - proszki stali, aluminium czy też np. pyłu drewnianego. Niestety większość nowoczesnych komercyjnych systemów jest zamkniętych, blokujących możliwość zastosowania innych materiałów niż producenta. Z tego powodu, w Katedrze Systemów Wytwarzania AGH, została zakupiona drukarka przestrzenna z podawaniem materiału z zasobników szpulowych, co umożliwia zastosowanie również innych materiałów. Dodatkowo, w ramach prac KSW, został opracowany system wytwarzania materiału wsadowego dla drukarki oraz rozpoczęto prace nad wytworzeniem nowych materiałów kompozytowych z wykorzystaniem ceramiki.

In machining practice, the selection of the tooling condition of the cutters is an important task for milling operation with better surface quality and material remove rates. This study was therefore aimed at evaluating the influence of the tooling condition, such as the flutes and overhang length, on the machining efficiency of a milling machine by using the machining stability analysis method. Essentially, the machining stability was calculated based on the measured frequency response functions of the milling cutter, while it was also affected by the changing milling tooling path. Therefore, the machining stabilities in different feeding directions, referred to as polar stability boundary, were evaluated to show the strength and weakness of a specific cutter in contouring machining. The current results show that the overhang length greatly affects the dynamic characteristics and the limited cutting depths of the milling cutter. The stability boundaries of the machining conditions can be enhanced by appropriately adjusting the overhang of the milling cutter. Besides, the 2-flute cutter shows a larger cutting depth for surface contouring as compared to the 4-flute cutter, which is expected to increase the material remove rate under stable machining. As a whole, this study provides valuable references for enhancing the machining efficiency through the use of different tooling conditions.
