Casting covers major area of production all over the world. Resin bonded casting is widely used in today’s manufacturing industries. Furan No bake casting is most widely accepted in Indian foundries due to its excellent surface finish and dimensional stability. It is a self-setting binder and it has a lower work and strip times. Though the casting process is also known as process of uncertainty, in the present study, an attempt has been made to investigate the effect of Grain Fineness Number, Loss of Ignition, Potential of Hydrogen, % of Resin with respect to sand, Sand Temperature and Compressive strength of the mould on Sand Inclusion defect – one of the most dominating defect in the Krislur Castomech Pvt. Ltd. Industry situated at Bhavnagar, Gujarat, India. The experiments were conducted based on response surface methodology (RSM) and sequential approach using face centered central composite design. The results show that quadratic model with removal of some insignificant term is comparatively best fits for Sand Inclusion Defect.

Opis:
Variation in final casting dimensions is a major challenge in the investment casting industry. Additional correction operations such as die tool reworking as well as coining operations affect foundry productivity significantly. In this paper influence of basic parameters such as wax material, mould material, number of ceramic coats and feed location on the dimensional accuracy of stainless-steel casting has been investigated. Two levels of each factor were chosen for experimental study. Taguchi approach has been used to design the experiment and to identify the optimal condition of each parameter for reduced dimensional deviation. Analysis of variance has been carried out to determine the contribution of each process parameter. The result reports that selected parameters have significant effect on the dimensional variability of investment casting. Mould material is the dominant parameter with the largest contribution followed by number of ceramic coats and wax material whereas feed location is having negligible contribution.

Opis:
The effects of filling the core box cavity and sand compaction in processes of core production by blowing methods (blowing, shooting) depend on several main factors. The most important are: geometrical parameters of cavity and complexity of its shape, number, distribution and shape of blowing holes feeding sands as well as the venting of a technological cavity. Values of individual parameters are selected according to various criteria, but mostly they should be adjusted to properties of the applied core sand. Various methods developed by several researchers, including the authors own attempts, allow to assess core sands properties on the basis of special technological tests projecting the process into a laboratory scale. The developed criteria defining a degree or a filling ability factor provide a better possibility of assessing the core sand behaviour during flowing and core box filling, which indicate the value and structure of the obtained compacting decisive – after hardening – for strength and permeability. The mentioned above aspects are analysed – on the basis of authors’ own examinations - in the hereby paper.

The paper presents a study of the artistic casting production process starting from a living model. An attempt has been undertaken to develop a technology of creating a copy of human face and head using the materials applied in dental prosthetic. The development of a copying technique for human face and head has been preceded by preparing copies of simpler elements, namely hands and feet. The scope of investigation has included a modification of alginate impression material for the purpose of copying in accordance to the lifecasting method, preparation of an alginate-plaster mould from a living model, then making the plaster replica of the model and secondary silicone-plaster mould. The castings presented in the paper have been finally made of CuSn5Zn5Pb5 tin-zinc-lead bronze by investment casting method. The performed investigative and artistic work has confirmed the suitability of the 'Tropicalgin' material for making a replica of human face according to the lifecasting method. The obtained castings exhibit excellent surface quality despite multiply copying operations.
W artykule przedstawiono studium procesu wytwarzania odlewów artystycznych na podstawie żywego modelu. W pracy podjęto próbę opracowania technologii wykonania kopii twarzy i głowy ludzkiej z wykorzystaniem materiałów stosowanych w protetyce stomatologicznej. Opracowanie techniki kopiowania twarzy i głowy ludzkiej poprzedzono wykonywaniem kopii prostszych elementów, a mianowicie rąk i stóp. Zakres prac badawczych i praktycznych obejmował modyfikację alginatowej masy wyciskowej na potrzeby kopiowania wg metody lifecasting, wykonanie matrycy alginatowo-gipsowej z żywego modelu oraz gipsowego modelu wtórnego i matrycy silikonowo-gipsowej. Prezentowane w pracy odlewy wykonano według technologii wytapianego modelu z brązu cynowo-cynkowo-ołowiowego CuSn5Zn5Pb5. W wyniku przeprowadzonych prac badawczych i praktycznych potwierdzono przydatność masy "Tropicalgin" do aplikacji w wykonywaniu repliki twarzy według metody lifecasting, a otrzymane odlewy pomimo wielokrotnego replikowania wykazują się doskonałą jakością powierzchni.

Artykuł przedstawia możliwości zastosowania biopreparatu Bio Activ PH do oczyszczania z substancji toksycznych (fenol, formaldehyd) wybranych rodzajów odpadowych mas formierskich i rdzeniowych w skali laboratoryjnej. Metoda ta nie była dotychczas stosowana do tego rodzaju odpadów. Badano możliwości biodegradacji zanieczyszczeń zawartych w odpadowych masach sporządzonych z piasków powlekanych żywicami fenolowymi. Zastosowanie gotowego biopreparatu do oczyszczania ze związków fenolu odcieków z mas odpadowych dało pozytywne wyniki, natomiast dodanie go bezpośrednio do odpadu nie przyniosło spodziewanych rezultatów.
This paper presents the applicability of Bio Activ PH biopreparation in the treatment of toxic substances (phenol, formaldehyde) in selected types of waste mouldings and core laboratory scale. This method has not been used for this type of waste so far. The possibilities of biodegradation of pollutants in the waste mass made of phenolic-coated sand were explored. The application of the ready biopreparation for the removal of phenol compounds from the waste masses effluents gave positive results; however, its direct addition to the waste did not bring the expected results.

Magnesium alloys are one of the lightest of all the structural materials. Because of their excellent physical and mechanical properties the alloys have been used more and more often in various branches of industry. They are cast mainly (over 90%) on cold and hot chamber die casting machines. One of the byproducts of casting processes is process scrap which amounts to about 40 to 60% of the total weight of a casting. The process scrap incorporates all the elements of gating systems and fault castings. Proper management of the process scrap is one of the necessities in term of economic and environmental aspects. Most foundries use the process scrap, which involves adding it to a melting furnace, in a haphazard way, without any control of its content in the melt. It can lead to many disadvantageous effects, e.g. the formation of a hard buildup at the bottom of the crucible, which in time makes casting impossible due to the loss of the alloy rheological properties. The research was undertaken to determine the effect of an addition of the process scrap on the mechanical properties of AZ91 and AM50 alloys. It has been ascertained that the addition of a specific amount of process scrap to the melt increases the mechanical properties of the elements cast from AZ91 and AM50 alloys. The increase in the mechanical properties is caused mainly by compounds which can work as nuclei of crystallization and are introduced into the scrap from lubricants and anti-adhesive agents. Furthermore carbon, which was detected in the process scrap by means of SEM examination, is a potent grain modifier in Mg alloys [1-3]. The optimal addition of the process scrap to the melt was determined based on the statistical analysis of the results of studies of the effect of different process scrap additions on the mean grain size and mechanical properties of the cast parts.

(Chełmno land, Poland) as it is reflected through casting workshop recovered during recent excavations. Among ready products, the ones giving evidence of local metallurgy (e.g. casting moulds and main runners) were also identified. With the shrinkage cavities and dendritic microstructures revealed, the artifacts prove the implementing a casting method by the Lusatian culture metalworkers. The elemental composition indicates application of two main types of bronzes: Cu-Sn and Cu-Pb. Aside these main alloying additions, some natural impurities such as silver, arsenic, antimony and nickel were found which may be attributed to the origin of the ore and casting technology. The collection from Kamieniec was described in terms of its structure and composition. The investigations were made by means of the energy dispersive X-ray fluorescence spectroscopy (ED-XRF), scanning electron microscopy (SEM) coupled with an energy dispersive X-ray analysis system (EDS) and optical microscopy (OM). In order to fingerprint either local or non-local profile of the alloys, the ED-XRF data-set was statistically evaluated using a factor analysis (FA).

An attempt to examine the earliest traces of non-ferrous metal metallurgy and casting in present-day Krakow has been made. The preparatory investigation has centred around a group of finds coming from a small section of the eastern part of the city, the area of Nowa Huta. The paper gives an overall view of objects ranging from the first copper artefacts from the territory of Poland in the 4th millennium BC through Lusatian bronzes and Celtic products to modern slag from Jan Thurzo’s copper smelter. The analysis, involving diverse copper or copper alloy artefacts, ornaments and tools – both imports and local products – has been aimed at preliminary identification of Krakow’s earliest metal artefacts in terms of their materials and methods of production, and at preparing the ground for further study. This multifaceted research is intended to result in a comparison of materials and techniques used in metallurgy and casting during the timespan of 5000 years.
Podjęto próbę zbadania najstarszych śladów metalurgii i odlewnictwa metali nieżelaznych na terenie dzisiejszego Krakowa. Do pierwszych badań wybrano znaleziska z niewielkiego obszaru we wschodniej części Krakowa, obejmującego rejon Nowej Huty. Przedstawiono pierwsze zabytki miedziane z ziem polskich z IV tysiąclecia p.n.e., brązy kultury łużyckiej, wyroby celtyckie, aż po nowożytny żużel z huty miedzi Jana Thurzo. Do analizy wybrano zabytki miedziane i wykonane ze stopów miedzi, ozdoby i narzędzia, będące zarówno importami, jak i przedmiotami wykonanymi na miejscu. Celem pracy była wstępna identyfikacja materiałów, z których wykonano najstarsze zabytki metalowe odnalezione na terenie Krakowa, ustalenie technik wytwórczych, dzięki którym powstały, a także przygotowanie dalszych badań w tym zakresie. Rezultatem wielopłaszczyznowych badań będzie porównanie stosowanych surowców i materiałów oraz technik metalurgicz nych i odlewniczych na przestrzeni pięciu tysięcy lat.

This study characterizes the bronze jewellery recovered from the Lusatian culture urn-field in Mała Kępa (Chełmno land, Poland). Among many common ornaments (e.g. necklaces, rings, pins) the ones giving evidence of a steppe-styled inspiration (nail earrings) were also identified. With the dendritic microstructures revealed, the nail earrings prove the implementing of a lost-wax casting method, whereas some of the castings were further subjected to metalworking. The elemental composition indicates the application of two main types of bronze alloys: Cu-Sn and Cu-Sn-Pb. It has been established that the Lusatian metalworkers were familiar with re-melting the scrap bronze and made themselves capable of roasting the sulphide-rich ores. The collection from Mała Kępa has been described in terms of its structure and composition. The investigations were made by means of the energy dispersive X-ray fluorescence spectroscopy (ED-XRF), scanning electron microscopy (SEM) coupled with an energy dispersive X - ray analysis system (EDS) and optical microscopy (OM). In order to fingerprint an alloy profile of the castings with a special emphasis on the nail earrings, the data-set (ED-XRF, EDS) was statistically evaluated using multidimensional analyses (FA, DA).

The casting workshop in Grzybiany is one of the most important archaeological sites in regards to casting technology from the Bronze and Early Iron Ages. During the "Grzybiany. Osada nadjeziorna z epoki brązu i żelaza" [Grzybiany. Lakeside settlement from the Bronze and Early Iron Ages] research, the structure of casting moulds was analyzed as well as the chemical composition and microstructure of one of the more-interesting metal artefacts found within the workshop. Based on this, geometric visualization was performed with the help of computer-modeling methods. For scientific, experimental, and educational purposes, reconstruction of a zoomorphic pendant was performed using the lost-wax method. Wax models injected into a matrix were used, along with fired ceramic (gypsum) moulds and a specially prepared modeling alloy that corresponds to the original material. In this way, a true replica of the original was obtained: technologically, structurally and chemically. Studies of production technology of the casting workshop dated back to the Bronze and Early Iron Age help to increase the knowledge of the mould-preparing technology and the alloys used. Modern tools and computer programs aid in the research of old technologies and help disseminate the results.
Pracownia odlewnicza w Grzybianach należy do jednego z najważniejszych stanowisk archeologicznych pod względem studiów nad technologią odlewniczą w epoce brązu i wczesnej epoce żelaza. W toku prac wykonano analizę struktury form odlewniczych. Przeprowadzono także analizę składu chemicznego i mikrostruktury jednego z ciekawszych zabytków metalowych, odkrytych na terenie pracowni. Na tej podstawie, z wykorzystaniem metod modelowania komputerowego, wykonano wizualizację geometryczną. W celach naukowych, doświadczalnych i edukacyjnych wykonano rekonstrukcję zawieszki zoomorficznej przy wykorzystaniu metody wytapianych modeli. Zastosowano modele woskowe wtryskiwane do matrycy, formy ceramiczne (gipsowe) wypalane oraz specjalnie przygotowany stop modelowy, odpowiadający oryginalnemu. W ten sposób uzyskano wierną technologicznie, strukturalnie i chemicznie replikę zabytku. Badania technologii produkcji warsztatu odlewniczego z epoki brązu i wczesnej epoki żelaza przyczyniają się do wzrostu świadomości o stosowanych technikach przygotowania form i wykorzystywanych stopach. Współczesne narzędzia i techniki komputerowe wspomagają badania dawnych technologii i służą ich upowszechnianiu.

Arsenical copper has been used since 5th millennium cal.BC, later exchanged by application of Cu-Sn alloys in metallurgy. This work presents the results of metallographic and mechanical properties studies performed on two flat axes connected with local Eneolithic societies (4500-3000 cal.BC). The axes are one of the oldest metal artifacts from Polish land. Originally they were made from Cu-As alloy, and their chemical composition was established by X-ray fluorescence spectroscopy (XRF). Their microstructure was analysed using optical microscopy (OM) and scanning electron microscopy conducted with energy-dispersive X-ray spectroscopy (SEM-EDS). The macrostructure analysis (OM) of the axes was performed as well. On the basis of the results, the alloys used in the Eneolithic to cast the axes were reproduced in lab. In order to achieve the characteristics of the alloys, their mechanical properties including ultimate tensile strenght (UTS), hardness (HB), microhardness (HV0,1) and ductility were examined. The solidification process was studied by means of thermal analysis.

Non-destructive testing methods are widely applied for metal artefacts research. The analyses presented here are part of research and conservation program encompassing metal artefacts discovered during archaeological excavations in the years 2010–2011 in the area of Czermno. Among metal artefacts of archaeological origin there is an important group of objects connected with cult. Reliquary crosses called encolpions can be distinguished here; worn both by priests and by lay people in Central and Eastern Europe. They present an interesting group for historical and iconographic research, as well as for the analyses of the materials and the techniques applied. The type of cast encolpions were examined, found in the area of the old dwelling complex connected with fortified settlement of Czermno (the old Grody Czerwieńskie). These objects are initially dated to the 12th century. These metal artefacts are researched, by application of the non-destructive testing methods, at the Faculty of Foundry Engineering of the AGH University of Science and Technology in Kraków in cooperation with Maria Curie-Skłodowska University in Lublin, the Polish Academy of Sciences and the Rzeszów University. The research helped to enlarge the scientific scope of knowledge on Mediaeval materials and manufacturing techniques, while the conservation efforts gave back the proper artistic value to the artefacts from Czermno and allowed for the appropriate exhibition.

This work presents the metallographical observations of the chosen copper objects from the Late Middle Ages. Part of these studies is the analysis of metal relics from the Puck area conducted at the Faculty of Foundry, AGH-UST, in collaboration with the University of Warsaw. Medieval European cities were centers of trade and production of metal artifacts. Also in the Puck area, the manufacturing activities can be confirmed based on the metal findings. The aim of this study was to identify and systematize copper alloys used in the Late Medieval Period, on the basis of historic artifacts from Puck. The chemical composition analysis and microstructure observation were carried out. The research is at the first stage of an experiment of reconstructing the medieval alloys in order to study deeper their properties.

The possibility of application of aluminosilicate from the palygorskite (attapulgite) group as a potential substitute for bentonite in green sand system application were evaluated. The effectiveness of the application of this aluminosilicate as a binder in sand grains was determined based on the results of the determination flowability, apparent density, permeability, compacability, wear resistance and compressive, tensile and shear strength of the green sands with attapulgite participation or with a mixture of bentonite-attapulgite. The results with the properties obtained for the green sand bonded by bentonite were compared. Based on these results, it was found that attapulgite as a main binder material in the green sand does not guarantee the respective properties of moulding (e.g. it was observed low green strength properties, high apparent density of mixture, low compaction and very low wear resistance). It was recognized that the natural form of attapulgite require modification in order to obtain the appropriate properties of moulding sands, which is the subject of future work within the scope of the development application of aluminosilicate in foundry industry.

With increasing technology development, an increasing emphasis is placed on the precision of products, but cannot be guaranteed without a stable production process. To ensure the stability of the production process, it is necessary to monitor it in detail, find its critical locations and eliminate or at least control it. With such a precise manufacturing method as investment casting, such a process is a must. This paper therefore deals with monitoring the production process of wax models of large turbine blades using infrared thermography. The aim was to evaluate the critical locations of this production and to propose recommendations for their elimination or, at the very least, significant mitigation of their impact on the final quality of the large turbine blade casting.

Due to the presence of harmful substances in resins those mould sands may be hazardous to the natural environment and workers. The general assessment of harmfulness of sands used for molds and cores encompasses 2 basic points: emission of hazardous substances during processes of preparing sands, pouring mold with liquid metals (high temperatures), cooling and shaking-out; possibility of washing out hazardous substances from used sands to the environment, during storage or economic use outside foundries. We present the results of research on the emission of BTEX compounds from mould sands with phenolic resins during pouring liquid metal of different temperature (cast iron and Al alloy). The research was conducted according to the original method prepared by the authors, which has been used for years in cooperation with various foundries (Poland, abroad).

Development of salt cores prepared by high-pressure squeezing and shooting with inorganic binders has shown a high potential of the given technology even for high-pressure casting of castings. Strength, surface quality of achieved castings, and solubility in water become a decisive criterion. The shape and quality of grain surface particularly of NaCl – cooking salts that can be well applied without anticaking additives has shown to be an important criterion. Thus the salt cores technology can cover increasingly growing demands for casting complexity especially for the automobile industry.

Production technology of nwestment casting involves transmitting the elements of shape, dimensions and properties by filling in the appropriate liquid metal ceramic forms reproduced by a model made of wax removed by melting it. The manufacturing process of inwestment casting in the lost wax technology consists of a number of technological operations: preparing of wax models and their assembling in the model units, the preparation of ceramic mixture, successive layers of debris, wax melting in an autoclave, drying the samples at 100 °C, heating the samples at temperatures ranging from 400 to 700 °C. So far, the technology was based on the use of ceramic mixture, which the bond was hydrolysed ethyl silicate. Currently, due to environmental protection and improvement of working conditions, more and more binders with alcohol is replaced with an aqueous solution of colloidal silica. In the study, to create the individual layers a ceramic form, used regenerated ceramic mixture derived from foundry and green ingredients. The regeneration time was respectively 5 and 15 minutes. Used ceramic moulds after mechanical reclamation was given to sieve analysis to determine the grain size (di). Grain sizes 0.2, 0.4 and 0.63 mm were used for the coating of ceramic moulds. The paper presents results of research aimed at the determination of the relationship between tensile wet strength and grain size of ceramic mould: Rm = f[dL). Tests were conducted on cylindrical samples, which deposited the layers of reclaimed ceramic material.
Technologia wytwarzania precyzyjnych odlewów polega na nadawaniu elementom kształtu, wymiarów i odpowiednich własności poprzez wypełnienie ciekłym metalem formy ceramicznej odtworzonej przez model wykonany z wosku, usuwany z niej metodą wytapiania. Proces wytwarzania odlewów precyzyjnych w technologii wytapianych modeli składa się z szeregu operacji technologicznych obejmujących: wykonanie modeli woskowych i ich łączenie w zespoły modelowe, przygotowanie masy ceramicznej, nanoszenie kolejnych warstw, wytopienie wosku w autoklawie, suszenie próbek w temperaturze 100 °C, wygrzewanie próbek w zakresie temperatury od 400 do 700 °C. Dotychczasowa technologia oparta była na stosowaniu mas ceramicznych, w których spoiwem był zhydrolizowany krzemian etylu. Aktualnie, ze względu na ochronę środowiska i poprawę warunków pracy, coraz częściej spoiwo z alkoholem zastępowane jest wodnym roztworem krzemionki koloidalnej. W badaniach do tworzenia warstw formy ceramicznej stosowano osnowy pochodzące ze zużytych form z odlewni precyzyjnej poddanych regeneracji oraz osnowę świeżą. Czas regeneracji wynosił odpowiednio 5 i 15 minut. Masę po regeneracji mechanicznej poddano analizie sitowej w celu określenia wielkości ziarna dL. Ziarna o wielkości 0,2; 0,4 i 0,63 mm użyto do wykonywania warstw form ceramicznych. W artykule przedstawiono wyniki badań ukierunkowanych na wyznaczeniu zależności pomiędzy wytrzymałością na rozciąganie w stanie na wilgotno i wielkością ziarna osnowy formy ceramicznej: Rm =f(dL). Badania zostały przeprowadzone na próbkach w kształcie walca o powierzchni dzielonej, na które nanoszono warstwy z wykorzystaniem osnowy pochodzącej z regeneracji, jak również ze świeżej osnowy.

The ceaseless progress of nanotechnology, observed in the last years, causes that nanomaterials are more and more often applied in several fields of industry, technique and medicine. E.g. silver nanoparticles are used in biomedicine for disinfection and polymer nanoparticles allow insulin transportation in pharmacology. New generation materials containing nanoparticles are also used in the chemical industry (their participation in the commercial market equals app. 53 %). Nanomaterials are used in electronics, among others for semiconductors production (e.g. for producing nanoink Ag, which conducts electric current). Nanomaterials, due to their special properties, are also used in the foundry industry in metallurgy (e.g. metal alloys with nanocrystalline precipitates), as well as in investment casting and in moulding and core sand technologies. Nanoparticles and containing them composites are applied in several technologies including foundry practice, automotive industry, medicine, dentistry etc. it is expected that their role and market share will be successively growing.

The article discusses the possibilities of employing an algorithm based on the Rough Set Theory for generating engineering knowledge in the form of logic rules. The logic rules were generated from the data set characterizing the influence of process parameters on the ultimate tensile strength of austempered ductile iron. The paper assesses the obtained logic rules with the help of the rule quality evaluation measures, that is, with the help of the measures of confidence, support, and coverage, as well as the proposed rule quality coefficient.

The work presents the investigation results concerning the structure of composite pressure die castings with AlSi11 alloy matrix reinforced with SiC particles. Examination has been held for composites containing 10 and 20 volume percent of SiC particles. The arrangement of the reinforcing particles within the matrix has been qualitatively assessed in specimens cut out of the castings. The index of distribution was determined on the basis of particle count in elementary measuring fields. The tensile strength, the yield point and elongation of the obtained composite were measured. Composite castings were produced at various values of the piston velocity in the second stage of injection, diverse intensification pressure values, and various injection gate width values. The regression equation describing the change of the considered arrangement particles index and mechanical properties were found as a function of the pressure die casting parameters. The infuence of particle arrangement in composite matrix on mechanical properties these material was examined and the functions of correlations between values were obtained. The conclusion gives the analysis and the interpretation of the obtained results.

The measurement results concerning the abrasive wear of AlSi11-SiC particles composites are presented in paper. The method of preparing a composite slurry composed of AlSi11 alloy matrix and 10, 20% vol.% of SiC particles, as well as the method of its high-pressure die casting was described. Composite slurry was injected into metal mould of cold chamber pressure die cast machine and castings were produced at various values of the piston velocity in the second stage of injection, diverse intensification pressure values, and various injection gate width values. Very good uniform arrangement of SiC particles in volume composite matrix was observed and these results were publicated early in this journal. The kinetics of abrasive wear and correlation with SiC particles arrangement in composite matrix were presented. Better wear resistance of composite was observed in comparison with aluminium alloy. Very strong linear correlation between abrasive wear and particle arrangement was observed. The conclusion gives the analysis and the interpretation of the obtained results.

The paper presents the analysis of construction solutions of some thermal reclamation equipment applied in used sand reclamation treatment as well as the experimental appliance constructed according to the author`s own idea. The experimental apparatus enables the sand grains to be regained when the machine works in either the horizontal or the vertical position. Different construction versions of the apparatus were prepared to provide a variety of working conditions for thermal reclamation treatment in order to obtain the reclaimed sand in the most efficient way. The possibility of choosing from among various set points of the appliance, such as the temperature of reclamation process, the time of thermal treatment cycle, the method of fluidization (cold or hot air) and other individual parameters characteristic of particular construction versions create the conditions for comparative research.
