Opis:
The use of hybrid machining methods for parts and devices production become more and more attractive nowadays. The paper presents results of modelling use of DPSS (Diode Pumped Solid State) pulse laser for intensification of electrochemical processes in machine part production. Application of DPSS pulse laser enables possibility to reach high level of localization in both machining and growth processes. Laser beam energy accelerates electrochemical processing, improves process localization and prevents other than the machined surface passivation. These conditions should improve electrochemical micro part precision of manufacturing by means of shape and dimensional accuracy in both machining and growth ECM processing.

The article presents comparative research on the effects of milling of concave corners of elements made of aluminum alloy 7075. The work focuses on the study of the impact of changes in technological parameters and types of machining on the obtained geometrical state of the machined samples. Correct milling of the corners requires selection of the appropriate feed rate and the proper engagement angle of the milling cutter. At the corners, tool engagement angle increases, which significantly hinders the execution of stable machining and adversely affects the geometric and qualitative characteristics of the surface in the corners. Study with application of various strategies and technological parameters of milling corners with variable opening angles were carried out. The main parameters of surface roughness of the machined elements were examined. When analyzing the results obtained, conclusions were formulated indicating the relationship between the change of selected technological parameters, with the assumed type of treatment, and the obtained quality parameters of the samples made.

Commonly applied theories of self-excited vibrations in machine tools are prevailingly based on frequency domain analysis of linear models and are devoted in most cases only to evaluation of stability limits of strictly linear systems. In this way, the behaviour of more stable or more unstable systems cannot be studied and analyzed. Certain important nonlinear effects cannot be studied as well for limitations connected with classical representation of systems only in the frequency domain. Evaluation of stability by analysis of nonlinear systems in time domain has not been applied until now. The paper shows a new approach based on interpretation of the self-excited vibration systems as nonlinear servo-systems. With this approach, linear and nonlinear systems of any degree of stability can be studied by combination of frequency and time-domain methods. This can considerably contribute to better understanding of complex phenomena in various regimes and special situations.

This paper deals with an advanced modeling of the feed drives of a five axis machine tool within the context of High Speed Machining. The management of the multi axes as well as high velocities causes problems to the set machine tool – Numerical Controller throughout the trajectory execution process. As a result, many errors are introduced during machining all process long affecting the surface quality. The paper aims at modeling the feed drive dynamics during trajectory follow-up including the current, the velocity and position loops as well as the feed forward terms, which characterize classical drives on actual HSM machines. It concerns translational axes as well as rotary axes. A procedure of identification of the virtual axis model are detailed for three and five axis trajectories presenting various types of geometrical discontinuities.

The work contains the results of research conducted to optimize the machining of milling table castings. The possibility of reducing the total volume of machining allowances, reducing the wear of cutting tools, shortening machining time and eliminating idle machining passes was considered. The tests were carried out on two batches of castings supplied by two independent foundries. Casting geometry measurements were made using a structured light scanner. The analysis included machining with cemented carbide tools and tool ceramics at two machining centers: DMC200U and DMC270U. It has been shown that as a result of eliminating idle machining passes, it is possible to reduce machining time by 12% for the first and by 44% for the second casting supplier. The estimated annual savings for the production volume of 500 pcs of these castings can range from € 7388 to even € 23 346. The actual cost of cheaper casts was also calculated, taking into account the difference in machining cost resulting from larger machining allowances.

There is an urgent and growing need to reduce the environmental footprints of products and manufacturing processes and to support sustainable material consumption. For engineering applications this implies the need to develop low energy/carbon footprint manufacturing processes tha utilise extended life tooling. In machining, nano-structured coatings can be used to extend service life of cutting tools. However, hard coatings pose a challenge to the re-shaping and re-use of tools. This work investigated the use and re-use of cutting tools by developing selective tool coating removal using laser and conventional chemical de-coating technology. The laser de-coated tools were re-coated and their machining performance was compared to that of chemical de-coated and re-coated tools as well as first generation coated and uncoated tools. The paper presents a comparison of the energy footprints associated with the re-use of tooling. It is concluded that high value tooling can exploit material re-use procedures.

Electrochemical machining is an unique method of shaping in which, for optimal parameters tool has no wear, surface layer properties after machining are similar to the core material and surface quality and accuracy increase together with material removal rate increase. Such advantages of electrochemical machining, besides of some ecological problems, create industry interest in the range of manufacturing elements made of materials with special properties (i.e. turbine blades of flow aircrafts engines). In the paper the nowadays possibilities and recent practical application of electrochemical machining in aircraft have been presented.

This review paper highlights the hybrid manufacturing processes which integrate the additive and subtractive processes performing on one hybrid platform consisting of the LMD (laser metal deposition) unit and CNC machine tools. In particular, some important rules and advantages as well as technological potentials of the integration of different AM technique and finishing CNC machining operations are discussed and overviewed. Some representative examples such as formation of difficult features around the part periphery, deposition of functional layers and coatings and repair of high-value parts in aerospace industry are provided. Some conclusions and future trends in the implementation of hybrid processes are outlined.

The article presents safety issues related to on-site machining with the use of portable machine tools. Their advantage is the possibility of machining elements at places in which they are used. This especially refers to large-size constructions, welded elements and any items whose disassembly is technically difficult. The authors present tasks performed by the operators of portable machining equipment, working conditions, construction and characteristic features of portable machine tools on the example of a portable boring machine, milling machine and flange facing machine. The presented characteristics can influence the safety of work with these machines. The information given in the article were used to asses risk at the position of a portable machine tool operator. The assessment was conducted using the Risk Score method taking into account four stages of using portable machine tools, i.e. transport, assembly/disassembly, machining and maintenance. The result of the conducted risk analysis is the proposal of possible risk reducing actions. Due to the specificity of the operation of portable machine tools which significantly impedes the development of a machine tool which would be safe in and of itself, the proposed actions refer mainly to organisational solutions. The work presents also the thesis that it is possible to decrease the risk at this position thanks to the use of numerical control in a portable machine tool. Such a solution may reduce exposure to some identified threats. The issue is presented on the example of a prototype of a portable flange facing machine developed in the Institute of Mechanical Technology ZUT in Szczecin.

The context of this paper implies disciplines of mechanical design, machining and hydrodynamics behaviours applied to propellers. Performances of propellers are linked with their shape and their surface texture. To optimise hydrodynamics behaviours, it is demonstrated in this paper that required polishing operation is not essential. To study the influence of an predefined surface texture on the performances of a three-dimensional foil, a comparative analysis is conducted. The presented methodology allows the definition of tool paths, according to the desired surface texture and upstream flow. Three foils are machined, and their performances are compared to each other: the first, considered as the reference, has a surface roughness like mirror, the second features machined peaks parallel to the upstream flow and the third has machined peaks following streamlines obtained by Computational Fluid Dynamics for operating conditions. The validation of this method is experimental: on the one hand by the manufacturing of foils following pre-established trajectories, and on the other hand by the functional test in hydrodynamic tunnel. This paper presents the methodology steps, and the hydrodynamic behaviours that the three different foils show. In a first approach, the different surface textures do not influence the lift coefficient but strongly influence the drag coefficient of a foil. Furthermore several hypotheses educed from the observed tendencies are discussed.

In this paper parameters of the Johnson-Cook (J-C) constitutive material model were predicted more accurately based on the static and dynamic material tests and mathematical modelling of relevant response surfaces using specially developed Matlab scripts. Experimental tests were performed under strain rates of 10-3 and 101 1/s and the temperature ranging from the ambient up to 700°C. As a result, a set of mathematical models which fit the experimental data was determined. The experimentally-derived constitutive models were implemented into FEM-based simulations of real machining processes of Inconel 718.

The features of magneto-abrasive machining of taps for metric thread cutting were investigated. The calculation method of integral intensity of the magneto-abrasive machining of the working surfaces of the taps by the quantitative values of normal and tangential components of moving speed of the quasi-stable volumes of the magneto-abrasive tool was developed. Based on the results of calculations, it was possible to predict the probable influence of the taps’ location in the working zone on the quality and efficiency of machining their working surfaces. The calculation method is relevant for taps of all diameters with a profile angle of 60°. The working surfaces of the tool would not be effectively machined if the location angle of taps to the plane of the working zone of the machine equals 20–60°. Depending on the expected major polishing or strengthening effect of magneto-abrasive machining, the taps are required to be located at an angle of 60–90° to the plane of the working zone of the machine.

In the era of Industry 4.0, the digitization of production processes is one of the important elements contributing to the reduction of uncertainty related to the implementation of new production methods. The worldwide epidemic situation and its constraints have resulted in supply chain continuity problems. These problems make enterprises look for the possibility of producing products that they need at the moment and which they cannot obtain from the market. In special cases, this may also apply to spare parts necessary to maintain the continuity of production. The main reason for research on comparing production processes is meeting the challenges related to the pandemic situation and problems in maintaining timeliness, flexibility, and continuity of the supply chain. The first stage of the research was to visualize the course of the process and determine the lead times for both production methods. For further analysis, a digital process model was used to compare the hybrid and the classical method to check the viability of the interchangeability of methods for the production process of the flange part. The interchangeability of production methods was dictated by problems related to the supply of components for the execution of orders. The article simulates the model for unit and small-lot production in batches of 10 and 100 pieces, considering such aspects as: order completion time, energy consumption of the process, production costs, taking into account the classic and hybrid methods. The conducted research was aimed at determining the profitability of the production of flange-type products by means of classical processing and hybrid and checking the interchangeability of production methods in accordance with quality requirements as well as reducing uncertainty with the implementation of new production systems in changing market conditions. The simulations show that the use of hybrid production is recommended for unit production. In the case of small-lot production, already with 10 items, production in the traditional process is 21% cheaper, and for the production of 100 items, the cost of traditional production is reduced by 33% compared to hybrid production.

Experimental investigations of plastic deformation and uniaxial tension of elasto/visco-plastic (E/V-P) material (41Cr4) were conducted to characterize the flow behavior of the material. Dynamic effects, constitutive damage law and contact with non-linear friction in simulations were described using updated Lagrangian formulation. That model of the process allows defining advanced simulations of tool's penetration in workpiece and chip formation. The yield stress is taken as a function of the strain and the strain rate in order to reflect realistic behavior of unsteady-state process, a material separation criterion based on the failure strain ?f were determined Finite element simulations were carried out using ANSYS code. The influence of the chosen process parameter in numerical simulations on the chip's shapes was presented. Results revealed good agreements between FEM results and experimental ones.

The lapping process is one of the traditional finishing processes and generally it is conducted as manual process by skilled worker. The productivity of these manual processes is lower and difficult to control. Hence, we developed an automatic lapping system for moulds and dies. The lapping system consists of simple lapping tools and conventional milling machine. Several materials were machined as mirror like surface using the system. The lapping conditions are usually decided by skilled worker's experience or knowhow. Therefore, in this study, an intelligent lapping system with the optimum conditions calculated by the lapping model was developed. Specifically, the relationship between the finished quality (surface roughness Rz and improvement rate of Rz) and each parameter of the system, Vickers hardness of work piece and lapping head, lapping pressure, grain size, is investigated. Then, an intelligent lapping system is developed. Finally, the HPM31 are machined as confirmatory experiment by developed system with calculated lapping conditions. It is concluded from the result that: (1) The relationship between the surface roughness and lapping parameter was cleared. (2) The intelligent lapping system using the lapping model was developed. (3) The estimated limit surface roughness and improvement rate by calculated condition satisfactorily agreed with the experimental results.
