The proposed research work will be related to the comparison of the dimensional accuracy and surface roughness of elements produced by two different methods. Castings are made using modern rapid prototyping techniques and investment casting. For selected parts there will be presented an assessment in terms of manufacturability, design manufacturing costs, operating parameters and energy consumption of production. The analysis of used methods allow for the evaluation of their suitability as alternative manufacturing techniques.

The article presents an analysis of the applicability of the Replicast CS process as an alternative to the investment casting process, considered in terms of the dimensional accuracy of castings. Ceramic shell moulds were based on the Ekosil binder and a wide range of ceramic materials, such as crystalline quartz, fused silica, aluminosilicates and zirconium silicate. The linear dimensions were measured with a Zeiss UMC 550 machine that allowed reducing to minimum the measurement uncertainty.

Due to the high demand for secondary alloys in the automotive and aerospace industry, this work investigates the effect of higher iron content on the quality of AlSi7Mg0.6 sand castings. Secondary-recycled Al-Si alloys contain an increased amount of impurities due to their remelting of scrap metal. One of the most unwanted impurities found in these alloys is iron. Iron leads to the formation of various Fe-rich intermetallic phases, whose morphology influences the mechanical properties even at low Fe content. It also promotes the formation of casting defects, such as porosity and shrinkage. The formation of porosity in secondary Al-alloys is another major aspect that can affect the final properties of castings. Since these materials are mainly used to produce castings for the automotive industry, such as engine blocks, cylinder heads, and so on, it is necessary to produce castings without any defects. Therefore, the quality of AlSi7Mg0.6 sand casting is investigated at lower iron content (0.128% wt. Fe) and compared to the higher iron content (0.429% wt. Fe), whereby a correlation between iron content and porosity is monitored.

Casting quality depends on many factors including the quality of the input materials, technology, material securing and last but not least, the mould into which the casting is casted. By pouring into a single-shot mould, based mainly on 1st generation binders, is is a very important factor. Basically, a bentonite mixture represents either a three- or four-component system, but each component of the system is a heterogeneous substance. This heterogeneity punctuates mainly a non-stationary heat field, presented throughout the whole process of the casting production. The most important component is a binder and in the case of first generation binders mostly bentonites are used - clays that contain minimum of 80% of montmorillonite.

Successful casting demands that during pouring of the foundry mould with molten metal the mould cavity suffers no deformation. This, in turn, demands the use of binding materials that can give the base sand adequate strength. The main bonding materials are clay binders. The foundry industry uses minerals rich in clay, such as kaolinite, halloysite, hydromica, montmorillonite, polygorskite, vermiculite and allophane. Due to their binding capacity, montmorillonites are the most interesting minerals of all the plastic clay rocks. The basic clay rock containing montmorillonite, used as a common binding material for traditional foundry sand mixtures, is bentonite. The domestic demand for raw bentonite materials is almost entirely satisfied by imports from Slovakia, Turkey, Italy, Germany and the Czech Republic, in order of import size. In Poland, the bentonite deposits occur in very small quantities. The exploitation of bentonites is carried out only in the Krzeniów deposit, where they constitute a mineral accompanying basalt. Much more common are bentonite clays containing in addition to smectites also a large amount of other clay minerals. The article presents the results of studies of the physico-chemical and mechanical properties of moulding sand mixtures containing pure bentonite, pure clay or hybrid bentonites which are a bentonite-clay mixture. Melting was also carried out to determine the effect of the type of binder on the surface quality of iron castings.

Studies were conducted on a zinc coating produced on the surface of ductile iron grade EN-GJS-500-7 to determine the eutectic grain effect. For this purpose, castings with a wall thickness of 5 to 30 mm were made and the resulting structure was examined. To obtain a homogeneous metal matrix, samples were subjected to a ferritising annealing treatment. To enlarge the reaction surface, the top layer was removed from casting by machining. Then hot dip galvanising treatment was performed at 450°C to capture the kinetics of growth of the zinc coating (in the period from 60 to 600 seconds). Analysing the test results it was found that within the same time of hot dip galvanising, the differences in the resulting zinc coating thickness on samples taken from castings with different wall cross-sections were small but could, particularly for shorter times of treatment, reduce the continuity of the alloyed layer of the zinc coating.

The FMEA (Failure Mode and Effects Analysis) method consists in analysis of failure modes and evaluation of their effects based on determination of cause-effect relationships for formation of possible product or process defects. Identified irregularities which occur during the production process of piston castings for internal combustion engines were ordered according to their failure rates, and using Pareto-Lorenz analysis, their per cent and cumulated shares were determined. The assessments of risk of defects occurrence and their causes were carried out in ten-point scale of integers, while taking three following criteria into account: significance of effects of the defect occurrence (LPZ), defect occurrence probability (LPW) and detectability of the defect found (LPO). A product of these quantities constituted the risk score index connected with a failure occurrence (a so-called “priority number,” LPR). Based on the observations of the piston casting process and on the knowledge of production supervisors, a set of corrective actions was developed and the FMEA was carried out again. It was shown that the proposed improvements reduce the risk of occurrence of process failures significantly, translating into a decrease in defects and irregularities during the production of piston castings for internal combustion engines.

This article discusses the possibility of using a two-track X-S control card on a Mesas device to control the production process parameters of piston castings for combustion engines. The research was carried out at the Federal-Mogul Gorzyce company. The basis for estimating the variability of the process results from the mean value (X) is the standard deviation (S). Thanks to specially designed measuring stations that use algorithms to calculate process indicators (Cp and/or Cpk) and their visualization, the cost of manufacturing products and the number of non-compliant products (scraps) are reduced. The process stability was investigated by measuring the key dimensions of the piston casting in a specific population and a given measurement cycle. Taking into account the precision of details, their technical condition, and surface quality, the production machines and cutting tools were optimally selected. It has been found that an important element of the effective use of Statistical Process Control (SPC) are trained/experienced operators who can correctly interpret the resulting control chart forms.

Opis:
The foundry industry in Poland and EU member states is growing steadily. The alloys based on ferrous metals (cast steel and cast iron) largely contribute to this upward trend. Currently, foundries are facing the problem of increasing requirements, which enforce the production of castings characterized by high dimensional accuracy and surface smoothness with parallel elimination of casting defects. Castings are mostly made in moulding sand mixtures, which are also subject to more and more stringent requirements to meet the above-mentioned casting acceptance conditions. Additionally, moulding sands should ensure adequate mould stiffness to avoid the risk of dimensional deformations during the pouring of liquid metal to this mould and casting solidification. For these reasons, the production of this type of castings has been dominated by loose self-hardening sands with furfuryl resin, commonly called furan sands. In the group of self-hardening sands with synthetic resins, loose self-hardening sands with furfuryl resin enjoy the greatest popularity. What accounts for this fact is the high level of the reclamability of these sands, the possibility of obtaining castings with high dimensional accuracy, the ability to make intricate moulds and cores, the binding process taking place at ambient temperature, and low content of binder. Unfortunately, this technology also has some disadvantages, which include short lifetime of the sand mixture, harmful gases emitted from the sand, and currently also high cost of the sand mixture. The anticipated tightening of the environmental protection regulations in the EU countries, including limiting the content of free furfuryl alcohol in resins (<25% by mass) and reducing the emission of furfuryl alcohol, formaldehyde and BTEX compounds at workplaces, necessitated the development of a new generation of furfuryl resins friendly to the environment. The article compares the results of testing the strength properties of foundry moulding sands using two types of resins, i.e. the resin of a new generation synthesized by Grupa Azoty JRCh and a commercial resin used in the foundry industry. Additionally, derivatographic studies of the above mentioned sand mixtures were conducted, and the loss on ignition and the amount of gases emitted by the sand mixture were determined. Melting was also carried out to study the impact of the resin used on the surface quality of iron castings.

The authors have made an attempt to enrich the knowledge about the influence of wax pattern washing process and its influence on the quality of the shell prime coat. Two types of wax were investigated: A7Fr/60 and KC2690. A7Fr60 is used for pattern fabrication, while KC2690 is typical sprue wax. The goal of work was to establish wax solubility accuracy in Trisol 60 Plus and Houghto Clean 530 versus time and influence of dipping time to wax samples surface quality. Additionally, after exposition of wax samples, their surface morphology was characterized with the use of laser profilometry and surface roughness measurement. The quality of formed prime coat was established by X-ray tomography. The measurement of wetting angle of the wax by binder was conducted. The results have shown that the main factor which influences the quality of the prime coat is surface wettability rather than wax surface roughness.

The formation of oxide film on the surface of aluminium melts, i.e. bifilms, are known to be detrimental when they are incorporated into the cast part. These defects causes premature fractures under stress, or aid porosity formation. In this work, Al-12 Si alloy was used to cast a step mould under two conditions: as-received and degassed. In addition, 10 ppi filters were used in the mould in order to prevent bifilm intrusion into the cast part. Reduced pressure test samples were collected for bifilm index measurements. Samples were machined into standard bars for tensile testing. It was found that there was a good agreement with the bifilm index and mechanical properties.

The magnesium alloy investment castings have greater potential for automobile and air-craft applications due to the higher strength to weight ratio of magnesium alloys and capability of the investment casting process to produce near net shape complex castings. The interfacial-mould metal reactions during investment casting of magnesium alloy inhibit successful production of quality castings. This paper presents the investigation done on the reactions at corners of AZ91 magnesium alloy cast part produced through investment casting. The stepped shape geometry of casting was selected to study the reactions at convex and concave corners of the cast part. The reacted surfaces were characterised using the SEM-EDX and XRD. The formation of oxides was observed on cast surface from characterisation. The temperature profile recorded at corners were helpful to understand the heat dissipation during the solidification of metal at corners. It was observed that the reactions occurred at the concave corner were more as compared to the convex corner of the cast part.

Discussed problems are solved in Arcelor Mittal Ostrava a.s. company. VSB-TU Ostrava has its share on this solution in the frame of grant project TIP. The project has several goals, which relate with primary cooling system area in CSCD (Continuous Steel Casting Device). One target is concerned about surface quality of crystallizer’s desks, also from point of view of its quality evaluation.in terms of project solution was solved a crystallizer’s desks defects catalogue and methodology of their evaluation. Also was made methodology for quality evaluation of narrow crystallizer’s desks, which are dismantled in maintenance area. There were proposed a laser scanning of the crystallizer’s desks surface with usage of Laser sensor. In cooperation with DASFOS CZ, s.r.o. was proposed new method of inner crystallizer’s chamber measuring. In this paper are presented partial results of this solution, including first results from prototyped measuring device.
Omawiany problem został rozwiązany przez firmę Arcelor Mittal Ostrava. VSB-TV Ostrava posiada swój udział w tym rozwiązaniu będący wynikiem realizacji projektu TIPFR-TI1/319 finansowanego częściowo przez Ministerstwo Handlu i Przemysłu Republiki Czech. Projekt skupia się na kilku celach związanych z maszyną COS (ciągłego odlewania stali). Jeden z celów projektu dotyczy jakości powierzchni płyt krystalizatora z punktu widzenia oceny tej jakości. W rezultacie powstał katalog wad płyt krystalizatora wraz z metodologią ich oceny. Zaproponowana została metoda oceny jakości wąskich płyt krystalizatora zdemontowanych na czas konserwacji. Zaproponowano skanowanie powierzchni płyt krystalizatora z wykorzystaniem czujnika laserowego. We współpracy z DASFOC CZ. S.r.o. została zaproponowana nowa metoda pomiaru wewnętrznej przestrzeni krystalizatora. W pracy przedstawiono wybrane wyniki tego rozwiązania wraz z wstępnymi wynikami uzyskanymi przy pomocy prototypowego urządzenia pomiarowego.

The study concerns on investigation of Remanium CSE alloy, one of the dental alloys used in metal-ceramic connection preparation. The alloys based on Ni-Cr-Mo are widely used in dental engineering because of their high mechanical, tribological properties as well as high corrosion resistance. The tested alloy has been processed in three ways – it has been remelted and then casted using three technologies commonly used in dental laboratories, i.e. with: oxy-acetylene burner (1), induction furnace (2) and Volts arc (3). The aim of the study was to evaluate the effect of the melting and casting techniques on the mechanical strength and stereometric surface properties. The results revealed that the quality of Remanium CSe dental alloys significantly depend on the method of the material processing.

Opis:
Assurance of required casting quality is an important element of the manufacturing process. The control should be realized fast, accurately and cheap. These requirements may be fulfilled by application of an industrial robot to realize the measuring process. In the article the methodology of capability assessment of robotized system to control specified casting feature based on analysis of repeatability and reproducibility is presented. It is demonstrated that industrial robots produced serially have the accuracy allowing for their application to control process of both die-casting and pressure casting dimensions.
