Opis:
The paper discusses the impact of the geometry of foundry pallet components on the value of temperature gradient on the wall crosssection during heat treatment. The gradient is one of the most important factors determining the distribution of thermal stresses in these items. Analysis of quantitative simulation was carried out to detect possible effect of the type of connection between pallet walls and thickness of these walls (ribs) on the interior temperature distribution during rapid cooling. The analysis was performed for five basic designs of wall connections used in pallets. Basing on the results obtained, the conclusions were drawn on the best connection between the ribs in foundry pallets.

Opis:
Mathematical programming, constraint programming and computational intelligence techniques, presented in the literature in the field of operations research and production management, are generally inadequate for planning real-life production process. These methods are in fact dedicated to solving the standard problems such as shop floor scheduling or lot-sizing, or their simple combinations such as scheduling with batching. Whereas many real-world production planning problems require the simultaneous solution of several problems (in addition to task scheduling and lot-sizing, the problems such as cutting, workforce scheduling, packing and transport issues), including the problems that are difficult to structure. The article presents examples and classification of production planning and scheduling systems in the foundry industry described in the literature, and also outlines the possible development directions of models and algorithms used in such systems.

In the paper the use of optical scanning for inspection of casting shape and its accuracy was described. Optical system applied to digitization of objects determines all dimensions and shape of inspected object. This technology is used in quality control and reverse engineering. System is based on triangulation: sensor head performs projection of different patterns of fringes onto measured object and scanner tracks their distribution with two cameras. Basing on optical transform equations, a processing unit automatically and with remarkable accuracy calculates 3D coordinates for every pixel of camera. Depending on camera resolution the result of such a scan is a cloud of points with up to 5 million points for every image. In the paper examples of applications for castings with different designation was presented.
W artykule opisano wykorzystanie skanowania optycznego do kontroli dokładności wykonania odlewów. System optyczny stosowany do digitalizacji obiektów określa wszystkie wymiary i kształt badanego przedmiotu. Technologia ta wykorzystywana jest w kontroli jakości i w inżynierii odwrotnej. System bazuje na zasadzie triangulacji: głowica sensora dokonuje projekcji różnych układów prążków na obiekt mierzony a skaner obserwuje ich przebieg dwoma kamerami. Opierając się na równaniach transformacji optycznej, jednostka przetwarzająca automatycznie i z dużą dokładnością oblicza współrzędne 3D dla każdego piksela kamery. Zależnie od rozdzielczości kamery, wynikiem takiego skanu jest chmura do 4 milionów punktów dla każdego pojedynczego pomiaru. W artykule pokazano przykładowe zastosowanie skanera optycznego do pomiarów odlewów o różnym przeznaczeniu.

The paper presents a scheduling production problem in foundry equipped with one furnace and two casting lines, which provides a number of different types of castings for a large number of clients. The amount of molten metal may not be greater than the capacity of the furnace and its load is a type of metal, from which the products are manufactured on automated casting lines. The purpose of planning is to create the processing order of metal, to prevent delays in the delivery of the ordered products to the customers. This problem is mixt of lot-sizing problem and scheduling problem on two machines (the lines) running in parallel. The article gives a mathematical model, which formally defines the optimization problem, and his relaxed version which is based on the concept of rolling-horizon planning. The proposed approaches were tested on the sample data.

The purpose of this study was to establish a relationship between the type of wall connection used in the cast grates, which are part of the equipment operating in furnaces for heat treatment and thermal-chemical treatment, and stresses generated in these grates during the process of rapid cooling. The places where the grate walls are connected to each other are usually characterized by the thickness larger than the remaining parts of walls. Temperature variations in those places are responsible for the formation of hot spots, and in the hot spots temperature changes much more slowly. The type of wall connection shapes the temperature gradient in the joint cross-section, and hence also the value of thermal stresses generated during cooling. In this study, five different designs of the grates were compared; the difference in them was the type of the designed wall connection. The following design variants were adopted in the studies: X connections with and without holes, T connections with and without technological recesses, and R (ring) connection. Numerical analysis was performed to examine how the distribution of temperature changes in the initial phases of the cooling process. The obtained results served next as a tool in studies of the stress distribution in individual structures. The analysis were carried out by FEM in Midas NFX 2014 software. Based on the results obtained, the conclusions were drawn about the impact of different types of wall connections on the formation of thermal stresses in cast grates.

Depending on the course of the processes of heat treatment and thermo-chemical treatment, the technological equipment of heat treatment furnaces is exposed to different operating conditions, as the said processes differ among themselves in the temperature of annealing and atmosphere prevailing in the furnace chamber, in the duration of a single work cycle and in the type and temperature of the coolant. These differences affect the magnitude of stresses occurring in each cycle of the operation of furnace accessories, and thus play an important role in fatigue processes leading to the destruction of these accessories. The kinetics of temperature changes during each cooling process plays an important role in the formation of thermal stresses on the cross-section of the cooled parts. It depends on many factors, including the initial cooling temperature, the type and temperature of the cooling medium, or the dimensions and shape of the object. This article presents a numerical analysis of the effect of the initial temperature on the distribution of stresses on the cross-section of the grate ribs, generated in the first few seconds of the cooling process carried out in two cooling media, i.e. hardening oil and water. The analysis was carried out by the finite element method, based on the results of experimental testes of temperature changes in the rib during its cooling.

In contrast to casting to conventional non-reusable 'sand' moulds, for which calculating technique for an optimum design of the gating system is comparatively well-developed, a trial-and-error method is applied mostly for casting to ceramic shell moulds made by the investment casting technology. A technologist selects from gating systems of several types (that are standardized by the foundry mostly) on the basis of experience. However, this approach is not sustainable with ever growing demands on quality of castings and also the economy of their fabrication as well as with new types of complex sizeable castings introduced to the production gradually (by new customers from the aircraft industry above all) any more. The simulation software may be used as a possible tool for making the process of optimising gating systems more effective.

The problem considered in the paper is motivated by production planning in a foundry equipped with a furnace and a casting line, which provides a variety of castings in various grades of cast iron/steel for a large number of customers. The goal is to create the order of the melted metal loads to prevent delays in delivery of goods to customers. This problem is generally considered as a lot-sizing and scheduling problem. However, contrary to the classic approach, we assumed the fuzzy nature of the demand set for a given day. The paper describes a genetic algorithm adapted to take into account the fuzzy parameters of simultaneous grouping and scheduling tasks and presents the results achieved by the algorithm for example test problem.

The paper describes a complete framework that uses a multi-agent approach for production scheduling in a foundry. Different types of autonomous agents have been designed, each playing a different role in the supply chain management of the fodundry, along with their responsibility and behavior in the system. In order to generate a proper and reliable schedule the agents negotiate with each other by sending messages compliant to FIPA ACL standard. A prototype of the system has been implemented in JADE and allowed to conduct preliminary simulation of the system. Although some agents some agents have been omitted in the prototype, it was possible to verify the main assumptions of the system, as well as, to indicate and discuss potential problems with its implementation into production practice.

Opis:
A measuring system was developed for the measurement of ejector forces in the die casting process. When selecting the sensor technology, particular care was taken to ensure that measurements can be taken with a high sampling rate so that the fast-running ejection process can be recorded. For this reason, the system uses piezoelectric force sensors which measure the forces directly at the individual ejector pins. In this way, depending on the number of sensors, it is possible to determine both the individual ejector forces and the total ejector force. The system is expandable and adaptable with regard to the number and position of the sensors and can also be applied to real HPDC components. Automatic triggering of the measurements is also possible. In addition to the measuring system, a device and a method for in-situ calibration of the sensors have also been developed. To test the measuring system, casting experiments were carried out with a real aluminium HPDC aluminium component. The experiments showed that it is possible to measure the ejector forces with sufficient sampling rate and also to observe the process steps of filling, intensification and die opening by means of ejector forces. Experimental setup serves as a basis for future investigations regarding the influencing parameters on the ejection process.

The paper presents a novel Iterated Local Search (ILS) algorithm to solve multi-item multi-family capacitated lot-sizing problem with setup costs independent of the family sequence. The model has a direct application to real production planning in foundry industry, where the goal is to create the batches of manufactured castings and the sequence of the melted metal loads to prevent delays in delivery of goods to clients. We extended existing models by introducing minimal utilization of furnace capacity during preparing melted alloy. We developed simple and fast ILS algorithm with problem-specific operators that are responsible for the local search procedure. The computational experiments on ten instances of the problem showed that the presence of minimum furnace utilization constraint has great impact on economic and technological conditions of castings production. For all test instances the proposed heuristic is able to provide the results that are comparable to state-of-the art commercial solver.

By the very nature of their work, castings used in furnaces for heat treatment and thermo-chemical treatment are exposed to the effect of many unfavorable factors causing their deformation and cracking, significantly shortening the lifetime. The main source of damage are the micro-and macro-thermal stresses appearing in each cycle. As the cost of furnace instrumentation forms a significant part of the total furnace cost, in designing this type of tooling it is important to develop solutions that delay the damage formation process and thus extend the casting operation time. In this article, two structural modifications introduced to pallets castings to reduce thermal stresses arising at various stages of the cooling process are proposed. The essence of the first modification consists in making technological recesses in the wall connections, while the aim of the second one is to reduce the stiffness of the pallet by placing expanders in the external walls. Using the results of simulation analyses carried out by the finite element method, the impact of both proposed solutions on the level of thermal stresses was evaluated.

During the casting of aluminium alloys, the susceptibility to form oxide films is high, due to the turbulent flow of the melt and constant exposure of new surface area. This have impact on the properties of the material and the service life of the casting components. Also, hydrogen solubility in the solid state are very low, which ends up being rejected and causing porosity. After pouring, when solidification occurs, another phenomenon arise called shrinkage. This require excess molten metal to be fed during this phase change to eliminate or reduce the effect of volumetric changes. Filling and feeding during aluminium casting is therefore of paramount importance, and careful steps needs to be undertaken to reduce possible defects in the castings. The objective is to apply studied literature guides and rules and simulate the casting process of aluminium alloys, and understand the how certain defects are occurring during this process. This is a preliminary study towards the understanding of the “macro evolution” of Al-Si-Cu alloy during solidification, which will be the bases for the study of microsegregation of the specified alloy.

Mathematical description of alloys solidification in a macro scale can be formulated using the one domain method (fixed domain approach). The energy equation corresponding to this model contains the parameter called a substitute thermal capacity (STC). The analytical form of STC results from the assumption concerning the course of the function fs = fs (T) describing the changes of solid state volumetric fraction and the temperature at the point considered. Between border temperatures Ts , Tl the function fs changes from 1 to 0. In this paper the volumetric fraction fs (more precisely fl = 1- fs) is found using the simple models of macrosegregation (the lever arm rule, the Scheil model). In this way one obtains the formulas determining the course of STC resulting from the certain physical considerations and this approach seems to be closer to the real course of thermal processes proceeding in domain of solidifying alloy.
