The challenge to be addressed by this paper is to extend the common machine tool thermal compensation models considering only internal heat sources to include the effects of the cutting process. Although real-time software compensations of thermal errors exist, the majority of these models only presume machine tools under load-free rotation of the main spindle without any reference to rough machining. The machining process is completely neglected in spite of the fact that it represents a significant heat source and causes workpiece inaccuracy. This paper presents a real-time compensation of three-axis vertical milling centre thermal errors including the cutting process effect. The simulation is based on dynamic modelling using transfer functions. The model was implemented into a standard CNC controller of a three-axis vertical milling centre to compensate for thermal errors in real time. The inputs of the compensation algorithm are the spindle rotational speed, the 5 temperatures of the machine structure and spindle power. A reduction of thermal errors achieved by using the new approximation TF model including cutting process impact is up to 79% for steel cutting tests with different cutting conditions.

Opis:
Machine learning has been widely used in manufacturing, leading to significant advances in diverse problems, including the prediction of wear and remaining useful life (RUL) of machine tools. However, the data used in many cases correspond to simple and stable processes that differ from practical applications. In this work, a novel dataset consisting of eight cutting tools with complex tool paths is used. The time series of the tool paths, corresponding to the three-dimensional position of the cutting tool, are grouped according to their shape. Three unsupervised clustering techniques are applied, resulting in the identification of DBA-k-means as the most appropriate technique for this case. The clustering process helps to identify training and testing data with similar tool paths, which is then applied to build a simple two-feature prediction model with the same level of precision for RUL prediction as a more complex four-feature prediction model. This work demonstrates that by properly selecting the methodology and number of clusters, tool paths can be effectively classified, which can later be used in prediction problems in more complex settings.

Artykuł ma charakter przeglądowy i odwołuje się głównie do badań realizowanych w Katedrze Budowy Maszyn Politechniki Śląskiej. Opisy koncepcji i zastosowań poprzedzono wybiórczą dyskusją zmian (ewolucji) podejść do diagnozowania obrabiarki i procesu skrawania. Zarys ewolucji podejść pozwala na umiejscowienie i jednocześnie uzasadnienie zrealizowanych prac i badań. W celu uwypuklenia efektywności proponowanych rozwiązań przedstawiono przykład selekcji i integracji danych pozyskiwanych podczas projektowania układów diagnostycznych.
The paper presents selected concepts and practical implementation of artificial intelligence for machine tool and cutting process diagnostics. The paper reflects the review of main directions of research conducted in Department of Machine Technology at Silesian Technical University. The description of concepts and their implementation is introduced by selective discussion of evolution of approaches to machine tool and cutting process diagnostics. Such discussion allows for placement and justification of the conducted research, at the same time. In order to emphasis the affectivity of proposed solutions, an example of data selection and integration while designing a diagnostic system is depicted.

Establishment and selection of proper cutting condition can improve tool life and final cutting result. Cutting speed, feed speed, depth of cut and selection of tools are conditions of cutting that determined the cutting accuracy. However, when the optimum cutting condition with selected cutting speed coincides with machine resonance frequency, large vibration will occur. Consequently, even small periodic of driving forces can produce large amplitude vibrations. The simple technique to lower resonant frequency of machine tool was developed in previous research by using mixture of water and polymer with 6wt% concentration. As it was difficult to obtain damping ratio when the concentration is larger than 6wt%, therefore, the aim of this paper is to change machine resonant frequency for optimizing cutting condition by improving mixture concentration of water and polymer. It is concluded from the results that (1) By controlling machine tool resonance frequency enable cutting speed to be used for processing at its optimum cutting condition (2) New damping value of polymer mixed with water was presented, (3) Machine vibration reduced as resonance of machine was successfully avoided and surface roughness was also improved.

This paper presents changes in the numerically controlled tool machines in sheet metal forming technology. The article has also showed the characteristics of cutting machines including numerically controlled laser and plasma cutting machine, die cutting machines and machines for wire electrical discharge machining. Furthermore, the tendencies in increasing the productivity by development of new technologies and modernization recently used have been also presented.

Opis:
Geometrical accuracy of workpieces manufactured in CNC technology is dependent on many different factors, such as the parameters of a cutting process. The most significant are: cutting velocity vc and feed rate vf but also proper cooling and appropriate rigidity of a machine tool. Values of these parameters are dependant on the kind of a workpiece and on the applied tools. Considering shape complexity of a workpiece, dimensional and shape errors can appear, for example deviations of flatness, rectilinearity and radius roundness, etc. To avoid errors connected with geometrical profile, the parameters of machining should be selected in such way to obtain maximal value of quality rating of a product considering its shape and dimension. The aim of this paper is to evaluate the correction of feed rate (vf ) influence on radius errors of a workpiece's corners and to define the relation between technological conditions of cutting process and the actual shape of radius after machining. In theoretical part, the influence of different factors on the accuracy of cutting on CNC machine was included; the main focus was on the accuracy of cuttings the corners with different radii. The practical part consists of corner's radius errors measurements with the usage of coordinate measuring machine and complex analysis of research findings. The findings were presented in the form of diagrams and charts. Because of the fact that the feed rate influences the global time of workpieces' machining, the findings presented in this paper enable the production engineers to choose the optimal value of feed rate during the cutting of corners on CNC machines. It is very important during machining of matrices which construction consists of many corners with given radii that are placed between perpendicular and slant walls.

Hereby paper shows the structure of mutually connected thermal interactions in a machine tool, a tool and a workpiece, which finally leave their traces on a machined workpiece in form of machining errors. Thermal interactions of a machine tool and the environment on own and workpiece errors were discussed. Thermal interaction cases were considered, connected with the varying environment and the main drive operation, as well as total influence of the varying environment, main drive and two drives of controllable axes. The interactions of the cutting process itself were discussed, assuming three basic mechanisms: thermal, physically-mechanical and tribological. On the example of turning it was proven that the character of changes in total influences between the tool and workpiece has the shape of a temperature curve.

Sialon jest ceramicznym materiałem narzędziowym coraz częściej stosowanym na ostrza skrawające ze względu na to, że łączy w sobie zalety ceramiki tlenkowej (ceramika biała i czarna) oraz ceramik beztlenkowych, zawierających Si3N4. Te korzystne właściwości ostrzy skrawających z sialonu sprawiają, że jest efektywnie stosowany do wysokowydajnej obróbki głównie materiałów trudno skrawalnych. W artykule przedstawiono w formie syntetycznej złożony proces wytwarzania ostrzy skrawających z tego perspektywicznego materiału narzędziowego oraz przedstawiono wyniki badań własnych dotyczących struktury i analizy widmowej β’-SiAlON.
SiAlON is the tool ceramics more and more often applied on the cutting edges because of specific properties. SiAlON is a material which join of both advantages of oxides (white and black ceramics) and oxides-free ceramics contained the Si3N4. These advantages of cutting edges made of the SiAlON cause that this material is effectively applied to high-duty machining especially to hard machining materials. In the paper the complex manufacturing process of cutting edges and results of own researches concerned structure and spectroscopic analysis of the β’-SiAlON is presented in synthetic form.

The prediction of machining processes is a challenging task and usually requires a large experimental basis. These experiments are time-consuming and require manufacturing and testing of different tool geometries at various process conditions to find optimum machining settings. In this paper, a machine learning model of the orthogonal cutting process of Ti6Al4V is proposed to predict the cutting and feed forces for a wide range of process conditions with regards to rake angle, clearance angle, cutting edge radius, feed and cutting speed. The model uses training data generated by virtual experiments, which are conducted using physical based simulations of the orthogonal cutting process with the smoothed particle hydrodynamics (SPH). The ML training set is composed of input parameters, and output process forces from 2500 instances of GPU accelerated SPH simulations. The resulting model provides fast process force predictions and can consider the cutter geometry in comparison to classical analytical approaches.

The vibration of a machine tool is mainly caused by the dynamic acceleration of a motion axis and by the forces that act on it. All the disturbance forces are transmitted to the machine tool frame through the drive (motor) and its regulation loop and they excite its vibrations. Thus the achievable dynamics and machining quality is negatively influenced. There are several possibilities how to suppress the excited vibrations including the recently introduced "motor on motor" technique which is based on the serial connection of two linear motors. This paper presents new simulation results performed on the simulation model of a real machine tool. The maximal achievable tuning of the regulation loop parameters of the motion axis equipped with the "motor on motor" technique was confronted with the conventional feed drive setting. The "motor on motor" feed drive properties were also tested in the virtual machining operation mode where the real measured cutting force was used. The sensitivity analysis of the reaction force and the middle mass movement of the "motor on motor" feed drive solution to the predicted cutting force introduced to the feed drive control has been investigated. The middle mass is represented by the shared part of both linear motors which absorbs the high frequency part of the reaction force by its movement.

With advances in material technology come challenges to productivity. New materials are, in fact, more difficult to machine with regards to tool wear and especially machine tool stability. This paper proposes to extend the stability limits of the machining system by enhancing the structures damping capability. The aim of the research work presented here is to introduce a unified concept based on the distribution of damping within the machining system components exploiting the dynamic properties of the existing joints. To maintain a high level of static stiffness, it was chosen to adapt hydrostatic clamping systems to the tools. Damping is designed in the structure via high damping interfaces (HDI), intentionally introduced interfaces where the damping ratio is enhanced by introduction of viscoelastic polymer metal composites between the two metallic surfaces composing the interface. In this paper HDI are introduced at two joints, between tool and turret and between turret and lathe. The tests show that the designed-in damping is effective and allows extending the stability limits of the machining system. The implementation of designed-in damping allows the end user to select the most suitable parameters in terms of productivity avoiding the hassle of tuning the devices, having to acquire a deep knowledge in structural dynamics or having to use additional control systems. In addition to this, the enhanced machine tool system becomes less sensitive to stability issues provoked by difficult-to-machine materials or even fluctuations of the work material properties that might occur in everyday production processes.

Finishing processes such as deburring are performed on a wide variety of products in various quantities by machinists on a piece-by-piece basis in order to improve surface finish. Deburring is a major contributor to time and cost of the improvement of the surface finish. During deburring, the intended quality of the surface finish is very much dependent on the operator's skills. This work is concerned with understanding and interpreting how a bilateral robot can assist the deburring process. We propose a control method based on a machining model that is made up of several components, including the cutting tool, spindle speed, feedrate of the tool and other important constituent elements of the machining system. Machining operations are carried out for selected cutting conditions. A haptic robot is directly connected to the machine-tool and the operator. The motion of the haptic robot is controlled automatically under machining conditions in which it is possible to achieve highly accurate surface finish. The force feedback from the haptic robot influences the continuous adjustments made by the machining operator. Mathematical equations for the haptic interaction between the robot and process machining, involving time delays, are established. For specific range of cutting conditions, the regimes wherein the bilateral control system enhances the surface finish of the work piece in a sustained way are located. The regimes and effectiveness of the control system are quantified experimentally.

Frezowanie tej samej części można realizować różnymi narzędziami, z różnymi parametrami skrawania czy przy użyciu różnych strategii ruchu narzędzia. W każdym z tych przypadków, można uzyskać inny czas i inne warunki obróbki. Oba czynniki wpływają na koszt i efektywność realizacji zlecenia. W artykule zaproponowano wykorzystanie wstępnie zdefiniowanych (predefiniowanych) strategii obróbki (szablonów) do automatycznej oceny różnych wersji realizacji tego samego zabiegu obróbkowego. Zastosowano nowoczesne techniki symulacyjne w programie CAM (Catia) oraz syntezę danych (Excel), co pozwoliło w konkretnym przypadku na odpowiedź na pytania: należy zwiększać promieniową czy osiową głębokość skrawania? Frezować z dużym przekrojem warstwy skrawanej czy zastosować małe ap i ae, ale za to większą prędkość posuwu vf?
Milling of the same part can be using various tools, different cutting parameters and different tool path strategies. In any case, one can get a different time and machining conditions. Both factors affect the cost and effectiveness of the execution of the order. The article proposes the use of pre-defined machining strategies (templates) for automatic evaluation of different versions of the same machining operation implementation. The use of modern simulation techniques in the CAM (CATIA) and synthesis of data (Excel) which allowed to answer the questions in a particular case: to increase the width or depth of cut? Milling cutter with a large cross-section of cut or use small ap and ae, but a higher feed rate vf?

This work focuses on optimizing process parameters in turning AISI 4340 alloy steel. A hybridization of Machine Learning (ML) algorithms and a Non-Dominated Sorting Genetic Algorithm (NSGA-II) is applied to find the Pareto solution. The objective functions are a simultaneous minimum of average surface roughness (Ra) and cutting force under the cutting parameter constraints of cutting speed, feed rate, depth of cut, and tool nose radius in a range of 50–375 m/min, 0.02–0.25 mm/rev, 0.1–1.5 mm, and 0.4–0.8 mm, respectively. The present study uses five ML models – namely SVR, CAT, RFR, GBR, and ANN – to predict Ra and cutting force. Results indicate that ANN offers the best predictive performance in respect of all accuracy metrics: root-mean-squared-error (RMSE), mean-absolute-error (MAE), and coefficient of determination (R2). In addition, a hybridization of NSGA-II and ANN is implemented to find the optimal solutions for machining parameters, which lie on the Pareto front. The results of this multi-objective optimization indicate that Ra lies in a range between 1.032 and 1.048 μm, and cutting force was found to range between 7.981 and 8.277 kgf for the five selected Pareto solutions. In the set of non-dominated keys, none of the individual solutions is superior to any of the others, so it is the manufacturer's decision which dataset to select. Results summarize the value range in the Pareto solutions generated by NSGA-II: cutting speeds between 72.92 and 75.11 m/min, a feed rate of 0.02 mm/rev, a depth of cut between 0.62 and 0.79 mm, and a tool nose radius of 0.4 mm, are recommended. Following that, experimental validations were finally conducted to verify the optimization procedure.

In machining up to 75% of the geometrical variations of work piece, features are caused by thermally induced deformations of machine components [1]. Since in dry cutting up to 80% of the thermal energy is stored in the chips [2], we expected a significant effect of these process-dependent heat sources on the machine accuracy. Based on preliminary simulation results, we systematically applied determined quantities of heated chips to a machine table to understand their impact on the temperature field. Temperature sensors where used to measure the temperature change on the tables surface and in the structure. Length measuring probes measured the corresponding deformations at 24 points distributed over the table. The measurements show a temperature change of 4 K at the surface and 3 K in the structure near the heat source after 6 minutes of exposure to 500°C chips. In this case, the impact on the temperature field is local but causes the bending of the table. We recorded 8 micron of thermo-elastic deformations. The results suggest that high-accuracy processes with large energy input, such as hard turning, require the heat induced into the machine structure by hot chips to be implemented into compensation methods and correction algorithms.
