In this research, the quality of manufactured cast metal-ceramic foams (manufactured using blowing gas) was tested. The causes responsible for defect formation in the composite foams and their consequences were analyzed using the FMEA (Failure Mode and Effects Analysis) method, which is a useful tool for minimizing losses caused by low product quality. This method involves analytically determining correlations between the cause and consequences of potential product defects, and it takes into account the criticality factor (risk). The FMEA analysis showed that pore breaks were the most "critical defect" (with the highest number of effects on the product, the Risk Priority Number, affecting the quality of the composite foam). The second most critical defect was discontinuities in the foam frame structure. Destruction or damage to the foam structure (although very rare) deprived the composite foam of its primary function, which is to reinforce the product. The third most critical defect was non-uniform foam pore size.

Lately we encounter still more new applications of metallic foams, as well as possible methods of their manufacture. These metallic materials have specific properties, such as large rigidity at low density, in some cases high thermal conductivity, capability to absorb energy, etc. The work is focused on the preparation of these materials using conventional casting technology, which ensures rapid and economically feasible method for production of shaped components. In the experimental part we studied conditions of casting of metallic foams with a regular structure made of ferrous and non-ferrous alloys. For thus obtained castings we evaluated the achieved microstructure and mechanical properties, which determine the possible use of these materials. The samples were subjected to compression tests, by which we investigated deformation behaviour of selected materials and determined the value of energy absorption.

Opis:
Internal structure of metal foams is one of the most important factors that determine its mechanical properties. There exists a number of methods for studying the nature of the inner porous structure. Unfortunately most of these processes is destructive and therefore it is not possible to reuse the sample. From this point of view, as a suitable method seems to be the ability of using the so-called X-ray microtomography (also micro-CT). This is a non-destructive methodology used in a number of fields (industry, science, archaeology, medicine) for a description of the material distribution in the space (e.g. pores, fillers, defects, etc.). In principle, this technology works on different absorption of X-ray radiation by materials with changing proton number. The contribution was worked out in collaboration with experts from the Faculty of Electrical Engineering and Computer Science of the VŠB-Technical University of Ostrava and it is focused on the analysis of internal structure of the metal foam casting with irregular arrangement of internal pores by using micro-CT. The obtained data were evaluated in the commercial software VGStudio MAX 2.2 and in the FOTOMNG system. For the evaluation of these data a new specialized module was introduced in this system. Several methods of pre-processing the image was prepared for the measurement. This preliminary processing consists, for example, from a binary image thresholding for better diversity between the internal porosity and the material itself or functions for colour inversion.

The purpose of the work was to determine the infuence of the bulk density ρz of granules, processing parameters and the density of ski inserts ρw made of expanded polystyrene (EPS) on their damping properties. For this aim liners for ski helmets with 3 different bulk densities were made. Sintering time and sintering pressure were also changed. The percentage damping factor η was determined on the basis of the results obtained in the rebound resilience test. Based on the analysis of the obtained data, it was found that increasing the density of EPS pads ρw increases their damping properties and at the same time contributes to a decrease in elasticity, increase in hardness and brittleness of EPS products.

The mechanical properties and numerical model of ceramic alumina open-cell foam, which is produced by the chemical method of gelcasting with different cell sizes (porosities) are presented. Geometric characteristics of real foam samples were estimated from tomographic and scanning electron microscopy images. Using this information, numerical foam model was proposed. A good agreement between the numerical model and the results elaborated from microtomography was obtained. To simulate the deformation processes the finite element program ABAQUS was used. The main goal of this computation was to obtain macroscopic force as a function of applied vertical displacement in compression test. As a result of numerical simulation of compression test of alumina foam for different values of porosity, the Young modulus and the strength of such foams were estimated.
W pracy określono własności mechaniczne i przedstawiono model numeryczny ceramicznej pianki korundowej (α-Al2O3) o komórkach otwartych i różnej porowatości, otrzymanej metodą żelowania spienionej zawiesiny (gelcasting). Metoda ta pozwala na tworzenia pianek zawierających różnej wielkości komórki a w konsekwencji na otrzymywanie pianek o różnej porowatości. Wielkości charakteryzujące geometrię rzeczywistych pianek ustalono z wykorzystaniem tomograficznych obrazów 3D oraz obrazów z mikroskopu skaningowego. Informacje te wykorzystano przy opracowywaniu modelu numerycznego takiej pianki. Uzyskano model numeryczny o duż ej zgodności symulowanej mikrostruktury z obrazami otrzymanymi z mikrotomografu. Symulacje numeryczne procesu deformacji przeprowadzono przy użyciu programu elementów skończonych ABAQUS. Z symulacji numerycznych otrzymano zmianę wielkości siły w funkcji przemieszczenia górnej powierzchni. Określono również zmianę modułu Younga oraz wytrzymałości na ściskanie pianek korundowych w funkcji porowatości.

In the present paper we present the approach for modeling of the elastic behavior of open-cell metallic foams concerning non-uniform pore size distribution. This approach combines design of foam structures and numerical simulations of compression tests using finite element method (FEM). In the design stage, Laguerre-Voronoi tessellations (LVT) were performed on several sets of packed spheres with defined variation of radii, bringing about a set of foam structures with porosity ranging from 74 to 98% and different pore size variation quantified by the coefficient of pore volume variation, CV(V), from 0.5 to 2.1. Each structure was numerically subjected to uni-axial compression test along three directions within the elastic region. Basing on the numerical response, the effective Young’s modulus, Eeff, was calculated for each structure. It is shown that the Eeff is not only dependent on the porosity but also on the pore size variation.

The work reports on the development of random three-dimensional Laguerre-Voronoi computational models for open cell foams. The proposed method can accurately generate foam models having randomly distributed parameter values. A three-dimensional model of ceramic foams having pre-selected cell volumes distribution with stochastic coordinates and orientations was created in the software package ANSYSTM. Different groups of finite element models were then generated using the developed foam modeling procedure. The size sensitivity study shows that each of foam specimens at least contains 125 LV-cells. The developed foam models were used to simulate the macroscopic elastic properties of open cell foams under uni-axial and bi-axial loading and were compared with the existing open cell foam models in the literature. In the high porosity regime, it is found that the elastic properties predicted by random Laguerre-Voronoi foam models are almost the same as those predicted by the perfect Kelvin foam models. In the low porosity regime the results of the present work deviate significantly from those of other models in the literature. The results presented here are generally in better agreement with experimental data than other models. Thus, the Laguerre-Voronoi foam models generated in this work are quite close to real foam topology and yields more accurate results than other open cell foam models.

In this work, gel-casting of foams method was used to produce ZrO2 porous ceramics. The obtained foams with total porosity of 89.5 vol% were composed of approximately spherical cells having the mean diameter of 537 ± 153 μm interconnected by circular cell windows having the mean diameter of 152 ± 82 μm. Next, the ZrO2 foams were coated with fluorapatite (FA) and hydroxyapatite (HA) layers by slurry infiltration. The intermediate fluorapatite (FA) layer was introduced to prevent the chemical reactions between ZrO2 and HA at high temperatures during sintering process. The ZrO2 samples containing only HA coatings, were also tested, for comparison. The obtained ceramic biomaterials were subjected to in vitro tests in the simulated body fluid (SBF) solution. The results show that the ZrO2 foams with FA/HA layers possessed better bioactivity than the foams with the HA/HA coating.

In the last 20 years, a new meshless computational method has been developed that is called peridynamics. The method is based on the parallelized code. The subject of the study is the deformation of open-cell copper foams under dynamic compression. The computational model of virtual cellular material is considered. The skeleton structure of such a virtual cellular material can be rescaled according to requirements. The material of the skeleton is assumed as the oxygen free high conductivity (OFHC) copper. The OFHC copper powder can be applied in additive manufacturing to produce the open-cell multifunctional structures, e. g., crush resistant heat exchangers, heat capacitors, etc. In considered peridynamic computations the foam skeleton is described with the use of an elastic-plastic model with isotropic hardening. The dynamic process of compression and crushing with different impact velocities is simulated.

The determination of potential areas of application for metal foams allows to precisely define properties these materials are expected to have. The characteristics of metal foams are strictly related to their cellular structure, which in turn depends on the manufacturing method and materials used. Obviously, metal foam producers should strive to make these materials using inexpensive, or cost-effective technologies, yielding possibly good quality and being environment-friendly. This paper briefly characterizes the manufacturing of metal and composite foams by casting methods. We determine an optimal manufacturing method based on a matrix diagram for metal and composite foams satisfying the two - criteria: “manufacturing costs” (depending on the price of production equipment and labour, cost of materials for foam manufacturing, environmental impact) and “foam quality” (depending on the manufacturing precision, homogeneity of the structure, pore size, shape, and volumetric fraction).
Określenie potencjalnych obszarów zastosowań pian metalowych pozwala sprecyzować wymagania dotyczące właściwości tych materiałów. Są one ściśle związane ze strukturą komórkową determinowaną metodą wytwarzania oraz zastosowanym materiałem wyjściowym. Należy dążyć do wytworzenia tych struktur metodami tanimi, dającymi najlepszą jakość wyrobu a przy tym możliwie przyjaznymi dla środowiska naturalnego. W niniejszej pracy, krótko scharakteryzowano wytwarzanie pian metalowych i kompozytowych metodami odlewniczymi. W pracy opisano jak określić optymalny sposób wytwarzania w oparciu o schemat macierzy dla pianek metalicznych i kompozytowych spełniających dwa kryteria: “koszty produkcji” (w zależności od ceny urządzeń do produkcji i pracy, kosztów materiałów do produkcji pianki, oddziaływania na środowisko) oraz “jakości piany” (w zależności od precyzji wykonania, jednorodność struktury, wielkości porów, kształt i frakcję objętościową).

The subject of the study are alumina foams produced by gelcasting method. The results of micro-computed tomography of the foam samples are used to create the numerical model reconstructing the real structure of the foam skeleton as well as the simplified periodic open-cell structure models. The aim of the paper is to present a new idea of the energy-based assessment of failure strength under uniaxial compression of real alumina foams of various porosity with use of the periodic structure model of the same porosity. Considering two kinds of cellular structures: the periodic one, for instance of fcc type, and the random structure of real alumina foam it is possible to justify the hypothesis, computationally and experimentally, that the same elastic energy density cumulated in the both structures of the same porosity allows to determine the close values of fracture strength under compression. Application of finite element computations for the analysis of deformation and failure processes in real ceramic foams is time consuming. Therefore, the use of simplified periodic cell structure models for the assessment of elastic moduli and failure strength appears very attractive from the point of view of practical applications.

The last decade has seen growing interest in professional public about applications of porous metallic materials. Porous metals represent a new type of materials with low densities, large specific surface, and novel physical and mechanical properties, characterized by low density and large specific surface. They are very suitable for specific applications due to good combination of physical and mechanical properties such as high specific strength and high energy absorption capability. Since the discovery of metal foams have been developed many methods and techniques of production in liquid, solid and gas phases. Condition for the use of metal foams - advanced materials with unique usability features, are inexpensive ways to manage their production. Mastering of production of metallic foams with defined structure and properties using gravity casting into sand or metallic foundry moulds will contribute to an expansion of the assortment produced in foundries by completely new type of material, which has unique service properties thanks to its structure, and which fulfils the current demanding ecological requirements. The aim of research conducted at the department of metallurgy and foundry of VSB-Technical University Ostrava is to verify the possibilities of production of metallic foams by conventional foundry processes, to study the process conditions and physical and mechanical properties of metal foam produced. Two procedures are used to create porous metal structures: Infiltration of liquid metal into the mold cavity filled with precursors or preforms and two stage investment casting.

In the present paper a finite element model was used to investigate the mechanical properties such as Young’s modulus of open-cell ceramic foam. Finite element discretization was derived from real foam specimen by computer tomography images. The generated 3D geometry of the ceramic foam was used to simulate deformation process under compression. The own numerical procedure was developed to control finite element mesh density by changing the element size. Several numerical simulations of compression test have been carried out using commercial finite element code ABAQUS. The size of the ceramic specimen and the density of finite element mesh were examined. The influence of type and size of finite element on the value of Young’s modulus was studied, as well. The obtained numerical results have been compared with the results of experimental investigations carried out by Ortega [11]. It is shown that numerical results are in close agreement with experiment. It appears also that the dependency of Young’s modulus of ceramic foam on density of finite element mesh cannot be ignored.
W pracy przedstawiono metodę określania własności mechanicznych np. modułu Younga porowatych pianek ceramicznych o otwartych komórkach. Wykorzystując obrazy z tomografii komputerowej rzeczywistej struktury pianki otrzymano siatkę elementów skończonych. Przestrzenny obraz geometrii pianki wykorzystano do symulacji numerycznej procesu deformacji w próbie ściskania. Opracowano własną procedurę numeryczną do generowania elementów skończonych o różnej wielkości i kontroli gęstości siatki elementów. Przeprowadzono szereg symulacji numerycznych procesu ściskania pianek z wykorzystaniem programu elementów skończonych ABAQUS. Ustalono wpływ rodzaju i wielkości elementów skończonych jak również wielkości samej próbki na wartość modułu Younga wyliczonego dla próby jednoosiowego ściskania. Otrzymane numerycznie wartości modułów Younga porównano z wartościami z doświadczeń opublikowanych w pracy Ortegi [11]. Otrzymane rezultaty z symulacji numerycznych są w dobrej zgodności z doświadczeniem. Ustalono, ze wartości modułu Younga dla porowatych pianek ceramicznych zależy od gęstości siatki elementów skończonych i nie może być pomijana.
