Opis:
The article investigates the problem of assurance of the required capability of robotized process of placing of steel inserts in a casting die. Dependence enabling the determination of the repeatability positioning of the robot, which has been verified in experimental tests is presented. A method to determine the most beneficial location in a workspace of the assembly stand ensuring the highest value of multivariate quality capability index MCp is also proposed. In the final part, the results are discussed and conclusions are formulated.

Opis:
In the article the problem of assurance of qualitative capability of the preparation process of casting moulds using artificial neural net-works is presented. Using STATISTICA Neural Networks a set of the best networks is found. Obtained results of neural modeling were compared with the results of experimental investigations and classical mathematical modeling. The appropriate architecture of the neural network is chosen that predicts the quality capability of the preparation process of casting moulds with the high precision.

During excavation of the cremation cemetery of urnfield culture in Legnica at Spokojna Street (Lower Silesia, Poland), dated to 1100-700 BC, the largest - so far in Poland – a collection of casting moulds from the Bronze Age was discovered: three moulds for axes casting made out of stone and five moulds for casting sickles, razors, spearhead and chisels, made out of clay. This archaeological find constituted fittings of foundrymen’s graves. In order to perform the complete analysis of moulds in respect of their application in the Bronze Age casting technology analytical methods, as well as, computer aided methods of technological processes were used. Macroscopic investigations were performed and the X-ray fluorescence spectrometry method was used to analyse the chemical composition and metal elements content in mould cavities. Moulds were subjected to three-dimensional scanning and due to the reverse engineering the geometry of castings produced in these moulds were obtained. The gathered data was used to perform design and research works by means of the MAGMA5 software. Various variants of the pouring process and alloys solidification in these archaeological moulds were simulated. The obtained results were utilised in the interpretation of the Bronze Age casting production in stone and clay moulds, with regard to their quality and possibility of casting defects occurrence being the result of these moulds construction. The reverse engineering, modelling and computer simulation allowed the analysis of moulds and castings. Investigations of casting moulds together with their digitalisation and reconstruction of casting technology, confirm the high advancement degree of production processes in the Bronze Age.

In this work technological properties of ceramic slurries based on silicon carbide were characterized. Silicon carbide and poly(vinyl alcohol) in an amount 6%, 10% and 15 wt. % as a solution were added to prepare the ceramic slurries. Solid phase content in ceramic slurries was 62,5 wt.%. Plate weight test, pH, density, viscosity (measured by the Zhan 4# cup) and dynamic viscosity were investigated. Dipping test on wax model was done to measure adhesive properties. Characterization of SiC fillers powder was made by determination of grain size, density, chemical composition, Zeta potential and by use of scanning electron microscopy. Obtained results of ceramic slurries based on SiC meet standard specification in industrial investment casting and its properties are very promising for future application in investment casting of superalloys.
W artykule przedstawiono wyniki badań właściwości technologicznych mas ceramicznych na osnowie SiC mogących znaleźć zastosowanie do produkcji form odlewniczych do odlewania precyzyjnego części turbin lotniczych. Zawiesiny ceramiczne z SiC o stężeniu 62,5% otrzymano w mieszadle mechanicznym z dodatkiem 6, 10, 15% wag. alkoholu poli(winylowego) spełniającego rolę spoiwa oraz upłynniacza. Przeprowadzono szereg badań materiałoznawczych dla proszku, polimeru oraz wytworzonych mas lejnych, w tym lepkość względną i dynamiczną, pomiar gęstości, pH oraz zanurzeniowy test płyty. Pomiary prowadzono przez 96h. Udowodniono, iż właściwości technologiczne oraz reologiczne ceramicznych mas pozwalają na zastosowanie ich do produkcji form odlewniczych przeznaczonych do procesów odlewania precyzyjnego części turbin lotniczych.

The article contains the results of tests performed under the target project in Hardtop Foundry Charsznica. The objective of the tests and studies was to develop a technology of making high-quality ductile iron castings, combined with effective means of environmental protection. The studies presented in this article related to castings weighing from 1 to 300 kg made from ductile iron of grades 400-15 and 500-7, using two-layer moulds, where the facing and core sand was the sand with an alkaline organic binder, while backing sand was the sand with an inorganic geopolymer binder. A simplified method of sand reclamation was applied with possible reuse of the reclaim as an addition to the backing sand. The cast iron spheroidising treatment and inoculation were selected taking into account the specific conditions of Hardtop Foundry. A pilot batch of castings was made, testing the gating and feeding systems and using exothermic sleeves on risers. The study confirmed the validity of the adopted concept of making ductile iron castings in layer moulds, while maintaining the content of sand with an organic binder at a level of maximum 15%.

The production of thin-walled castings with wall thickness in the range of 1.5 to 3 mm and below requires the development of insulation moulding sands and/or core materials. The test has been taken to develop these kind of materials. The study included a description of their thermophysical properties. Authors described problems related to the heat flow in the casting-mould system, i.e. mathematically described the main dependence of heat give-up during crystallization of the casting. The influence of the content of polyglicol on the thermophysical properties of the mould with gypsum and cement binder was examined. Using the ATD method determined were the increments ΔT1 and ΔT2 describing the temperature changes in the mould during crystallization of hypoeutectic alloy of AlSi6 and the temperature difference between casting material and mould during the crystallization. In the considered range of technological parameters a description of the heat flow kinetics was given.

The casting workshop in Grzybiany, in Lower Silesia (SW Poland) is a valuable source of knowledge on the development of casting techniques in the 7 – 6 centuries BC. Abundant evidence found on the archaeological site points to cast manufacturing by means of precision casting in ceramic moulds (lost-wax molding). The workshop is the biggest collection of moulds for bracelet, necklace and other smaller decorative artefacts in Poland. The aim of the work is to conduct the research of the moulds and casts with the view of performing a computer reconstruction of the casting moulds from the Bronze and Early Iron Age, based on the Grzybiany finds. As part of the work, both the microscopic structure and defectoscopic analyses of the casting moulds were performed. Chemical composition of the casts was tested using the X-ray fluorescence spectroscopy method. Based on these results and using computer modelling methods, a geometric visualisation was performed, which is the bases for preparing the visualisation of the process of pouring liquid metal into the moulds, reconstructing both the technology and the alloys used.

Ceramic casting moulds strength is an important factor, which influences the quality and properties of castings being produced by the investment casting method. It is especially important during mould pouring with liquid metal. Studies allowing determining the casting mould strength at high temperatures, that means at the ones at which the moulds are poured, are not numerous. None generally accepted (normalized) method for the assessment of such strength exists in practice. The new method of the ceramic moulds tensile strength investigation at high temperatures is described in the paper. Tests were performed at temperatures from 100 to 1100ºC. The ceramic moulding sand was prepared of modern materials: colloidal silica – being a binder – and highly refractory ceramic materials.

Artykuł zawiera wyniki uzyskane podczas badań wykonywanych w ramach projektu celowego w odlewni Hardtop w Charsznicy. Celem badań było opracowanie technologii wykonania dobrej jakości odlewów z żeliwa sferoidalnego przy jednoczesnym zachowaniu skutecznych technik ochrony środowiska. Przedstawiono badania wykonywania odlewów o masie od 1 do 300 kg z żeliwa sferoidalnego gatunek 400-15, 500-7 z zastosowaniem form dwuwarstwowych, gdzie masę przymodelową i rdzeniową stanowi masa z alkalicznym spoiwem organicznym, a masę wypełniającą – masa ze spoiwem nieorganicznym - geopolimerowym. Zastosowano uproszczoną regenerację masy z możliwością wykorzystania odzyskanego regeneratu do masy wypełniającej. Przeprowadzono dobór metody sferoidyzacji i modyfikacji żeliwa odpowiednich dla warunków odlewni Hardtop. Wykonano serię próbną odlewów i przeprowadzono badania poprawności konstrukcji układów zalewania i zasilania z zastosowaniem otulin egzotermicznych na nadlewy. Badania potwierdziły słuszność przyjętej koncepcji wykonywania odlewów z żeliwa sferoidalnego w formach warstwowych przy zachowaniu maksymalnie 15% udziału mas ze spoiwem organicznym.

The results of researches on surface roughness of CuSn10 and CuSn5Zn5Pb5 bronzes and aluminum AlSi11 alloy vacuum castings prepared in plaster moulds are presented in this paper. Test samples were cut from stripe castings of dimensions 100x15x1 mm. Surfaces were carefully cleaned with use of soft brush than in ultrasonic washer and dried. Experimental castings were prepared in moulds made of two types of plaster. Cast temperatures were 1120 and 1200°C for bronzes and 700 and 800°C for silumin. Temperatures of the mould were 500 and 600°C for bronzes and 200 and 300°C for aluminum alloy. The roughness measurements were carried out with use of Hommelwerke Tester T1000. The average arithmetic deviation of roughness profile Ra, the ten-point height of irregularities Rz and maximum peak to valley height Rm, were measured. It can be stated, on the base of obtained results, that technology of casting in plaster moulds allows preparation of castings of very low roughness, average Ra=0,88÷1,74μm for bronzes and Ra=0,59÷0,83μm for aluminum alloys. Roughness of the surface depends in fact on the cast material. Type of plaster and casting parameters have negligible influence on it.

The article presents the role of the ceramic layered moulds used in the investment casting method with new (certified) and recycled material from ceramic moulds (CM) after casting process. The materials that were obtained are mainly aluminosilicates and SiO2. The investigation of changes in the quality of ceramic moulds (including the recycled ceramic material) includes the chemical composition of the ceramics as recovered ceramic material, changes in the particle size of the layered covering material, the gas permeability during the pouring of liquid metal, and the creation of the porosity are presented. Than the thermophysical parameters and dimensional accuracy of the casting manufactured in the new ceramic layered shell moulds were analysed. Additionally the global cost savings and improved ecological conditions in the foundry and its surroundings was estimated.

The work presents the results of research on thermal fatigue resistance of four steel grades used in the production of metal moulds for pressure diecasting. Thermal fatigue tests were performed on an original test bench using the L.F Coffin method - resistance heated samples. The steels additionally contained alloy additives in the following proportions: Cr = 5.0 ÷5.3%, Mo = 1.30 ÷3.0%, and V = 0.50 ÷1.0%. The thermal fatigue was analyzed using the temperature cycle: Tmin = 200°C; Tmax = 700 ÷750°C. The samples endured between few to few dozens of thousands of temperature cycles in the above temperature range. Steel with maximum vanadium content exhibited the highest level of resistance.
W pracy prezentowane są wyniki badań odporności na zmęczenie cieplne czterech gatunków stali stopowych stosowanych na elementy form ciśnieniowych. Badania zmęczenia cieplnego wykonano na oryginalnym stanowisku badawczym stosując metodą L. F. Coffina - oporowe nagrzewanie próbek. Stale zawierają dodatki stopowe w ilości: Cr = 5.0 ÷5.3%, Mo = 1,30 ÷3,0% oraz V = 0,50 ÷1,0%. Zmęczenie cieplne badano przy cyklu temperatury: Tmin = 200°C; Tmax= 700 ÷750°C. W opisanym zakresie temperatury próbki wytrzymywały od kilku do kilkunastu tysięcy cykli cieplnych. Największa odporność wykazywała stal z maksymalną zawartością wanadu.

The ablation casting technology consists in pouring castings in single-use moulds made from the mixture of sand and water-soluble binder. After pouring the mould with liquid metal the mould is destructed (washed out) using a stream of cooling medium, which in this case is water. The process takes place while the casting is still solidifying. The following paper focuses on testing the influence of the modified ablation casting of aluminum alloy on casts properties produced in moulds with hydrated sodium silicate binder. The authors showed that the best kind of moulding sands for Al alloy casting will be those hardened with physical factors – through dehydration. The analysis of literature data and own research have shown that the moulding sand with hydrated sodium silicate hardened by dehydration is characterized by sufficient strength properties for the modified ablation casting of Al alloys. In the paper the use of microwave hardened moulding sands has been proposed. The moulds were prepared in the matrix specially designed for this technology. Two castings from the AlSi7Mg alloy were made; one by traditional gravity casting and the other by gravity casting using ablation. The conducted casts tests showed that the casting made in modified ablation casting technology characterizes by higher mechanical properties than the casting made in traditional casting technology. In both experimental castings the directional solidification was observed, however in casting made by ablation casting, dimensions of dendrites in the structure at appropriate levels were smaller.

Opis:
Ceramic moulds in the investment casting technology are made by depositing on the wax pattern subsequent layers of a liquid ceramic mass together with a granular matrix. A quality of castings depends on building of individual layers. The results of the ceramic moulds permeability obtained by means of the newly developed measuring method are presented in the hereby paper. Due to the applied solution it is possible to perform measurements also for the first layers which have the decisive influence on a permeability of the whole multilayer ceramic mould. Investigations of the influence of the matrix grain size and annealing temperature on the permeability of ceramic moulds were carried out.
