Opis:
Access to up-to-date information on technology, innovation, source publications, and the materials and services offered in a particular industry is very important for both industrial plants and departmental research centres. It should be noted that obtaining such information using publicly available search engines such as Google, Yahoo!, Bing, Bindu (mainly used in China) is only apparently easy because, due to their versatility, they deliver results with great redundancy. This leads to the need to analyze large data sets by linguistic methods or "manually", which is very tedious and time consuming. In this situation, it was considered reasonable to undertake studies aimed at acquiring relatively simple IT tools, i.e. crawlers, which allow their users to selectively search for information in a particular problem area, which in this particular case is casting. The intention of this work was to collect and analyze the experimental material that would allow describing the characteristics of the above solutions from the point of view of the range of their application, the quality of the results achieved, and possible limitations and preferences taking into account user needs.

The mathematical and numerical simulation model of the liquid steel flow in a tundish is presented in this paper. The problem was treated as a complex and solved by the finite element method. The single-strand slab tundish is used to continuous casting slabs. The internal work space of the tundish was modified by the following flow control devices. The first device was a striker pad situated in the pouring tundish zone. The second device was a baffle with three holes and the third device was a baffle without hole. The main purpose of using these devices was to cause a quiet liquid mixing as well as give directional metal flow upwards which facilitated inclusion floatation. The interaction of flow control devices on hydrodynamic conditions was received from numerical simulation. As a result of the computations carried out, the liquid steel flow and steel temperature fields were obtained. The influence of the tundish modification on velocity fields in the liquid phase of steel was estimated, because these have an essential influence on high quality of a continuous steel cast slab.

The article presents an integrated analytical and measurement system for evaluation of the properties of cast metals and alloys. The presented platform is an extension of the SLAG - PROP application with new modules, which allow to use information on metallurgical processes in an even more effective way, as well as to evaluate the finished product. In addition, the construction of a measuring station for the analysis of thermal processes taking place in a metal bath allows for precise observation of phenomena together with their appropriate interpretation. The article presents not only the cooling curves of certain copper alloys. The analysis also covered mechanical properties related to hardness, finished products depending on the mold in which the products were cast. In the literature one can find information about the mechanical properties of products in the improved state, usually after plastic or thermal treatment, omitting their properties obtained as a result of a naturally made casting. The article also presents the method of placing information in the database using a convenient graphical tool.

Mathematical modeling of thermal processes combined with the reversible phase transitions of type: solid phase – liquid phase leads to formulation of the parabolic or elliptic moving boundary problem. Solution of such defined problem requires, most often, to use some sophisticated numerical techniques and far advanced mathematical tools. The paper presents an analytic-numerical method, especially attractive from the engineer’s point of view, applied for finding the approximate solutions of the selected class of problems which can be reduced to the one-phase solidification problem of a plate with the unknown a priori, varying in time boundary of the region in which the solution is sought. Proposed method is based on the known formalism of initial expansion of a sought function, describing the field of temperature, into the power series, some coefficients of which are determined with the aid of boundary conditions, and on the approximation of a function defining the freezing front location with the broken line, parameters of which are determined numerically. The method represents a combination of the analytical and numerical techniques and seems to be an effective and relatively easy in using tool for solving problems of considered kind.

Opis:
Production of castings, like any other field of technology is aimed at providing high-quality product, free from defects. One of the main causes of defects in castings is the phenomenon of shrinkage of the casting. This phenomenon causes the formation of shrinkage cavities and porosity in the casting. The major preventive measure is supplementing a shortage of liquid metal. For supplement to be effective, it is necessary to use risers in proper shapes. Usually, the risers are selected on the basis of determination the place of formation of hot-spots in the castings. Although in these places the shrinkage defects are most likely to occur, shape and size of these defects are also affected by other factors. The article describes the original program setting out the shape and location of possible cavities in the casting. In the program is also taken into account the effect of temperature on the change in volume of liquid metal and the resultant differences in the shape and size of formed shrinkage cavities. The aim of the article is to describe the influence that have material properties of the mold on the simulation results.

The article concerns the experimental verification of the numerical model simulating the solidification and cooling processes proceeding in the domain of cast iron casting. The approximate course of the function describing the evolution of latent heat and the value of substitute specific heat resulting from its course were obtained using the thermal and derivative analysis (TDA) method The TDA was also used to measure the cooling curves at the distinguished points of the casting. The results obtained in this way were compared with the calculated cooling curves at the same points. At the stage of numerical computations, the explicit scheme of the finite difference method was applied. The agreement between the measured and calculated cooling curves is fully satisfactory.

Opis:
During the casting of aluminium alloys, the susceptibility to form oxide films is high, due to the turbulent flow of the melt and constant exposure of new surface area. This have impact on the properties of the material and the service life of the casting components. Also, hydrogen solubility in the solid state are very low, which ends up being rejected and causing porosity. After pouring, when solidification occurs, another phenomenon arise called shrinkage. This require excess molten metal to be fed during this phase change to eliminate or reduce the effect of volumetric changes. Filling and feeding during aluminium casting is therefore of paramount importance, and careful steps needs to be undertaken to reduce possible defects in the castings. The objective is to apply studied literature guides and rules and simulate the casting process of aluminium alloys, and understand the how certain defects are occurring during this process. This is a preliminary study towards the understanding of the “macro evolution” of Al-Si-Cu alloy during solidification, which will be the bases for the study of microsegregation of the specified alloy.

Solution of such defined problem requires, most often, to use sophisticated numerical techniques and far advanced mathematical tools. Excellent illustration of the complexity of considered problems, as well as of the variety of approaches used for finding their solutions, gives the papers [1-4]. In the current paper, the authors present the, especially attractive from the engineer point of view, analytic-numerical method for finding the approximate solution of selected class of problems which can be reduced to the one-phase solidification problem of a plate with the unknown a priori, varying in time boundary of the region in which the solution is sought. Proposed method is based on the known formalism of initial expansion of the sought function describing the temperature field into the power series, some coefficients of which are determined with the aid of boundary conditions, and on the approximation of the function defining the location of freezing front with the broken line, parameters of which are numerically determined.

The paper presents an application of advanced data-driven (soft) models in finding the most probable particular causes of missed ductile iron melts. The proposed methodology was tested using real foundry data set containing 1020 records with contents of 9 chemical elements in the iron as the process input variables and the ductile iron grade as the output. This dependent variable was of discrete (nominal) type with four possible values: ‘400/18’, ‘500/07’, ‘500/07 special’ and ‘non-classified’, i.e. the missed melt. Several types of classification models were built and tested: MLP-type Artificial Neural Network, Support Vector Machine and two versions of Classification Trees. The best accuracy of predictions was achieved by one of the Classification Tree model, which was then used in the simulations leading to conversion of the missed melts to the expected grades. Two strategies of changing the input values (chemical composition) were tried: content of a single element at a time and simultaneous changes of a selected pair of elements. It was found that in the vast majority of the missed melts the changes of single elements concentrations have led to the change from the non-classified iron to its expected grade. In the case of the three remaining melts the simultaneous changes of pairs of the elements’ concentrations appeared to be successful and that those cases were in agreement with foundry staff expertise. It is concluded that utilizing an advanced data-driven process model can significantly facilitate diagnosis of defective products and out-of-control foundry processes.

Mathematical description of alloys solidification in a macro scale can be formulated using the one domain method (fixed domain approach). The energy equation corresponding to this model contains the parameter called a substitute thermal capacity (STC). The analytical form of STC results from the assumption concerning the course of the function fs = fs (T) describing the changes of solid state volumetric fraction and the temperature at the point considered. Between border temperatures Ts , Tl the function fs changes from 1 to 0. In this paper the volumetric fraction fs (more precisely fl = 1- fs) is found using the simple models of macrosegregation (the lever arm rule, the Scheil model). In this way one obtains the formulas determining the course of STC resulting from the certain physical considerations and this approach seems to be closer to the real course of thermal processes proceeding in domain of solidifying alloy.

Opis:
Statistical Process Control (SPC) based on the Shewhart’s type control charts, is widely used in contemporary manufacturing industry, including many foundries. The main steps include process monitoring, detection the out-of-control signals, identification and removal of their causes. Finding the root causes of the process faults is often a difficult task and can be supported by various tools, including data-driven mathematical models. In the present paper a novel approach to statistical control of ductile iron melting process is proposed. It is aimed at development of methodologies suitable for effective finding the causes of the out-of-control signals in the process outputs, defined as ultimate tensile strength (Rm) and elongation (A5), based mainly on chemical composition of the alloy. The methodologies are tested and presented using several real foundry data sets. First, correlations between standard abnormal output patterns (i.e. out-of-control signals) and corresponding inputs patterns are found, basing on the detection of similar patterns and similar shapes of the run charts of the chemical elements contents. It was found that in a significant number of cases there was no clear indication of the correlation, which can be attributed either to the complex, simultaneous action of several chemical elements or to the causes related to other process variables, including melting, inoculation, spheroidization and pouring parameters as well as the human errors. A conception of the methodology based on simulation of the process using advanced input - output regression modelling is presented. The preliminary tests have showed that it can be a useful tool in the process control and is worth further development. The results obtained in the present study may not only be applied to the ductile iron process but they can be also utilized in statistical quality control of a wide range of different discrete processes.

Opis:
The paper presents some aspects of a development project related to Industry 4.0 that was executed at Nemak, a leading manufacturer of the aluminium castings for the automotive industry, in its high pressure die casting foundry in Poland. The developed data analytics system aims at predicting the casting quality basing on the production data. The objective is to use these data for optimizing process parameters to raise the products’ quality as well as to improve the productivity. Characterization of the production data including the recorded process parameters and the role of mechanical properties of the castings as the process outputs is presented. The system incorporates advanced data analytics and computation tools based on the analysis of variance (ANOVA) and applying an MS Excel platform. It enables the foundry engineers and operators finding the most efficient process variables to ensure high mechanical properties of the aluminium engine block castings. The main features of the system are explained and illustrated by appropriate graphs. Chances and threats connected with applications of the data-driven modelling in die casting are discussed.

The paper presents a method of mathematical and numerical modelling of directional solidification process of pure metal in the two-dimensional region. In this case, the thermal conditions associated with the process favours the occurrence of sharp solidification front. The mathematical description of the process is based on the Stefan formulation with appropriate continuity conditions on the solid-liquid interface. The numerical model is based on the finite element method (FEM). The calculations were made on a fixed mesh with diffused solidification front to avoid the difficulties associated with the discontinuity. Temporary position of the interface was calculated with the use of the level set method (LSM). Effect of the quality of the spatial discretization on the accuracy of numerical solution was investigated. Obtained results of the temporary front position were compared with the analytical solution. The correlation between the quality of the spatial discretization and the accuracy of the results was observed. Methods used in the work had significant impact on the computation time and helped avoid the explicit consideration of discontinuity of heat flux on the front.

The aim of the paper was an attempt at applying the time-series analysis to the control of the melting process of grey cast iron in production conditions. The production data were collected in one of Polish foundries in the form of spectrometer printouts. The quality of the alloy was controlled by its chemical composition in about 0.5 hour time intervals. The procedure of preparation of the industrial data is presented, including OCR-based method of transformation to the electronic numerical format as well as generation of records related to particular weekdays. The computations for time-series analysis were made using the author's own software having a wide range of capabilities, including detection of important periodicity in data as well as regression modeling of the residual data, i.e. the values obtained after subtraction of general trend, trend of variability amplitude and the periodical component. The most interesting results of the analysis include: significant 2-measurements periodicity of percentages of all components, significance 7-day periodicity of silicon content measured at the end of a day and the relatively good prediction accuracy obtained without modeling of residual data for various types of expected values. Some practical conclusions have been formulated, related to possible improvements in the melting process control procedures as well as more general tips concerning applications of time-series analysis in foundry production.

The purpose of this paper was to develop a methodology for diagnosing the causes of die-casting defects based on advanced modelling, to correctly diagnose and identify process parameters that have a significant impact on product defect generation, optimize the process parameters and rise the products’ quality, thereby improving the manufacturing process efficiency. The industrial data used for modelling came from foundry being a leading manufacturer of the high-pressure die-casting production process of aluminum cylinder blocks for the world's leading automotive brands. The paper presents some aspects related to data analytics in the era of Industry 4.0. and Smart Factory concepts. The methodology includes computation tools for advanced data analysis and modelling, such as ANOVA (analysis of variance), ANN (artificial neural networks) both applied on the Statistica platform, then gradient and evolutionary optimization methods applied in MS Excel program’s Solver add-in. The main features of the presented methodology are explained and presented in tables and illustrated with appropriate graphs. All opportunities and risks of implementing data-driven modelling systems in high-pressure die-casting processes have been considered.
